Open Grille DrivAer Model - First Results

Cooling air flow is an important factor when it comes to vehicle performance and operating safety. In addition, it is closely linked to vehicle aerodynamics. In recent years more and more effort is being spent to optimize the losses generated by the flow through the vehicle. Grille shutters, better sealing and ducting are only some examples for innovations in this field of work, resulting in a lower contribution of the cooling air flow to overall drag. When investigating those effects, both experiments and numerical simulations are commonly used in the automotive environment. Still, when comparing the results from both methods, differences in the effect of cooling air flow can often be observed. To better understand the effects of cooling air flow, the ECARA Subgroup CFD decided to establish a common design for a generic open source vehicle model with a detailed underhood compartment to lay the foundation for a common investigation model.

Active Crosswind Generation and Its Effect on the Unsteady Aerodynamic Vehicle Properties Determined in an Open Jet Wind Tunnel

In this article the unsteady aerodynamic properties of a 25% scale DrivAer notchback model as well as the influence of the wind tunnel environment on the resulting unsteady aerodynamic forces and moments under crosswind excitation are investigated using experimental and corresponding numerical methods. Research Institute of Automotive Engineering and Vehicle Engines Stuttgart (FKFS) swing® (side wind generator) is used to reproduce the essential properties of natural stochastic crosswind in the open jet test section of the Institute for Internal Combustion Engines and Automotive Engineering (IVK) model scale wind tunnel (MWK). The results show that the test environment of an open jet wind tunnel alters the amplitudes of side force and yaw moment under crosswind excitation when compared to an ideal environment neglecting wind tunnel interference effects.

The Effects of Cooling Air on the Flow Field around a Vehicle

Cooling air flow is an important factor when it comes to vehicle performance and operating safety. In addition, it is closely linked to vehicle aerodynamics. In recent years more and more effort is being spent to optimize the losses generated by the flow through the vehicle. Grille shutters, better sealing and ducting are only some examples for innovations in this field of work, resulting in a lower contribution of the cooling air flow to overall drag. But cooling air not only affects the internal flow of the vehicle but also changes the flow around it. This paper will show changes in the flow field around the generic DrivAer model resulting from cooling air flow, especially in the wake behind the car and in the region around the front wheels. The results were gathered using PIV measurements, multi-hole-probe measurements and pitot tube measurements in the 1:4 model scale wind tunnel of IVK University of Stuttgart.

Investigation of Aerodynamic Drag in Turbulent Flow Conditions

In this paper the influence of different turbulent flow conditions on the aerodynamic drag of a quarter scale model with notchback and estate back rear ends is investigated. FKFS swing® (Side Wind Generator) is used to generate a turbulent flow field in the test section of the IVK model scale wind tunnel. In order to investigate the increase in drag with increasing yaw, a steady state yaw sweep is performed for both vehicle models. The shape of the drag curves vary for each vehicle model. The notchback model shows a more pronounced drag minimum at 0° yaw angle and experiences a more severe increase in drag at increasing yaw when compared to the estate back model. Unsteady time averaged aerodynamic drag values are obtained at two flow situations with different turbulent length scales, turbulence intensities, and yaw angle amplitudes. While the first one is representing light wind, the second one is recreating the presence of strong gusty wind.

Estimation of Cylinder-Wise Combustion Features from Engine Speed and Cylinder Pressure

Advanced engine control and diagnosis strategies for internal combustion engines need accurate feedback information from the combustion engine. The feedback information can be utilized to control combustion features which allow the improvement of engine's efficiency through real-time control and diagnosis of the combustion process. This article describes a new method for combustion phase and IMEP estimation using one in-cylinder pressure and engine speed. In order to take torsional deflections of the crankshaft into account a gray-box model of the crankshaft is identified by subspace identification. The modeling accuracy is compared to a stiff physical crankshaft model. For combustion feature estimation, the identified MISO (multiple input single output) system is inverted. Experiments for a four-cylinder spark-ignition engine show the superior performance of the new method for combustion feature estimation compared to a stiff model approach.

