Direct Sound Radiation Testing on a Mounted Car Engine

For (benchmark) tests it is not only useful to study the acoustic performance of the whole vehicle, but also to assess separate components such as the engine. Reflections inside the engine bay bias the acoustic radiation estimated with sound pressure based solutions. Consequently, most current methods require dismounting the engine from the car and installing it in an anechoic room to measure the sound emitted. However, this process is laborious and hard to perform. In this paper, two particle velocity based methods are proposed to characterize the sound radiated from an engine while it is still installed in the car. Particle velocity sensors are much less affected by reflections than sound pressure microphones when the measurements are performed near a radiating surface due to the particle velocity's vector nature, intrinsic dependency upon surface displacement and directivity of the sensor. Therefore, the engine does not have to be disassembled, which saves time and money.

A Study on the Impact Resistance of Plastic Underbody Parts

Impact resistance of plastic underbody parts was studied using simulated injection-molded specimen which can be tested according to different types of material used, injection molding variants like position and number of injection molding gates, and features of ribs. Material applied was glass fiber reinforced polyamide which can be used in underbody parts. Test was performed using several combinations of injection molding gates and rib types. From the test result, optimal design guide for plastic underbody parts was determined. Also, new high impact resistant plastic material made of glass fiber reinforced polyamide 66 (PA66) and polyamide 6 (PA6) alloy was developed and the material properties useful for CAE were determined. As a case study, oil pan and muffler housing were designed following the optimal design guide and CAE. And the reliability of the sample muffler housing designed was verified.

Improvement of DME HCCI Engine Performance by Fuel Injection Strategies and EGR

The combustion and exhaust emission characteristics of a DME fueled HCCI engine were investigated. Different fuel injection strategies were tested under various injection quantities and timings with exhaust gas recirculation (EGR). The combustion phase in HCCI was changed by an in-cylinder direct injection and EGR, due to changes in the in-cylinder temperature and mixture homogeneity. The gross indicated mean effective pressure (IMEPgross) increased and the hydrocarbon (HC) and carbon monoxide (CO) emissions decreased as the equivalence ratio was augmented. The IMEPgross with direct injection was greater than with the port injection due to retarded ignition timing resulting from latent heat of direct injected DME fuel. It was because that most of burn duration was completed before top dead center owing to higher ignitability for DME with high cetane number. However, HC and CO emissions were similar for both injection locations.

Noble Materials for Thin-Walled Bumper Fascia with Enhanced Processibility and Dimensional Stability

A new noble material for automotive bumper fascia has been developed by compounding of ethylene-propylene block copolymers with ethylene-α-olefin copolymers and some additives. Also mineral fillers are added, if necessary. This material is suitable for injection molding of large parts including automotive bumper fascia. By using selected rubbers which have proper melt viscosity, molecular weight, and co-monomer content, and adding modified polymer containing polar group, it has enhanced processibility and paintability maintaining general properties such as tensile strength, impact strength at low temperature, and thermal and UV stability. The remarkable characteristics of this material is good processibility compared to the conventional TPOs. This material has especially high melt flow index(20∼30g/10min at 230°C) and stable flow behavior at the processing conditions.

Generation of Robust and Well-Atomized Swirl Spray

The spray characteristics of a swirl injector for direct-injection spark-ignition (DISI) engines were investigated for the generation of robust and well-atomized swirl spray. A highly-inclined tapered nozzle is applied as a test nozzle and the spray characteristics are compared with conventional nozzle and L-step nozzle. When the taper angle is 70°, an opened hollow cone spray is formed. This spray does not collapse with increasing fuel temperature and back pressure conditions. However, the taper angle should be optimized to avoid forming a locally rich area and to increase the spray volume. The droplet size of 70° tapered nozzle spray shows a value similar to that of the original swirl spray in the horizontal mainstream while it shows an increased value in the vertical mainstream. The deteriorated atomization characteristics of the tapered nozzle spray are improved by applying high fuel temperature injection without causing spray collapse.

