Target Setting Principles and Methods in the Product Development Cycle

Vehicle target setting is an evolving process based on continually changing internal (management, standards) and external (competitive and legal) requirements. In addition to evolving requirements, the process for establishing and documenting targets may not be clear. The objective of this paper is to detail the overall process of target setting, the critical factors to consider, and key definitions for each stage of the process. It will describe the complete process from early competitive benchmarking to final verification testing. Setting targets for a vehicle requires definition and thorough benchmarking of the competition, an understanding of the key attributes used to describe the vehicles' performance, and a clearly defined set of requirements. These requirements will be regulatory, corporate and competitively based and grouped by clearly defined, customer perceived attributes which can be cascaded to specific vehicle systems.

Extending Tensile Curves beyond Uniform Elongation Using Digital Image Correlation: Capability Analysis

A uniaxial stress-strain curve obtained from a conventional tensile test is only valid up to the point of uniform elongation, beyond which a diffuse neck begins to develop, followed by localized necking and eventual fracture. However Finite Element Analysis for sheet metal forming requires an effective stress-strain curve that extends well beyond the diffuse necking point. Such an extension is usually accomplished by analytical curve fitting and extrapolation. Recent advancement in Digital Image Correlation (DIC) techniques allows direct measurement of full-range stress-strain curves by continuously analyzing the deformation within the diffuse neck zone until the material ruptures. However the stress-strain curve obtained this way is still approximate in nature. Its accuracy depends on the specimen size, the gage size for analysis, and the material response itself.

Fatigue Behavior of Stainless Steel Sheet Specimens at Extremely High Temperatures

Active regeneration systems for cleaning diesel exhaust can operate at extremely high temperatures up to 1000°C. The extremely high temperatures create a unique challenge for the design of regeneration structural components near their melting temperatures. In this paper, the preparation of the sheet specimens and the test set-up based on induction heating for sheet specimens are first presented. Tensile test data at room temperature, 500, 700, 900 and 1100°C are then presented. The yield strength and tensile strength were observed to decrease with decreasing strain rate in tests conducted at 900 and 1100°C but no strain rate dependence was observed in the elastic properties for tests conducted below 900°C. The stress-life relations for under cyclic loading at 700 and 1100°C with and without hold time are then investigated. The fatigue test data show that the hold time at the maximum stress strongly affects the stress-life relation at high temperatures.

An Investigation of the Effects of Cast Skin on the Mechanical Properties of an AM60 Die-Cast Magnesium Alloy

Magnesium die-cast alloys are known to have a layered microstructure composed of: (1) An outer skin layer characterized by a refined microstructure that is relatively defect-free; and (2) A “core” (interior) layer with a coarser microstructure having a higher concentration of features such as porosity and externally solidified grains (ESGs). Because of the difference in microstructural features, it has been long suggested that removal of the surface layer by machining could result in reduced mechanical properties in tested tensile samples. To examine the influence of the skin layer on the mechanical properties, a series of round tensile bars of varying diameters were die-cast in a specially-designed mold using the AM60 Mg alloy. A select number of the samples were machined to different final diameters. Subsequently, all of the samples (as-cast as well as machined) were tested in tension.

Material Characterization of Powder-Forged Copper Steels

Powder metal based copper steels have found increased use in automotive applications, an example being powder-forged connecting rods. A characterization study was conducted to determine the effects of carbon content and manganese sulphide addition on the mechanical properties and machinability of these materials. Steel powder mixes containing 2% Cu and various graphite contents, with and without a MnS addition were pressed, sintered and forged to full density. Forged samples were then tested for tensile properties, hardness and fatigue strength. Machinability was determined by measuring tool life during drilling tests. It was found that increasing the carbon content from 0.28 to 0.69% has little effect on fatigue properties of powder-forged copper steels although the tensile, strength increased as expected. The addition of manganese sulphide did not affect the mechanical properties measured, but was found to significantly improve the machinability.

With the increasing demand for safety, energy saving and emission reduction, Advanced High Strength Steels (AHSS) have become very attractive steels for automobile makers. The usage of AHSS steels is projected to grow significantly in the next 5-10 years with new safety and fuel economy regulations. These new steels have significant manufacturing challenges, particularly for welding and stamping. Welding of AHSS remains one of the technical challenges in the successful application of AHSS in automobile structures due to heat-affected zones (HAZ) at the weld joint. In this study Gas Metal Arc Welding (GMAW) of a lap joint configuration consisting of 1.0 mm Usibor® 1500 steel to uncoated Dual Phase 780 (DP780) steel was investigated. The objective of the study was to understand the wire feed rate (WFR) and torch (or robot) travel speed (TTS) influence on lap joint tensile strength.

