Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Effect of Swirl Ratio and Wall Temperature on Pre-lnjection Chemiluminescence During Starting of an Optical Diesel Engine

Fuel wall impingement commonly occurs in small-bore diesel engines. Particularly during engine starting, when wall temperatures are low, the evaporation rate of fuel film remaining from previous cycles plays a significant role in the autoignition process that is not fully understood. Pre-injection chemiluminescence (PIC), resulting from low-temperature oxidation of evaporating fuel film and residual gases, was measured over 3200 μsec intervals at the end of the compression strokes, but prior to fuel injection during a series of starting sequences in an optical diesel engine. These experiments were conducted to determine the effect of this parameter on combustion phasing and were conducted at initial engine temperatures of 30, 40, 50 and 60°C, at swirl ratios of 2.0 and 4.5 at 1000 RPM. PIC was determined to increase and be highly correlated with combustion phasing during initial cycles of the starting sequence.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Modeling and Validation of Rapid Prototyping Related Available Workspace

Path planning and re-planning for serial 6 degree of freedom (DOF) robotic systems is challenging due to complex kinematic structure and application conditions which affects the robot's tool frame position, orientation and singularity avoidance. These three characteristics represent the key elements for production planning and layout design of the automated manufacturing systems. The robot trajectory represents series of connected points in 3D space. Each point is defined with its position and orientation related to the robot's base frames or predefined user frame. The robot will move from point to point using the desired motion type (linear, arc, or joint). The trajectory planning requires first to check if robot can reach the selected part(s). This can be simply done by placing the part(s) inside the robot's work envelope. The robot's work envelope represents a set of all robots' reachable points without considering their orientation.

Methods for Evaluating the Functional Work Space for Machine Tools and 6 Axis Serial Robots

The ‘boundary of space’ model representing all possible positions which may be occupied by a mechanism during its normal range of motion (for all positions and orientations) is called the work envelope. In the robotic domain, it is also known as the robot operating envelope or workspace. Several researchers have investigated workspace boundaries for different degrees of freedom (DOF), joint types and kinematic structures utilizing many approaches. The work envelope provides essential boundary information, which is critical for safety and layout concerns, but the work envelope information does not by itself determine the reach feasibility of a desired configuration. The effect of orientation is not captured as well as the coupling related to operational parameters. Included in this are spatial occupancy concerns due to linking multiple kinematic chains, which is an issue with multi-tasking machine tools, and manufacturing cells.

A Framework for Collaborative Robot (CoBot) Integration in Advanced Manufacturing Systems

Contemporary manufacturing systems are still evolving. The system elements, layouts, and integration methods are changing continuously, and ‘collaborative robots’ (CoBots) are now being considered as practical industrial solutions. CoBots, unlike traditional CoBots, are safe and flexible enough to work with humans. Although CoBots have the potential to become standard in production systems, there is no strong foundation for systems design and development. The focus of this research is to provide a foundation and four tier framework to facilitate the design, development and integration of CoBots. The framework consists of the system level, work-cell level, machine level, and worker level. Sixty-five percent of traditional robots are installed in the automobile industry and it takes 200 hours to program (and reprogram) them.

A Linkage Based Solution Approach for Determining 6 Axis Serial Robotic Travel Path Feasibility

When performing trajectory planning for robotic applications, there are many aspects to consider, such as the reach conditions, joint and end-effector velocities, accelerations and jerk conditions, etc. The reach conditions are dependent on the end-effector orientations and the robot kinematic structure. The reach condition feasibility is the first consideration to be addressed prior to optimizing a solution. The ‘functional’ work space or work window represents a region of feasible reach conditions, and is a sub-set of the work envelope. It is not intuitive to define. Consequently, 2D solution approaches are proposed. The 3D travel paths are decomposed to a 2D representation via radial projections. Forward kinematic representations are employed to define a 2D boundary curve for each desired end effector orientation.