Partial Elasto-Hydrodynamic Lubrication Analysis for Cylindrical Conformal Contact Model Considering Effect of Surface Wave

Numerous machine elements are operated in mixed lubrication regime where is governed by a combination of boundary and fluid film effects. The direct contact between two surfaces reduces a machines life by increasing local pressure. In order to estimate machine's life exactly, the effect of asperity contact should be considered in the lubrication model. In this study, new 3-dimensional partial elasto-hydrodynamic lubrication (PEHL) algorithm is developed. The algorithm contains the procedures to find out solid contact regions within the lubricated regime and to calculate both the pressure by fluid film and the contact pressure between the asperities of the solids. Using the algorithm, we conducted the PEHL analysis for the contact between the rotating shaft and the inside of pinion gear. To investigate the effect of surface topology two different surfaces with sinusoidal profile are used. Both film thickness and pressure are calculated successfully through the PEHL algorithm.

Design and Development of a Spray-guided Gasoline DI Engine

Adopting the Spray-guided Gasoline Direct Injection (SGDI) concept, a new multi-cylinder engine has designed. The engine has piezo injectors at the central position of its combustion chamber, while sparkplugs are also at the center. The sparkplug location is designed so that the spark location is at the outer boundary of the fuel spray where the appropriate air-fuel mixture is formed. A few important operating parameters are chosen to investigate their effects on the combustion stability and fuel consumption. The final experimental results show a good potential of the SGDI engine; the fuel consumption rate was much less than that of the base Multi Port Injection (MPI) engine at various engine operating conditions.

The Dual-Fueled Homogeneous Charge Compression Ignition Engine Using Liquefied Petroleum Gas and Di-methyl Ether

The combustion, knock characteristics and exhaust emissions in an engine were investigated under homogeneous charge compression ignition operation fueled with liquefied petroleum gas with regard to variable valve timing and the addition of di-methyl ether. Liquefied petroleum gas was injected at an intake port as the main fuel in a liquid phase using a liquefied injection system, while a small amount of di-methyl ether was also injected directly into the cylinder during the intake stroke as an ignition promoter. Different intake valve timings and fuel injection amount were tested in order to identify their effects on exhaust emissions, combustion and knock characteristics. The optimal intake valve open timing for the maximum indicated mean effective pressure was retarded as the λTOTAL was decreased. The start of combustion was affected by the intake valve open timing and the mixture strength (λTOTAL) due to the volumetric efficiency and latent heat of vaporization.

A Study for Improving the Resistance to Fretting Corrosion of SCr 420 Gear Steel

A study for improving the resistance to fretting corrosion of SCr 420 pinion gear was conducted. Fretting is the damage to contacting surfaces experiencing slight relative reciprocating sliding motion of low amplitude. Fretting corrosion is the fretting damage to unlubricated contacting surfaces accompanied by corrosion, mostly oxidation that occurs if the fretting occurs in air. Two kinds of conventional heat treatment and a newly designed one suggested for improving the resistance to the fretting corrosion of pinion gear were compared each other to find out what is the main factor for generating fretting corrosion phenomenon. Increased carbon potential at both the heating and diffusing zone and reduced time of tempering was found out to be a solution for improving the resistance to fretting corrosion of forged and heat treated gear steel. On the contrary, modified carbo-nitriding using ammonia gas has been getting worse the fretting corrosion problem.

Most of car makers nowadays produce Cylinder Head Cover with Thermoplastic to get the benefit of weight and cost reduction. The production of Cylinder Head Cover with Thermoplastic brings a number of benefits such as enhancement in productivity, design freedom, integration with other parts and reduction in weight. However, NVH characteristics, sealing performance issues possibly caused by design of cover and gasket and loss of properties of materials when used for long-term period still remain as critical tasks to be solved. Especially in case of car OEMs strongly insist that we have to meet their severe specifications requirements so as to satisfy their customers' growing demand. Sealing performance is one of the core factors, which require continuous effort and studies to meet the OEM's specifications.