Monotonic and Fatigue Behavior of Magnesium Extrusion Alloy AM30: An International Benchmark Test in the “Magnesium Front End Research and Development Project”

Magnesium alloys are the lightest structural metal and recently attention has been focused on using them for structural automotive components. Fatigue and durability studies are essential in the design of these load-bearing components. In 2006, a large multinational research effort, Magnesium Front End Research & Development (MFERD), was launched involving researchers from Canada, China and the US. The MFERD project is intended to investigate the applicability of Mg alloys as lightweight materials for automotive body structures. The participating institutions in fatigue and durability studies were the University of Waterloo and Ryerson University from Canada, Institute of Metal Research (IMR) from China, and Mississippi State University, Westmorland, General Motors Corporation, Ford Motor Company and Chrysler Group LLC from the United States.

Communication between Plug-in Vehicles and the Utility Grid

This paper is the first in a series of documents designed to record the progress of the SAE J2293 Task Force as it continues to develop and refine the communication requirements between Plug-In Electric Vehicles (PEV) and the Electric Utility Grid. In February, 2008 the SAE Task Force was formed and it started by reviewing the existing SAE J2293 standard, which was originally developed by the Electric Vehicle (EV) Charging Controls Task Force in the 1990s. This legacy standard identified the communication requirements between the Electric Vehicle (EV) and the EV Supply Equipment (EVSE), including off-board charging systems necessary to transfer DC energy to the vehicle. It was apparent at the first Task Force meeting that the communications requirements between the PEV and utility grid being proposed by industry stakeholders were vastly different in the type of communications and messaging documented in the original standard.

Correlating Stressed Environmental Testing of Structural Composites to Service

A compact in-situ tensile stress fixture was designed for the study of the combined effects of stress and automotive environments on structural glass fiber-reinforced composite materials. With this fixture, a standardized 300 hour laboratory screening test was developed to compare the residual property loss of composite materials due to concurrent exposure to stress and environment. It is of great importance that the data gathered in the laboratory have correlation to on-vehicle (in-service) performance, and that both lab and real world data be taken with a test system (in-situ test fixtures) capable of providing accurate and consistent results under either test condition.

Analysis of Methods for Determining Sheared Edge Formability

Imposing tensile stress on an edge of a sheet metal blank is a common condition in many sheet metal forming operations, making edge formability a very important factor to consider. Because edge formability varies greatly among different materials, cutting methods (and their control parameters), it is very important to have access to an experimental technique that would allow for quick and reliable evaluation of edge formability for a given case. In this paper, two existing techniques are compared: the hole expansion test and the tensile test. It is shown that the hole expansion test might not be adequate for many cases, and is prone to overestimating the limiting strain, because the burr on the sheared edge is typically smaller than what is observed in production. The tensile test represents an effective alternative to the hole expansion test. Advantages and disadvantages of each case are discussed.

Communication Requirements for Plug-In Electric Vehicles

This paper is the second in the series of documents designed to record the progress of a series of SAE documents - SAE J2836™, J2847, J2931, & J2953 - within the Plug-In Electric Vehicle (PEV) Communication Task Force. This follows the initial paper number 2010-01-0837, and continues with the test and modeling of the various PLC types for utility programs described in J2836/1™ & J2847/1. This also extends the communication to an off-board charger, described in J2836/2™ & J2847/2 and includes reverse energy flow described in J2836/3™ and J2847/3. The initial versions of J2836/1™ and J2847/1 were published early 2010. J2847/1 has now been re-opened to include updates from comments from the National Institute of Standards Technology (NIST) Smart Grid Interoperability Panel (SGIP), Smart Grid Architectural Committee (SGAC) and Cyber Security Working Group committee (SCWG).

The Influence of Calcium Treatment on the Mechanical Properties of Plain Carbon (SAE 1050) Steel

The influence of calcium treatment on the mechanical properties of a plain carbon steel (SAE 1050) was investigated. The mechanical properties investigated were tensile and impact strength, fatigue crack growth rate, and the fatigue threshold. Impact testing was conducted at both room temperature and at -40°C. Several heats of both calcium and non-calcium treated steel (SAE 1050) were tested in both the as hot-rolled condition and in the quenched and tempered condition (with a hardness level of HRC = 45). The results of this investigation show no significant difference in the tensile properties or room temperature impact properties between the calcium treated and the non-calcium treated steels. However, the impact strengths of calcium treated steels were slightly higher than that of non-calcium treated steels at -40°C.

Increased Fatigue Strength of Powder-Forged Connecting Rods by Optimized Shot Peening

Shot peening is a commonly used surface treatment process used to improve the fatigue life of aircraft, automotive and other highly stressed structural components. This improvement is attributed to the formation of compressive residual stress on the surface layer of the material by the impingement of spherical media (shot). The compressive residual stress usually decreases the tensile stress created in the component by “in service” external forces and therefore increases the fatigue strength of the part. To quantify the improvement resulting from shot peening, the fatigue behavior of powder-forged connecting rods and laboratory test bars from the base material (2% copper steel), both in the stress-free (unpeened) and surface treated (shot peened) condition were compared. The fatigue data were correlated with the residual stress generated at the surface. The stress magnitude and depth were determined using x-ray diffraction analysis.

