A Study on the Impact Resistance of Plastic Underbody Parts

Impact resistance of plastic underbody parts was studied using simulated injection-molded specimen which can be tested according to different types of material used, injection molding variants like position and number of injection molding gates, and features of ribs. Material applied was glass fiber reinforced polyamide which can be used in underbody parts. Test was performed using several combinations of injection molding gates and rib types. From the test result, optimal design guide for plastic underbody parts was determined. Also, new high impact resistant plastic material made of glass fiber reinforced polyamide 66 (PA66) and polyamide 6 (PA6) alloy was developed and the material properties useful for CAE were determined. As a case study, oil pan and muffler housing were designed following the optimal design guide and CAE. And the reliability of the sample muffler housing designed was verified.

Development of Nano Diamond Polymer Coating on Piston Skirt for Fuel Efficiency

Various polymer-based coatings are applied on piston skirt to reduce friction loss between the piston skirt and cylinder bore which is one of main factors of energy loss in an automotive engine system. These coatings generally consist of polymer binder (PAI) and solid lubricants (graphite or MoS₂) for low friction property. On the other hand, the present study found that PTFE as a solid lubricant and nano diamond as hard particles can be used to improve the low friction and wear resistance simultaneously. In the process of producing coating material, diamond particles pulverized to a nano size tend to agglomerate. To prevent this, silane (silicon coupling agent) treatment was applied. The inorganic functional groups of silane are attached to the nano diamond surface, which keep the diamond particles are apart.

The Role of Copper on the Friction and Wear Performance of Automotive Brake Friction Materials

Copper has been regarded as one of the indispensable ingredients in the brake friction materials since it provides high thermal diffusivity at the sliding interface. However, the recent regulations against environmentally hazardous ingredients limit the use of copper in the commercial friction material and much effort has been made for the alternatives. In this work, the role of the cuprous ingredients such as copper fiber, copper powder, cupric oxide (CuO), and copper sulfide (CuS) are studied using the friction materials based on commercial formulations. The investigation was performed using a full inertial brake dynamometer and 1/5 scale dynamometer for brake performance and wear test. Results showed that the cuprous ingredients played a crucial role in maintaining the stable friction film at the friction interface, resulting in improved friction stability and reduced aggressiveness against counter disk.

A Study for Improving the Resistance to Fretting Corrosion of SCr 420 Gear Steel

A study for improving the resistance to fretting corrosion of SCr 420 pinion gear was conducted. Fretting is the damage to contacting surfaces experiencing slight relative reciprocating sliding motion of low amplitude. Fretting corrosion is the fretting damage to unlubricated contacting surfaces accompanied by corrosion, mostly oxidation that occurs if the fretting occurs in air. Two kinds of conventional heat treatment and a newly designed one suggested for improving the resistance to the fretting corrosion of pinion gear were compared each other to find out what is the main factor for generating fretting corrosion phenomenon. Increased carbon potential at both the heating and diffusing zone and reduced time of tempering was found out to be a solution for improving the resistance to fretting corrosion of forged and heat treated gear steel. On the contrary, modified carbo-nitriding using ammonia gas has been getting worse the fretting corrosion problem.

Development of High Wear Resistant and Durable Coatings for Al Valve Spring Retainer

The use of light-weight materials in automotive engine components has increased in order to achieve better fuel efficiency and engine performance. In this study, Al alloy (AI5056) valve spring retainer can reduce a weight by 63% in comparison to steel and improve the upper limit of engine speed by about 500rpm. The Al valve spring retainer was fabricated by cold forging and coated with hard anodizing, DLC (diamond like coating), cold spray and thermal spray for better wear resistance and durability. We conclude that among these materials the DLC coating improves the wear resistance of Al valve spring retainer and has a sufficient durability after endurance testing.

The COANDA Flow Control and Newtonian Concept Approach to Achieve Drag Reduction of Passenger Vehicle

In order to reduce total drag during aerodynamic optimization process of the passenger vehicle, induced drag should be minimized and pressure drag should be decreased by means of applying streamlined body shape. The reduction of wake area could decrease pressure drag, which was generated by boundary layer separation. The induced drag caused by rear axle lift and C-pillar vortex can be reduced by the employing of trunk lid edge and kick-up or an optimized rear spoiler. When a rear spoiler or kick-up shape was installed on the rear end of a sedan vehicle, drag was reduced but the wake area became larger. This contradiction cannot be explained by simply using Bernoulli’s principle with equal transit or longer path theory. Newtonian explanation with COANDA effect is adopted to explain this phenomenon. The relationships among COANDA effect, down wash, C-pillar vortex, rear axle lift and induced drag are explained.

The external aerodynamic study will be limited to form and interference drag and the evaluation of lift. The internal aerodynamics study will be limited to ram air to the intake, heat exchanger, and oil cooler.

