Cosmetic Corrosion Test for Aluminum Autobody Panels: Final Report

Over the past several years a task group within the SAE Automotive Corrosion and Protection (ACAP) Committee has conducted extensive on-vehicle field testing and numerous accelerated lab tests with the goal of establishing a standard accelerated test method for cosmetic corrosion evaluations of finished aluminum auto body panels. This project has been a cooperative effort with OEM, supplier, and consultant participation and was also supported in part by DOE through USAMP (AMD 309). The focus of this project has been the identification of a standardized accelerated cosmetic corrosion test that exhibits the same appearance, severity, and type of corrosion products that are exhibited on identical painted aluminum panels exposed to service relevant environments. Multi-year service relevant exposures were conducted by mounting panels on-vehicles in multiple locations in the US and Canada.

Corroborative Evaluation of the Real-World Energy Saving Potentials of InfoRich Eco-Autonomous Driving (iREAD) System

There has been an increasing interest in exploring the potential to reduce energy consumption of future connected and automated vehicles. People have extensively studied various eco-driving implementations that leverage preview information provided by on-board sensors and connectivity, as well as the control authority enabled by automation. Quantitative real-world evaluation of eco-driving benefits is a challenging task. The standard regulatory driving cycles used for measuring exhaust emissions and fuel economy are not truly representative of real-world driving, nor for capturing how connectivity and automation might influence driving trajectories. To adequately consider real-world driving behavior and potential “off-cycle” impacts, this paper presents four collaborative evaluation methods: large-scale simulation, in-depth simulation, vehicle-in-the-loop testing, and vehicle road testing.

If properly executed with the right cost, performance, reliability and durability, then both the industry and the consumer will benefit. It is because of these interdependencies that the pace and scale of success, will hinge on effective collaboration. This collaboration will be built around the convergence of automotive and industrial technology. Where real time embedded controls mixes with high power and voltage levels. The industry has already seen several successful collaborations adapting power electronics to the automotive space in target vehicles.

Utilizing a Tracked 3-Dimensional Acoustic Probe in the Development of an Automotive Front-of-Dash

During the development of an automotive acoustic package, valuable information can be gained by visualizing the acoustic energy flow through the Front-of-Dash (FOD) when a sound source is placed in the engine compartment. Two of the commonly used methods for generating the visual map of the acoustic field include Sound Intensity measurements and array technologies. An alternative method is to use a tracked 3-dimensional acoustic probe to scan and visualize the FOD in real-time when the sound source is injecting noise into the engine compartment. The scan is used to focus the development of the FOD acoustic package on the weakest areas by identifying acoustic leaks and locations with low Transmission Loss. This paper provides a brief discussion of the capabilities of the tracked 3-D acoustic probe, and presents examples of the implementation of the probe during the development of the FOD acoustic package for two mid-sized sedans.

The implementation of electronic shifters (e-shifter) for automatic transmissions in vehicles has created many new opportunities for the customer facing transmission interface and in-vehicle packaging. E-shifters have become popular in recent years as their smaller physical size leads to packaging advantages, they reduce the mass of the automatic transmission shift system, they are easier to install during vehicle assembly, and act as an enabler for autonomous driving. A button-style e-shifter has the ability to create a unique customer interface to the automatic transmission, as it is very different from the conventional column lever or linear console shifter. In addition to this, a button-style e-shifter can free the center console of valuable package space for other customer-facing functions, such as storage bins and Human-Machine Interface controllers.

Since the introduction of Li-ion batteries by Sony Corporation in 1991 for the consumer market, significant progress has been made over the past 25 years. Due to market pull for consumer electronic products, power and energy densities have significantly increased, while costs have dropped. As a result, Li-ion batteries have become the technology of choice for automotive applications considering space and mass is very critical for the vehicles.

Particulate Characteristics for Varying Engine Operation in a Gasoline Spark Ignited, Direct Injection Engine

The objective of this research is a detailed investigation of particulate sizing and number count from a spark-ignited, direct-injection (SIDI) engine at different operating conditions. The engine is a 549 [cc] single-cylinder, four-valve engine with a flat-top piston, fueled by Tier II EEE. A baseline engine operating condition, with a low number of particulates, was established and repeatability at this condition was ascertained. This baseline condition is specified as 2000 rpm, 320 kPa IMEP, 280 [°bTDC] end of injection (EOI), and 25 [°bTDC] ignition timing. The particle size distributions were recorded for particle sizes between 7 and 289 [nm]. The baseline particle size distribution was relatively flat, around 1E6 [dN/dlogDp], for particle diameters between 7 and 100 [nm], before dropping off to decreasing numbers at larger diameters. Distributions resulting from a matrix of different engine conditions were recorded.

Performance testing and evaluation always plays an important role in the developmental process of a vehicle, which also applies to autonomous vehicles. The complex nature of an autonomous vehicle from architecture to functionality demands even more quality-and-quantity controlled testing and evaluation than ever before. Most of the existing testing methodologies are task-or-scenario based and can only support single or partial functional testing. These approaches may be helpful at the initial stage of autonomous vehicle development. However, as the integrated autonomous system gets mature, these approaches fall short of supporting comprehensive performance evaluation. This paper proposes a novel hierarchical and systematic testing and evaluation approach to bridge the above-mentioned gap.