Friction Stir Spot Welding for Structural Aluminum Sheets

The Friction Stir Spot Welding (FSSW) process is a derivative of the friction stir welding (FSW) process, without lateral movement of the tool during the welding process. It has been applied in the production of aluminum joining for various Mazda and Toyota vehicles. Most of the applications and published studies were concentrated in aluminum sheet in the range of 1.0 to 1.5 mm, suitable for non-structural automotive closure applications. The objective of this study is to study the feasibility of FSSW process for automotive structural aluminum joining, up to 3 mm in thickness, for potentially replacement of self-piercing rivets (SPR) process. Joining thicker aluminum with FSSW tooling with a typical smooth concave shoulder and threaded probing pin, requires long process time, which would not be appropriate in mass-production automotive body construction. In this paper, an innovative FSSW tool with grooved shoulder was developed.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Development of Integrated Modular Motor Drive for Traction Applications

This paper introduces a promising approach for developing an integrated traction motor drive based on the Integrated Modular Motor Drive (IMMD) concept. The IMMD concept strives to meet aggressive power density and performance targets by modularizing both the machine and power electronics and then integrating them into a single combined machine-plus-drive structure. Physical integration of the power electronics inside the machine makes it highly desirable to increase the power electronics operating temperature including higher power semiconductor junction temperatures and improved device packaging. Recent progress towards implementing the IMMD concept in an integrated traction motor drive is summarized in this paper. Several candidate permanent magnet (PM) machine configurations with different numbers of phases between 3 and 6 are analyzed to compare their performance characteristics and key application features.

Fatigue Behavior of Dissimilar Ultrasonic Spot Welds in Lap-Shear Specimens of Magnesium and Steel Sheets

Fatigue behavior of dissimilar ultrasonic spot welds in lap-shear specimens of magnesium AZ31B-H24 and hot-dipped-galvanized mild steel sheets is investigated based on experimental observations, closed-form stress intensity factor solutions, and a fatigue life estimation model. Fatigue tests were conducted under different load ranges with two load ratios of 0.1 and 0.2. Optical micrographs of the welds after the tests were examined to understand the failure modes of the welds. The micrographs show that the welds mainly fail from kinked fatigue cracks growing through the magnesium sheets. The optical micrographs also indicate that failure mode changes from the partial nugget pullout mode under low-cycle loading conditions to the transverse crack growth mode under high-cycle loading conditions. The closed-form stress intensity factor solutions at the critical locations of the welds are used to explain the locations of fatigue crack initiation and growth.

A Large-Scale Robotic System for Depainting Advanced Fighter Aircraft

The general benefits of automation are well documented. Order of magnitude improvements are achievable in processing speeds, production rates, and efficiency. Other benefits include improved process consistency (inversely, reduced process variation), reduced waste and energy consumption, and risk reduction to operators. These benefits are especially true for the automation of the aerospace paint removal (or "depaint") processes. Southwest Research Institute® (SwRI®) developed and implemented two systems in the early 1990s for depainting full-body fighter aircraft at Robins Air Force Base (AFB) at Warner Robins, Georgia, and Hill AFB at Ogden, Utah. These systems have been in production use, almost continuously for approximately 20 years, for the depainting of the F-15 Eagle and the F-16 Falcon fighter aircraft, respectively.

HMMWV Axle Testing Methodology to Determine Efficiency Improvements with Superfinished Hypoids

A dynamometer test methodology was developed for evaluation of HMMWV axle efficiency with hypoid gearsets, comparing those having various degrees of superfinish versus new production axles as well as used axles removed at depot maintenance. To ensure real-world applicability, a HMMWV variant vehicle model was created and simulated over a peacetime vehicle duty cycle, which was developed to represent a mission scenario. In addition, tractive effort calculations were then used to determine the maximum input torques. The drive cycle developed above was modified into two different profiles having varying degrees of torque variability to determine if the degree of variability would have a significant influence on efficiency in the transient dynamometer tests. Additionally, steady state efficiency performance is measured at four input pinion speeds from 700-2500 rpm, five input torques from 50 - 400 N⋅m, and two sump temperatures, 80°C and 110°C.

