Development of Sensor Based Rotavator Unit For Display of Operational Parameters on Various Soil Conditions

Rotavator is an active tillage implement for breaking the Soil and for the preparation of seed bed for cultivation. The Farmers are currently facing problem due to usage of sub optimal speed of Rotavator which results in more fuel consumption, takes more time for completion of operation. Also, the Current Rental models work on Tractor + Implement as rental combination and customer not able to rent Rotavator as a standalone implement due to non-availability of Tracking information such as hours of utilization on Rotavator. Farmers not able to maintain the service periodicity, if oil change not done in prescribed duration then it may result in improper maintenance and breakdown of the Rotavator. To overcome these problems a smart Rotavator developed consists of an electronic unit fitted on the Rotavator shaft to measure the speed of the shaft rotation and in turn convert to Rotavator speed and also able to convert into Hours of usage based on the starting and stopping of the rotavator.

Connected vehicle services have come a long way from the early days of telematics, both in terms of breadth of the class of vehicles, and in terms of richness or complexity of the data being handled for Enhancing Customer Experience. The Connectivity Control unit (CCU) is a gateway device for the vehicle to the outside world. While it enables transmission of vehicle data along with the location information. CCU is currently validated in the vehicle to check functionality. It has cost, time drawbacks and prevents effective testing of many scenarios. Bench level validation will not be able to complete functionality validation. There is subset of validation tools or semi-automated solutions are available in the market, but they are not fully functional, and critically cannot perform end to end validation. Automated Test setup for CCU in lab simulating the entire field data of the vehicle with modifiable characteristics.

Effect of Variable Geometry Fin in Automotive Condenser Using Analytical and CFD Approach

Major focus was given on the Comfort, Fuel efficiency & Safety during the development of the passenger cars, which certainly drives the vehicle business of Original Equipment Manufacturer (OEM’s). The air Conditioning in a car, plays an important role in the area of comfort of the passengers and fuel efficiency point of view. Especially Heat Exchanger plays a pivotal role in the air conditioning system. So, it’s a challenge for the OEM’s to select and design the optimal heat exchanger from the supplier, which meets the performance and packaging requirements during the design phase of the product development cycle. The objective of this paper to focus on analytical calculation or framework was developed using an excel tool considering the effect of variable geometry of fin which includes louver pitch, louver angle and louver length in a multi-pass condenser. Further, this theoretical calculation was validated using experimental data and CFD simulation.

Frictional Power Loss Distribution of Automotive Axles - Experimental Evaluation and Analysis

The given paper presents the main elements of frictional power loss distribution in an automotive axle for passenger car. For reference two different axles were compared of two different sizes to understand the impact of size and ratio of gear and bearings on power loss characteristics. It was observed that ~50% of total axle power loss is because of pinion head-tail bearing and its seals, which is very significant. Roughly 30% of total power loss is contributed by pinion-ring gear pair and differential bearings and remaining ~20% by wheel end bearing and seals. With this study the automotive companies can take note of the area where they need to focus more to reduce their CO2 emissions to meet the stringent BS6, CAFÉ and RDE emission norms.

Investigation and Resolution of Vehicle Brake Judder

One of the major discomforts while driving any medium to heavy commercial vehicle is brake judder. Brake judder can be defined as vibrations felt on steering wheel or brake pedal or cabin floor, when brakes are applied at certain speeds and pressures. The frequencies of this judder lie as high as 100 Hz to as low as 20 Hz. The brake judder is caused by a number of factors, which makes providing a universal solution difficult. Some of the causes are related to part fitment, part quality, material selection, manufacturing process, Design consideration, environmental factors, etc. This paper gives us a brief idea about resolution of judder problem in intermediate commercial vehicle by series of trials and this methodology can be applied in heavy commercial vehicles also. This paper gives reader an insight about step by step root cause analysis of brake judder on actual vehicle and an approach in resolving the judder problem.

Methodology for Investigation and Resolution of Zero/Low/Unstable Brake Lining Gap Concern in S-Cam Brake System

S-cam air brake system is provided in almost all commercial vehicles having tonnage above 7.5-ton. In S-Cam brake system, drum to brake lining gap (henceforth referred to as ‘brake lining gap’ or simply ‘gap’ for convenience) range is an important factor which can impact braking behavior during brake application. Different OEMs (Original Equipment Manufacturers) define different brake lining gap ranges between S-cam brake lining and drum. This range depends majorly on the internal mechanism deployed in ASA (Auto Slack Adjuster). When these brake lining gaps start lowering i.e. when they fall in the range of 0 to 0.4 mm, or they become unstable (checked by feeler gauge at inspection window provided on dust cover of S-cam) then it starts impacting brake behavior in the subject vehicles.

