Options for Coupled Thermal-Electric Modeling of Battery Cells and Packs

Integration of advanced battery systems into the next generation of hybrid and electric vehicles will require significant design, analysis, and test efforts. One major design issue is the thermal management of the battery pack. Analysis tools are being developed that can assist in the development of battery pack thermal design and system integration. However, the breadth of thermal design issues that must be addressed requires that there are a variety of analysis tools to address them efficiently and effectively. A set of battery modeling tools has been implemented in the thermal modeling software code PowerTHERM. These tools are coupled thermal-electric models of battery behavior during current charge and discharge. In this paper we describe the three models in terms of the physics they capture, and their input data requirements. We discuss where the capabilities and limitations of each model best align with the different issues needed to be addressed by analysis.

Comprehensive Array Measurements of In-Car Sound Field in Magnitude and Phase for Active Sound Generation and Noise Control

When employing in-car active sound generation (ASG) and active noise cancellation (ANC), the accurate knowledge of the vehicle interior sound pressure distribution in magnitude as well as phase is paramount. Revisiting the ANC concept, relevant boundary conditions in spatial sound fields will be addressed. Moreover, within this study the controllability and observability requirements in case of ASG and ANC were examined in detail. This investigation focuses on sound pressure measurements using a 24 channel microphone array at different heights near the head of the driver. A shaker at the firewall and four loudspeakers of an ordinary in-car sound system have been investigated in order to compare their sound fields. Measurements have been done for different numbers of passengers, with and without a dummy head and real person on the driver seat. Transfer functions have been determined with a log-swept sine technique.

HEV Evaluation in Simulation Phase Based on Predicted Sound Behavior

Grown interest in complex modern Hybrid Electric Vehicle (HEV) concepts has raised new challenges in the field of NVH. The switch between the Internal Combustion Engine (ICE) and the Electric Motor (EM) at low speeds produces undesirable vibrations and a sudden raise of noise levels that effects the sound quality and passenger comfort achieved by the close-to-silent electric powertrain operation. Starting the ICE in the most suitable driving situation to create a seamless transition between driving modes can be the key to minimize the NVH quality impact in driver and passenger’s perception in HEVs. To integrate this important aspect in the early stages of the development and design phase, simulation technologies can be used to address the customer acceptance. By analyzing NVH measurements, the different noise components of the vehicle operation can be separated into ICE-related noise, EM-related noise and driving noise.

Simulation Study on the Use of Argon Mixtures in the Pressurized Motored Engine for Friction Determination

Mechanical friction and heat transfer in internal combustion engines are two highly researched topics, due to their importance on the mechanical and thermal efficiencies of the engine. Despite the research efforts that were done throughout the years on both these subjects, engine modeling is still somewhat limited by the use of sub-models which do not fully represent the phenomena happening in the engine. Developing new models require experimental data which is accurate, repeatable and which covers wide range of operation. In SAE 2018-01-0121, the conventional pressurized motored method was investigated and compared with other friction determination methods. The pressurized motored method proved to offer a good intermediate between the conventional motored tests, which offer good repeatability, and the fired tests which provide the real operating conditions, but lacks repeatability and accuracy.

Improved Modeling of Near-Wall Heat Transport for Cooling of Electric and Hybrid Powertrain Components by High Prandtl Number Flow

Reynolds-averaged Navier-Stokes (RANS) computations of heat transfer involving wall bounded flows at elevated Prandtl numbers typically suffer from a lack of accuracy and/or increased mesh dependency. This can be often attributed to an improper near-wall turbulence modeling and the deficiency of the wall heat transfer models (based on the so called P-functions) that do not properly account for the variation of the turbulent Prandtl number in the wall proximity (y+< 5). As the conductive sub-layer gets significantly thinner than the viscous velocity sub-layer (for Pr >1), treatment of the thermal buffer layer gains importance as well. Various hybrid strategies utilize blending functions dependent on the molecular Prandtl number, which do not necessarily provide a smooth transition from the viscous/conductive sub-layer to the logarithmic region.

Development of a High Performance Natural Gas Engine with Direct Gas Injection and Variable Valve Actuation

Natural gas is a promising alternative fuel for internal combustion engine application due to its low carbon content and high knock resistance. Performance of natural gas engines is further improved if direct injection, high turbocharger boost level, and variable valve actuation (VVA) are adopted. Also, relevant efficiency benefits can be obtained through downsizing. However, mixture quality resulting from direct gas injection has proven to be problematic. This work aims at developing a mono-fuel small-displacement turbocharged compressed natural gas engine with side-mounted direct injector and advanced VVA system. An injector configuration was designed in order to enhance the overall engine tumble and thus overcome low penetration.

Immersion Quenching Simulation of Realistic Cylinder Head Geometry

In this paper, a recently improved Computational Fluid Dynamics (CFD) methodology for virtual prototyping of the heat treatment of cast aluminum parts, above most of cylinder heads of internal combustion engines (ICE), is presented. The comparison between measurement data and numerical results has been carried out to simulate the real time immersion quenching cooling process of realistic cylinder head structure using the commercial CFD code AVL FIRE®. The Eulerian multi-fluid modeling approach is used to handle the boiling flow and the heat transfer between the heated structure and the sub-cooled liquid. While for the fluid region governing equations are solved for each phase separately, only the energy equation is solved in the solid region. Heat transfer coefficients depend on the boiling regimes which are separated by the Leidenfrost temperature.

