Development of Sensor Based Rotavator Unit For Display of Operational Parameters on Various Soil Conditions

Rotavator is an active tillage implement for breaking the Soil and for the preparation of seed bed for cultivation. The Farmers are currently facing problem due to usage of sub optimal speed of Rotavator which results in more fuel consumption, takes more time for completion of operation. Also, the Current Rental models work on Tractor + Implement as rental combination and customer not able to rent Rotavator as a standalone implement due to non-availability of Tracking information such as hours of utilization on Rotavator. Farmers not able to maintain the service periodicity, if oil change not done in prescribed duration then it may result in improper maintenance and breakdown of the Rotavator. To overcome these problems a smart Rotavator developed consists of an electronic unit fitted on the Rotavator shaft to measure the speed of the shaft rotation and in turn convert to Rotavator speed and also able to convert into Hours of usage based on the starting and stopping of the rotavator.

Connected vehicle services have come a long way from the early days of telematics, both in terms of breadth of the class of vehicles, and in terms of richness or complexity of the data being handled for Enhancing Customer Experience. The Connectivity Control unit (CCU) is a gateway device for the vehicle to the outside world. While it enables transmission of vehicle data along with the location information. CCU is currently validated in the vehicle to check functionality. It has cost, time drawbacks and prevents effective testing of many scenarios. Bench level validation will not be able to complete functionality validation. There is subset of validation tools or semi-automated solutions are available in the market, but they are not fully functional, and critically cannot perform end to end validation. Automated Test setup for CCU in lab simulating the entire field data of the vehicle with modifiable characteristics.

Gear Shift Pattern Optimization for Best Fuel Economy, Performance and Emissions

As the FTP-75 drive cycle does not have a prescribed gear shift pattern, automotive OEMs have the flexibility to design. Conventionally, gear shift pattern was formulated based on trial and error method, typically with 10 to 12 iterations on chassis dynamometer. It was a time consuming (i.e. ~ 3 to 4 months) and expensive process. This approach led to declaring poor fuel economy (FE). A simulation procedure was required to generate a gear shift pattern that gives optimal trade-off amongst conflicting objectives (FE, performance and emissions). As a result, a simulation tool was developed in MATLAB to generate an optimum gear shift pattern. Three different SUV/UV models were used as test vehicles in this study. Chassis dyno testing was conducted, and data was collected using the base and optimized gear shift patterns. Dyno test results with optimized gear shift pattern showed FE improvement of ~ 4 to 5% while retaining the NOx margin well above engineering targets.

Development of a Component Level Test Methodology to Validate the Transmission Bush of a Manual Gear Box

In the era of fierce competition, launching a defect free product on time would be the key to success. In a modern automobile, the transmission system is designed with utmost care in order to transfer the maximum power from engine to driveline smoothly and efficiently. Optimized design of all the transmission components is necessary in order to meet the power requirement with the least possible weight. This optimization may require gear designs with different internal diameters. The assembly of these gears may not be possible on a solid transmission shaft. To facilitate assembling while retaining optimum design of transmission parts, a separate bush is designed to overcome this limitation. Some bushes may require a flange to restrict any free play of the mounted gear in its axial direction. During complete system level testing of one newly developed manual transmission, bush failure was observed.

Frictional Power Loss Distribution of Automotive Axles - Experimental Evaluation and Analysis

The given paper presents the main elements of frictional power loss distribution in an automotive axle for passenger car. For reference two different axles were compared of two different sizes to understand the impact of size and ratio of gear and bearings on power loss characteristics. It was observed that ~50% of total axle power loss is because of pinion head-tail bearing and its seals, which is very significant. Roughly 30% of total power loss is contributed by pinion-ring gear pair and differential bearings and remaining ~20% by wheel end bearing and seals. With this study the automotive companies can take note of the area where they need to focus more to reduce their CO2 emissions to meet the stringent BS6, CAFÉ and RDE emission norms.

A Holistic Approach to Develop a Modern High-Power Density Diesel Engine to Meet Best-in-Class NVH Levels

The ever-increasing customer expectations put a lot of pressure on car manufacturers to constantly reduce the noise, vibration, and harshness (NVH) levels. This paper presents the holistic approach used to achieve best-in-class NVH levels in a modern high-power density 1.5 lit 4-cylinder diesel engine. In order to define the NVH targets for the engine, global benchmark engines were analysed with similar cubic capacity, power density, number of cylinders and charging system. Moreover, a benchmark diesel engine (considered as best-in-class in NVH) was measured in a semi-anechoic chamber to define the engine-level NVH targets of the new engine. The architecture selection and design of all the critical components were done giving due consideration to NVH behaviour while keeping a check on the weight and cost.

