NVH Development of the Ford 2.7L 4V-V6 Turbocharged Engine

A new turbocharged 60° 2.7L 4V-V6 gasoline engine has been developed by Ford Motor Company for both pickup trucks and car applications. This engine was code named “Nano” due to its compact size; it features a 4-valves DOHC valvetrain, a CGI cylinder block, an Aluminum ladder, an integrated exhaust manifold and twin turbochargers. The goal of this engine is to deliver 120HP/L, ULEV70 emission, fuel efficiency improvements and leadership level NVH. This paper describes the upfront design and optimization process used for the NVH development of this engine. It showcases the use of analytical tools used to define the critical design features and discusses the NVH performance relative to competitive benchmarks.

Powerplant NVH Decision Making Using Combined Airborne and Structureborne Noise Sources

Powerplant NVH decisions are sometimes made looking only at how the change impacts either the source radiated noise level or the source vibration. Depending on the engine configuration, those can be good approximations, but they can also be very misleading. By combining both noise sources into a vehicle equivalent noise level a much better analysis can be made of the impact of any proposed design change on the customer perceived loudness. This paper will investigate several different scenarios and identify how the airborne and the structureborne paths combine for I4, V6 and V8 engine configurations. Similar relationships will be shown for path as well as the source contributions.

NVH Design and Development of the Duratec35 Engine from Ford Motor Company

Ford Motor Company has developed a new 3.5L V6 engine. The engine, called the Duratec35, represents a new architecture for Ford Motor Co. that will eventually power one in five Ford vehicles. The goals of the engine design were high output, fuel efficient, low emissions, and excellent NVH. This paper will describe the NVH process for the development of the engine, the NVH features included in the design, and the final results relative to the benchmarks.

Vehicle noise and vibration (NVH) is among the important attributes of the vehicle. This attribute has to be designed for in the product development process. This produces challenges that are usually overlooked by researchers in the field. These challenges are assessed in this manuscript. The emphasis here is on the NVH phenomenon at the vehicle level. Little work is being done to study the vehicle noise and vibration from a system or customer perspective. This manuscript brings to the attention of researchers and the NVH community at large the various NVH challenges that constitute complexities to the development engineer and may deserve closer attention.

Each more the consumer uses the vehicle noise, vibration, and harshness (NVH) attributes to define the vehicle model when purchasing a car, so the sound quality development is very important to guarantee the automaker success in a competitive market. Several vehicle components contribute to the consumer sound quality perception, as engine, gearbox and exhaust systems. So those components improvement is necessary in order to enrich the sound perception. In this article will be developed a case study that evaluates the contribution and the characteristics of the irradiated noise from the power steering system, which was classified as moan, whine and hiss noise, defines objectively each phenomena and evaluate the proposed systems.

Contribution of sound package components to airborne attenuation

In South America and other emerging markets sound package development is limited by the cost and weight of its components. Reaching the right balance between cost and a good NVH performance provides an important competitive advantage, therefore any achieved design opportunities can be replicated to other vehicle lines and markets. In this work the main noise transmission paths are verified by evaluating the contribution of sound package components to noise attenuation in two cases, initially from the tire contact patch through vehicle body to a number of positions within the vehicle interior and, next, from the engine compartment, by placing a High Frequency Sound Source (HFSS) at engine faces to the same vehicle interior positions. The main objective is to optimize sound package distribution and to prioritize which areas should have the sound package reinforced in order to improve Tire and Engine noise reduction.

Constant Q Transform for Automotive NVH Signal Analysis

The constant Q transform consists of a geometrically spaced filter bank, which is close to the wavelet transform due to the feature of its increasing time resolution for high frequencies. On the other hand, it can be processed using the well-known FFT algorithm. In this sense, this tool is a middle term between Fourier and wavelet analyses, which can be used for stationary and non-stationary signals. Automotive NVH signals can be stationary (e.g., idle, cruise) or non-stationary, i.e., time-varying signals (e.g., door closing/opening, run-up, rundown). The objective of this work is to propose the use of the constant Q transform, developed originally for musical signal processing, for automotive NVH (run up, impact strip and door closing) time-frequency analyses. Also, similarities and differences of the proposed tool when compared with Fourier and wavelet analyses are addressed.

