Since 1997, General Motors Body Manufacturing Engineering - Die Engineering Services (BME-DES) has been working jointly with our software vendor to develop and implement a parallel version of stamping simulation software for mass production analysis applications. The evolution of this technology and the insight gained through the implementation of DMP/MPP technology as well as performance benchmarks are discussed in this publication.

Historically, the long development time required to produce a new automobile has meant that the electronics in that vehicle might lag the state-of-the-art by several years. For traditional vehicle electronics, this was certainly an appropriate delay, ensuring through extensive testing and qualification that the quality and reliability of the electronic systems met rigorous standards. However, with the growing consumer-oriented electronics content in today's vehicles, it is becoming more difficult for the automotive manufacturers to meet consumers' expectations with older technology. Couple this with the fast-paced consumer product cycle, typically nine to eighteen and the result is increasing pressure on the vehicle manufacturers from after-market electronics suppliers, who can update their product lines as fast as the component manufacturers can produce new models.

An Economic and Environmental Life Cycle Evaluation of 100% Regrind ABS for Automotive Parts

The use of regrind acrylonitrile-butadiene-styrene (ABS) for automotive parts and components results in two types of financial savings. The first is the shared monetary savings between General Motors and the molder for the difference in the virgin resin price versus price of the ABS regrind. The second is a societal energy savings seen in the life cycle of virgin ABS versus reground ABS. An added benefit is the preservation of natural resources used to produce virgin ABS.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

A Parametric Approach for Rapid Design and Analysis of Automotive HVAC Defrost Systems

The overall vision of this project was to develop a new technology that will be an enabler to reduce design and development time of HVAC systems by an order of magnitude. The objective initially was to develop a parametric model of an automotive HVAC Windshield Defrost Duct coupled to a passenger compartment. It can be used early on in the design cycle for conducting coarse packaging studies by quickly exploring “what-if” design alternatives. In addition to the packaging studies, performance of these design scenarios can be quickly studied by undertaking CFD simulation and analyzing flow distribution and windshield melting patterns. The validated geometry and CFD models can also be used as knowledge building tools to create knowledge data warehouses or repositories for precious lessons learned.

The Application of Direct Body Excitation Toward Developing a Full Vehicle Objective Squeak and Rattle Metric

In order to engineer Squeak & Rattle (S&R) free vehicles it is essential to develop an objective measurement method to compare and correlate with customer satisfaction and subjective S&R assessments. Three methods for exciting S&Rs -type surfaces. Excitation methods evaluated were road tests over S&R surfaces, road simulators, and direct body excitation (DBE). The principle of DBE involves using electromagnetic shakers to induce controlled, road-measured vibration into the body, bypassing the tire patch and suspension. DBE is a promising technology for making objective measurements because it is extremely quiet (test equipment noise does not mask S&Rs), while meeting other project goals. While DBE is limited in exposing S&Rs caused by body twist and suspension noises, advantages include higher frequency energy owing to electro-dynamic shakers, continuous random excitation, lower capital cost, mobility, and safety.

By design, frontal New Car Assessment Program (NCAP) tests focus on a narrow portion of the spectrum of field crash events. A simple, high level parsing of towaway crashes from NHTSA's National Automotive Sampling System - Crashworthiness Data System (NASS-CDS) files shows that only a small fraction of occupants (but a somewhat larger portion of their harm as measured by ISS) find themselves in crash circumstances remotely similar to NCAP crash conditions. Looking only at seat location, area of damage, direction of force, distribution of damage, and estimated delta-V filters significantly restricts the relevance of NCAP even before critical factors like belt use and vehicle crash partner are considered. Given the limited scope of frontal NCAP it should not be surprising that it has limited usefulness in discriminating among various vehicles' overall performance in the field.

Adaptive Hydraulic Braking Traction Control for the 2003 Chevrolet Kodiak and GMC TopKick

The development and application of a traction control Kodiak and GMC TopKick are explained. Most traction systems use engine management to enable traction control, while the adaptive braking system can provide traction assist for either gas or Diesel powered vehicles from 14,000 lbs. to 33,000 lbs. GVW. The performance driven criteria that established the design requirements and the development of a new product to meet these objectives are discussed. Both the vehicle manufacturer and the traction controller supplier provided these criteria. The basic ABS and traction control hydraulic schematics will be described as they apply to the vehicles. The results of the development program will be compared to the criteria used to establish the goals, and the benefits of the traction control system will be discussed.

The primary objective of Central Port Fuel Injection is to be a low cost multi-point fuel injection system with the additional attributes of compactness, packaging flexibility, and reliability. Performance of this fuel system closely resembles that of a simultaneous multi-point fuel injection system in flow control, dynamic range, cylinder-to-cylinder distribution, idle quality, transient response, and emissions. The system provides significantly improved performance in the areas of hot fuel handling, cold startability, vacuum and voltage sensitivity and system noise. This performance comes at a significant cost savings and greater packaging and targeting flexibility over a conventional multi-point fuel injection system.

