Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

Effect of Cross Flow on Performance of a PEM Fuel Cell

A serpentine flow channel is one of the most common and practical channel layouts for a PEM fuel cell since it ensures the removal of water produced in a cell. While the reactant flows along the flow channel, it can also leak or cross to neighboring channels via the porous gas diffusion layer due to a high pressure gradient. Such a cross flow leads to effective water removal in a gas diffusion layer thus enlarging the active area for reaction although this cross flow has largely been ignored in previous studies. In this study, neutron radiography is applied to investigate the liquid water accumulation and its effect on the performance of a PEM fuel cell. Liquid water tends to accumulate in the gas diffusion layer adjacent to the flow channel area while the liquid water formed in the gas diffusion layer next to the channel land area seems to be effectively removed by the cross leakage flow between the adjacent flow channels.

Understanding Soot Mediated Oil Thickening Part 6: Base Oil Effects

One of the key functions of lubricating oil additives in diesel engines is to control oil thickening caused by soot accumulation. Over the last several years, it has become apparent that the composition of the base oil used within the lubricant plays an extremely important role in the oil thickening phenomenon. In particular, oil thickening observed in the Mack T-8 test is significantly affected by the aromatic content of the base oil. We have found that the Mack T-8 thickening phenomenon is associated with high electrical activity, i.e., engine drain oils which exhibit high levels of viscosity increase show significantly higher conductivities. These findings suggest that electrical interactions are involved in soot-induced oil thickening.

The KA24E Engine Test for ILSAC GF-3 Part 1: Engine Design, Operating Conditions and Wear Mechanisms

The Nissan KA24E engine test is designated to replace the Ford Sequence VE engine test as the low temperature valve train wear requirement for ILSAC (International Lubricant Standardization and Approval Committee) GF-3. The KA24E (recently designated the Sequence IV A) represents much of the current world-wide material and design technology while retaining the sliding cam/follower contact found in earlier engine designs. The work presented here is the first of two reports. In this first report, the physical and chemical environment the KA24E engine presents a lubricant is characterized and compared to those of the Sequence VE engine. Valve train materials and wear modes are investigated and described. Although chemical analysis of drain oils indicate the KA24E procedure does not degrade the lubricant to the extent seen in the Sequence VE test, valve train wear appears to proceed in a similar manner in both tests.

The KA24E Engine Test for ILSAC GF-3.Part 2. Valve Train Wear Response to Formulation Variables

The work presented here is the second of two papers investigating the KA24E engine test. The first paper characterized the KA24E engine in terms of the physical and chemical operating environment it presents to lubricants. The authors investigated oil degradation and wear mechanisms, and examined the differences between the KA24E and the Sequence VE engine tests. It was shown that while the KA24E does not degrade the lubricant to the extent that occurs in the Sequence VE, wear could be a serious problem if oils are poorly formulated. This second paper examines the wear response of the KA24E to formulation variables. A statistically designed matrix demonstrated that the KA24E is sensitive to levels of secondary zinc dialkyldithiophosphate (ZDP), dispersant and calcium sulfonate detergent. This matrix also showed that the KA24E appears to have good repeatability for well formulated oils and is a reasonable replacement for the wear component of the Sequence VE.

How Polymer Architecture Affects Permanent Viscosity Loss of Multigrade Lubricants

Multigrade automotive lubricants contain polymeric viscosity modifiers which enable the oil to provide adequate hydrodynamic lubrication at high temperatures and good starting/pumping performance at low temperatures. Under operating conditions in engines, transmissions and gear boxes, polymeric additives undergo both temporary and permanent viscosity loss. The former is caused by flow orientation and the latter by molecular chain scission. Whatever the mechanism, original equipment manufacturers are interested in maintaining a minimum level of hydrodynamic viscosity from oil change to oil change. This is often expressed as a “stay-in-grade” requirement. Commercial viscosity modifiers (VM) span a wide range of chemistries and molecular architectures.

Effect of Cooling of Burned Gas by Vertical Vortex on NOx Reduction in Small DI Diesel Engines

A new nitrogen oxide (NOx) reduction concept is suggested. A strong vertical vortex generated within the combustion bowl can mix hot burned gas into the cold excess air at the center of the combustion-bowl. This makes the burned gas cool rapidly. Therefore, it is possible to reduce NOx, which would be produced if the burned gas remained hot. In this paper the effect was verified with a 3D-CFD analysis of spray, air, combustion gas, and thermal efficiency as well as experiments on a 4-cylinder 2.0-liter direct injection diesel engine. The results confirmed that the vertical vortex was able to be strengthened with the change of spray characteristics and the combustion bowl shapes. This strengthened vertical vortex was able to reduce NOx by approximately 20% without making smoke and thermal-efficiency worse. Above results proved the effectiveness of this method.