Response of Aluminum Alloys to Temperature Exposures Observed in Automotive Service

This report presents results of experiments to determine the effect of elevated temperature exposures on the mechanical properties of aluminum alloy materials. The two alloys studied, 5754 and 6111, are of the types which would be used in a stamped automobile structure and exterior panels. Yield strength, tensile strength, and total elongation are reported for a variety of test conditions. The material temperature exposures simulated a broad range of conditions which might be experienced during manufacturing operations such as adhesive curing and vehicle paint bake cycles. In addition, tests were conducted at temperatures to resemble in-service under-hood and under body (near the exhaust system) conditions. Materials were prestrained various amounts prior to temperature exposure to simulate metal forming processes. Results show that both materials react to temperature and aging times differently.

Effect Pre-Consumer Reclaim on S/MA-GR Property Retention

A process was developed and commercialized by Ford Motor Company, ACD for the recovery of S/MA-GR (glass fiber reinforced styrene maleic anhydride copolymer) resin from trim offal and rejected composite foam instrument panels, SAE# 93005. This high quality, low contaminate level “Reclaim”, S/MA-GR resin, has very good physical property retention through the manufacturing cycle. It compares favorably to post consumer “recycle” S/MA-GR resin recovered from Arizona. Acrylic (PMMA) resin recovered from manufacturing tail lamp lenses, etc. and post consumer applications was compounded with S/MA and fiberglass. This S/MA-GR compound has improved acrylic dispersion, uniform fiberglass content and improved mechanical properties: Dylark ® 378 P20A. The adverse effects of acrylic regrind on S/MA Boss/Joint Performance as described in SAE# 95810 should be minimized by reducing the variability incurred by blending regrind acrylic at the molding machine.

A measure of functional degradation or its surrogate is more informative than attribute data such as failure time when improving designs or developing meaningful tests. This paper delineates the advantages and disadvantages of using degradation data, and the situations under which one should or should not use degradation analysis. A comparison has been done between degradation testing, testing to failure, and bogey testing. The steps necessary to apply degradation analysis techniques to product design have been described: determine scope of the project, plan degradation test, collect data, analyze data, and document results. A case study has been used to demonstrate the whole process of degradation analysis techniques.

High Strain-Rate Tensile Testing of Door Trim Materials

The objective of this study was to determine dynamic tensile characteristics of various door trim materials and to recommend a practical test methodology. In this study, Polypropylene (PP) and Acrilonitryl Butadiene Styrene (ABS) door trim materials were tested. Slow speed (quasi-static-0.021 mm/s) and high speed tests were conducted on a closed loop servo-hydraulic MTS system. The maximum stress of these materials increased from quasi-static to dynamic test conditions (as much as 100%). The dynamic stiffness of PP increased two times from quasi-static tests. No significant change in stiffness was observed for ABS during quasi-static and dynamic tests at different strain-rates. Quasi-static and medium strain-rate (10-20 mm/mm/s) tests may be adequate in providing data for characterizing the dynamic behavior of trim materials for CAE applications. Strain gages can be used to measure the quasi-static and in some cases, dynamic strain.

Computer Study of Material and Prestrain Effects on Bumper Damageability

An analytical procedure has been developed to evaluate the relative damageability of a bumper with respect to the geometrical and material properties by means of a nonlinear thin shell computer program as reported at the last VSM conference. The analysis has been extended to determine the effects of various high strength steels with different prestrains on bumper damageability since the fabrication procedure will induce varying degrees of prestrain in the finished bumper. The effect of prestrain is particularly important for dual phase steels because of the lower initial yield to tensile strength ratio of these materials. The analysis was carried out for three types of steels of potential use for bumpers, namely SAE 950X, SAE 980X and DP 980. The relative damageability of bumpers in these steels was evaluated analytically for various levels of prestrains.

Brake Lining Mechanical Properties, Laboratory Specimen Studies

All automotive brake linings have mechanical strength and thermal expansion properties which vary with orientation. This paper describes laboratory equipment and test procedures which characterize lining strength and expansion behavior, using small specimens. A benchtop testing device is introduced which can be used to perform shear and tensile tests on lining samples and singly-riveted lining assemblies. Results are presented for a representative group of production and experimental linings. Applications are discussed.

Evaluation of Preformable Reinforcement Materials

Composite materials present automotive designers with unique opportunities for reduction of weight and increased performance when applied to vehicle structures. In addition these materials, through large-scale part integration, may also enable cost effective low volume production of derivative vehicles likely to be desired in the future marketplace. The development and demonstration of rapid composite processing techniques which provide cost effective manufacture of such structures is a requirement for the exploitation of the technology. A key process currently being investigated is High Speed Resin Transfer Molding (HSRTM). In HSRTM resin is injected into a heated tool that contains a three dimensional glass preform in the net shape of the final part. At this time, fabrication of the preform itself appears to be the major barrier for near-term implementation of this process. Currently most preforming of complex three dimensional shapes has been done with a cut and place process.
