Design and Development of Lightweight Pivot Arm Using Austempered Ductile Iron (ADI) for Heavy Commercial Vehicles

In a current competitive automotive market, weight and cost optimization is the need of an hour. Therefore it is important to explore use of alternative material which has less weight, low manufacturing cost and better strength. This paper presents methodology to achieve cost & weight reduction through use of Austempered Ductile Iron (ADI) instead of alloy forging. ADI casting has lower density, physical properties at par with alloy forgings and lower manufacturing cost. Pivot arm is the one of the critical component of twin axle steering system which transfers the hydraulic torque from steering gearbox to second forward axle via linkage system. In order to design lightweight pivot arm, existing chromium alloy steel material is replaced with the Austempered ductile iron (ADI). Pivot arm is designed and validated digitally as well as bench test and results are found to be meeting cost and weight targets.

Multi Axis Fatigue Test of Lift Axle Assembly through Real Time Simulation Abstract

This paper discusses the test setup and methodology required to validate complete lift axle assembly for simulating the real time test track data. The correlation of rig vs track is discussed. The approach for reduction of validation time by eliminating few of the non-damaging tracks/events, its correlation with real life condition is discussed, and details are presented. With increased competition, vehicle development time has reduced drastically in recent past. Bench test procedure using accelerated test cycle discussed in this paper will help to reduce development time and cost. Process briefed in this paper can also be used for similar test specification for other structural parts or complete suspension system of heavy commercial vehicles.

The public transport in India is gradually shifting towards electric mobility. Long range in electric mobility can be served with High Voltage Battery (HVB), but HVB can sustain for its designed life if it’s maintained within a specific operating temperature range. Appropriate battery thermal management through Battery Cooling System (BCS) is critical for vehicle range and battery durability This work focus on two aspects, BCS sizing and its coolant flow optimization in Electric bus. BCS modelling was done in 1D CAE software. The objective is to develop a model of BCS in virtual environment to replicate the physical testing. Electric bus contain numerous battery packs and a complex piping in its cooling system. BCS sizing simulation was performed to keep the battery packs in operating temperature range.

Small commercial vehicles (SCVs) are the drivers of a major part of India’s indirect economy, providing the most efficient means of transport. With the introduction of BS-VI norms, some major overhauls have been done to the SCV models to meet BS VI norms in challenging timeline for early market entry. This forced to automotive designers towards challenge of cost competitiveness as well as refinement level to survive in this competitive market. This paper explains the systematic approach used to overcome challenges of higher tactile vibrations, higher in-cab noise because of BS VI requirement in 2 cycle engine required for small commercial vehicle. The solutions were need to be worked out without compromising the other performance attributes like total cost of ownership, fuel economy, ease of servicing and cost effectiveness.

The automotive sector is going through a phase of stiff competition among various Original Equipment Manufacturers for increasing their profitability while ensuring highest levels of customer satisfaction. The biggest challenge for such companies lies in minimizing their overall cost involving investments in Research and Development, manufacturing, after sales service and warranty costs. Higher warranty costs not only affect the net profit but in turn it also affects the brand image of the company to a large extent in the long run. An effort is made here to target such warranty costs due to frequent tail pinion and hub seal leakages on single reduction/hub reduction axles of Heavy Commercial Vehicles in the field. A preliminary study involving the severity analysis of such failures is followed by a step by step investigation of these failures.

Cost Effective High Strength Electric Resistance Welded Tubes For Structural Applications

The properties of Cold drawn electric resistance welded, as drawn (CEW-AD) tubes and Electric resistance welded (ERW) tubes are vastly different. Deformation resistance of ERW tube is less than half that of CEW-AD tube, hence not preferred for structural applications, common practice being the use of CEW-AD tubes for Chassis cross members in vehicles. A new cost effective high strength ERW tube was developed which has been proved to be superior to the currently used CEW-AD tubes in terms of mechanical properties, formability, consistency and uniformity of the properties over the tube length. The newly developed tube through use of special micro alloy grade in ERW has made it possible to eliminate some of the manufacturing processes like annealing, phosphating, cold drawing etc. which has led to considerable cost saving.

