Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

Optimization of Spatially Varying Fiber Paths for a Symmetric Laminate with a Circular Cutout under Remote Uniaxial Tension

Minimizing the stress concentrations around cutouts in a plate is often a design problem, especially in the Aerospace industry. A problem of optimizing spatially varying fiber paths in a symmetric, linear orthotropic composite laminate with a cutout, so as to achieve minimum stress concentration under remote unidirectional tensile loading is of interest in this study. A finite element (FE) model is developed to this extent, which constraints the fiber angles while optimizing the fiber paths, proving essential in manufacturing processes. The idea to be presented could be used to derive fiber paths that would drastically reduce the Stress Concentration Factor (SCF) in a symmetric laminate by using spatially varying fibers in place of unidirectional fibers. The model is proposed for a four layer symmetric laminate, and can be easily reproduced for any number of layers.

Study on Fatigue Behaviors of Porous T300/924 Carbon Fiber Reinforced Polymer Unidirectional Laminates

Morphological features of voids were characterized for T300/924 12-ply and 16-ply composite laminates at different porosity levels through the implementation of a digital microscopy (DM) image analysis technique. The composite laminates were fabricated through compression molding. Compression pressures of 0.1MPa, 0.3MPa, and 0.5MPa were selected to obtain composite plaques at different porosity levels. Tension-tension fatigue tests at load ratio R=0.1 for composite laminates at different void levels were conducted, and the dynamic stiffness degradation during the tests was monitored. Fatigue mechanisms were then discussed based on scanning electron microscope (SEM) images of the fatigue fracture surfaces. The test results showed that the presence of voids in the matrix has detrimental effects on the fatigue resistance of the material, depending on the applied load level.

Three-Dimensional Three-Component Air Flow Visualization in a Steady-State Engine Flow Bench Using a Plenoptic Camera

Plenoptic particle tracking velocimetry (PTV) shows great potential for three-dimensional, three-component (3D3C) flow measurement with a simple single-camera setup. It is therefore especially promising for applications in systems with limited optical access, such as internal combustion engines. The 3D visualization of a plenoptic imaging system is achieved by inserting a micro-lens array directly anterior to the camera sensor. The depth is calculated from reconstruction of the resulting multi-angle view sub-images. With the present study, we demonstrate the application of a plenoptic system for 3D3C PTV measurement of engine-like air flow in a steady-state engine flow bench. This system consists of a plenoptic camera and a dual-cavity pulsed laser. The accuracy of the plenoptic PTV system was assessed using a dot target moved by a known displacement between two PTV frames.

Modeling Forming Limit in Low Stress Triaxiality and Predicting Stretching Failure in Draw Simulation by an Improved Ductile Failure Criterion

A ductile failure criterion (DFC), which defines the stretching failure at localized necking (LN) and treats the critical damage as a function of strain path and initial sheet thickness, was proposed in a previous study. In this study, the DFC is revisited to extend the model to the low stress triaxiality domain and demonstrates on modeling forming limit curve (FLC) of TRIP 690. Then, the model is used to predict stretching failure in a finite element method (FEM) simulation on a TRIP 690 steel rectangular cup draw process at room temperature. Comparison shows that the results from this criterion match quite well with experimental observations.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets Made with Different Processing Conditions

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets made with different processing conditions are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens with FDS joints without clearance hole and lap-shear specimens with stripped FDS joints with clearance hole were made and then tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Fatigue Life Assessment of Welded Structures with the Linear Traction Stress Analysis Approach

Structural stress methods are now widely used in fatigue life assessment of welded structures and structures with stress concentrations. The structural stress concept is based on the assumption of a global stress distribution at critical locations such as weld toes or weld throats, and there are several variants of structural stress approaches available. In this paper, the linear traction stress approach, a nodal force based structural stress approach, is reviewed first. The linear traction stress approach offers a robust procedure for extracting linear traction stress components by post-processing the finite element analysis results at any given hypothetical crack location of interest. Pertinent concepts such as mesh-insensitivity, master S-N curve, fatigue crack initiation and growth mechanisms are also discussed.