A Flexible Multi-Body Dynamic Model for Analyzing the Hysteretic Characteristics and the Dynamic Stress of a Taper Leaf Spring

This paper proposes a modeling technique which is able to not only reliably and easily represent the hysteretic characteristics but also analyze the dynamic stress of a taper leaf spring. The flexible multi-body dynamic model of the taper leaf spring is developed by interfacing the finite element model and computation model of the taper leaf spring. Rigid dummy parts are attached at the places where a finite element leaf model is in contact with an adjacent one in order to apply contact model. Friction is defined in the contact model to represent the hysteretic phenomenon of the taper leaf spring. The test of the taper leaf spring is conducted for the validation of the reliability of the flexible multi-body dynamic model of the taper leaf spring developed in this paper. The test is started at an unloaded state with the excitation amplitude of 1∼2mm/sec and frequency of 132mm. First, the simulation is conducted with the same condition as the test.

Development of High Wear Resistant and Durable Coatings for Al Valve Spring Retainer

The use of light-weight materials in automotive engine components has increased in order to achieve better fuel efficiency and engine performance. In this study, Al alloy (AI5056) valve spring retainer can reduce a weight by 63% in comparison to steel and improve the upper limit of engine speed by about 500rpm. The Al valve spring retainer was fabricated by cold forging and coated with hard anodizing, DLC (diamond like coating), cold spray and thermal spray for better wear resistance and durability. We conclude that among these materials the DLC coating improves the wear resistance of Al valve spring retainer and has a sufficient durability after endurance testing.

E3 System – A Two speed Accessory Belt Drive System for Reduced Fuel Consumption

All vehicles have some or all accessories such as alternators, air conditioner compressors, power steering pumps, and water pumps. These devices are mounted on the front of the engine and are powered by a pulley mounted on the front of the crankshaft. This power represents a parasitic loss and this loss is greater at higher engine speeds. To reduce the impact of the accessories on the engine, a two speed transmission that reduces the accessories speed at off-idle conditions was designed, implemented, and tested on several vehicles. The vehicles were tested for fuel economy on the Japanese 10.15 Mode driving cycle, the FTP75 city cycle, and the HWFET Highway Cycle. Results showed an average of 5% reduction in fuel consumption and a corresponding 5% in CO2 with no impact of accessory performance and vehicle drivability. Simulations with GT-Drive software was used to determine the optimum speed reduction and the threshold switching speed that maximizes fuel savings.

Analysis of the In-Cylinder Flow, Mixture Formation and Combustion Processes in a Spray-Guided GDI Engine

The purpose of this paper is to investigate the air/fuel mixture formation and combustion characteristics in a spray-guided GDI engine using a commercial code, STAR-CD. This engine adopted the outwardly opening injector located in the center of cylinder head, which forms a hollow cone spray. The spray injection was modeled arranging multiple points using random function along the ring-shaped nozzle exit. To predict the breakup of spray, Reitz-Diwakar's breakup model was used, and the model constants were calibrated against published experimental data in a constant volume chamber. The validated spray models were applied to the analysis of spray behavior and mixture formation process inside the engine combustion chamber under operating condition of ultra-lean mixture (λ ≈ 4). To predict the combustion process, the modified eddy breakup combustion model was applied.

A Numerical and Experimental Study on Power Steering Shudder

Shudder vibration of a hydraulic power steering system during parking maneuver was studied with numerical and experimental methods. To quantify vibration performance of the system and recognize important stimuli for drivers, a shudder metric was derived by correlation between objective measurements and subjective ratings. A CAE model for steering wheel vibration analysis was developed and compared with measured data. In order to describe steering input dependency of shudder, a new dynamic friction modeling method, in which the magnitude of effective damping is determined by average velocity, was proposed. The developed model was validated using the measured steering wheel acceleration and the pressure change at inlet of the steering gear box. It was shown that the developed model successfully describes major modes by comparing the calculated FRF of the hydraulic system with measured one from the hydraulic excitation test.