In vehicle the user safety is very important and exterior lighting system is playing a very important role during night driving condition. By considering the customer safety during any fault conditions i.e. light switch failure, wiring harness faults or any other faults condition the vehicle exterior and interior lighting system should not be switched off.

The entire commercial vehicle industry is moving towards weight reduction to leverage on the latest materials available to benefit in payload & fuel efficiency. General practice of weight reduction using high strength steel with reduced thickness in reference to Roark’s formula does not consider the stiffness & dent performance. While this helps to meet the targeted weight reduction keeping the stress levels within the acceptable limit, but with a penalty on stiffness & dent performance. The parameters of stiffener like thickness, section & pitching are very important while considering the Stiffness, bucking & dent performance of a dumper body. The Finite Element Model of subject dumper body has been studied in general particularly on impact of dent performance and is correlated with road load data to provide unique solution to the product. The impact of payload during loading of dumper is the major load case.

Simulating Bowden Cable Routing on Virtual Vehicle and Design Guidelines to Achieve the Best Cable Performance

There has been immense focus on Gear Shift Quality as it is seen as an important factor for subjective evaluation of driving comfort of a vehicle with manual transmission. Synchronizer and driveline stiffness optimization is often the only area of focus for gear shift quality during early design stage. Proven Simulation models are already available for predicting the effect of synchronizer and driveline stiffness. Though Gear shift cable also has a significant effect on gear shift quality, neither design guidelines nor simulation models are available for predicting gear shift cable performance. Designers have relied on physical approach to establish cable routing, since cable routing cannot be predicted on virtual vehicle. In design phase cable routing is imagined and modeled in CAD using constrained curve geometry and later on established by physical trials on vehicle with various cable lengths, routing paths and clamp positions.

Test Methodology with Shock Loads and Fatigue Limit of Press Fitted Gears on Shaft

In case of new generation of commercial vehicles, three shaft transmissions are designed with press fitted gears on counter shaft. It allows user to save the cost of transmission manufacturing by considerable amount. In case of heavy commercial vehicles, which are being used in abusive conditions such as mining and off-road applications, it becomes absolutely necessary to ensure that the gears press fit should withstand the continuous loads and impact loads. There are design guidelines available to ensure proper fit and torque carrying capacity between the mating parts. Still, there are gear slippage, shaft and gear breakage failures in the field. In this scenario, there is a need to develop bench test procedure which will capture such failures in the prototype stage. Looking at the failures in the field, it is necessary to capture all above hidden failures in design validation phase.

Effect of Normalizing Heat Treatment on Material and Mechanical Properties of High Strength Steel Tube for Lift axle of Commercial Vehicles

Lift axles of heavy commercial vehicles are deployed to handle increased payload. These axles of Commercial vehicles are made of low alloy carbon steel materials. Lift axles are designed in hollow condition for weight reduction opportunity. Two types of tube materials are used for the manufacturing of lift axles. These are either Cold Drawn Seamless (CDS) tubes or Hot Finished Seamless (HFS) tube material. The vanadium micro-alloyed steel grade, 20MnV6 is an excellent choice for the manufacturing of lift axles. The 20MnV6 has favorable mechanical properties for lift axles and also offers good weldability. However, lift axles made of 20MnV6 when manufactured in hot-finished condition, shows significant scatter in terms of durability performance. This requires further heat treatment of 20MnV6 to be deployed for reducing the scatter in the material properties to reduce scatter in durability performance and thus increasing the reliability of the lift axles.

The World is witnessing rapid changes in modern traveling behavior, and efforts are continuously being made to stimulate sustainable mobility solutions with smart policies, new business models, and advanced technologies (connected cars, sensors, electrification). However, the shift is gradual in India when compared to developed countries due to unique barriers to emerging green mobility solutions. This paper empirically investigates public travel satisfaction and the primary factors for the selection of modes for different types of commutes. Quantitative data were collected including socio-demographic, travel mode choices, and preferred future mobility solutions from the western states of India.

