Fracture Prediction for Automotive Bodies Using a Ductile Fracture Criterion and a Strain-Dependent Anisotropy Model

In order to reduce automobile body weight and improve crashworthiness, the use of high-strength steels has increased greatly in recent years. An optimal combination of both crash safety performance and lightweight structure has been a major challenge in automobile body engineering. In this study, the Cockcroft-Latham fracture criterion was applied to predict the fracture of high-strength steels. Marciniak-type biaxial stretching tests for high-strength steels were performed to measure the material constant of the Cockcroft-Latham fracture criterion. Furthermore, in order to improve the simulation accuracy, local anisotropic parameters based on the plastic strain (strain dependent model of anisotropy) were measured using the digital image grid method and were incorporated into Hill's anisotropic yield condition by the authors. In order to confirm the validity of the Cockcroft-Latham fracture criterion, uniaxial tensile tests were performed.

In-Situ Measurement and Numerical Solution of Main Journal Bearing Lubrication in Actual Engine Environment

A simple method is frequently used to calculate a reciprocating engine’s bearing load from the measured cylinder pressure. However, it has become apparent that engine downsizing and weight reduction cannot be achieved easily if an engine is designed based on the simple method. Because of this, an actual load on a bearing was measured, and the measured load values were compared with a bearing load distribution calculated from cylinder pressure. As a result, it was found that some of actual loads were about half of the calculated ones at certain crank angles. The connecting rod’s elastic deformation was focused on as a factor behind such differences, and the rod’s deformation due to the engine’s explosion load was studied. As a result, it was found that the rod part of the engine’s connecting rod was bent by 0.2 mm and became doglegged. Additional investigation regarding these findings would allow further engine downsizing.

Elucidation of the Sulfide Corrosion Mechanism in Piston Pin Bushings

Recent trends to downsize engines have resulted in lighter weight and greater compactness. At the same time, however, power density has increased due to the addition of turbocharger and other such means to supplement engine power and torque, and this has increased the thermal and mechanical load. In this kind of environment, corrosion of the copper alloy bushing (piston pin bushing) that is press-fitted in the small end of the connecting rod becomes an issue. The material used in automobile bearings, of which the bushing is a typical example, is known to undergo sulfidation corrosion through reaction with an extreme-pressure additive Zinc Dialkyldithiophosphate (ZnDTP) in the lubricating oil. However, that reaction path has not been clarified. The purpose of the present research, therefore, is to clarify the reaction path of ZnDTP and copper in an actual engine environment.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Establishment of Engine Lubrication Oil Pressure and Flow Rate Distribution Prediction Technology Using 3D-CFD and Multi Body Dynamics

To develop ideal oil circuits, it was necessary to establish technology that would accurately predict lubrication oil pressure and flow rates. Therefore, the oil flow rate was predicted by applying load fluctuations, calculated using multi body dynamics, to an oil film model. In addition, the pressure loss of complex oil passages was obtained using 3-dimensional computational fluid dynamics (hereafter, “3D-CFD”). Furthermore, the pressure loss of the oil pressure switching valves and other parts that are difficult to predict using 3D-CFD were measured as single parts, and these results were linked with one-dimensional internal flow analysis to develop a prediction method for lubrication oil pressure and flow rate distributions. Verification tests were ultimately performed using a completed engine, and the results confirmed that this simulation method accurately reproduces the oil pressure and oil flow rate in each part.

Next Generation Formed-In-Place Gasket (FIPG) Liquid Sealant for Automotive Intake Manifold Application

Intake manifold is a part of an engine that supplies fuel/air mixture to the cylinder heads. Recently, silicone FIPG has been used for the two part design of the intake manifold. It is known that a small, but significant, amount of gasoline fuel can penetrate through silicone FIPG layer due to the flexible nature of the siloxane backbone. Since gasoline permeation is becoming more important because of more severe regulations, it is found that a new polyacrylate based FIPG dramatically reduces the gasoline fuel permeation. This study compares this new technology, polyacrylate FIPG sealant with silicone FIPG sealant used today for vehicle powertrain gasketing applications. Adhesion investigation on both aluminum and magnesium alloys, and oil resistance are also discussed in this study.

High Efficiency 6-speed Automatic Transmission

A new 6-speed automatic transmission (AT) has been developed with the aim of enhancing fuel economy, raising efficiency, and achieving greater compactness. The unit was built on a parallel-shaft structure similar to the previous Honda AT, which has high torque transmission efficiency. The new AT was given more gear speeds and the ability to handle higher input torque from the engine. On the one hand, bolt structure for shaft tightening was implemented, the forward-reverse shift mechanism was placed on the input shaft and common gear trains are provided. As a result of these and other measures, the total length of the new transmission is 18 mm shorter than the previous model 5-speed AT. A multi-plate lock-up clutch (LC) structure with a separate chamber in the torque converter was also adopted so that the lock-up torque capacity could be increased and the LC control range expanded.