A Review of Some Cooling Air Flow Measurement Techniques for Model Scale, Full Scale and CFD

Each component of a drive train generates waste heat due to its limited efficiency. This waste heat is usually released to an air flow guided through one or more heat exchangers. So, the realized cooling air volume flow is one important characteristic value during the vehicle development process. This paper presents some of the available techniques for the measurement of cooling air volume flow in the vehicle during the different stages of an aerodynamic development process in model scale and full scale. Additionally, it provides suggestions when comparing these experimental values to CFD results.

eFMI (FMI for Embedded Systems) in AUTOSAR for Next Generation Automotive Software Development

Nowadays automobiles are getting smart and there is a growing need for the physical behavior to become part of its software. This behavior can be described in a compact form by differential equations obtained from modeling and simulation tools. In the offline simulation domain the Functional Mockup Interface (FMI) [3], a popular standard today supported by many tools, allows to integrate a model with solver (Co-Simulation FMU) into another simulation environment. These models cannot be directly integrated into embedded automotive software due to special restrictions with respect to hard real-time constraints and MISRA compliance. Another architectural restriction is organizing software components according to the AUTOSAR standard which is typically not supported by the physical modeling tools. On the other hand AUTOSAR generating tools do not have the required advanced symbolic and numerical features to process differential equations.

Numerical and Experimental Analysis of the Mass Transfer in Exhaust Gas Sensors

Within the scope of this work, the convective mass transfer to the zirconia sensor element of an exhaust oxygen sensor was analyzed experimentally and numerically. For the experimental setup, a heightened model of an oxygen sensor was built from Lucite® considering the similarity theory. Mass transfer is measured based on the absorption of ammonia and subsequent immediate color reaction. For the numerical investigation, a three-dimensional model of the test rig was built. To predict the flow pattern and the species transport inside the protection tubes, the commercial CFD-Code FLUENT® is used. The model for the mass transfer to the surface is implemented through user-defined functions.

Experimental Measurement Techniques to Optimize Design of Gasoline Injection Valves

In order to reduce the spark-ignition engine exhaust-gas emission and fuel consumption, it is essential that the required air/fuel ratio is maintained under all operating conditions. An important contribution to this claim is delivered by the injection valve by metering the fuel precisely and producing fine atomization. In this report experimental methods to get specific measuring information and methods for optimizing flow in injection valves are described. Original valves as well as large-scale models were used for the investigations concerning the steady and unsteady-flow characteristics, and were equipped with a number of different sensors. Holograms of the short-time recording of the spray cone are generated and used for the quantification of the atomization quality when injecting into atmospheric pressure and into vacuum, thus complying with the conditions encountered in the engine intake-manifold.

Evaluating Different Measures to Improve the Numerical Simulation of the Mixture Formation in a Spark-Ignition CNG-DI-Engine

Compressed Natural Gas (CNG) is a promising alternative fuel for internal combustion engines as its combustion is fuel-efficient and lean in carbon dioxide compared to gasoline. The high octane number of methane gives rise to significant increase of the thermodynamic efficiency due to higher possible compression ratios. In order to use this potential, new stratified mixture formation concepts for CNG are investigated by means of numerical fluid simulations. For decades RANS methods have been the industry standard to model three-dimensional flows. Indeed, there are well-known deficiencies of the widely used eddy viscosity turbulence models based on the applied Boussinesq hypothesis. Reynolds stress turbulence models as well as scale resolving simulation approaches can be appealing alternative choices since they offer higher accuracy. However, due to their large computing effort, they are still mostly impractical for the daily use in industrial product development processes.

