Ionic Liquids as Novel Lubricants or Lubricant Additives

For internal combustion engines and industrial machinery, it is well recognized that the most cost-effective way of reducing energy consumption and extending service life is through lubricant development. This presentation summarizes our recent R&D achievements on developing a new class of candidate lubricants or oil additives ionic liquids (ILs). Features of ILs making them attractive for lubrication include high thermal stability, low vapor pressure, non-flammability, and intrinsic high polarity. When used as neat lubricants, selected ILs demonstrated lower friction under elastohydrodynamic lubrication and less wear at boundary lubrication benchmarked against fully-formulated engine oils in our bench tests. More encouragingly, a group of non-corrosive, oil-miscible ILs has recently been developed and demonstrated multiple additive functionalities including anti-wear and friction modifier when blended into hydrocarbon base oils.

Modeling of Thermophoretic Soot Deposition and Hydrocarbon Condensation in EGR Coolers

EGR coolers are effective to reduce NOx emissions from diesel engines due to lower intake charge temperature. EGR cooler fouling reduces heat transfer capacity of the cooler significantly and increases pressure drop across the cooler. Engine coolant provided at 40–90 C is used to cool EGR coolers. The presence of a cold surface in the cooler causes particulate soot deposition and hydrocarbon condensation. The experimental data also indicates that the fouling is mainly caused by soot and hydrocarbons. In this study, a 1-D model is extended to simulate particulate soot and hydrocarbon deposition on a concentric tube EGR cooler with a constant wall temperature. The soot deposition caused by thermophoresis phenomena is taken into account the model. Condensation of a wide range of hydrocarbon molecules are also modeled but the results show condensation of only heavy molecules at coolant temperature.

Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Neutron Diffraction Studies of Intercritically Austempered Ductile Irons

Neutron diffraction is a powerful tool that can be used to identify the phases present and to measure the spacing of the atomic planes in a material. Thus, the residual stresses can be determined within a component and/or the phases present. New intercritically austempered irons rely on the unique properties of the austenite phase present in their microstructures. If these materials are to see widespread use, methods to verify the quality (behavior consistency) of these materials and to provide guidance for further optimization will be needed. Neutron diffraction studies were performed at the second generation neutron residual stress facility (NRSF2) at the High Flux Isotope Reactor (HFIR) at Oak Ridge National Laboratory on a variety of intercritically austempered irons. For similar materials, such as TRIP steels, the strengthening mechanism involves the transformation of metastable austenite to martensite during deformation.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Lignin-Derived Carbon Fiber as a Co-Product of Refining Cellulosic Biomass

Lignin by-products from biorefineries has the potential to provide a low-cost alternative to petroleum-based precursors to manufacture carbon fiber, which can be combined with a binding matrix to produce a structural material with much greater specific strength and specific stiffness than conventional materials such as steel and aluminum. The market for carbon fiber is universally projected to grow exponentially to fill the needs of clean energy technologies such as wind turbines and to improve the fuel economies in vehicles through lightweighting. In addition to cellulosic biofuel production, lignin-based carbon fiber production coupled with biorefineries may provide $2,400 to $3,600 added value dry Mg−1 of biomass for vehicle applications. Compared to producing ethanol alone, the addition of lignin-derived carbon fiber could increase biorefinery gross revenue by 30% to 300%.

Improving the Understanding of Intake and Charge Effects for Increasing RCCI Engine Efficiency

The present experimental engine efficiency study explores the effects of intake pressure and temperature, and premixed and global equivalence ratios on gross thermal efficiency (GTE) using the reactivity controlled compression ignition (RCCI) combustion strategy. Experiments were conducted in a heavy-duty single-cylinder engine at constant net load (IMEPn) of 8.45 bar, 1300 rev/min engine speed, with 0% EGR, and a 50% mass fraction burned combustion phasing (CA50) of 0.5°CA ATDC. The engine was port fueled with E85 for the low reactivity fuel and direct injected with 3.5% 2-ethylhexyl nitrate (EHN) doped into 91 anti-knock index (AKI) gasoline for the high-reactivity fuel. The resulting reactivity of the enhanced fuel corresponds to an AKI of approximately 56 and a cetane number of approximately 28. The engine was operated with a wide range of intake pressures and temperatures, and the ratio of low- to high-reactivity fuel was adjusted to maintain a fixed speed-phasing-load condition.