Innovative Additive Manufacturing Process for Successful Production of 7000 Series Aluminum Alloy Components Using Smart Optical Monitoring System

Aircraft components are commonly produced with 7000 series aluminum alloys (AA) due to its weight, strength, and fatigue properties. Auto Industry is also choosing more and more aluminum component for weight reduction. Current additive manufacturing (AM) methods fall short of successfully producing 7000 series AA due to the reflective nature of the material along with elements with low vaporization temperature. Moreover, lacking in ideal thermal control, print inherently defective products with such issues as poor surface finish alloying element loss and porosity. All these defects contribute to reduction of mechanical strength. By monitoring plasma with spectroscopic sensors, multiple information such as line intensity, standard deviation, plasma temperature or electron density, and by using different signal processing algorithm, AM defects have been detected and classified.

Prediction and Experimental Validation of Path-Dependent Forming Limit Diagrams of VDIF Steel

Strains in most stamped parts are produced under non-proportional loading. Limit strains induced during forming are, therefore, path dependent. Experimental Forming Limit Diagrams (FLDs) are usually determined under proportional loading and are not applicable to most forming operations. Experimental results have shown that path dependent FLDs are different from those determined under proportional loading. A number of analytical methods have been used to predict FLDs under proportional loading. The authors have recently introduced a new method for predicting FLDs based on the theory of damage mechanics. The damage model was used successfully to predict proportional FLDs for VDIF steel and Al6111-T4. In this paper, the anisotropic damage model was used to predict non-proportional FLDs for VDIF steel. Experiments were conducted to validate model predictions by applying pre-stretch in plane strain followed by uniaxial and balanced biaxial tension.

An Integrated Model of Gait and Transition Stepping for Simulation of Industrial Workcell Tasks

Industrial tasks performed by standing workers are among those most commonly simulated using digital human models. Workers often walk, turn, and take acyclic steps as they perform these tasks. Current h uman modeling tools lack the capability to simulate these whole body motions accurately. Most models simulate walking by replaying joint angle trajectories corresponding to a general gait pattern. Turning is simulated poorly if at all, and violations of kinematic constraints between the feet and ground are common. Moreover, current models do not accurately predict foot placement with respect to loads and other hand targets, diminishing the utility of the associated ergonomic analyses. A new approach to simulating stepping and walking in task-oriented activities is proposed. Foot placements and motions are predicted from operator and task characteristics using empirical models derived from laboratory data and validated using field data from an auto assembly plant.

A Network-Based Expert System for Comparative Analysis of Pulley Assembly Methods

The pulleys employed in automotive accessory drive systems very often consist of a two piece assembly; a multitude of fastening techniques are used in completing the assembly. There are numerous assembly methods and a variety of distinct pulley configurations dictated by the various automobile manufacturers in accordance with individual accessory drive needs. An expert system is being developed to evaluate the merit of multiple assembly alternatives for a specific pulley application. The expert system provides a consistent evaluation tool for assembly alternatives, balancing the influence of product cost, strength and quality considerations. The knowledge-based system is implemented in an expert system shell called AGNESS (A Generalized Network-based Expert System Shell). The expert system judges the acceptability of various pulley assembly techniques, assigning a high “merit value” to the better designs and proportionately lower values to less desirable designs.

Prestrain Effect on Fatigue of DP600 Sheet Steel

The component being formed experiences some type of prestrain that may have an effect on its fatigue strength. This study investigated the forming effects on material fatigue strength of dual phase sheet steel (DP600) subjected to various uniaxial prestrains. In the as-received condition, DP600 specimens were tested for tensile properties to determine the prestraining level based on the uniform elongation corresponding to the maximum strength of DP600 on the stress-strain curve. Three different levels of prestrain at 90%, 70% and 50% of the uniform elongation were applied to uniaxial prestrain specimens for tensile tests and fatigue tests. Fatigue tests were conducted with strain controlled to obtain fatigue properties and compare them with the as-received DP600. The fatigue test results were presented with strain amplitude and Neuber's factor.