Analytical and Experimental Techniques in Solving the Plastic Intake Manifold NVH

The intent of this paper is to summarize the work of the V8 power plant intake manifold radiated noise study. In a particular V8 engine application, customer satisfaction feedback provided observations of existing unpleasant noise at the driver's ear. A comprehensive analysis of customer data indicated that a range from 500 to 800 Hz suggests a potential improvement in noise reduction at the driver's ear. In this study the noise source was determined using various accelerometers located throughout the valley of the engine and intake manifold. The overall surface velocity of the engine valley was ranked with respect to the overall surface velocity of the intake manifold. An intensity mapping technique was also used to determine the major component noise contribution. In order to validate the experimental findings, a series of analysis was also conducted. The analysis model included not only the plastic intake manifold, but also the whole powertrain.

Laminate Dash Ford Taurus Noise and Vibration Performance

Mastic material, constrained or non-constrained with doublers, is the traditional method in adding vibrational damping to a steel structure with the goal of reducing panel vibration and radiated sound. With the use of laminated vibration damped steel (LVDS), Ford has been able to reduce the dash panel vibration and optimize sound package design for powertrain noise attenuation. These NVH benefits are presented as the result of a study completed with a laminated dash on a Ford Taurus.

Frictional and Acoustic Behavior of Automotive Interior Polymeric Material Pairs Under Environmental Conditions

As automotive manufacturers continue to increase their use of thermoplastics for interior and exterior components, there is a likelihood of squeaks due to material contacts. To address this issue, Ford's Body Chassis NVH Squeak and Rattle Prevention Engineering Department has developed a tester that can measure friction, and any accompanying audible sound, as a function of sliding velocity, normal load, surface roughness, and environmental factors. The Ford team has been using the tester to address manufacturing plant issues and to develop a database of polymeric material pairings that will be used as a guide for current and future designs to eliminate potential noise concerns. Based upon the database, along with a physical property analysis of the various plastic (viscoelastic) materials used in the interior, we are in the process of developing an analytical model which will be a tool to predict frictional behavior.

Operational Spindle Load Estimation Methodology for Road NVH Applications

A new experimental methodology has been developed to quantify spindle loads of a vehicle under actual operational conditions. The methodology applies an indirect six degree-of-freedom (6 DOF) frequency response function (FRF) measurement technique to obtain three translation/force and three rotation/moment FRFs of the suspension system of the vehicle. The Inverse Frequency Response Function (IFRF) method estimates the spindle loads under operational conditions. The feasibility and applicability of the developed methodology for vehicle road NVH applications was experimentally demonstrated. The results show that the methodology provides accurate spindle load estimation over a broad frequency range. This methodology can be used for benchmarking and target setting of spindle loads to achieve desired road NVH performance as well as for diagnosing root causes in problem solving applications.

Aluminum Rail Rivet and Steel Rail Weld DOE and CAE Studies for NVH

Vehicle body with aluminum riveted construction instead of steel welded one will be a big challenge to NVH. In this paper, aluminum and steel rails with the dimensions similar to the rear rail portion of a typical mid-size sedan were fabricated. Rivets were used to assemble the aluminum rails while welds were used to assemble the steel rails. Adhesive, rivet/weld spacing, and rivet/weld location were the three major factors to be studied and their impact on NVH were investigated. The DOE matrix was developed using these three major factors. Modal tests were performed on those rails according to the DOE matrix. The FEA models corresponding to the hardware were built. CAE modal analysis were performed and compared with test data. The current in-house CAE modeling techniques for spot weld and adhesive were evaluated and validated with test data.

Combustion Uniformity as a Measure for Engine Idle NVH

Low levels of Engine Idle Shake are required to produce a vehicle that delivers to the customer the overall perception of quality. Some previous metrics used to measure idle shake, e.g. SDIMEP, LNV, etc. have not always been good discriminators of engines that produced low levels of idle shake and those that did not. This paper will propose a new metric, Combustion Uniformity, that does a better job of describing the phenomena that creates idle shake. This new metric will then be used to describe how different distributions of cylinder-to-cylinder variation create different levels of Combustion Uniformity and how those levels of Combustion Uniformity compare to previous metrics.