On the Accuracy of Dissipation Scale Measurements in IC Engines

The effects of imaging system resolution and laser sheet thickness on the measurement of the Batchelor scale were investigated in a single-cylinder optical engine. The Batchelor scale was determined by fitting a model spectrum to the dissipation spectrum that was obtained from fuel tracer planar laser-induced fluorescence (PLIF) images of the in-cylinder scalar field. The imaging system resolution was quantified by measuring the step-response function; the scanning knife edge technique was used to measure the 10-90% clip width of the laser sheet. In these experiments, the spatial resolution varied from a native resolution of 32.0 μm to 137.4 μm, and the laser sheet thickness ranged from 108 μm to 707 μm. Thus, the overall resolution of the imaging system was made to vary by approximately a factor of four in the in-plane dimension and a factor of six in the out-of-plane dimension.

The Development of an Ignition Delay Correlation for PRF Fuel Blends from PRF0 (n-Heptane) to PRF100 (iso-Octane)

A correlation was developed to predict the ignition delay of PRF blends at a wide range of engine-relevant operating conditions. Constant volume simulations were performed using Cantera coupled with a reduced reaction mechanism at a range of initial temperatures from 570-1860K, initial pressures from 10-100atm, oxygen mole percent from 12.6% to 21%, equivalence ratios from 0.30-1.5, and PRF blends from PRF0 to PRF100. In total, 6,480 independent ignition delay simulations were performed. The correlation utilizes the traditional Arrhenius formulation; with equivalence ratio (φ), pressure (p), and oxygen mole percentage (xo2) dependencies. The exponents α, β, and γ were fitted to a third order polynomial with respect to temperature with an exponential roll-off to a constant value at low temperatures to capture the behavior expressed by the reaction mechanism. The location and rate of the roll-off functions were modified by linear functions of PRF.

Emissions Benefits of Group Hole Nozzle Injectors under Conventional Diesel Combustion Conditions

This work explores the effectiveness of common rail fuel injectors equipped with Grouped Hole Nozzles (GHNs) in aiding the mixing process and reducing particulate matter (PM) emissions of Conventional Diesel Combustion (CDC) engines, while maintaining manageable Oxides of Nitrogen (NOx) levels. Parallel (pGHN), converging (cGHN) and diverging (dGHN) - hole GHNs were studied and the results were compared to a conventional, single hole nozzle (SHN) with the same flow area. The study was conducted on a single cylinder medium-duty engine to isolate the effects of the combustion from multi-cylinder effects and the conditions were chosen to be representative of a typical mid-load operating point for an on-road diesel engine. The effects of injection pressure and the Start of Injection (SOI) timing were explored and the tradeoffs between these boundary conditions are examined by using a response surface fitting technique, to identify an optimum operating condition.

Friction Stir Spot Welding for Structural Aluminum Sheets

The Friction Stir Spot Welding (FSSW) process is a derivative of the friction stir welding (FSW) process, without lateral movement of the tool during the welding process. It has been applied in the production of aluminum joining for various Mazda and Toyota vehicles. Most of the applications and published studies were concentrated in aluminum sheet in the range of 1.0 to 1.5 mm, suitable for non-structural automotive closure applications. The objective of this study is to study the feasibility of FSSW process for automotive structural aluminum joining, up to 3 mm in thickness, for potentially replacement of self-piercing rivets (SPR) process. Joining thicker aluminum with FSSW tooling with a typical smooth concave shoulder and threaded probing pin, requires long process time, which would not be appropriate in mass-production automotive body construction. In this paper, an innovative FSSW tool with grooved shoulder was developed.