A Unique Approach to Optimize the Gear-Shift Map of a Compact SUV to Improve FE and Performance

Automated manual transmission (AMT) is often preferred by car manufacturers as entry-level automation technology. The AMT technology can provide the comfort of an automatic gearbox at a reasonable cost impact over manual transmission (MT). This paper explains the unique approach to define the gear-shift map of a compact sports utility vehicle (SUV) considering the unique requirements of the Indian market. The real-world measurements revealed that an aggressive shift pattern with delayed upshifts and quick downshifts can deliver good low-end drivability and performance while compromising on fuel economy (FE). Moreover, the chassis dyno measurements in the modified Indian drive cycle (MIDC) indicated lower FE values. On the other hand, a shift pattern with early upshifts and delayed downshifts could help in achieving a better FE while compromising on drivability and performance. Hence, a unique approach is used to derive the most optimal gear-shift map for each operating gear.

Spot Weld Fatigue Correlation Improvement in Automotive Structures Using Stress Based Approach with Contact Modelling

In automotive Body-In-White (BIW) structures, stiffness and the fatigue behavior is greatly influenced by the properties of its joints. Spot welding is one of the most widely used process for joining of sheet metals in BIW. Spot weld fatigue life under Accelerated Durability Test (ADT) is crucial for durability performance of BIW structures. Experience of BIW validations highlighted more number of spot weld failures in CAE when compared to actual tests. Hence, lot of iterations in the form of design modifications are required to be carried out to make these spot welds meet the targets which increases design & development time as well as cost. Current practice uses force-based approach for predicting spot weld fatigue life in CAE. To improve the spot weld fatigue life correlation, extensive study has been carried out on the approaches used for calculating spot weld fatigue life, namely force & stress-based approaches.

Objective Drivability Evaluation on Compact SUV and Comparison with Subjective Drivability

Over the ages of automotive history, expectations of the customers increases vastly starting from driving comfort, better fuel economy and a safe vehicle. Requirement of good vehicle drivability from customers are increasing without any compromise of fuel economy and vehicle features. To enhance the product, it is a must for every OEM’s to have better drivability to fulfill the needs of the customer. This paper explains Objective Drivability Evaluation done on compact SUV vehicle and comparison with subjective drivability. Vehicle manufacturer usually evaluate drivability based on the subjective assessments of experienced test drivers with a sequence of certain maneuvers. In this study, we have used the objective drivability assessment tool AVL drive to obtain the vehicle drivability rating. The vehicle inputs from the accelerometer sensor which captures the longitudinal acceleration and CAN bus signals such as engine speed, vehicle speed, accelerator pedal, are fed into the software.

Experimental Analysis of Lead Acid Batteries for Estimating State of Charge and State of Health

Batteries have become increasingly important in automotives with increase in vehicle electrical loads. Therefore the reliability of battery is a critical issue in automotive applications. It has been noticed that most batteries have limited cycle durability, that is, the total capacity drops when a battery is charged and discharged for a number of cycles. If a battery is too weak to offer sufficient energy, it should be replaced at the right time. But current problem is that there is no reliable method to quantify the capacity loss and to estimate the remaining capacity of battery. Complete discharge, which is the only way of capacity estimation, which will effect the battery plates therefore it cannot be used too frequently. This paper summarizes the experimental work in the development of the battery status estimation algorithm.

Crashworthiness enhancement of vehicle structures is a very challenging task during the early design development process. Major factors influencing occupant injury in frontal impact are vehicle front crush space, crash pulse severity, restraint properties and occupant packaging space. This paper establishes a methodology to define suitable criterion that will guide the designers to select the optimal values of the above mentioned parameters during the early phase of the vehicle development. The usage of lumped mass models, pulse characterization techniques were explored to validate the results. Efficient crash energy management, the concepts of ride down and restraint efficiency parameters were also discussed in the paper.

The European luggage volume calculation and standard luggage calculations are primarily based on DIN and ISO standards. Luggage volume declaration by manufacturers are based on any of these methods. The calculations are complicated and there is a possibility of declaring different values for similar luggage compartments. The major purchase decision of vehicle is based on its luggage capacity and current methods are very limited to make an intelligent decision by a customer. Market specific customer usage patterns for luggage requirements and protecting them in vehicle architecture upfront in concept stage is important to retain the market position and buying preference of customers. Clutch & its hydraulic release system in manual transmission are the significant components which affects the maneuverability of the vehicle and the driver comfort. The clutch pedal characteristics optimization is one of the vital parameters are involving various parameters like pedal effort, pedal travel, hump, engagement and disengagement travel, modulation travel & pedal return curve min load. Normally the clutch pedal characteristics has a hysteresis between the forward and return curve (depress and release of the clutch pedal). The hysteresis is the component of mechanical friction like clutch pedal, clutch cover, and hydraulic seal friction. For an optimum clutch pedal feel, free play, peak effort, max. travel, hump and return load are the major functional parameters.