Experimental and Numerical Study of the DrivAer Model Aerodynamics

The DrivAer model, a detailed generic open source vehicle geometry, was introduced a few years ago and accepted widely from industry and academia for research in the field of automotive aerodynamics. This paper presents the evaluation of the aerodynamic properties of the 25% scale DrivAer model in both, CFD and in wind tunnel experiment. The results not only include aerodynamic drag and lift but also provide detailed investigations of the flow field around the vehicle. In addition to the available geometries of the DrivAer model, individual changes were introduced created by morphing the geometry of the baseline model. A good correlation between CFD and experiment could be achieved by using a CFD setup including the geometry of the wind tunnel test section. The results give insight into the aerodynamics of the DrivAer model and lead to a better understanding of the flow around the vehicle.

Numerical and Experimental Analysis of the Momentum and Heat Transfer in Exhaust Gas Sensors

Modern zirconia oxygen sensors are heated internally to achieve an optimal detection of the oxygen concentration in the exhaust gas and fast light off time. The temperature of the gas in the exhaust pipe varies in a wide range. The zirconia sensor is cooled by radiation and forced convection caused by cold exhaust gas. If the zirconia temperature falls, the oxygen detection capability of the sensor decreases. To minimize the cooling effects, protection tubes cover the zirconia sensor. However, this is in conflict with the aim to accelerate the dynamics of the lambda sensor. In this paper, the heat transfer at the surface of a heated planar zirconia sensor with two different double protection tubes of a Bosch oxygen sensor is examined in detail. The geometric configuration of the tubes forces different flow patterns in the inner protection tube around the zirconia sensor. The zirconia sensor is internally electrically heated by a platinum heater layer.

Data-Driven Modeling: An AI Toolchain for the Powertrain Development Process

Predictive physical modeling is an established method used in the development process for automotive components and systems. While accurate predictions can be issued after tuning model parameters, long computation times are expected depending on the complexity of the model. As requirements for components and systems continuously increase, new optimization approaches are constantly being applied to solve multidimensional objectives and resulting conflicts optimally. Some of those approaches are deemed not feasible, as the computational times for required single predictions using conventional simulation models are too high. To address this issue it is proposed to use data-driven model such as neural networks. Previous efforts have failed due to sparse data sets and resulting poor predictive ability. This paper introduces an AI Toolchain used for data-driven modeling of combustion engine components. Two methods for generating scalable and fully variable datasets will be shown.

Optimal Automated Calibration of Model-Based ECU-Functions in Air System of Diesel Engines

The success of model-based ECU-functions relies on precise and efficient modeling of the behavior of combustion engines. Due to the limited computing power, usually a combination of physical models and calibration parameters is preferred for engine modeling in ECU. The parameters can be scalars, 1 or 2-dimensional empirical models, such as look-up table for volumetric efficiency and effective area of the exhaust gas recirculation (EGR). A novel algorithm is proposed to automatically calibrate the look-up tables characterizing stationary functional relationships in ECU-function of the air system of a diesel engine with minimum calibration cost. The algorithm runs in the framework of online design of experiment (DoE), in which Gaussian process model (GPM) is adopted to approximate the relationships of interest.

Reduced Model of a Vehicle Cabin for Transient Thermal Simulation

In the proposed work the transient thermal modeling of a vehicle cabin has been performed. Therefore, a reduced model has been developed based on a one-node discretization of the cabin air. The conduction in the solid parts is accounted for by a one-dimensional heat transfer approach, the radiation exchange between the surfaces is based on view factors adopted from a 3D reference and the convective heat transfer from the cabin surfaces to the cabin air is conducted with the help of heat transfer coefficients calculated in a 3D reference simulation. The cabin surface is discretized by planar wall elements, including the outer shell of the cabin and inner elements such as seats. Each wall element is composed of several homogeneous material layers with individual thicknesses. Investigations have been conducted on the temporal and spatial resolution of the layer structure of these wall elements, for the 3D model as well as for the reduced one.