A Development of a Light Weight and High Performance Aluminum Radiator

This paper introduces a new type of aluminum radiator that has been developed with the objective of high performance and light weight. Aluminum radiators have recently been replacing copper radiators because of their light weight, but the heat rejection of such conventional alminum radiators does not exceed that of copper radiators. Authors established the aluminum radiator not only being light weight but also having high performance through the following approaches. (1) Optimization of radiator core module. (2) Thickness reduction of tube and fin. (3) Development of aluminum alloys with improved corrosion resistance for tubes and fins. As a result, a new type single-row aluminum radiator has achieved 7% higher rejection at 50% lighter weight than those of copper double-row radiator.

Engine Seizure Monitoring System Using Wear Debris Analysis and Particle Measurement

Several attempts have been reported in the past decade or so which measured the sizes of particles in lubricant oil in order to monitor sliding conditions (1). Laser light extinction is typically used for the measurement. It would be an ideal if only wear debris particles in lubricant oil could be measured. However, in addition to wear debris, particles such as air bubbles, sludge and foreign contaminants in lubricant oil are also measured. The wear debris particles couldn't have been separated from other particles, and therefore this method couldn't have been applied to measurement devices for detection when maintenance service is required and how the wear state goes on. It is not possible to grasp the abnormal wear in real time by the conventional techniques such as intermittent Ferro graphic analysis. In addition, it is no way to detect which particle size to be measured by the particle counter alone.

Development of a Finite Element Model for a Pedestrian Pelvis and Lower Limb

A finite element (FE) model that can predict impact response and injuries to a human pelvis and lower limb was developed in PAM-CRASH™ by accurately representing human anatomical structures. In our previous study, three-dimensional (3D) geometry of the thigh, leg and knee joint was developed based on MRI scans from a human volunteer. 3D geometry of a bony pelvis created in this study was based on CT scans from a Post Mortem Human Subject (PMHS). The model was validated using published quasi-static and dynamic test results with human pelves and lower limbs. The thigh and leg models were validated against recently published dynamic 3-point bending test results with off-center loading. The validation results showed that this model can reproduce force-deflection and moment-deflection responses of a human thigh and leg in various loading conditions along with average force and moment at fracture.

Shifting Mechanisms and Variation of Frictional Coefficients for CVT Using Metal Pushing V-Belts

In order to reveal the shifting mechanisms for CVT using a metal pushing V-belt, three shifting rates were introduced. The belt motion in the pulley groove was also characterized using mean coefficients of friction as parameters, which identify the slippage condition of the belt in the pulley groove. The experimental results showed that one of shifting rates, dR/ds was almost constant in the narrowing pulley regardless of both rotational speed and transmitted torque. Here, R is the belt pitch radius in the pulley and s is the length measured along the belt pitch line. This fact indicates that the shifting is primarily governed by elastic deformation of blocks of the belt. Power transmitting states were also evaluated using a different type of lubricating oil whose nominal coefficient of friction was higher than that for the conventional AT oil. The observed mean coefficients of friction vary due to oil although the basic response of the CVT unchanged.

Anti-Shudder Property of Automatic Transmission Fluids - A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

In recent years, the slip lock-up mechanism has been adopted widely, because of its fuel efficiency and its ability to improve NVH. This necessitates that the automatic transmission fluid (ATF) used in automatic transmissions with slip lock-up clutches requires anti-shudder performance characteristics. The test methods used to evaluate the anti-shudder performance of an ATF can be classified roughly into two types. One is specified to measure whether a μ-V slope of the ATF is positive or negative, the other is the evaluation of the shudder occurrence in the practical vehicle. The former are μ-V property tests from MERCON® V, ATF+4®, and JASO M349-98, the latter is the vehicle test from DEXRON®-III. Additionally, in the evaluation of the μ-V property, there are two tests using the modified SAE No.2 friction machine and the modified low velocity friction apparatus (LVFA).