Crank-Angle Resolved Real-Time Capable Engine and Vehicle Simulation - Fuel Consumption and Driving Performance

The present work introduces a fully integrated real-time (RT) capable engine and vehicle model. The gas path and drive line are described in the time domain of seconds whereas the reciprocating characteristics of an IC engine are reflected by a crank angle resolved cylinder model. The RT engine model is derived from a high fidelity 1D cycle simulation and gas exchange model to support an efficient and consistent transfer of model data like geometries, heat transfer or combustion. The workflow of model calibration and application is outlined and base ECU functionalities for boost pressure, EGR, smoke and idle speed control are applied for transient engine operation. Steady state results of the RT engine model are compared to experimental data and 1D high fidelity simulations for 19 different engine load points. In addition an NEDC (New European Drive Cycle) is simulated and results are evaluated with data from chassis dynamometer measurements.

New Kinematic Design Methodology and Dynamic Simulation of Continuously Variable Valve Lift (CVVL) System

Mechanical variable valve systems are being increasingly used for modern combustion engines. It is typical for such systems that the cam and valve are connected via intermediate levers. Different maximum valve lifts and duration can be achieved with the same cam profile. The intermediate levers increase the system inertia and reduce the overall stiffness. Such systems offer more flexibility, but it is more complex to create optimal design compared to the conventional systems. In this paper a new kinematic design methodology for a CVVL (Continuously Variable Valve Lift) system is presented. Additionally, dynamic analysis of the valve train system is performed. The investigated valve train is completely developed and patented by OEM. The main characteristic of the CVVL system is a set of intermediate levers between the cam and the finger follower like ( 1 , 2 ). One cam drives two intake valves over a set of levers.

Hybrid Vehicle’s NVH Challenges and Influences on the NVH Development

Due to more stringent emission regulation, especially plug-in hybrid vehicles have an increased attractiveness for OEMs to reduce OEM’s CO2 fleet emission. Generally, hybrid vehicles have a much higher complexity than conventional vehicles. This gives an additional degree of freedom for the development but also increases the number of potential NVH topics dramatically. Therefore, the role of frontloading and early prototype testing is getting even higher importance than in standard developments. Current hybrid vehicles on the market are mainly ICE vehicles with electric boosting or starting functionality only. This however will not be sufficient to fulfill the OEM’s CO2 fleet emission requirements. Future hybrid vehicles will have much higher electrical capabilities and drive much more in pure electric modes. Therefore, the more frequent change between the different driving modes and the related mode transitions will lead to a more complex interior NVH situation.

Development of New I3 1.0L Turbocharged DI Gasoline Engine

In recent years, more attentions have been paid to stringent legislations on fuel consumption and emissions. Turbocharged downsized gasoline direct injection (DI) engines are playing an increasing important role in OEM’s powertrain strategies and engine product portfolio. Dongfeng Motor (DFM) has developed a new 1.0 liter 3-cylinder Turbocharged gasoline DI (TGDI) engine (hereinafter referred to as C10TD) to meet the requirements of China 4th stage fuel consumption regulations and the China 6 emission standards. In this paper, the concept of the C10TD engine is explained to meet the powerful performance (torque 190Nm/1500-4500rpm and power 95kW/5500rpm), excellent part-load BSFC and NVH targets to ensure the drivers could enjoy the powerful output in quiet and comfortable environment without concerns about the fuel cost and pollution.

Optimization of Hybrid Power Trains-Physical Based Modeling for Concept Design

This paper presents a comparison of a hybrid and a conventional powertrain using physical based simulation models on the system engineering level. The system engineering model comprises mechanistic sub-models of the internal combustion engine including exhaust aftertreatment devices, electric components, mechanical drivetrain, thermoregulation system and the corresponding controllers. Essential sub-models are discussed in detail and their interaction on the system level is pointed out. Special attention is paid to compile a real-time capable model by combining mean value air path and drivetrain models with a crank-angle resolved cylinder description and quasi-steady state considerations applied in electrical and cooling networks. A turbocharged gasoline direct injection engine is modeled and calibrated based on steady-state measurements. The conversion performance of a three way catalyst is compared to light-off measurements.

Concepts for Mechanical Abuse Testing of High-Voltage Batteries

Currently lithium-batteries are the most promising electrical-energy storage technology in fully-electric and hybrid vehicles. A crashworthy battery-design is among the numerous challenges development of electric-vehicles has to face. Besides of safe normal operation, the battery-design shall provide marginal threat to human health and environment in case of mechanical damage. Numerous mechanical abuse-tests were performed to identify load limits and the battery's response to damage. Cost-efficient testing is provided by taking into account that the battery-system's response to abuse might already be observed at a lower integration-level, not requiring testing of the entire pack. The most feasible tests and configurations were compiled and discussed. Adaptions of and additions to existing requirements and test-procedures as defined in standards are pointed out. Critical conditions that can occur during and after testing set new requirements to labs and test-rigs.

