Applying Virtual Statistical Modeling for Vehicle Dynamics

Dimensional variation simulation is a computer aided engineering (CAE) method that analyzes the statistical efforts of the component variation to the quality of the final assembly. The traditional tolerance analysis method and commercial CAE software are often based on the assumptions of the rigid part assembly. However, the vehicle functional attributes, such as, ride and handling, NVH, durability and reliability, require understanding the assembly quality under various dynamic conditions while achieving vehicle dimensional clearance targets. This paper presents the methods in evaluating and analyzing the impacts of the assembly variations for the vehicle dynamic performance. Basic linear tolerance stack method and advanced study that applies various CAE tools for the virtual quality analysis in the product and process design will be discussed.

Tensile Deformation and Fracture of TRIP590 Steel from Digital Image Correlation

Quasi-static tensile properties of TRIP590 steels from three different manufacturers were investigated using digital image correlation (DIC). The focus was on the post-uniform elongation behavior which can be very different for steels of the same grade owing to different manufacturing processes. Miniature tensile specimens, cut at 0°, 45°, and 90° relative to the rolling direction, were strained to failure in an instrumented tensile stage. True stress-true strain curves were computed from digital strain gages superimposed on digital images captured from one gage section surface during tensile deformation. Microstructural phases in undeformed and fracture specimens were identified with optical microscopy using the color tint etching process. Fracture surface analyses conducted with scanning electron microscopy and energy dispersive spectroscopy were used to investigate microvoids and inclusions in all materials.

CAE Applications and Techniques used in Calculating the Snaps Insertions and Retentions Efforts in Automotive Trims

A snap-fit is a form-fitting joint, which is used to assemble plastic parts together. Snap-fits are available in different forms like a projecting clip, thicker section or legs in one part, and it is assembled to another part through holes, undercuts or recesses. The main function of the snap-fit is to hold the mating components, and it should withstand the vibration and durability loads. Snap-fits are easy to assemble, and should not fail during the assembling process. Based on the design, these joints may be separable or non-separable. The non- separable joints will withstand the loads till failure, while separable joints will withstand only for the design load. The insertion and the retention force calculation for the snaps are very essential for snap-fit design. The finite element analysis plays a very important role in finding the insertion and the retention force values, and also to predict the failure of the snaps and the mating components during this process.

FWD Halfshaft Angle Optimization Using 12 Degree of Freedom Analytical Model

This paper describes the development of an analytical method to assess and optimize halfshaft joint angles to avoid excessive 3rd halfshaft order vibrations during wide-open-throttle (WOT) and light drive-away events. The objective was to develop a test-correlated analytical model to assess and optimize driveline working angles during the virtual design phase of a vehicle program when packaging tradeoffs are decided. A twelve degree-of-freedom (12DOF) system model was constructed that comprehends halfshaft dynamic angle change, axle torque, powertrain (P/T) mount rate progression and axial forces generated by tripot type constant velocity (CV) joints. Note: “tripot” and “tripod” are alternate nomenclatures for the same type of joint. Simple lumped parameter models have historically been used for P/T mount optimization; however, this paper describes a method for using a lumped parameter model to also optimize driveline working angles.

Developing Safety Standards for FCVs and Hydrogen Vehicles

The SAE Fuel Cell Vehicle (FCV) Safety Working Group has been addressing FCV safety for over 9 years. The initial document, SAE J2578, was published in 2002. SAE J2578 has been valuable as a Recommended Practice for FCV development with regard to the identification of hazards and the definition of countermeasures to mitigate these hazards such that FCVs can be operated in the same manner as conventional gasoline internal combustion engine (ICE)-powered vehicles. SAE J2578 is currently being revised so that it will continue to be relevant as FCV development moves forward. For example, test methods were refined to verify the acceptability of hydrogen discharges when parking in residential garages and commercial structures and after crash tests prescribed by government regulation, and electrical requirements were updated to reflect the complexities of modern electrical circuits which interconnect both AC and DC circuits to improve efficiency and reduce cost.

The Effects of Detailed Tire Geometry on Automobile Aerodynamics - a CFD Correlation Study in Static Conditions

A correlation study was performed between static wind tunnel testing and computational fluid dynamics (CFD) for a small hatchback vehicle, with the intent of evaluating a variety of different wheel and tire designs for aerodynamic forces. This was the first step of a broader study to develop a tool for assessing wheel and tire designs with real world (rolling road) conditions. It was discovered that better correlation could be achieved when actual tire scan data was used versus traditional smooth (CAD) tire geometry. This paper details the process involved in achieving the best correlation of the CFD prediction with experimental results, and describes the steps taken to include the most accurate geometry possible, including photogrammetry scans of an actual tire that was tested, and the level of meshing detail utilized to capture the fluid effects of the tire detail.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