Permanent Mold Casting and Creep Behavior of Mg - 4 Al - 4 X: (Ca, Ce, La, Sr) Alloys

Creep-resistant magnesium alloys for automotive powertrain applications offer significant potential for vehicle weight reduction. In this study permanent mold casting, microstructure and creep behavior have been investigated for a series of ternary magnesium alloys (Mg-4Al-4X (X: Ca, Ce, La, Sr) wt%) and AXJ530 (Mg-5Al-3Ca-0.15Sr, wt%). A permanent mold was instrumented with twelve thermocouples and mold temperature was monitored during the casting process. Average mold temperature increased from 200°C to 400°C during a typical alloy casting series (fifteen to twenty castings). The cast microstructure for all alloys consists of primary α-Mg globular phase surrounded by eutectic structure which is composed of intermetallic(s) and α-Mg magnesium phases. The primary cell size of the AXJ530 increased from 18 to 24 μm with increasing mold temperature and a similar trend is expected for all alloys.

Effects of Surface Treatment (Lubricant) on Spot Friction Welded Joints Made of 6111-T4 Aluminum Sheets

The effects of lubricant on lap shear strength of Spot Friction Welded (SFW) joints made of 6111-T4 alloys were studied. Taguchi L8 design of experiment methodology was used to determine the lubricant effects. The results showed that the lap shear strength increased by 9.9% when the lubricant was present at the top surface compared to that of the baseline (no lubricant) whereas the lap shear strength reduced by 10.2% and 10.9% when the lubricant was present in the middle and at the bottom surfaces compared to that of the baseline (no lubricant), respectively. The microstructure analysis showed a zigzag interface at the joint between the upper and the lower sheet metal for the baseline specimen, the specimens with the lubricant at the top and at the bottom. However, a straight line interface is exhibited at the joint between the upper and the lower sheet for the specimen with the lubricant in the middle. The weld nugget sizes of the lap shear tested specimens were measured.

Development of an Adaptive Workload Management System using Queueing Network-Model Human Processor (QN-MHP)

The chance of vehicle collisions significantly increases when drivers are overloaded with information from in-vehicle systems. Developing adaptive workload management systems (AWMS) to dynamically control the rate of messages from these in-vehicle systems is one of the solutions to this problem. However, existing AWMSs do not use a model of driver cognitive system to estimate workload and only suppress or redirect in-vehicle system messages, without changing their rate based on driver workload. In this work, we propose a prototype of a new adaptive workload management system (QN-MHP AWMS) and it includes: a queueing network model of driver workload (Wu & Liu, In Press) that estimates driver workload in different driving situations, and a message controller that determines the optimal delay times between messages and dynamically controls the rate of messages presented to drivers.

The joint structures and failure modes were also studied.

Bolt-Load Retention Behavior of a Die Cast Magnesium-Rare Earth Alloy

The need for improved understanding of new magnesium alloys for the automotive industry continues to grow as the application for these lightweight alloys expands to more demanding environments, particularly in drivetrain components. Their use at elevated temperatures, such as in transmission cases, presents a challenge because magnesium alloys generally have lower creep resistance than aluminum alloys currently employed for such applications. In this study, a new die cast magnesium alloy, MEZ, containing rare earth (RE) elements and zinc as principal alloying constituents, was examined for its bolt-load retention (BLR) properties. Preloads varied from 14 to 28 kN and test temperatures ranged from 125 to 175°C. At all test temperatures and preloads, MEZ retained the greatest fraction of the initial imposed preload when compared to the magnesium alloys AZ91D, AE42, AM50, and the AM50+Ca series alloys.

LS-DYNA3D Simulation of Sheet Metal Forming using Damage Based User Subroutine

LS-DYNA3D has been widely used to perform computer simulation of sheet metal forming. In the material library of LS-DYNA3D there are a number of user defined material models. In order to take full advantage of the material subroutines, it is important for the users to be able to display user defined history variables in the post processing and to establish user-defined failure criterion. In this report, the development of a damage coupled plastic model is firstly described. The damage model is then programmed in a user defined material subroutine. This is followed by performing finite element simulation of sheet metal forming with the LS-DYNA3D that has incorporated the damage coupled plastic model. The way to display the user defined history variables and how to deal with the failure criterion during the postprocessing of ETA/DYNAFORM are described. History variable distributions at several time steps are displayed and discussed in this paper.