Prediction of Ductile Fracture Propagation of High Strength Steels in Automotive Structures

Initiation and propagation of ductile fractures in crashed automotive components made from high strength steels are investigated in order to understand the mechanism of fracture propagation. Fracture of these components is often prone to occur at the sheet edge in a strain concentration zone under crash deformation. The fracture then extends intricately to the inside of the structure under the influence of the local stress and strain field. In this study, a simple tensile test and a 3-point bending test of high strength steels with tensile strengths of 590 MPa and 1180 MPa are carried out. In the tensile test, a coupon having a hole and a notch is deformed in a uniaxial condition. The effect of the notch type on the strain concentration and fracture behavior are investigated by using a digital imaging strain measurement system.

Effect of Surface Irregularities of Piston Ring and Sleeve Materials in High-Speed Reciprocating Test

The reciprocating frictional test is a common approach for screening the materials of the piston and sleeve of an automobile engine. The frictional speed of this test is, however, limited mainly by the vibration of test apparatus due to the absence of damping factors in engines. Considering that the frictional velocity between the piston and sleeve reaches around 20 m/s, common test conditions at less than 2 m/s are not sufficient to understand the real phenomena at a frictional interface. We therefore developed a high-speed reciprocating test apparatus that can operate at a much higher speed range and examined two materials used for piston rings and sleeves. For the piston ring material, nitrided SUS440C was used. Plates were made of centrifugal cast iron FC250 or cast aluminum AC2B, which were coated with Nikasil. The experimental results showed that the lubrication regimes of the two plate materials were different even at the same reciprocating speeds.

Technology to Enhance Deep-Drawability by Strain Dispersion Using Stress Relaxation Phenomenon

When the strain is temporarily stopped during tensile testing of a metal, a stress relaxation phenomenon is known to occur whereby the stress diminishes with the passage of time. This phenomenon has been explained as the change of elastic strain into plastic strain. A technique was devised for deliberately causing strain dispersion to occur by applying the stress relaxation phenomenon during stamping. A new step motion that pause the die during forming was devised; it succeeded in modifying the deep-draw forming limit by a maximum of 40%. This new technique was verified through tensile and actual stamping tests. It was confirmed that the use of step motion causes the strain to disperse, thereby modifying the deep draw forming limit. The degree to which the forming limit is modified is dependent on the stop time and the temperature. Step motion technology increases the stampability of high-strength, forming-resistant materials and allows for expanded application of these materials.

Development of Aluminum Powder Metal Composite Material Suitable for Extrusion Process used for Cylinder Sleeves of Internal Combustion Engines

There are a couple of ways to manufacture aluminum cylinder blocks that have a good balance between productivity and abrasion resistance. One of them is the insert-molding of a sleeve made of PMC (Powder Metal Composite) by the HPDC (High Pressure Die Casting) method. However, in this method, cracks are apt to occur on the surface when the PMC sleeve is extruded and that has been a restriction factor against higher extrusion speed. The authors attempted to raise this extrusion temperature by eliminating the Cu additive process from the aluminum alloy powder in order to raise its melting point by approximately 50 °C. This enabled the wall of the extruded sleeve to be thinner and the extrusion speed to be higher compared to those of a conventional production method while avoiding the occurrence of surface cracks.

Metal Belt CVT Seizure Monitoring System Using Wear Debris Analysis and Particle Measurement

An apparatus that automatically samples lubricating oil and measures the size distribution of particles in the oil has been developed in order to monitor the state of engines and transmissions in operation. It is a widely known fact that when an engine or transmission seizes or experiences unusual wear, comparatively large pieces of wear debris are released. The goal of the use of the apparatus is to detect these particles of wear debris, stop testing before damage occurs, and clarify the causes. Seizure was, therefore, artificially induced in a transmission, and the wear debris in the oil was closely analyzed following the test. The results showed that when the simulated seizure occurred, large, elongated particles of wear debris were produced. Similar wear debris was observed in oil recovered from the market following the seizure of a component, and at present this is believed to be a type of wear debris characteristic of seizure.

Study of CNG Fueled Two-Wheeled Vehicle with Electronically Controlled Gas Injection System

Owing to its combustion characteristics and chemical composition, natural gas features cleaner emissions and lower CO2 compared to gasoline under equal thermal efficiency. Natural gas can be a promising alternative energy source to respond to crude oil exhaustion and global warming issues. Focusing on the utility of natural gas, a feasibility study on CNG (Compressed Natural Gas) -fueled two-wheeled vehicles has been conducted. A proto-type two-wheeled vehicle was made based on a 125 cm3 class gasoline-fueled scooter. To adapt the engine to the use of CNG fuel, an electronically controlled gas injection system was applied to the fuel supply system. To provide abrasion resistance of engine valves and valve seats, the specific matter of gas-fuel was improved. Furthermore, a lubricant circulation passage was added to maintain the temperature of the pressure reducing valve.
