Fast and Efficient Detection of Shading of the Objects

The human thermal comfort, which has been a subject of extensive research, is a principal objective of the automotive climate control system. Applying the results of research studies to the practical problems require quantitative information of the thermal environment in the passenger compartment of a vehicle. The exposure to solar radiation is known to alter the thermal environment in the passenger compartment. A photovoltaic-cell based sensor is commonly used in the automotive climate control system to measure the solar radiation exposure of the passenger compartment of a vehicle. The erroneous information from a sensor however can cause thermal discomfort to the occupants. The erroneous measurement can be due to physical or environmental parameters. Shading of a solar sensor due to the opaque vehicle body elements is one such environmental parameter that is known to give incorrect measurement.

Development of the Combustion System for General Motors' 3.6L DOHC 4V V6 Engine with Direct Injection

General Motors' 3.6L DOHC 4V V6 engine has been upgraded to provide substantial improvements in performance, fuel economy, and emissions for the 2008 model year Cadillac CTS and STS. The fundamental change was a switch from traditional manifold-port fuel injection (MPFI) to spark ignition direct injection (SIDI). Additional modifications include enhanced cylinder head and intake manifold air flow capacities, optimized camshaft profiles, and increased compression ratio. The SIDI fuel system presented the greatest opportunities for system development and optimization in order to maximize improvements in performance, fuel economy, and emissions. In particular, the injector flow rate, orifice geometry, and spray pattern were selected to provide the optimum balance of high power and torque, low fuel consumption, stable combustion, low smoke emissions, and robust tolerance to injector plugging.

NVH Analysis of Balancer Chain Drives with the Compliant Sprocket of the Crankshaft with a Dual-Mass Flywheel for an Inline-4 Engine

The work presented in this paper outlines the design and development of a compliant sprocket for balancer drives in an effort to reduce the noise levels related to chain-sprocket meshing. An experimental observation of a severe chain noise around a resonant engine speed with the Dual-Mass Flywheel (DMF) and standard build solid (fixed) balancer drive sprocket. Torsional oscillation at the crankshaft nose at full load is induced by uneven running of crankshaft with a dual-mass flywheel system. This results in an increase of the undesirable impact noise caused by the meshing between the chain-links and the engagement/disengagement regions of sprockets, and the clatter noise from the interaction between the vibrating chain and the guides. This paper evaluates and discusses the benefits that the compliant sprocket design provided. A multi-body dynamics system (MBS) model of the balancer chain drive has been developed, validated, and used to investigate the chain noise.

Hybrid Technique Based on Finite Element and Experimental Data for Automotive Applications

This paper presents the hybrid technique application in identifying the noise transfer paths and the force transmissibility between the interfaces of the different components in the vehicle. It is the stiffness based formulation and is being applied for the low to mid frequency range for the vibration and structure borne noise. The frequency response functions such as dynamic compliance, mobility, inertance, and acoustic sensitivity, employed in the hybrid method, can either be from the test data or finite element solution or both. The Source-Path-Receiver concept is used. The sources can be from the road surface, engine, transmission, transfer case, prop-shaft, differential, rotating components, chain drives, pumps, etc., and the receiver can be driver/passenger ears, steering column, seats, etc.

Optimization of HVAC Temperature Regulation Curves with modeFrontier and Fluent

Simultaneously obtaining a linear temperature control curve along with the correct temperature stratification at module outlets is one of the most difficult tasks in developing an automotive HVAC module. Traditionally, Computational Fluid Dynamics (CFD) development of temperature control linearity has been accomplished by iteratively adjusting the location, size and orientation of baffles which redirect warm and cold airstreams. This approach demands considerable interaction from the engineer in building the computational mesh, defining boundary and operating conditions and post processing the simulation results. The present study was conducted to investigate the optimization of HVAC temperature regulation curves using the multi-objective optimization code modeFrontier (1, 3) in conjunction with CFD code, Fluent (2). An auxiliary HVAC module was selected for the present study.

Application of Principle Component Analysis to Low Speed Rear Impact - Design for Six Sigma Project at General Motors

This study involves an application of Principal Component Analysis (PCA) conducted in support of a Design for Six Sigma (DFSS) project. Primary focus of the project is to optimize seat parameters that influence Low Speed Rear Impact (LSRI) whiplash performance. During the DFSS study, the project team identified a need to rank order critical design factors statistically and establish their contribution to LSRI performance. It is also required to develop a transfer function for the LSRI rating in terms of test response parameters that can be used for optimization. This statistical approach resulted in a reliable transfer function that can applied across all seat designs and enabled us to separate vital few parameters from several many.

CFD for Flow Rate and Air Re-Circulation at Vehicle Idle Conditions

CFD method for the calculation of flow rate and air re-circulation at vehicle idle conditions is described. A small velocity is added to the ambient airflow in order to improve the numerical stability. The flow rate passing through the heat exchangers is insensitive to the ambient velocity, since the flow rate is largely determined by the fan operation. The air re-circulation, however, is quite sensitive to the ambient air velocity. The ambient velocity of U=-1m/s was found to be the more critical case, and is recommended for the air re-circulation analysis. The CFD analysis can also lead to design modifications improving the air re-circulation.