Accurate Modeling for the Powertrain and Subframe Modes

Powertrain mounts are one of the important design characteristics of a vehicle. Powertrain is mostly mounted to the front subframe and once installed in a vehicle, powertrain mounting has an important role in determining the vehicle vibration characteristics. A good mounting system isolates engine input vibration from the vehicle body and minimizes the effect of road inputs to the customer. This paper discusses results of several dynamic models as they relate to noise, vibration and harshness (NVH) and compares the accuracy of these models. Various powertrain models are studied and their accuracy in comparison with full a vehicle model is discussed.

Finite Element Vibration Studies of As-Installed Power Steering Pumps

Pump whine as well as other NVH issues related to power steering system can become customer concerns at the vehicle level. In order to avoid that, proposed treatment of the pump structure and its installation on the engine should be performed. This is particularly important because most vane pumps have a wide range of excitation that can reach 1000 Hz (30th order @ 6000 rpm). This requires maximizing the ‘as installed’ frequencies of the pump to avoid coincidence with the engine and other FEAD harmonics.

Radiating Panel NVH Performance Evaluations for Vehicle Design

Vehicle interior acoustic performance is an important part of customer satisfaction. Radiating panels enclosing the vehicle cabin are very important for vehicle interior quietness. One of the most critical vehicle panels for the engine noise propagation to the vehicle interior is the dash panel. Most of the engine noise propagates through the dash panel to the vehicle interior. The dash material density, thickness and its damping properties significantly influence the dash panel sound transmission performance. In this study, the dash design of “Vehicle A” has been evaluated using the Statistical Energy Analysis (SEA) modeling and NVH testing tools. SEA and physical testing of 2′×2′ square sample panels were conducted on different dash materials and lamination materials. Dash component level and vehicle level SEA to TEST correlation results are reported to highlight the NVH performance of the dash design as well as the SEA prediction capability and its applicability in vehicle design.

Correlation of Dominant Noise Transfer Paths in Statistical Energy Analysis Vehicle Model from Test as Basis for Variant Vehicle Development

For purposes of reducing development time, cost and risk, the majority of new vehicles are derived strongly or at least generally from a surrogate vehicle, often of the same general size or body style. Previous test data and lessons learned can be applied as a starting point for design of the new vehicle, especially at early phases of the design before definite design decisions have been finalized and before prototype of production test hardware is available. This is true as well of vehicle NVH development where most new vehicles being developed are variants of existing vehicles for which the main noise transfer paths from sources of interest are already understood via test results and existing targets. The NVH targets for new vehicles are defined via benchmarking, market considerations, and other higher-level decisions. The objective is then to bridge the gap between test data from surrogate vehicles to direct support of the NVH development of new vehicle programs.

Controlling Panel Noise and Vibration Using Non-Contacting Test Methodologies

Non-contacting test methodology studies of automotive body components have become a very useful, high resolution and sensitive test technique to engineering personnel. Continuous wave laser holometry, computer aided holometry (CAH), pulsed laser holometry and a scanning laser system were used to image vibration patterns. These methods were selected because of improved data turn-around time in the test development process while having no mass-loading effects on the sheet metal panels. An analysis of the vehicle body structure was conducted to improve the interior body structure sound quality and to reduce road noise presence. An interrogation of the interior noise spectrum identified critical frequencies affecting vehicle NVH. This paper addresses the results of using the aforementioned non-contacting test methods to reduce panel responses by developing an optimum rib section and pattern, and the addition of adhered stiffening materials.

Thermal and Environmental Characterization of Composite Materials for Future Automotive Applications

Structural composite materials offer automotive engineers an excellent opportunity to produce automotive components that achieve weight savings, improved NVH (noise, vibration, and harshness) and inherent corrosion protection. Components designed and fabricated from automotive structural composite systems have demonstrated these capabilities during laboratory and in-service durability testing. Components evaluated to date have been employed in areas of the vehicle not likely to encounter high temperatures and with controlled exposure to harsh environments. More extensive use of structural composites will demand that future structural components be located in areas where they will likely encounter a wider range of temperature extremes as well as increased exposure to various environmental and automotive fluids.