Evaluation of the Tire Wear Possibility due to Non-Steerable Twin Tire Lift Axle on Heavy Commercial Vehicle

The commercial vehicle market in India is shifting to higher payload capacity vehicles due to a lower transportation cost per unit goods. To cater this requirement, the vehicle manufacturers are designing the heavy multi-axle commercial vehicles and with higher per axle loading capacity. One of such a vehicle design involves five-axle vehicle with non-steerable, twin tire, lift axle. Though using a twin tires have increased loading capacity of lift axle compared to a single tire self-steerable lift axle, it can cause tire scrub while vehicle is turning and leads to a significant tire wear. The tire wear possibility due to use of non-steerable lift axle is estimated through simulation using full vehicle model in ADAMS. The operating zone of the vehicle, where maximum tire wear can occur, is identified through simulation. Different alternatives to reduce tire wear for this scenario are also discussed.

Leaf springs are used for vehicle suspension to support the load. These springs are made of flat sections of spring steel in single or in stack of multiple layers, held together in bracketed assembly. The key characteristics of leaf spring are defined as ability to distribute stresses along its length and transmit a load over the width of the chassis structures. The most common leaf spring steels are carbon steels alloyed with Cr and micro-alloyed with Ti, V and Nb. The specific thermomechanical process and alloying elements result in specific strength and fatigue properties for spring steels. The unique properties which facilitate use of spring steel in leaf spring suspensions are ability to withstand considerable twisting or bending forces without any distortion. The microstructure of these steel determines the performance and reflects the process of steel manufacturing. The performance is mainly determined by evaluating fatigue life durability.

Battery cooling system plays a vital role in all kind of Electric vehicles. For Indian applications where vehicles will be subjected to slower speeds due to heavy traffic, higher ambient conditions and excess loading pattern in commercial vehicles, designing a Battery cooling system (BCS) is a challenging task. There are various options for cooling of battery i.e. Natural air cooled, forced air cooled, indirect cooling. This paper discusses about indirect coolant based cooling of battery of a small commercial vehicle. Battery cooling system works on the principle of Indirect cooling with the combination of vapor compression cycle and water-coolant mixture path. R134a gas used for VCRS system and for cooling system used 50-50% water glycol coolant mixture. For this type of battery cooling system typically There are challenges of packaging of various battery cooling parts, hose routing, pipe bends which may result in de aeration issues.

AC system provides the human comfort inside the cabin of a vehicle but at the expense of consumption of energy from the vehicle. On a global perspective for the bus segment, there is an increased demand for cooling in tropical countries. Optimization needs to be done in existing AC systems w.r.t packaging, cost & performance constraints. Major elements contributing to heat ingress are engine hood, front firewall, windshield & side glasses and bus body parts. Due to these reasons inadequate passenger comfort and poor cool down performance of the vehicle is observed. This paper refers to the reduction of heat ingress through different DOE (Design of Experiment) in the area of design & validation for duct & vent layout, insulation, glass & paint technology, evaporator blowers. The new duct design has been evaluated using a CFD tool by varying various parameters to generate desired output. The integrated use of the modifications was found significant improvement at vehicle level.

The commercial vehicle sector (especially trucks) has major role in economic growth of a nation. With improving infrastructure, increasing number of commercial vehicles and growing amount of Vulnerable Road Users (VRUs) on roads, accidents are also increasing. As per RASSI (Road Accident Sampling System India) FY2016-21 database, commercial vehicles are involved in 43% of total accidents on Indian roads. One of the major causes of these accidents is Driver Drowsiness and Inattention (DDI) (approx. 10% contribution in total accidents). This paper describes novel driver-in-loop performance assessment methodology for comprehensive verification of Driver Monitoring System (DMS) for commercial vehicle application. Novelty lies in specification of test subjects, driving styles and variety of road traffic scenarios for verification of DMS system. Test setup is made modular to cater to different platform environments (Heavy, Intermediate, Light) with minor modifications.