A task group within the SAE Automotive Corrosion and Protection (ACAP) Committee continues to pursue the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. The program is a cooperative effort with OEM, supplier, and consultant participation and is supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels, but correlations between laboratory test results and in-service performance have not been established. The primary objective of this project is to identify an accelerated laboratory test method that correlates with in-service performance. In this paper the type, extent, and chemical nature of cosmetic corrosion observed in the on-vehicle exposures are compared with those from some of the commonly used laboratory tests

Steady and Transient CFD Approach for Port Optimization

The intake and exhaust port design plays a substantial role in performance of combustion systems. The port design determines the volumetric efficiency and in-cylinder charge motion of the spark-ignited engine which influences the thermodynamic properties directly related to the power output, emissions, fuel consumption and NVH properties. Thus intake port has to be appropriately designed to fulfill the required charge motion and high flow performance. While turbulence intensity and air-mixture quality affect dilution tolerance and fuel economy as a result, breathing ability affects wide open throttle performance. Traditional approaches require experimental techniques to reach a target balance between the charge motion and breathing capacity. Such techniques do not necessarily result in an optimized solution.

Gasoline Fuel Injector Spray Measurement and Characterization - A New SAE J2715 Recommended Practice

With increasingly stringent emissions regulations and concurrent requirements for enhanced engine thermal efficiency, a comprehensive characterization of the automotive gasoline fuel spray has become essential. The acquisition of accurate and repeatable spray data is even more critical when a combustion strategy such as gasoline direct injection is to be utilized. Without industry-wide standardization of testing procedures, large variablilities have been experienced in attempts to verify the claimed spray performance values for the Sauter mean diameter, Dv90, tip penetration and cone angle of many types of fuel sprays. A new SAE Recommended Practice document, J2715, has been developed by the SAE Gasoline Fuel Injection Standards Committee (GFISC) and is now available for the measurement and characterization of the fuel sprays from both gasoline direct injection and port fuel injection injectors.

Effect of Operational Testing and Trim Manufacturing Process Variation on Head Injury Criterion in FMVSS 201 Tests

This paper analyzes the difference in impact response of the forehead of the Hybrid III and THOR-NT dummies in free motion headform tests when a dummy strikes the interior trim of a vehicle. Hybrid III dummy head is currently used in FMVSS201 tests. THOR-NT dummy head has been in development to replace Hybrid III head. The impact response of the forehead of both the Hybrid III dummy and THOR dummy was designed to the same human surrogate data. Therefore, when the forehead of either dummy is impacted with the same initial conditions, the acceleration response and consequently the head Injury criterion (HIC) should be similar. A number of manufacturing variables can affect the impacted interior trim panels. This work evaluates the effect of process variation on the response in the form of Head Injury Criterion (HIC).

A Springback Compensation Study on Chrysler 300C Stamping Panels Using LS-DYNA®

Springback compensation studies on a few selected auto panels from the hot selling Chrysler 300C are presented with details. LS-DYNA® is used to predict the springback behavior and to perform the iterative compensation optimization. Details of simulation parameters using LS-DYNA® to improve the prediction accuracy are discussed. An iterative compensation algorithm is also discussed with details. Four compensation examples with simulation predictions and actual panel measurement results are included to demonstrate the effectiveness of LS-DYNA® predictions. An aluminum hood inner and a high strength steel roof bow are compensated, constructed and machined based on simulation predictions. The measurements on actual tryout panels are then compared with simulation predictions and good correlations were achieved. Iterative compensation studies are also done on the aluminum hood inner and the aluminum deck lid inner to demonstrate the effectiveness of LS-DYNA® compensation algorithm.

Parametric Shape Optimization

External aerodynamic simulations are becoming more important because of regulatory pressures on fuel economy improvements and shorter design cycles. Experimental work is typically done on scaled models to get drag and cooling flow information. This is a time consuming process. Numerical simulations might provide a complementary path to get the answers in a timely manner. This paper discusses one such approach.

Computer Simulation of Automotive Air Conditioning - Components, System, and Vehicle: Part 2

In 1972, the first SAE paper describing the use of computer simulation as a design tool for automotive air conditioning was written by these authors. Since then, many such simulations have been used and new tools such as CFD have been applied to this problem. This paper reviews the work over that past 35 years and presents several of the improvements in the basic component and system models that have occurred. The areas where “empirical” information is required for model support and the value of CFD cabin and external air flow modeling are also discussed.