Simulation of Hot Stamping Process With Advanced Material Modeling

Advanced material modeling was conducted to describe the thermal-mechanical behavior of Boron Steel during hot stamping, a process in which blanks at 900 °C are formed and quenched between cold dies. Plastic deformation, thermal dilatation and phase transformation were incorporated in the constitutive model and a user-defined subroutine was developed to interface with LS-DYNA. Simulation was conducted on the hot stamping process of a door intrusion beam to gain insight into the physics of the process. Results showed significant influence of the thermal cycle on final product. It was also demonstrated that the program developed can be used as an early feasibility tool to determine baseline processing parameters and to detect potential defects in products without physical prototyping.

Progress Toward a Magnesium-Intensive Engine: The USAMP Magnesium Powertrain Cast Components Project

The US Automotive Materials Partnership (USAMP) and the US Department of Energy launched the Magnesium Powertrain Cast Components Project in 2001 to determine the feasibility and desirability of producing a magnesium-intensive engine; a V6 engine with a magnesium block, bedplate, oil pan, and front cover. In 2003 the Project reached mid-point and accomplished a successful Decision Gate Review for entry into the second half (Phase II) of the Project. Three tasks, comprising Phase I were completed: (1) evaluation of the most promising low-cost, creep-resistant magnesium alloys, (2) design of the engine components using the properties of the optimized alloys and creation of cost model to assess the cost/benefit of the magnesium-intensive engine, and (3) identification and prioritization of scientific research areas deemed by the project team to be critical for the use of magnesium in powertrain applications.

Combustion Modeling of Soot Reduction in Diesel and Alternate Fuels using CHEMKIN®

A new gas phase kinetic model using Westbrook's gas phase n-heptane model and Frenklach's soot model was constructed. This model was then used to predict the impact on PAH formation as an indices of soot formation on ethanol/diesel fuel blends. The results were then compared to soot levels measured by various researchers. The ignition delay characteristics of ethanol were validated against experimental results in the literature. In this paper the results of the model and the comparison with experimental results will be discussed along with implications on the method of incorporation of additives and alternative fuels.

Contact Mechanics Simulation for Hot Spots Investigation

Rapid wear out of a disk brake due to phenomena commonly known as hot spots is one of various problems faced by brake manufacturers. Hot spots are localized high temperature areas generated on the frictional surface of a disk brake during braking. The non-uniform surface expansion caused by hot spots on the disk surface may cause pedal pulsation or known as thermal judder. This effect in the long run will shorten a brake's life. Numerical simulation of a disk brake requires the use of nonlinear contact mechanics approach. The simulation is computationally very expensive and difficult to perform. A computer simulation technique has been developed at the DaimlerChrysler Brake Core Group to investigate the hot spot phenomena since 1997. The technique was implemented on 3-D finite element models to simulate frictional contacts between the disk and its pads. Computer code ABAQUS is used for these analyses and computations are performed in Silicon Graphics, Origin 2000 machines.

Testing Elastomers - Can Correlation Be Achieved Between Machines, Load Cells, Fixtures and Operators?

At present, testing elastomeric parts is performed at a level dictated by the users of the testing equipment. No society or testing group has defined a formal standard of testing or a way to calibrate a testing machine. This is in part due to the difficulty involved with testing a material whose properties are in a constant state of flux. To further complicate this issue, testing equipment, testing procedures, fixtures, and a host of other variables including the operators themselves, all can have an impact on the characterization of elastomers. The work presented in this paper looks at identifying some of the variables of testing between machines, load cells, fixtures and operators. It also shows that correlation can be achieved and should be performed between companies to ensure data integrity.

Oxidation Stability of Automatic Transmission Fluids -A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

The International Lubricant Standardization and Approval Committee (ILSAC) ATF subcommittee members have compared the two oxidation bench test methods, Aluminum Beaker Oxidation Test (ABOT) and Indiana Stirring Oxidation Stability Test (ISOT), using a number of factory-fill and service-fill ATFs obtained in Japan and in the US. In many cases, the ATFs were more severely oxidized after the ABOT procedure than after the same duration of the ISOT procedure. The relative severity of these two tests was influenced by the composition of the ATFs. The bench test oxidation data were compared with the transmission and the vehicle oxidation test data.