Influence of Open-Jet Effects on Vehicle Wind Tunnel Measurements

The wind tunnel is the standard tool in the development and improvement of vehicle aerodynamics. Usually, automotive wind tunnels contain an open test section, which results in a shear layer developing on the edge of the jet. This shear layer brings instabilities that can lead to resonance effects in the wind tunnel influencing the pressure distribution in the test section. To investigate the resonance effects, the classic wind tunnel corrections were applied to averaged drag measurements recorded in a resonance and nonresonance configuration of the model scale wind tunnel of the University of Stuttgart. The Mercker-Wiedemann-Method shows good compensation for the differing pressure gradients. Pressure measurements on the surface of the DrivAer Notchback model show different separation points on the rear window for measurements in resonance and nonresonance configuration. This means that the resonance effects can influence the separation significantly.

Introduction of the AeroSUV-A New Generic SUV Model for Aerodynamic Research

Since the introduction of the DrivAer model, an increasing amount of aerodynamic research and CAE method development activities are based on this detailed generic car body. Due to the Open Access nature of the model, it has not only been quickly adopted by academia but also by several automotive OEMs and CAE software developers. The DrivAer has delivered high quality experimental data to permit validation of existing aerodynamic CAE capabilities and to accelerate the development of new sophisticated numerical methods. Within the last decades, the registration number of SUV, especially in Europe, has increased significantly. Among other things, a large cross-sectional area, an increased ground clearance and larger wheels characterize this kind of vehicle. The DrivAer is not capable of depicting this vehicle category. Therefore, there is a demand for an expansion of this generic vehicle concept.

Experimental Investigation of Automotive Vehicle Transient Aerodynamics with a Reduced-Scale Moving-Model Crosswind Facility

Automotive vehicles operate in complex, transient aerodynamic conditions that can potentially influence their operational efficiency, performance and safety. A moving-model facility combined with a wind-tunnel is an experimental methodology that can be utilized to model some of these transient aerodynamic conditions. This experimental methodology is an alternative to wind-tunnel experiments with additional crosswind generators or actively yawing models, and has the added benefit of modelling the correct relative motion between the vehicle and the ground/infrastructure. Experiments using a VW Golf 7 were performed with a 1:10 scale model at the moving-model facility at DLR, Göttingen and a full-scale, operational vehicle at the BMW Ascheim side-wind facility.

The Recent Upgrade of the Model Scale Wind Tunnel of University of Stuttgart

After being in operation since 1989, the 25% / 20% model scale wind tunnel of University of Stuttgart received its second major upgrade in 2016. In a first upgrade in 2001, a rolling road with a 5 belt system from MTS was installed. This system includes a steel center belt to simulate the road underneath the vehicle and four FKFS designed rubber belts for wheel rotation. The recent upgrade now enables the wind tunnel to be used not only for standard, steady state aerodynamic measurements but also for measurements of unsteady aerodynamic effects. This enables the use of the FKFS swing system as a standard measurement technique. Therefore, the former balance was replaced by a balance manufactured by AND with a high Eigenfrequency and the ability to sample the measurement data at up to 1000 Hz. The second large part of the upgrade was the replacement of the control system. With the new Wind Tunnel Control System (WCTS), control system.

The Effect of Unsteady Incident Flow on Drag Measurements for Different Vehicle Geometries in an Open Jet Wind Tunnel

Automotive engineers use the wind tunnel to improve a vehicle’s aerodynamic properties on the road. However, a car driving on the road does not experience the steady-state, uniform flow characteristic of the wind tunnel. Wind, terrain and traffic all cause the flow experienced by the vehicle to be highly transient. Therefore, it is imperative to understand the effects of forces acting on the vehicle resulting from unsteady flow. To this end, the FKFS swing® installed in the University of Stuttgart’s model scale wind tunnel was used to create 36 different incident flow signals with time-resolved yaw angles. The cD values of five different 25% vehicle models, each with a notchback and a squareback configuration, were measured while under the influence of the aforementioned signals. The vehicle models were chosen to ensure a variety of different geometries, but at the same time also to enable isolated comparison of specific geometric properties.