Effects of Roller Diameter and Number on Fatigue Lives of Cam Roller Follower Bearings

Effects of roller diameter and number on the contact pressures, subsurface stresses and the fatigue lives of cam roller follower bearings are investigated in this paper. Finite element analyses under plane strain conditions were conducted to identify the effects of the diameter and number of the rolling elements and the thickness of the outer ring. The fatigue life of the inner pin generally increases as the roller diameter increases. But, reducing the number of rollers to accommodate larger rollers does not necessarily increase the fatigue life. The inevitable decrease of the thickness of the outer ring due to the increase of the roller diameter results in the increase of compliance for the outer ring. This increase of compliance leads to excessive deformation of the outer ring and consequently more load must be carried by fewer number of rolling elements.

Modeling and Analysis of a Turbocharged Diesel Engine with Variable Geometry Compressor System

In order to increase the efficiency of automotive turbochargers at low speed without compromising the performance at maximum boost conditions, variable geometry compressor (VGC) systems, based on either variable inlet guide vanes or variable geometry diffusers, have been recently considered as a future design option for automotive turbochargers. This work presents a modeling, analysis and optimization study for a Diesel engine equipped with a variable geometry compressor that help understand the potentials of such technology and develop control algorithms for the VGC systems,. A cycle-averaged engine system model, validated on experimental data, is used to predict the most important variables characterizing the intake and exhaust systems (i.e., mass flow rates, pressures, temperatures) and engine performance (i.e., torque, BMEP, volumetric efficiency), in steady-state and transient conditions.

Co-Simulation of Multiple Software Packages for Model Based Control Development and Full Vehicle System Evaluation

Recent advancements in simulation software and computational hardware make it realizable to simulate a full vehicle system comprised of multiple sub-models developed in different modeling languages. The so-called, co-simulation allows one to develop a control strategy and evaluate various aspects of a vehicle system, such as fuel efficiency and vehicle drivability, in a cost-effective manner. In order to study the feasibility of the synchronized parallel processing in co-simulation this paper presents two co-simulation frameworks for a complete vehicle system with multiple heterogeneous subsystem models. In the first approach, subsystem models are co-simulated in a serial configuration, and the same sub-models are co-simulated in a parallel configuration in the second approach.

Quality Inspection of Spot Welds using Digital Shearography

Spot Welding is an important welding technique which is widely used in automotive and aerospace industry. One of the keys of checking the quality of the welds is measuring the size of the nugget. In this paper, the Shearographic technique is utilized to test weld joint samples under the thermal loading condition. The goal is to identify the different group of the nuggets (i.e. small, middle, and large sizes, which indicate the quality of spot welds). In the experiments, the sample under test is fixed by a magnet method from behind at the four edges. Thermal loading was applied in the back side and the sample is inspected using the digital Shearographic system in the front side. Results show the great possibility of classifying the nugget size into three groups and the measurement is well repeatable.

Gasoline Anti-Knock Index Effects on Vehicle Net Power at High Altitude

Automakers are designing smaller displacement engines with higher power densities to improve vehicle fuel economy, while continuing to meet customer expectations for power and drivability. The specific power produced by the spark-ignited engine is constrained by knock and fuel octane. Whereas the lowest octane rating is 87 AKI (antiknock index) for regular gasoline at most service stations throughout the U.S., 85 AKI fuel is widely available at higher altitudes especially in the mountain west states. The objective of this study was to explore the effect of gasoline octane rating on the net power produced by modern light duty vehicles at high altitude (1660 m elevation). A chassis dynamometer test procedure was developed to measure absorbed wheel power at transient and stabilized full power operation. Five vehicles were tested using 85 and 87 AKI fuels.

Methods and Tools for Calculating the Flexibility of Automotive HW/SW Architectures

To cope with the increasing number of advanced features (e.g., smart-phone integration and side-blind zone alert.) being deployed in vehicles, automotive manufacturers are designing flexible hardware architectures which can accommodate increasing feature content with as fewer as possible hardware changes so as to keep future costs down. In this paper, we propose a formal and quantitative definition of flexibility, a related methodology and a tool flow aimed at maximizing the flexibility of an automotive hardware architecture with respect to the features that are of greater importance to the designer. We define flexibility as the ability of an architecture to accommodate future changes in features with no changes in hardware (no addition/replacement of processors, buses, or memories). We utilize an optimization framework based on mixed integer linear programming (MILP) which computes the flexibility of the architecture while guaranteeing performance and safety requirements.

Brake System and Subsystem Design Considerations for Race Track and High Energy Usage Based on Fade Limits

The friction material is arguably at the heart of any brake system, with its properties taking one of the most important roles in defining its performance characteristics. High performance applications, such as race track capable brake systems in high powered vehicles, exert considerable stress on the friction materials, in the form of very high heat flux loads, high clamp and brake torque loads, and high operating temperatures. It is important, for high performance applications, to select capable friction materials, and furthermore, it is important to understand fully what operating conditions the friction material will face in the considered application.