Development of Integrated Functions Module Carriers by Injection Molding with Long Glass Fiber Reinforced Polypropylene

We have developed injection molding technologies consist of a new high-strength long-glass fiber reinforced polypropylene (PPLGF). They are key technologies of new modular design for substantial reductions of weight and cost, offering integrated functionality. The strength of injection molded parts are three times stronger than that of the conventional material. This technology makes it possible to replace parts from steel stamping and press molded glass-mat reinforced polypropylene. The front end and door modules of Atenza / Mazda6, Demio / Mazda2, RX-8 employs the module carriers using this material, resulting in dramatic weight and cost savings. (Fig. 1)

Development of Shape Fixing Press Forming Technology for High Strength Steel Sheet

New press forming method was developed for ensuring shape-accuracy of draw parts with high strength steel sheet(HSS) of very high tensile strength such as 780MPa. In the new method, step drawing method was combined with crash forming method by applying cam flange die structure to drawing dies. Furthermore, the die structure in the method is simple. At the trial press-forming by the model die even with 780MPa high strength steel sheets, the side wall warps in particular were restrained within a specified tolerance, that is ±0.00067[1/mm] of the variation of curvature(Δ 1/ ρ). Now the method is applied to press-forming some automotive body parts, such as front side member, etc.

Clamp Load Consideration in Fatigue Life Prediction of a Cast Aluminum Wheel Using Finite Element Analysis

Loads generated during assembly may cause significant stress levels in components. Under test conditions, these stresses alter the mean stress which in turn, alters the fatigue life and critical stress area of the components as well. This paper describes the Finite Element Analysis (FEA) procedure to evaluate behavior of a cast aluminum wheel subjected to the rotary fatigue test condition as specified in the SAE test procedure (SAE J328 JUN94). Fatigue life of the wheel is determined using the S-N approach for a constant reversed loading condition. In addition, fatigue life predictions with and without clamp loads are compared. It is concluded that the inclusion of clamp load is necessary for better prediction of the critical stress areas and fatigue life of the wheel.

With these technologies, it is possible to eliminate primer baking process, and reduce coating cost, while maintaining the film properties.

New High Strength Steels Applied to the Body Structure of ULSAB-AVC

In the ULSAB Project released in 1998, high strength steels (HSS) were applied to 90 percent of the body and structural components, and a mass saving of 25 percent compared to an average of benchmark vehicles was achieved. In the ULSAB-Advanced Vehicle Concepts (AVC) Project, high strength steels are used for most of the components, but many of these materials are identified as ultra high strength steel (UHSS) grades of advanced high strength steels. These grades include dual phase (DP) from 280 MPa yield (YS) to 1000 MPa tensile (UTS), complex phase (CP) 700/800 MPa (YS/UTS), and martensitic (Mart) 1200 MPa and 1520 MPa (UTS) grades. This paper reviews how these materials are applied to specific parts of the ULSAB-AVC Class-C and Class-PNGV vehicle concepts and the reasons for their selection. It also compares the materials used in the body structures of ULSAB and ULSAB-AVC

Jet Fuel Thermal Stability Additives - Electrical Conductivity and Interactions with Static Dissipator Additive

The primary goal of the USAF JP-8+100 thermal stability additive (TSA) program is to increase the heat-sink capacity of JP-8 fuel by 50%. Current engine design is limited by a fuel nozzle temperature of 325°F (163°C); JP-8+100 has been designed to allow a 100°F increase in nozzle temperatures up to 425°F (218°C) without serious fuel degradation leading to excessive deposition. Previous studies have shown that TSA formulations increase the electrical conductivity of base jet fuel. In the present paper, further characterization of this phenomenon is described, as well as interactions of newer TSAs with combinations of SDA and other surface-active species in hydrocarbons, will be discussed.

Jet Fuel Thermal Stability - Lab Testing for JP8+100

The continued development of more powerful aviation turbine engines has demanded greater thermal stability of the fuel as a high temperature heat sink. This in turn requires better definition of the thermal stability of jet fuels. Thermal stability refers to the deposit-forming tendency of the fuel. It is generally accepted that dissolved oxygen initiates the deposition process in freshly refined fuels. While there are many tests that are designed to measure or assess thermal stability, many of these either do not display sufficient differentiation between fuels of average stability (JP-8) and intermediate stability (JP-8+100, JP-TS), or require large test equipment, large volumes of fuels and/or are costly. This paper will discuss the use of three laboratory tests as “concept thermal stability prediction” tools with aviation fuels, including Jet A-1 or JP-8, under JP8+100 test conditions.