Effects of Fuel Physical Properties on Diesel Engine Combustion using Diesel and Bio-diesel Fuels

A computational study using multi-dimensional CFD modeling was performed to investigate the effects of physical properties on diesel engine combustion characteristics with bio-diesel fuels. Properties of typical bio-diesel fuels that were either calculated or measured are used in the study and the simulation results are compared with those of conventional diesel fuels. The sensitivity of the computational results to individual physical properties is also investigated, and the results provide information about the desirable characteristics of the blended fuels. The properties considered in the study include liquid density, vapor pressure, surface tension, liquid viscosity, liquid thermal conductivity, liquid specific heat, latent heat, vapor specific heat, vapor diffusion coefficient, vapor viscosity and vapor thermal conductivity. The results show significant effects of the fuel physical properties on ignition delay and burning rates at various engine operating conditions.

Influence of High Fuel Rail Pressure and Urea Selective Catalytic Reduction on PM Formation in an Off-Highway Heavy-Duty Diesel Engine

The influence of fuel rail pressure (FRP) and urea-selective catalytic reduction (SCR) on particulate matter (PM) formation is investigated in this paper along with notes regarding the NOx and other emissions. Increasing FRP was shown to reduce the overall soot and total PM mass for four operating conditions. These conditions included two high speed conditions (2400 rpm at 540 and 270 Nm of torque) and two moderated speed conditions (1400 rpm at 488 and 325 Nm). The concentrations of CO2 and NOx increased with fuel rail pressure and this is attributed to improved fuel-air mixing. Interestingly, the level of unburned hydrocarbons remained constant (or increased slightly) with increased FRP. PM concentration was measured using an AVL smoke meter and scanning mobility particle sizer (SMPS); and total PM was collected using standard gravimetric techniques. These results showed that the smoke number and particulate concentrations decrease with increasing FRP.

Diesel EGR Cooler Fouling

The buildup of deposits in EGR coolers causes significant degradation in heat transfer performance, often on the order of 20-30%. Deposits also increase pressure drop across coolers and thus may degrade engine efficiency under some operating conditions. It is unlikely that EGR cooler deposits can be prevented from forming when soot and HC are present. The presence of cooled surfaces will cause thermophoretic soot deposition and condensation of HC and acids. While this can be affected by engine calibration, it probably cannot be eliminated as long as cooled EGR is required for emission control. It is generally felt that “dry fluffy” soot is less likely to cause major fouling than “heavy wet” soot. An oxidation catalyst in the EGR line can remove HC and has been shown to reduce fouling in some applications. The combination of an oxidation catalyst and a wall-flow filter largely eliminates fouling. Various EGR cooler designs affect details of deposit formation.

Fatigue Behavior of Dissimilar Ultrasonic Spot Welds in Lap-Shear Specimens of Magnesium and Steel Sheets

Fatigue behavior of dissimilar ultrasonic spot welds in lap-shear specimens of magnesium AZ31B-H24 and hot-dipped-galvanized mild steel sheets is investigated based on experimental observations, closed-form stress intensity factor solutions, and a fatigue life estimation model. Fatigue tests were conducted under different load ranges with two load ratios of 0.1 and 0.2. Optical micrographs of the welds after the tests were examined to understand the failure modes of the welds. The micrographs show that the welds mainly fail from kinked fatigue cracks growing through the magnesium sheets. The optical micrographs also indicate that failure mode changes from the partial nugget pullout mode under low-cycle loading conditions to the transverse crack growth mode under high-cycle loading conditions. The closed-form stress intensity factor solutions at the critical locations of the welds are used to explain the locations of fatigue crack initiation and growth.