Advanced Continuous Sensing Technology for Hydraulic Brake Fluid

The Continuous Fluid Level and Quality Indicator (CFLQI) technology is focused on increasing the sampling frequency of brake fluid reservoir volume and detecting specific brake fluid contaminants. CFLQI targets to improve diagnostics detection range and resulting degraded vehicle operation strategies by increasing sensitivity to brake fluid loss and the addition of a fluid quality feature. The theory of CFLQI is to improve future autonomous and highly automated vehicle performance, both of which will have reduced driver input and service schedules, by providing earlier fluid level and fluid health warnings. The two technologies selected to prove theory of operation were ultra-sonic sensor and capacitive sense element technology. Both technologies show initial capability to meet fluid sensing targets with system level ASIL D ASIC design. The CFLQI compliments and improves upon current technology of brake pad wear sensors, leak detection diagnostics and brake fluid level monitoring.

Development of Wireless Message for Vehicle-to-Infrastructure Safety Applications

This paper summarizes the development of a wireless message from infrastructure-to-vehicle (I2V) for safety applications based on Dedicated Short-Range Communications (DSRC) under a cooperative agreement between the Crash Avoidance Metrics Partners LLC (CAMP) and the Federal Highway Administration (FHWA). During the development of the Curve Speed Warning (CSW) and Reduced Speed Zone Warning with Lane Closure (RSZW/LC) safety applications [1], the Basic Information Message (BIM) was developed to wirelessly transmit infrastructure-centric information. The Traveler Information Message (TIM) structure, as described in the SAE J2735, provides a mechanism for the infrastructure to issue and display in-vehicle signage of various types of advisory and road sign information. This approach, though effective in communicating traffic advisories, is limited by the type of information that can be broadcast from infrastructures.

A System of Systems Approach to Automotive Challenges

The automotive industry is facing many significant challenges that go far beyond the design and manufacturing of automobile products. Connected, autonomous and electric vehicles, smart cities, urbanization and the car sharing economy all present challenges in a fast-changing environment which the automotive industry must adapt to. Cars no longer are just standalone systems, but have become constituent systems (CS) in larger System of Systems (SoS) context. This is reflected in the emergence of several acronyms such as vehicle-to-everything (V2X), vehicle-to-vehicle (V2V), vehicle-to-infrastructure (V2I), and vehicle-to-grid (V2G) expressions. System of Systems are defined systems of interest whose elements (constituent systems) are managerially and operationally independent systems. This interoperating and/or integrated collection of constituent systems usually produce results unachievable by the individual systems alone, for example the use of car batteries as virtual power plants.

Measured and LES Motored-Flow Kinetic Energy Evolution in the TCC-III Engine

A primary goal of large eddy simulation, LES, is to capture in-cylinder cycle-to-cycle variability, CCV. This is a first step to assess the efficacy of 35 consecutive computed motored cycles to capture the kinetic energy in the TCC-III engine. This includes both the intra-cycle production and dissipation as well as the kinetic energy CCV. The approach is to sample and compare the simulated three-dimensional velocity equivalently to the available two-component two-dimensional PIV velocity measurements. The volume-averaged scale-resolved kinetic energy from the LES is sampled in three slabs, which are volumes equal to the two axial and one azimuthal PIV fields-of-view and laser sheet thickness. Prior to the comparison, the effects of sampling a cutting plane versus a slab and slabs of different thicknesses are assessed. The effects of sampling only two components and three discrete planar regions is assessed.

A New Predictive Vehicle Particulate Emissions Index Based on Gasoline Simulated Distillation

Fuel chemistry plays a crucial role in the continued reduction of particulate emissions (PE) and cleaner air quality from vehicles and equipment powered by internal combustion engines (ICE). Over the past ten years, there have been great improvements in predictive particulate emissions indices (correlative mathematical models) based on the fuel’s composition. Examples of these particulate indices (PI) are the Honda Particulate Matter Index (PMI) and the General Motors Particulate Evaluation Index (PEI). However, the analytical chemistry lab methods used to generate data for these two PI indices are very time-consuming. Because gasoline can be mixtures of hundreds of hydrocarbon compounds, these lab methods typically include the use of the high resolution chromatographic separation techniques such as detailed hydrocarbon analysis (DHA), with 100m chromatography columns and long (3 - 4 hours) analysis times per sample.