Spot Weld Fatigue Correlation Improvement in Automotive Structures Using Stress Based Approach with Contact Modelling

In automotive Body-In-White (BIW) structures, stiffness and the fatigue behavior is greatly influenced by the properties of its joints. Spot welding is one of the most widely used process for joining of sheet metals in BIW. Spot weld fatigue life under Accelerated Durability Test (ADT) is crucial for durability performance of BIW structures. Experience of BIW validations highlighted more number of spot weld failures in CAE when compared to actual tests. Hence, lot of iterations in the form of design modifications are required to be carried out to make these spot welds meet the targets which increases design & development time as well as cost. Current practice uses force-based approach for predicting spot weld fatigue life in CAE. To improve the spot weld fatigue life correlation, extensive study has been carried out on the approaches used for calculating spot weld fatigue life, namely force & stress-based approaches.

Mold in Color Pianno Black PC Material for Automotive Exterior Application

Aesthetics contribute significantly to the customer’s buying decision of an automobile. This is traditionally achieved through painting. Sustainability and cost challenges have led automakers to look at substituting painting through molded-in color polymers in decorative bezels like pillar appliques. These appliques and bezels have a unique mix of material requirements that include color tone, gloss, stiffness, scratch resistance and weathering. Polycarbonates are an interesting class of polymers that has the potential to meet these challenging requirements. This paper reports the work done in evaluating a polycarbonate compound in piano black shade to meet the functional and aesthetic requirements. The results prove that the material can substitute painting thereby resulting in significant cost savings. This is a ready to mold material used in injection molding process. This modified polycarbonate material has been explored for thin wall appliques and bezels with thickness of 2.7 mm.

Powertrain Mounted Exhaust System Failure Correlation and Methodology Development in CAE

Exhaust system is one of the complex automotive systems in terms of performance and strength prediction due to combination of transient mechanical and thermal loads acting on it simultaneously. Traditionally, most of automotive vehicles have exhaust systems with hot end mounted on engine and cold end mounted on chassis or BIW through hangers. A new powertrain mounted exhaust system was developed in-house. This exhaust system underwent validation and evaluation during development phase. Durability concerns were observed on exhaust system in Track test and gear shift durability test. This paper focuses on identifying the root cause of these concerns based on the failures observed during evaluation in Accelerated Durability (ADT) and gear shift durability (GSD) tests. Based on the architecture and packaging space challenges in vehicle, engine is mounted on two mounts and a roll restrictor. Muffler, which has higher inertia, is mounted at higher offset with respect to engine rolling axis.

Durability Analysis Methodology of Tractor Hydraulic Bell Crank Assembly for Various Agricultural Operations

A tractor is vehicle specifically designed to deliver a high tractive effort at slow speeds for carrying out various agriculture operations like ploughing, rotavation etc. using implement. Hydraulic system is a key feature which connects these implements with the tractor. It controls the position and draft of the implement depending upon the type of crop, farming stage, implement type and soil conditions. These variations induces extreme range of load on the hydraulic system, thus making it challenging to design these components. Bell crank assembly is one of the main components of hydraulic system which controls the draft (thus, the loads experienced by tractor) through load sensing mechanism. Often bell crank assembly failures are reported from field due to uneven soil hardness and presence of rocks. This paper studies one of such bell crank assembly failures in the field. The failure was reported after half life cycle of usage during agriculture Operation.

Objective Drivability Evaluation on Compact SUV and Comparison with Subjective Drivability

Over the ages of automotive history, expectations of the customers increases vastly starting from driving comfort, better fuel economy and a safe vehicle. Requirement of good vehicle drivability from customers are increasing without any compromise of fuel economy and vehicle features. To enhance the product, it is a must for every OEM’s to have better drivability to fulfill the needs of the customer. This paper explains Objective Drivability Evaluation done on compact SUV vehicle and comparison with subjective drivability. Vehicle manufacturer usually evaluate drivability based on the subjective assessments of experienced test drivers with a sequence of certain maneuvers. In this study, we have used the objective drivability assessment tool AVL drive to obtain the vehicle drivability rating. The vehicle inputs from the accelerometer sensor which captures the longitudinal acceleration and CAN bus signals such as engine speed, vehicle speed, accelerator pedal, are fed into the software.

This paper describes modified polypropylene copolymer (PPCP) material for thin wall front bumper development (2.5 mm) with integrated grill in automotive application. This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. This is a ready to mold material used in injection molding process. Front bumper and grill are functional components with slow speed impact requirement to absorb impact in real world. These parts have precise fitment requirement under sun load condition. Front bumper is also having other critical criteria with respect to vehicle variants such as aesthetic mold-in-color finish as well as painted finish. Grill has air entry performance criteria to ensure cooling efficiency in intercooler compartment.