Aerodynamic drag is the force that restricts the forward velocity of a vehicle. Sources of drag are form drag, interference drag, internal flow drag, surface friction, and induced drag. Aerodynamic drag directly impacts the fuel economy attainable by a vehicle. In the Formula SAE competition (FSAE), fuel economy is a factor during the endurance phase. This paper will focus on the effects of aerodynamic drag and how it impacts the fuel economy of a FSAE racing style vehicle. Using the Lawrence Technological University (LTU) 1999 and 2000 cars to study and evaluate various methods to reduce drag and optimize fuel economy. Theoretical and experimental methods will be used and the study will be limited to the effects of form and interference drag.

The Characteristics of TPE for Skin of Automotive Instrument Panel

In order to replace PVC with TPO as I/P skin layer of invisible PAB, the elongation behavior, vacuum thermoforming, thermal, light resistance and low temperature PAB deployment of TPO were investigated. With the elongation properties; 50cN ↑ melt strength, 300mm/s ↑ breaking speed, 200s ↑ breaking time, TPO was vacuum-formed well like PVC. The thermal and light resistances of TPO were superior to PVC. In terms of low temperature airbag test, PVC was fractured with the brittle behavior during the deployment. TPO, however, showed the ductile fracture. And also when TPO was used for PAB cover, the elongation ratio of TPO was also important criterion for the normal break without any interference to I/P part, outside of PAB. The 300∼500% elongation ratio was most preferable.

Optimizing the Rear Fascia Cutline Based On Investigating Deviation Sources of the Body Panel Fit and Finish

A vehicle’s exterior fit and finish, in general, is the first system to attract customers. Automotive exterior engineers were motivated in the past few years to increase their focus on how to optimize the vehicle’s exterior panels split lines quality and how to minimize variation in fit and finish addressing customer and market required quality standards. The design engineering’s focus is to control the deviation from nominal build objective and minimize it. The fitting process follows an optimization model with the exterior panel’s location and orientation factors as independent variables. This research focuses on addressing the source of variation “contributed factors” that will impact the quality of the fit and finish. These critical factors could be resulted from the design process, product process, or an assembly process. An empirical analysis will be used to minimize the fit and finish deviation.

A Development of Fuel Saving Driving Technique for Parallel HEV

This paper examines the effect of pulse-and-glide (PnG) driving strategies on the fuel efficiency when applied on parallel HEVs. Several PnG strategies are proposed, and these include the electrical, mechanical, and combined PnG strategies. The electrical PnG strategy denotes the hybrid powertrain control tactics in which the battery is charged or discharged according to the power demanded while maintaining the constant vehicle speed. On the other hand, the mechanical PnG strategy denotes the powertrain control tactics in which the vehicle accelerates or decelerates according to the power load while minimizing the battery usage. The combined PnG strategy involves both electrical and mechanical strategies to find a balanced point in between them. Here, a tradeoff relationship between the fuel efficiency and the vehicle drivability related to the tracking performance of the desired target speed is revealed.

Development of Module Based IPS Evaluation System

A module based IPS (Intelligent Power Switch) evaluation system is proposed in this paper. As the IPS is gradually replacing the conventional relay and fuses, the stability and reliability of power system depends more on these IPS. The proposed IPS evaluation system outperforms the conventional manual evaluation in terms of speed and efficiency. This paper will introduce the structure of hardware and software of the IPS evaluation system. The system is placed between the module and cable connector to evaluate the module in an operating car without changing the cables. The control and signal processing is carried out by personal computer which is connected to the evaluation system by USB (Universal Serial Bus). The load resistance can be switch from actual load to arbitrary value using relay circuitry and DC electric load controlled by GPIB (General Purpose Interface Bus). CAN (Controller Area Network) circuits were added to control the IPS mounted inside the module.

A Study on Development of Body Structure Using Hydroforming of a Thin-Walled UHSS Tube

Hydroforming process is an emerging manufacturing technology which allows engineers to use continuous closed section without flange for spot weld in a given package envelope. In this research, Hydroforming is applied to a front pillar and a roof side rail for improvement of obstruction angle, body stiffness and roof crush resistance. In addition, the joints of front / center pillar that were integrated into the hydroforming part and structure of package tray were improved. As a result, front pillar width is reduced by 23%, body torsional stiffness is increased by 45% and roof crush resistance is improved by 35%.

Today's strict fuel economy requirement produces the need for the cars to have really optimized shapes among other characteristics as optimized cooling packages, reduced weight, to name a few. With the advances in automotive technology, tight global oil resources, lightweight automotive design process becomes a problem deserving important consideration. It is not however always clear how to modify the shape of the exterior of a car in order to minimize its aerodynamic resistance. Air motion is complex and operates differently at different weather conditions. Air motion around a vehicle has been studied quite exhaustively, but due to immense complex nature of air flow, which differs with different velocity, the nature of air, direction of flow et cetera, there is no complete study of aerodynamic analysis for a car. Something always can be done to further optimize the air flow around a car body.