Optimization of the Stratified-Charge Regime of the Reverse-Tumble Wall-Controlled Gasoline Direct-Injection Engine

An optimum combustion chamber was designed for a reverse-tumble wall-controlled gasoline direct-injection engine by systematically optimizing each design element of the combustion system. The optimization was based on fuel-economy, hydrocarbon, combustion-stability and smoke measurements at a 2000 rev/min test-point representation of road-load operating condition. The combustion-chamber design parameters that were optimized in this study included: piston-bowl depth, piston-bowl opening width, piston-bowl-volume ratio, exhaust-side squish height, bowl-lip draft angle, distance between spark-plug electrode and piston-bowl lip, spark-plug-electrode length, and injector spray-cone angle. No attempt was made to optimize the gross engine parameters such as bore and stroke or the intake system, since this study focused on optimizing a reverse-tumble wall-controlled gasoline direct-injection variant of an existing port-fueled injection engine.

Development and Optimization of a Small-Displacement Spark-Ignition Direct-Injection Engine - Stratified Operation

Superior fuel economy was achieved for a small-displacement spark-ignition direct-injection (SIDI) engine by optimizing the stratified combustion operation. The optimization was performed using computational analyses and subsequently testing the most promising configurations experimentally. The fuel economy savings are achieved by the use of a multihole injector with novel spray shape, which allows ultra-lean stratification for a wide range of part-load operating conditions without compromising smoke and hydrocarbon emissions. In this regard, a key challenge for wall-controlled SIDI engines is the minimization of wall wetting to prevent smoke, which may require advanced injection timings, while at the same time minimizing hydrocarbon emissions, which may require retarding injection and thereby preventing over-mixing of the fuel vapor.

Full-load operation of a small-displacement spark-ignition direct-injection (SIDI) engine was thoroughly investigated by means of computational analysis and engine measurements. The performance is affected by many different factors, which can be grouped as those pertaining to volumetric efficiency, to mixing and stratification, and to system issues, respectively. Volumetric efficiency is affected by flow losses, tuning and charge cooling. Charge cooling due to spray vaporization is often touted as the most significant benefit of direct-injection on full-load performance. However, if wall wetting occurs, this benefit may be completely negated or even reversed. The fuel-air mixing is strongly affected by the injection timing and characteristics at lower engine speeds, while at higher engine speeds the intake flow dominates the transport of fuel particles and resultant vapor distribution. A higher injector flow rate enhances mixing especially at higher engine speeds.

“Multi Vector” Field of View Design Tool

A multi vector design tool to accurately predict instrument panel obscuration was developed to insure that critical legal displays in vehicles are not obscured. The concept provides for a computer generated light source shaped to replicate the human eyes. The light source is then projected onto a 3D math based arrangement and the resultant shadows are visible on the instrument panel surface and its displays. Design studios require criteria for the placement of the instrument cluster gages and displays, various controls, switches, and steering column stalks before an interior theme can be completed. Therefore, instrument panel obscuration and visibility must be determined early in the design process. The obscured areas are a function of the instrument panel surface, steering wheel rim, hub, spokes, and the location of the driver's eyes. This light source method allows engineers and designers the ability to quickly determine obscured areas.

A Design Tool for Producing 3D Solid Models from Sketches

A novel design tool that produces solid model geometry from computer-generated sketches was developed to dramatically increase the speed of component development. An understanding of component part break-up and section shape early in the design process can lead to earlier part design releases. The concept provides for a method to create 3-dimensional (3D) solid models from 2-dimensional (2D) digital image sketches. The traditional method of creating 3-dimensional surface models from sketches or images involves creation of typical sections and math surfaces by referencing the image only. There is no real use of the sketch within the math environment. An interior instrument panel and steering wheel is described as an example. The engineer begins with a 2-dimensional concept sketch or digital image. The sketch is scaled first by determining at least three known feature diameters.

A Novel Design Concept of a Lateral Sliding Bucket Seat on Roller Mechanisms

A novel lateral sliding vehicle bucket seat was developed to address consumer needs for improved facile access to third row seats in minivans and sport utility vehicles. The concept provides for a second row bucket seat to slide laterally across a vehicle floor by roller mechanisms that roll across steel rails that transverse the vehicle floor. The system consists of two T-section type steel rails mounted parallel to each other at a distance equal to the seat riser support attachment features. The seat risers contain a roller mechanism that enables contact with the cylindrical portion of the steel rails. Each steel rail contains rectangular openings spaced appropriately to allow the seat latching mechanisms to engage securely. The seat riser supports at the rear include a releasable clamping mechanism hook that engages and disengages into the rectangular openings of the steel rails.

