The Development of BMW Catalyst Concepts for LEV / ULEV and EU III / IV Legislations 6 Cylinder Engine with Close Coupled Main Catalyst

To meet LEV and EU Stage III emission requirements, it is necessary for new catalytic converters to be designed which exceed light-off temperature as quickly as possible. The technical solutions are secondary air injection, active heating systems such as the electrically heated catalytic converter, and the close coupled catalytic converter. Engine control functions are extensively used to heat the converter and will to play a significant role in the future. The concept of relocating the converter to a position close to the engine in an existing vehicle involves new conflicts. Examples include the space requirements, the thermal resistance of the catalytic coating and high temperature loads in the engine compartment.

A New Method for the Investigation of Unburned Oil Emissions in the Raw Exhaust of SI Engines

The study of oil emission is of essential interest for the engine development of modern cars, as well as for the understanding of hydrocarbon emissions especially during cold start conditions. A laser mass spectrometer has been used to measure single aromatic hydrocarbons in unconditioned exhaust gas of a H2-fueled engine at stationary and transient motor operation. These compounds represent unburned oil constituents. The measurements were accompanied by FID and GC-FID measurements of hydrocarbons which represent the burned oil constituents. The total oil consumption has been determined by measuring the oil sampled by freezing and weighing. It has been concluded that only 10 % of the oil consumption via exhaust gas has burned in the cylinders. A correlation of the emission of single oil-based components at ppb level detected with the laser mass spectrometer to the total motor oil emission has been found.

The lightweight construction strategies that are demanded by the automobile industry are being employed more and more. These strategies lead to the increasing importance of the forming method and types of materials used. Especially forming technologies based on liquid media have the potential to meet these demands. These forming technologies make it possible to produce parts that have both, more complex geometries and optimized characteristics. This forming technology constitutes an intelligent process management including the significant materials parameters and behavior, the simulation and some new developments especially for the optimization of the quality and the cycle time. Hydromechanical sheet forming (AHU®) is an alternative production (forming) process, with very interesting results and developments for the manufacture of specific automobile components.

BMW-ROOM An Object-Oriented Method for ASCET

This paper presents an object-oriented method customized for a tool-assisted development of car software components. Tough market conditions motivate smart software development. ASCET SD is a tool to generate target code from graphic specifications, avoiding costly programming in C. But ASCET lacks guidelines on what to do, how to do it, in what order, like a fully equipped kitchen without a cooking book. Plans to employ the tool for BMW vehicle software sparked off demand for an adequate, object-oriented real-time methodology. We show how to scan the methodology market in order to adopt an already existing method for this purpose. The result of the adaptation of a chosen method to ASCET SD is a pragmatic version of ROOM, which we call BROOM. We present a modeling guidebook that includes process recommendations not only for the automotive sector, but for real-time software development in general.

Test Substantiation of Aluminum Chassis with Particular Consideration of Extreme Loads

For the first time in volume production, supporting welded aluminum structures were used in the chassis area. Metal sheets, extruded sections, longitudinally seam welded pipes and castings were used as semi-finished products. Extensive strength tests, in cooperation with the Design Department and Production, resulted in sophisticated design solutions. In considering matters important to the customer, these solutions were substantiated through numerous examinations which are especially necessary for aluminum.

There is a common understanding that hydrogen has a great potential to be the fuel of the future. In addition to the challenge of developing appropriate hydrogen propulsion systems the development of hydrogen storage systems is the second big issue. Due to its high potential in cost and weight and specific storage capacity, the BMW Group is focusing on the development of liquid hydrogen storage systems. In the next hydrogen 7-Series the BMW Group is about to make for the first time the step from demonstration fleets to cars used by external users with a liquid hydrogen storage system. To realize this significant goal, special focus has to be put on high safety standards so that hydrogen can be considered as safe as common types of fuel, and on the every day reliability of the storage system. Moreover, the development of strong partnerships with suppliers is a key factor to realize the design and identify appropriate manufacturing processes.