The Effect of Injection Location of DME and LPG in a Dual Fuel HCCI Engine

Dimethyl ether (DME) as a high cetane number fuel and liquefied petroleum gas (LPG) as a high octane number fuel were supplied together to evaluate the controllability of combustion phase and improvement of power and exhaust emission in homogeneous charge compression ignition (HCCI) engine. Each fuel was injected at the intake port and in the cylinder separately during the same cycle, i.e., DME in the cylinder and LPG at the intake port, or vice versa. Direct injection timing was varied from 200 to 340 crank angle degree (CAD) while port injection timing was fixed at 20 CAD. In general, the experimental results showed that DME direct injection with LPG port injection was the better way to increase the IMEP and reduce emissions. The direct injection timing of high cetane number fuel was important to control the auto-ignition timing because the auto-ignition was occurred at proper area, where the air and high cetane number fuel were well mixed.

Diesel fuel injection system is the most important part of the direct-injection diesel engine and, in recent years, it has become one of the critical technologies for emission control with the help of electronically controlled fuel injection. Common rail injection system has great flexibility in injection timing, pressure and multi-injections. Many studies and applications have reported the advantages of using common rail system to meet the strict emission regulation and to improve engine performance for diesel engines. The main objective of this study is to investigate the effect of pilot-, post- and multiple-fuel injection strategies on engine performance and emissions. The study was carried out on a single cylinder optical direct injection diesel engine equipped with a high pressure common rail fuel injection system. Spray and combustion evolutions were visualized through a high speed charge-coupled device (CCD) camera.

Numerical Study of Combustion Processes and Pollutant Formation in HSDI Diesel Engines

The Representative Interactive Flamelet(RIF) concept has been applied to numerically simulate the combustion processes and pollutant formation in the direct injection diesel engine. Due to the ability for interactively describing the transient behaviors of local flame structures with CFD solver, the RIF concept has the capabilities to predict the auto-ignition and subsequent flame propagation in the diesel engine combustion chamber as well as to effectively account for the detailed mechanisms of soot and NOx formation. In order to account for the spatial inhomogeneity of the scalar dissipation rate, the Eulerian Particle Flamelet Model using the multiple flamelets has been employed. Special emphasis is given to the turbulent combustion model which properly accounts for vaporization effects on turbulence-chemistry interaction.

Effects of Stratified EGR on the Performance of a Liquid Phase LPG Injection Engine

Exhaust gas recirculation (EGR) and lean burn utilize the diluents into the engine cylinder to control combustion leading to enhanced fuel economy and reduced emissions. However, the occurrence of excessive cyclic variation with high diluent rates, brings about an undesirable combustion instability within the engine cylinder resulting in the deterioration of both engine performance and emissions. Proper stratification of mixture and diluents could improve the combustion stability under high diluent environment. EGR stratification within the cylinder was made by adopting a fast-response solenoid valve in the midst of EGR line and controlling its timing and duty. With EGR in both homogeneous mode and stratified mode, in-cylinder pressure and emissions were measured. The thermodynamic heat release analysis showed that the burning duration was decreased in case of stratified EGR. It was found that the stratification of EGR hardly affected the emissions.

Analysis of the Gear Shift Mechanisms by R-R Chart Method

A new point of view in automatic transmission is proposed by R-R chart, which is a new analytic method based on the linearity of planetary gear and gear shift mechanism. The R-R chart is a visual tool to describe the whole motion of each rotational element of planetary gears in relation to the gear shift mechanism. Therefore, anyone can easily find on R-R chart not only the substance of the gear shift mechanisms in present automatic transmissions but also new gear shift mechanisms for the future automatic transmissions. This paper shows that the R-R chart is unique in 4-speed automatic transmissions with fixed compound planetary gear sets. As a result of the R-R chart application, this paper classifies the fixed compound planetary gear sets with 4 elements into 12 sets and the gear shift mechanisms into 3 types. Also, 4 R-R characteristic equations are derived as a correlation between speed ratios in 4-speed automatic transmissions.