e-Thermal: Automobile Air-Conditioning Module

e-Thermal is a vehicle level thermal analysis tool developed by General Motors to simulate the transient performance of the entire vehicle HVAC and Powertrain cooling system. It is currently in widespread (global) use across GM. This paper discusses the details of the air-conditioning module of e-Thermal. Most of the literature available on transient modeling of the air conditioning systems is based on finite difference approach that require large simulation times. This has been overcome by appropriately modeling the components using Sinda/Fluint. The basic components of automotive air conditioning system, evaporator, condenser, compressor and expansion valve, are parametrically modeled in Sinda/Fluint. For each component, physical characteristics and performance data is collected in form of component data standards. This performance data is used to curve fit parameters that then reproduce the component performance.

e-Thermal: A Vehicle-Level HVAC/PTC Simulation Tool

This paper describes a vehicle-level simulation model for climate control and powertrain cooling developed and currently utilized at GM. The tool was developed in response to GM's need to speed vehicle development for HVAC and powertrain cooling to meet world-class program execution timing (18 to 24 month vehicle development cycles). At the same time the simulation tool had to complement GM's strategy to move additional engineering responsibility to its HVAC suppliers. This simulation tool called “e-Thermal” was quickly developed and currently is in widespread (global) use across GM. This paper describes GM's objectives and requirements for developing e-Thermal. The structure of the tool and the capabilities of the simulation tool modules (refrigeration, front end airflow, passenger compartment, engine, transmission, Interior air handling …) is introduced. Model data requirements and GM's strategy for acquiring component data are also described.

CFRM Concept for Vehicle Thermal System

Condenser, fan, radiator power train cooling module (CFRM) proposed by Delphi Automobile Systems was evaluated in the context of vehicle thermal system analysis. The results from the CFRM configuration were compared with those from the conventional condenser, radiator, and fan power train cooling module (CRFM). The analysis shows that for a typical passenger vehicle, the underhood temperature for the CFRM configuration is more than 10°C lower than its CRFM counterpart when the fan is operating at the same speed of 2500 rpm. This is due mainly to the higher mass flow rate impelled by the fan in the CFRM configuration. At the equal mass flow condition, both the CFRM and the CRFM configurations give similar underhood temperatures; but the fan in the CFRM configuration uses 19% less power, due mainly to the reduction in the fan speed needed to impel the same amount of mass flow rate.

Flammability Testing of Automotive Heating Ventilation and Air Conditioning Modules Made from Polymers Containing Flame Retardant Chemicals

Flammability tests were conducted on one control HVAC module and two experimental automotive HVAC modules containing flame retardant chemicals. The HVAC modules were exposed to a heptane pool fire. All three HVAC modules burned under these conditions. The mass loss rates of the control and experimental HVAC modules were similar. The flame retardant chemicals caused a 50% reduction in the heat produced, a 751 - 897% increase in the carbon monoxide produced, a 4,867 - 5,567% increase in the gaseous hydrocarbon produced, and a 3,875 - 4,725% increase in the smoke produced when the HVAC modules burned under these conditions. These quantitative results are consistent with visual observations made during these tests that the experimental HVAC modules produced substantially more smoke than the control HVAC module.

CFRM Concept at Vehicle Idle Conditions

The concept of condenser, fan, and radiator power train cooling module (CFRM) was further evaluated via three-dimensional computational fluid dynamics (CFD) studies in the present paper for vehicle at idle conditions. The analysis shows that the CFRM configuration was more prone to the problem of front-end air re-circulation as compared with the conventional condenser, radiator, and fan power train cooling module (CRFM). The enhanced front-end air re-circulation leads to a higher air temperature passing through the condenser. The higher air temperature, left unimproved, could render the vehicle air conditioning (AC) unit ineffective. The analysis also shows that the front-end air re-circulation can be reduced with an added sealing between the CFRM package and the front of the vehicle, making the CFRM package acceptable at the vehicle idle conditions.

SEA Modeling of A Vehicle Door System

The Door system is one of the major paths for vehicle interior noise under a variety of load conditions. In this paper we consider the elements of the door lower (excluding glass) in terms of noise transmission. Passenger car doors are comprised of the outer skin, door cavity, door inner sheet metal, vapor barrier, and interior trim. Statistical Energy Analysis (SEA) models must effectively describe these components in terms of their acoustic properties and capture the dominant behaviors relative to the overall door system. In addition, the models must interface seamlessly with existing vehicle level SEA models. SEA modeling techniques for the door components are discussed with door STL testing and model correlation results.

High Performance Vehicle Chassis Structure for NVH Reduction

The main objective of this paper was to determine if the vehicle performance can be maintained with a reduced mass cradle structure. Aluminum and magnesium cradles were compared with the baseline steel cradle. First, the steel chassis alone is analyzed with the refined finite element model and validated with experimental test data for the frequencies, normal modes, stiffnesses and the drive-point mobilities at various attachment mount/bushing locations. The superelement method in conjunction with the component mode synthesis (CMS) technique was used for each component of the vehicle such as Body-In-White, Instrument Panel, Steering Column Housing & Wheel, Seats, Cradles, CRFM, etc. After assemblage of all the superelements, analysis was carried out by changing the front and rear cradle gauges and the material properties. The drive-point mobility response was computed at various locations and the noise (sound pressure) level was calculated at the driver and passenger ears.