The shift toward electrification and limitations in battery electric vehicle technology have led to high demand for hybrid vehicles (HEVs) that utilize a battery and an internal combustion engine (ICE) for propulsion. Although HEVs enable lower fuel consumption and emissions compared to conventional vehicles, they still require combustion of fuels for ICE operation. Thus, emissions from hybrid vehicles are still a major concern. Engine starts are a major source of emissions during any driving event, especially before the three-way catalyst (TWC) reaches its light-off temperature. Since the engine is subjected to multiple starts during most driving events, it is important to mitigate and better understand the impact of these emissions. In this study, experiments were conducted to analyze engine starts in a hybrid powertrain on different experimental setup.

Engine Air Intake Thermal Modelling in Full Vehicle Underhood Environment

The current trend of highly boosted petrol engines is demanding significant engineering effort on the air intake system development. The package of the air intake system is done early in the programme phase and the main engineering effort have historically been around achieving the system pressure drop targets. The thermal impact of the package is assessed during the vehicle testing phase. This can lead to significant design changes in order to maintain engine performance under all operating conditions late on in the development, driving up cost and programme delays. The highly boosted engine performance is very sensitive to heat pick up of the intake air and therefore requires an optimised system. To be able to support the engine intake design at the early program phases with thermal input, an analytical method has been developed.

Validation of highly automated or autonomous vehicles is nowadays still a major challenge for the automotive industry. Furthermore, the homologation of ADAS/AD vehicles according to global regulations is getting more essential for their safe development and deployment around the world. In order to assure that the autonomous driving function is able to cope with the huge number of possible situations during operation, comprehensive testing of the functions is required. However, conventional testing approaches such as driving distance-based validation approach in the real world, can be time- and cost-consuming. Therefore, a scenario-based virtual validation and testing method is considered to be a proper solution. In this paper, we propose a virtual assessment framework using a fully automated test case generation method. This framework is embedded into the continuous development and validation process.

Noise legislations and the increasing customer demands determine the NVH-development of modern commercial vehicles. In this paper suitable engineering approaches will be discussed. In order to meet the very stringent legislative requirements of the EEC and some other countries refinement of all vehicle noise sources is required. Cost-effective solutions, however, can only be found with low-noise powertrains, thus being able to avoid excessive noise packages on the vehicle. There is increasing demand, because modular systems should be ready to power a variety of different trucks and busses and allow for easy servicability. With this focus on powertrain noise, the paper discusses and outlines the technological developments required to achieve sufficient noise reduction which aims towards a 1m engine noise level of 93 dBA measured in an acoustic test cell under rated conditions.

Challenges and Opportunities of Variant Calibration of Hybrid Vehicles

The automotive industry is racing to introduce some degree of hybridization into their product ranges. Since the term "hybrid vehicle" can cover a wide range of differing technologies and drivetrain topologies, this has led to a plethora of vehicles that call them "hybrid." This poses an interesting challenge for marketers to differentiate these vehicles from the incumbents. However, it is not just the marketers who are faced with challenges, the developers of such hybrid drivetrains are faced with a rise in technical complexity due to the wide range of operating modes hybridization introduces. As propulsive torque is being generated in more than one place in a hybrid vehicle, the transitions from conventional drive to electrically supported drive bring with them complex aspects of multi-dimensional system control. The challenge is to be able to implement hybrid technology in an existing drivetrain, while adapting the existing components as required.

Concept Study of a 48V-Hybrid-Powertrain for L-Category Vehicles with Longitudinal Dynamic Simulation and Design of Experiments

The demand for high efficiency powertrains in automotive engineering is further increasing, with hybrid powertrains being a feasible option to cope with new legislations. So far hybridization has only played a minor role for L-category vehicles. Focusing on an exemplary high-power L-category on-road vehicle, this research aims to show a new development approach, which combines longitudinal dynamic simulation (LDS) with “Design of Experiments” (DoE) in course of hybrid electric powertrain development. Furthermore, addressing the technological aspect, this paper points out how such a vehicle can benefit from 48V-hybridization of its already existing internal combustion powertrain. A fully parametric LDS model is built in Matlab/Simulink, with exchangeable powertrain components and an adaptable hybrid operation strategy. Beforehand, characterizing decisions as to focus on 48V and on parallel hybrid architecture are made.

Specialised Gear Rig for the Assessment of Loaded Transmission Error, Line of Action and Summarized Mesh Point

Within gear pair development, the simulation of loaded transmission error, line of action and summarized mesh point are crucial information in design optimization as well as reliability, NVH and efficiency prediction. These properties and variables are difficult to evaluate and are usually only assessed through proxy-variables such as unloaded transmission error or contact pattern assessment. Alternatively, large design loops can be generated when prototypes are produced to directly assess the results of reliability, NVH and efficiency and simulation models updated to the results, but not directly calibrated. This work will showcase an advanced test facility with the unique capabilities to evaluate all gear contact types (including hypoid, beveloid, cylindrical and spiral) under loaded conditions while assessing position and force data that can be used to validate simulation models directly and enhance design development.