Conducting Comparisons of Multi-Body Dynamics Solvers with a Goal of Establishing Future Direction

As passenger vehicle design evolves and accelerates, the use of multi-body dynamics solvers has proven to be invaluable in the engineering workflow. MBD solvers allow engineers to build virtual vehicle models that can accurately simulate vehicle responses and calculate internal forces, which previously could only be assessed using physical prototype builds with hundreds of measurement transducers. Evaluation and selection of solvers within an engineering environment is inherently a multi-dimensional activity that can include ease of use, retention of previously developed expertise, accuracy, speed, and integration with existing analysis processes. We discuss here some of the challenges present in developing capability and accumulating data to support each of these criteria. Developing a pilot model that is capable of being applied to a comprehensive set of use cases, and then verifying those use cases, required significant project management activity.

Applications of Hardware-in-the-Loop Simulation in Automotive Embedded Systems

Hardware-in-the-loop (HiL) simulation is an advanced technique for development and testing of complex real-time embedded systems. This technique has greatly developed in the last decades and has been more and more used in the automotive industry for algorithm and software development, hardware validation, safety validation, and fault investigation activities. Plant simulation model executes in HiL simulator to provide a virtual vehicle that interacts in an open-loop or closed-loop fashion with the embedded system that is under test. Compared to in-vehicle testing, HiL simulation provides benefits of low cost, high availability, high flexibility, repeatability, and test automation capability. HiL simulation reduces the risk caused by control failure, which is especially important for self-driving control system development and testing. The HiL simulation system is more application specific.

Evaluation of V2V Reception Cadence- A New Metric for System Level Performance Analysis

Vehicle to Everything (V2X) communication is a prominent solution for active safety collision avoidance and for providing autonomous vehicles Non-Line of Sight (NLOS) capabilities. For safety purposes, it is essential the V2X technology would support communication between all road users, e.g., Vehicles (V2V), pedestrians (V2P) and road infrastructure (V2I). Hence, the efficiency of a V2V communication solution should be evaluated through system level performance. In addition, the examined performance metrics need to reflect safety related properties. Metrics as Packet Reception Ratio (PRR) and transmission latencies, which are commonly used to assess V2X system’s functionality, aren’t enough since reception latencies are overlooked. The latter is crucial in ensuring messages would reach their destination on time to avoid hazardous incidents. The reception cadence may be much lower than this of the transmission due to various phenomenon (e.g. channel congestion).

For virtual simulation of the vehicle attributes such as handling, durability, and ride, an accurate representation of pneumatic tire behavior is very crucial. With the advancement in autonomous vehicles as well as the development of Driver Assisted Systems (DAS), the need for an Intelligent Tire Model is even more on the increase. Integrating sensors into the inner liner of a tire has proved to be the most promising way in extracting the real-time tire patch-road interface data which serves as a crucial zone in developing control algorithms for an automobile. The model under development in Kettering University (KU-iTire), can predict the subsequent braking-traction requirement to avoid slip condition at the interface by implementing new algorithms to process the acceleration signals perceived from an accelerometer installed in the inner liner on the tire.

Driving Automation System Test Scenario Development Process Creation and Software-in-the-Loop Implementation

Automated driving systems (ADS) are one of the key modern technologies that are changing the way we perceive mobility and transportation. In addition to providing significant access to mobility, they can also be useful in decreasing the number of road accidents. For these benefits to be realized, candidate ADS need to be proven as safe, robust, and reliable; both by design and in the performance of navigating their operational design domain (ODD). This paper proposes a multi-pronged approach to evaluate the safety performance of a hypothetical candidate system. Safety performance is assessed through using a set of test cases/scenarios that provide substantial coverage of those potentially encountered in an ODD. This systematic process is used to create a library of scenarios, specific to a defined domain. Beginning with a system-specific ODD definition, a set of core competencies are identified.

Virtual Traffic Simulator for Connected and Automated Vehicles

Connected and automated vehicle (CAV) technologies promise a substantial decrease in traffic accidents and traffic jams, and bring new opportunities for improving vehicle’s fuel economy. However, testing autonomous vehicles in a real world traffic environment is costly, and covering all corner cases is nearly impossible. Furthermore, it is very challenging to create a controlled real traffic environment that vehicle tests can be conducted repeatedly and compared fairly. With the capability of allowing testing more scenarios than those that would be possible with real world testing, simulations are deemed safer, more efficient, and more cost-effective. In this work, a full-scale simulation platform was developed to simulate the infrastructure, traffic, vehicle, powertrain, and their interactions. It is used as an effective tool to facilitate control algorithm development for improving CAV’s fuel economy in real world driving scenarios.

Characterization of Seat Lateral Support as a Mechanical Behavior

Seat lateral support is often talked about as a design parameter, but usually in terms of psychological perception. There are many difficulties in quantifying lateral support mechanically to the engineering teams: Anthropometric variation causes different people to interact with the seat in different places and at different angles, BPD studies are usually planar and don’t distinguish between horizontal support and vertical resistance to sinking in, most mechanical test systems are typically single-DOF and can’t apply vertical and horizontal loads concurrently, and there is scant literature describing the actual lateral loads of occupants. In this study, we characterize the actual lateral loading on example seating from various sized/shaped occupants according to dynamic pressure distribution. From this information, a six-DOF load and position control test robot (KUKA OccuBot) is used to replicate that pressure distribution.