However, the need for a new relationship is not universally accepted and endorsed. Resistance can be minimized through supplier self-assessment (such as Ford Motor Company's web-based instruments), management initiatives, and incentives. Trust and sharing are hallmarks. This strategy requires a new workplace paradigm affecting culture and people issues. Teams, extend across companies, share ideas and innovations. Decisions need to be mutually beneficial and the long-term value, for supplier and manufacturer, needs to be considered.

Improvement of Fatigue Strength of Automatic Transmission Gear by Developing Controlled Rolled Alloy Steel

The controlled rolling process has been introduced to increase strength and toughness of alloy steels for the application of transmission gear. Cr-Mo alloy steel containing 0.02% Nb was controlled rolled in the temperature range of 870-970°C, showed fine austenite grain size, about ASTM No.11, resulted from the effects of recrystallization and Nb(C,N) precipitation. To investigate the effects of grain refinement on mechanical properties, several tests were conducted for the newly developed controlled rolled steel and conventional Ni-Cr-Mo alloy steel after carburizing. The new steel showed 2.1 times higher pitting resistance than the conventional steel. Fatigue limits of new and conventional steels were 950 and 930 MPa respectively. Charpy impact energy of new steel was improved about 35% compared with the conventional steel. Consequently, the pinion gear from the new steel instead of conventional one showed enhanced performance, especially pitting resistance, in dynamometer test.

Microstructure and Tribological Behavior of CrN-Cu Nanocoatings Deposited by PVD Systems

The present study focused on CrN-Cu nanocoatings composed of nano-meter grains with CrN, Cr and Cu functioning low-friction, anti-wear and heat resistance. The coatings were synthesized by hybrid PVD including metal arc source, magentron sputter source and ion-gun source. Although Cu has low hardness, the hardness of CrNCu is not declined because it was composed of below 20nm sized grains of CrN, Cr, and Cu. However, CrN-Cu had lower friction than CrN owing to Cu’s low shear strength. CrN-Cu films optimized using the Reaction Surface Method (RSM) showed the excellent tribological behavior and low coefficient of friction compared with DLC. The tribological properties of the Cr-Cu-N demonstrated superior wear resistance and low friction at normal and high temperature conditions. The CrN-Cu nanocoatings can be used for the downsizing automotive engines working at severe tribological conditions.

Development of Si-DLC Coated Tappet for Improved Wear Resistance

Most bucket type valvetrain engines use DLC coated tappet for low friction and fuel efficiency. However the requirements on coating robustness have been increased as the tribological environments have become more severe by use of low viscosity oil or higher engine output. In order to obtain higher coating efficiency and improved wear resistance, 5∼9 at.% Si doped DLC (Si-DLC) coated tappet has been developed using PACVD process. Thermal stability and wear resistance of Si-DLC were improved impressively than those of DLC, although mechanical properties such as hardness and adhesion were degradated. It seems that Si suppresses a graphitization of DLC and thin SixOy film on coating surface acts as a barrier to oxidation or flash heat.

Development of Surfactant-Free Anti-Fogging Coating for Automotive Headlamps

Recently, the design of automotive headlamps has become diversified and complicated according to customer needs. Hence, structural complexity of the headlamps has also increased. Complex structure of the headlamps inevitably causes a disturbance in air circulation. For this reason, inadvertent micro-sized water droplets, called fogging, are condensed on the inner surface of headlamp lens due to temperature difference between the inner and outer lens surfaces. To circumvent fogging inside of the headlamp lens, an anti-fogging coating is indispensable. Conventionally, diverse surfactants have been adopted as substantial material for the anti-fogging coating. However, the usage of the surfactants causes undesirable side effect such as water mark arising from vapor condensation, which is an important issue that must be fully resolved. In this study, we developed an innovative anti-fogging coating material without using conventional surfactant.

A Study on Flexible Transparent Electrode Materials for Touch Sensor

As the AVN display in the car interior becomes larger and located above the center fascia, the driver's visual visibility is becoming important. In addition, since an expensive touch sensor is installed, a transparent electrode cost reduction technology for a display touch sensor that can replace an indium material, which is an expensive rare metal, is required. In this paper, we developed new transparent electrode materials and manufacturing methods for the touch sensor film which light reflectance is low and flexible without a separate low-reflection multi-layer, so that the design freedom is high and the material cost is low. By optimizing the amount of fluorine doping ratio in tin oxide, excellent electrical conductivity and high optical transmittance are secured, and the surface reflectance is reduced by adjusting the diameter and length of the silver nanowire. As a result, it was shown that the AVN display image and font readability was improved.