Failure modes of friction stir spot welds in lap-shear specimens of dissimilar high strength dual phase steel (DP780GA) and hot stamped boron steel (HSBS) sheets are investigated under quasi-static and cyclic loading conditions based on experimental observations. Optical micrographs of dissimilar DP780GA/HSBS friction stir spot welds made by a concave tool before and after failure are examined. The micrographs indicate that the failure modes of the welds under quasi-static and cyclic loading conditions are quite similar. The micrographs show that the DP780GA/HSBS welds mainly fail from cracks growing through the upper DP780GA sheets where the concave tool was plunged into during the welding process. Based on the observed failure modes, a kinked fatigue crack growth model is adopted to estimate fatigue lives.

Friction Stir Spot Welding (FSSW) of Advanced High Strength Steel (AHSS)

Friction stir spot welding (FSSW) is applied to join advanced high strength steels (AHSS): galvannealed dual phase 780 MPa steel (DP780GA), transformation induced plasticity 780 MPa steel (TRIP780), and hot-stamped boron steel (HSBS). A low-cost Si₃N₄ ceramic tool was developed and used for making welds in this study instead of polycrystalline cubic boron nitride (PCBN) material used in earlier studies. FSSW has the advantages of solid-state, low-temperature process, and the ability of joining dissimilar grade of steels and thicknesses. Two different tool shoulder geometries, concave with smooth surface and convex with spiral pattern, were used in the study. Welds were made by a 2-step displacement control process with weld time of 4, 6, and 10 seconds. Static tensile lap-shear strength achieved 16.4 kN for DP780GA-HSBS and 13.2 kN for TRIP780-HSBS, above the spot weld strength requirements by AWS. Nugget pull-out was the failure mode of the joint.

Removal of EGR Cooler Deposit Material by Flow-Induced Shear

A number of studies have identified a tendency for exhaust gas recirculation (EGR) coolers to foul to a steady-state level and subsequently not degrade further. One possible explanation for this behavior is that the shear force imposed by the gas velocity increases as the deposit thickens. If the shear force reaches a critical level, it achieves a removal of the deposit material that can balance the rate of deposition of new material, creating a stabilized condition. This study reports efforts to observe removal of deposit material in-situ during fouling studies as well as an ex-situ removal through the use of controlled air flows. The critical gas velocity and shear stress necessary to cause removal of deposit material is identified and reported. In-situ observations failed to show convincing evidence of a removal of deposit material. The results show that removal of deposit material requires a relatively high velocity of 40 m/s or higher to cause removal.

Failure mode and fatigue behavior of friction stir spot welds made with convex and concave tools in lap-shear specimens of dissimilar high strength dual phase steel (DP780GA) and hot stamped boron steel (HSBS) sheets are investigated based on experiments and a kinked fatigue crack growth model. Lap-shear specimens with the welds were tested under both quasistatic and cyclic loading conditions. Optical micrographs indicate that under both quasi-static and cyclic loading conditions, the welds mainly fail from cracks growing through the upper DP780GA sheets where the tools were plunged in during the welding processes. Based on the observed failure mode, a kinked fatigue crack growth model is adopted to estimate fatigue lives of the welds. In the kinked crack fatigue crack growth model, the stress intensity factor solutions for fatigue life estimations are based on the closed-form solutions for idealized spot welds in lap-shear specimens.

Corrosion Behavior of Mixed-Metal Joint of Magnesium to Mild Steel by Ultrasonic Spot Welding with and without Adhesives

Development of reliable magnesium (Mg) to steel joining methods is one of the critical issues in broader applications of Mg in automotive body construction. Ultrasonic spot welding (USW) has been demonstrated successfully to join Mg to steel and to achieve strong joints. In this study, corrosion test of ultrasonic spot welds between 1.6 mm thick Mg AZ31B-H24 and 0.8 mm thick galvanized mild steel, without and with adhesive, was conducted. Adhesive used was a one-component, heat-cured epoxy material, and was applied between overlapped sheets before USW. Corrosion test was conducted with an automotive cyclic corrosion test, which includes cyclic exposures of dipping in the 0.5% sodium chloride (NaCl) bath, a constant humidity environment, and a drying period. Lap shear strength of the joints decreased with the cycles of corrosion exposure. Good joint strengths were retained at the end of 30-cycle test.