In today's competitive scenario, understanding mental modal map of individual customer perception plays a major role to create the brand image of vehicle. Among them “comfortable sound” is one of the important criteria for customer satisfaction, especially in case of diesel vehicle, where in-cab sound quality plays a crucial factor. Often customer perception concerning comfort in automotive industry relies on subjective comfort evaluation method. Converting the customer perception into objective measurements and to correlate them is often tough task for NVH engineers. It is because of human sensation behavior differs from persons to person, mental map, geographical location and domain knowledge. In addition acoustic & comfort relevant aspects are often subjectively evaluated based on jury trials conducted on the prototype vehicle and class competitive benchmark vehicles to get the feel & confidence of product for different gateways.

As automobiles become increasingly quieter, the wiper operation noise becomes more noticeable by the customer. This paper deals with the experimental approach and the methodology to investigate the Friction induced wiping noise. Role of design in a wiper system plays a very imperative task in meeting the performance of wipers but at the same time it does not cater to the NVH issues. Some of the important design parameters which affect the NVH properties of the wiper system are highlighted in this paper. For better understanding of the system some of the best in class vehicles for SUV category were tested and compared with our test vehicle. In this study more importance given to analytical part which is more important to investigate and in depth study of the friction induced noise. For analytical study some techniques such as time frequency domain i.e. Wavelet transforms, frequency domain and time domain where extensively used.

Crashworthiness enhancement of vehicle structures is a very challenging task during the early design development process. Major factors influencing occupant injury in frontal impact are vehicle front crush space, crash pulse severity, restraint properties and occupant packaging space. This paper establishes a methodology to define suitable criterion that will guide the designers to select the optimal values of the above mentioned parameters during the early phase of the vehicle development. The usage of lumped mass models, pulse characterization techniques were explored to validate the results. Efficient crash energy management, the concepts of ride down and restraint efficiency parameters were also discussed in the paper.

This paper describes modified polypropylene copolymer (PPCP) material for canopy plastic structure in a modular commercial passenger vehicle. This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. Material described in this paper is a PPCP compound reinforced with glass fiber and mica filler. The application described in this paper is a canopy plastic structure, which is a structural exterior plastic part. Canopy plastic structure acts as a structural frame to hold vinyl canopy in both sides and tail gate of vehicle. In this paper, PPCP has been explored for canopy plastic structure part against conventional polyamides. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

The SAE J1100 based standard cargo volume index methods and predefined luggage objects are very specific to United States population. The European luggage volume calculation and standard luggage calculations are primarily based on DIN and ISO standards. Luggage volume declaration by manufacturers are based on any of these methods. The calculations are complicated and there is a possibility of declaring different values for similar luggage compartments. The major purchase decision of vehicle is based on its luggage capacity and current methods are very limited to make an intelligent decision by a customer. Market specific customer usage patterns for luggage requirements and protecting them in vehicle architecture upfront in concept stage is important to retain the market position and buying preference of customers. The usage patterns is collected from customer clinics and marketing inputs.

C-Shaped Synchronizer Spring-theoretical Analysis and Validation

This paper presents the analysis and experimental validation of c-spring and its stiffness properties in the gear shift synchronizer system. A synchronizer assembly for a transmission comprises of a synchronizer hub carried by a torque delivery shaft and a cone clutch member carried by a gear and a synchronizer blocking ring. The gear shift sleeve is meshing over the teeth of the clutch hub. The c-spring is positioned in the inner circumference of the rim position of the clutch hub and strut keys will be positioned at the slots on the clutch hub, which are usually 120 degree apart. As the sleeve moves while gear shifting, it pushes down the strut keys which compress the C-spring radially inward; this gives the strut load. The strut keys, which are pushed down by the sleeve, will apply force on the c-spring from radial directions. Since the c-spring is in the shape of an arc it is assumed as a curved beam for the analysis.

The main contributors of vehicle comfort are vibration, noise, thermal comfort (temperature), air quality, light, and ergonomics. In this context, compressor noise plays an important role in the comfort of the passengers. Noise can have adverse effect on occupants in the vehicle starting from mild annoyance and may lead to loss of concentration. It is a big challenge for the automotive engineer to find the source of noise and path through which it is transmitted, and eventually to reduce or dampen it during the product development. The objective of this paper is to understand the functioning of various compressor’s noise characteristics in static (i.e. initial engagement of compressor) and dynamic condition (i.e. during compressor running).

Mitigation for Edge Corrosion Protection for Automotive Bodies

A major challenge to automotive industry is to protect the vehicle from corrosion in varying environments with respect to different service conditions. One of the main types of corrosion that affects aesthetic look is edge corrosion on sheet metal. Mostly edge is acting as starting point of corrosion due to unprotected metal exposed to environment. Special attention needs to be given to exposed edges to protect from rust formation. Samples were prepared as per design of experiments with respect to manufacturing process condition, material usage, and design. These samples were tested for corrosion test and painting process compatibility. In this study effect and limitation of burr and optimum solution with respect to corrosion was evaluated and results will be discussed.