A 4 wheeled vehicle with X-split brake configuration, in hydraulic circuit failed condition will have a behavior of induced sway due to braking force variation in the front and rear diagonally. With increasing vehicle speed, engine power & customer expectations, the situation becomes more critical and challenging in designing a brake system which caters in meeting the homologation requirement at an expense of vehicle sway within controllable limits of driver / customer. This paper proposes a novel approach & methodology to overcome the above situation by predicting the effect of brake force distribution variation on the vehicle swaying behavior during circuit failed braking condition. This study will quantify vehicle sway, caused due to imbalance in brake force distribution during a circuit failed braking event on X Split configuration vehicles.

Development of Hybrid Electric Vehicles (HEVs) and Battery Electric Vehicles (BEVs) is gaining traction across all geographies to help meet increasing fuel economy regulations and as a pathway to offset concerns due to climate change. But HEVs and EVs have so far been a nascent market for India. These technologies have primarily shifted towards Lithium-ion batteries (LIB) for energy storage due to its high energy and power densities. In order to make actual business sense of these technologies, of which, battery is a major cost driver, it is necessary for these batteries to provide similar performance and life expectancy across the operating boundary of the vehicles, as well as provide the requirements at a competitive cost. In other words, the LIBs have to sustain the normal life cycle requirements and withstand wide range of storage temperatures that the conventional gasoline/diesel vehicles have been good at and still ensure good life.

This study on optimum magnification at which Retained austenite to be evaluated by comparing the difference in determining the retained austenite in low carbon carburizing alloy steel using the optical metallurgical micrographic method and X-ray diffraction method. The retained austenite phase will be in surface and color is white in nature also its presented in between the martensite needles. It can be distinguished as separate micro-constituents by using image analyzing software. In another method the RA measurements were carried out on the surface by PROTO iXRD Retained austenite measuring system using Cr K radiation. The (211) and (200) reflections of Martensite and (220) and (200) reflections of Austenite were made for this estimation. However, the calculated values of retained austenite by metallurgical microscope in different magnifications are not identical.

Customer perceived quality (CPQ) of the car is the impression of excellence that a customer experiences the brand through sight, sound, touch, and scent. Molded-in-color (MIC) bumper’s aesthetic appeal contributes significantly to the CPQ of the car. Typical parameters used to define CPQ are color, gloss, grain definition, grain depth, geometry and draft. In this work the durability of the color and gloss post ageing is understood by using analytical and characterization tools. Using the results of ageing characterization, an attempt has been made to understand the retained newness of MIC bumper.

Methodology Development for Multibody Simulation to Understand Shift Shock Behaviour

One of the critical challenges for transmission design is to predict the gear shift dynamics accurately and to ensure smooth gear shift quality for different driver behaviors while shifting. This calls for detailed understanding of the RWUPs. Through prototype testing, understanding the influence of different parameters is costly and time consuming. Also, the testing does not provide necessary visualization of exact physics and the identification of issues is difficult. One of such typical concerns is shift shock while shifting the gear. Sudden gear engagement or disengagement leads to impact torque in drivetrain during shifting of gears, which in turn results in winding and unwinding of powertrain due to vehicle Inertia. This induces noise and vibration that affects driver comfort. The paper presents, the methodology to frontload prediction of dynamics of gear shifting that leads to shift shock behavior.

Understanding the Stick Slip Behavior of Plastics and Target Setting: An OEM Perspective

Automotive OEMs are aggressively using different materials for interiors due to value proposition and variety of options available for customers in market. Excessive usage of different grade plastics with zero gap philosophy can cause stick slip effect leading to squeak noise. Even though systems and subsystems are designed using best practices of structural design and manufacturing tolerances, extreme environmental conditions can induce contacts leading to squeak noise. Appropriate selection of interface material pairs can minimize the possibilities of squeak conditions. Stick-slip behavior of different plastics is discussed in the present study, along with critical parameters during material compatibility testing in a tribological test stand. Friction coefficient of different material pairs for a defined normal load and sliding velocity are analyzed for patterns to recognize squeaks versus time.