Defining or sizing the basic components in a vehicle brake system is done to satisfy specific requirements such as vehicle stopping distance, pedal travel and effort; braking efficiency as well as thermal considerations, cost, and packaging. This paper presents a flow-down method for computing brake system design parameters directly from those requirements. Relationships are also developed that enable the designer to understand trade-offs between requirements and system parameters.

The General Motors Driving Simulator

A driving simulator development project at the Systems Engineering and Technical Process Center (SE/TP) is exploring the role of driving simulation in the vehicle design process. The simulator provides two vehicle mockup testing arenas that support a wide field of view, computer-generated image of the road scene which dynamically responds to driver commands as a function of programmable vehicle model parameters. Two unique aspects of the simulator are the fast 65 ms response time and low incidence rate of simulator induced syndrome (about 5%). Preliminary model validation results and data comparing driver performance in a vehicle vs. the simulator indicate accurate handling response dynamics within the on-center handling region (<0.3g lateral acceleration). Applications have included supporting the development of new steering system concepts, as well as evaluating the usability of vehicle controls and displays.

A Connectorized Passive Optical Star for Automotive Networking Applications

This paper introduces for the first time a fully connectorized passive optical star for use with plastic optical fiber that addresses all automotive application requirements. A unique mixing element is presented that offers linear expandability, uniformity of insertion loss, and packaging flexibility. The star is constructed of all plastic molded components to make it low cost and produceable in high volume and is single-ended to facilitate vehicle integration. The star is connectorized to facilitate assembly into the vehicle power and signal distribution system.

This paper describes a numerical simulation technique applicable to the FMVSS 214 side impact test through the use of the finite element method (FEM) technology. The paper outlines the development of the side impact dummy (SID), moving deformable barrier (MDB) and the test vehicle FEM models, as well as the development of new advanced constitutive models of materials and algorithms in LS-DYNA3D which are related to the topic. Presented in the paper are some initial simulation problems which were encountered and solved, as well as the correlation of the simulation data to the physical test.

Development of Skin Thermal Transducer for Automotive Applications

This paper summarizes the design, development, fabrication, validation, and application of a new device called the Skin Thermal Transducer (STT). The development of this instrument was driven by the demand for reliable information on human skin temperatures during contact with a warm surface on the interior of an automobile. The primary technology that enabled the development of the STT was the thermo-electric cooler (TEC) in combination with a heat sink that is used to simulate the core temperature of the human body. The STT was validated with human skin data and the agreement was within an acceptable range. The STT provides the automotive engineer with a measuring device to optimize and validate the underbody regions of the vehicle with respect to occupant thermal comfort. The STT can also be applied to optimize other automotive and non-automotive products in which the human skin touches a warm surface.

Utilization of a Chassis Dynamometer for Development of Exterior Noise Control Systems

The development of systems and components for control of exterior noise has traditionally been done through an iterative process of on road testing. Frequently, road testing of vehicle modifications are delayed due to ambient environmental changes that prevent testing. Vehicle dynamometers used for powertrain development often had limited space preventing far field measurements. Recently, several European vehicle manufacturers constructed facilities that provided adequate space for simulation of the road test. This paper describes the first implementation of that technology in the U.S.. The facility is typical of those used world wide, but it is important to recognize some of the challenges to effective utilization of the technique to correlate this measurement to on road certification.

An Automotive Electronic Climate Control Heating and Air Conditioning System

The Cadillac Electronic Climate Control heating and air conditioning system provides automatic control of the passenger compartment temperature. It utilizes a microcomputer to control the operation of electrical, mechanical and vacuum components that regulate the amount and temperature of air delivered into the car to maintain the “customer set” comfort level. The first step in the evolution of this new system was to define the performance requirements. With this established, the system was then designed, tested and developed in the laboratory and on the road until this desired performance was achieved.

Human Volunteer Testing of GM Air Cushions

From November 1970 through August 1971 an extensive program of static and dynamic air cushion inflation tests utilizing human volunteers was conducted at Holloman Air Force Base, New Mexico, sponsored by the Department of Transportation. Forty-one full cushion deployment static firings were made, with air cushion hardware and seating buck environment designed by General Motors. The static series was followed by 35 dynamic sled firings of human volunteers, beginning at 8.6 g (15.1 mph) and culminating at 21.7 g (31.5 mph). A major objective of both the static and dynamic test series was to identify changes in air-cushion design found necessary to improve its protective capability for human beings. Because of the severity of cushion deployment, one modification was made following the initial static tests: The orifice diameter size of the bag inlet was reduced from 1.0 to 0.6 in to diminish the rapidity of bag inflation. This modification proved effective in the dynamic series.

Human Factors Evaluation of Headlight Switching Systems

A search for methods of switching a proposed three beam headlight system led to the evaluation of 41 possible schemes. Human factors criteria reduced the original 41 to three systems which were tested in a laboratory with a broad range of subjects. Recordings of practice trials, learning trials, and the responses to visual cues projected on a screen were analyzed. The same test procedure was also used to compare three alternative ways of switching conventional two beam headlight systems. Summary data is presented for the six systems tested grouped by test subject age, sex, and driving experience. The most pronounced difference observed was in the subjective preference rating among two beam switching systems. All systems tested resulted in remarkably few learning and practice trials. Small differences were recorded among systems in operational response time.