A Component Test Methodology for Simulation of Full-Vehicle Side Impact Dummy Abdomen Responses for Door Trim Evaluation

Described in this paper is a component test methodology to evaluate the door trim armrest performance in an Insurance Institute for Highway Safety (IIHS) side impact test and to predict the SID-IIs abdomen injury metrics (rib deflection, deflection rate and V*C). The test methodology consisted of a sub-assembly of two SID-IIs abdomen ribs with spine box, mounted on a linear bearing and allowed to translate in the direction of impact. The spine box with the assembly of two abdominal ribs was rigidly attached to the sliding test fixture, and is stationary at the start of the test. The door trim armrest was mounted on the impactor, which was prescribed the door velocity profile obtained from full-vehicle test. The location and orientation of the armrest relative to the dummy abdomen ribs was maintained the same as in the full-vehicle test.

Corrosion Behavior of Mixed-Metal Joint of Magnesium to Mild Steel by Ultrasonic Spot Welding with and without Adhesives

Development of reliable magnesium (Mg) to steel joining methods is one of the critical issues in broader applications of Mg in automotive body construction. Ultrasonic spot welding (USW) has been demonstrated successfully to join Mg to steel and to achieve strong joints. In this study, corrosion test of ultrasonic spot welds between 1.6 mm thick Mg AZ31B-H24 and 0.8 mm thick galvanized mild steel, without and with adhesive, was conducted. Adhesive used was a one-component, heat-cured epoxy material, and was applied between overlapped sheets before USW. Corrosion test was conducted with an automotive cyclic corrosion test, which includes cyclic exposures of dipping in the 0.5% sodium chloride (NaCl) bath, a constant humidity environment, and a drying period. Lap shear strength of the joints decreased with the cycles of corrosion exposure. Good joint strengths were retained at the end of 30-cycle test.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Heat Transfer Enhancement through Advanced Casting Technologies

There is growing interest in additive manufacturing technologies for prototype if not serial production of complex internal combustion engine components such as cylinder heads and pistons. In support of this general interest the authors undertook an experimental bench test to evaluate opportunities for cooling jacket improvement through geometries made achievable with additive manufacturing. A bench test rig was constructed using electrical heating elements and careful measurement to quantify the impact of various designs in terms of heat flux rate and convective heat transfer coefficients. Five designs were compared to a baseline - a castable rectangular passage. With each design the heat transfer coefficients and heat flux rates were measured at varying heat inputs, flow rates and pressure drops. Four of the five alternative geometries outperformed the baseline case by significant margins.

Performance of a Printed Bimetallic (Stainless Steel and Bronze) Engine Head Operating under Stoichiometric and Lean Spark Ignited (SI) Combustion of Natural Gas

Additive manufacturing was used to fabricate a head for an automotive-scale single-cylinder engine operating on natural gas. The head was consisted of a bimetallic composition of stainless steel and bronze. The engine performance using the bimetallic head was compared against the stock cast iron head. The heads were tested at two speeds (1200 and 1800 rpm), two brake mean effective pressures (6 and 10 bar), and two equivalence ratios (0.7 and 1.0). The bimetallic head showed good durability over the test and produced equivalent efficiencies, exhaust temperatures, and heat rejection to the coolant to the stock head. Higher combustion temperatures and advanced combustion phasing resulted from use with the bimetallic head. The implication is that with optimization of the valve timing, an efficiency benefit may be realized with the bimetallic head.

High-Resolution X-Ray and Neutron Computed Tomography of an Engine Combustion Network Spray G Gasoline Injector

Given the importance of the fuel-injection process on the combustion and emissions performance of gasoline direct injected engines, there has been significant recent interest in understanding the fluid dynamics within the injector, particularly around the needle and through the nozzles. The pressure losses and transients that occur in the flow passages above the needle are also of interest. Simulations of these injectors typically use the nominal design geometry, which does not always match the production geometry. Computed tomography (CT) using x-ray and neutron sources can be used to obtain the real geometry from production injectors, but there are trade-offs in using these techniques. X-ray CT provides high resolution, but cannot penetrate through the thicker parts of the injector. Neutron CT has excellent penetrating power but lower resolution.