The Innovative Control Technology for a New Hydroforming Press Concept

The company Schnupp GmbH + Co. Hydraulik KG, Bogen, has developed a new type of press for sheet metal hydroforming. The advantages of this machine are derived from its new cinematic characteristics, with spacers inserted between the machine frame and press ram during the forming process. These spacers transmit the high forces to the press frame via positive engagement. The nominal press force is generated by 100 short-stroke cylinder which are located underneath the table plate. These short-stroke cylinders, which can be switched on or off individually, are divided into six independent control circuits. Thus it is possible to influence the blankholder force locally during the forming process. A system of this kind has already found its successful application at AUDI AG, Ingolstadt, for the sheet metal hydroforming.

Presenting a Fourier-Based Air Path Model for Real-Time Capable Engine Simulation Enhanced by a Semi-Physical NO-Emission Model with a High Degree of Predictability

Longitudinal models are used to evaluate different vehicle-engine concepts with respect to driving behavior and emissions. The engine is generally map-based. An explicit calculation of both fluid dynamics inside the engine air path and cylinder combustion is not considered due to long computing times. Particularly for dynamic certification cycles (WLTC, US06 etc.), dynamic engine effects severely influence the quality of results. Hence, an evaluation of transient engine behavior with map-based engine models is restricted to a certain extent. The coupling of detailed 1D-engine models is an alternative, which rapidly increases the model computation time to approximately 300 times higher than that of real time. In many technical areas, the Fourier transformation (FT) method is applied, which makes it possible to represent superimposed oscillations by their sinusoidal harmonic oscillations of different orders.

ECU Integrated DSP Based Measurement System for Combustion Analysis

For development of new engines a ‘general purpose ECU’ for spark ignition engines with up to 12 cylinders has been developed. As part of this ECU a DSP (Digital Signal Processor)-based measurement unit for high frequency combustion analysis has been integrated. In this paper, details about this signal processing platform are given. The DSP-unit has 24 analog input channels. 12 channels are used for cylinder pressure measurement; the other 12 channels are general purpose ones. For example, they can be used for ionic current analysis. Additional digital inputs allow measurement of crank speed and crank speed variations. This is an important topic for misfire detection as part of the OBD regulations.

Structural component testing is essential for the development process to have an early knowledge of the real world behaviour of critical structural components in crash load cases. The objective of this work is to show the development for a self-sufficient structural component test bench, which can be used for different side impact crash load cases and can reflect the dynamic behaviour, which current approaches are not able. An existing basic system is used, which includes pneumatic cylinders with a controlled hydraulic brake and was developed for non-structural deformable applications only (mainly occupant assessments). The system is extended with a force-distance control. The method contains the analysis of a whole vehicle FEM simulation to develop a methodology for controlled force transmission with the pneumatic cylinders for a structural component test bench.

Shim Bond Coverage Analysis Using Artificial Intelligence

Shim bond coverage analysis is a common practice in brake and pad manufacturing during brake pad development. This analysis is used to assess the quality of a shim bond and quantify it in case of any quality or de-bond issues during production and warranty returns. Currently, the analysis is carried out manually in the industry using a 1:1 template printed on tracing paper, which is placed on the deboned shim to identify bad bonded regions. The bond coverage is then calculated manually based on the data obtained from the template, which is a time-consuming process taking around 15 minutes per pad/shim analysis. To minimize manual work and increase accuracy, artificial intelligence is being used to estimate the shim bonding quality and coverage. The idea is to feed the deboned shim and pad picture to the model and predict the following: Whether the bond coverage is good or bad. Identify the good/bad and unnecessary regions on the shim/pad for bond coverage analysis.

Analysis of the Piston Group Friction in a Single-Cylinder Gasoline Engine When Operated with Synthetic Fuel DMC/MeFo

Synthetic fuels for internal combustion engines offer CO2-neutral mobility if produced in a closed carbon cycle using renewable energies. C1-based synthetic fuels can offer high knock resistance as well as soot free combustion due to their molecular structure containing oxygen and no direct C-C bonds. Such fuels as, for example, dimethyl carbonate (DMC) and methyl formate (MeFo) have great potential to replace gasoline in spark-ignition (SI) engines. In this study, a mixture of 65% DMC and 35% MeFo (C65F35) was used in a single-cylinder research engine to determine friction losses in the piston group using the floating-liner method. The results were benchmarked against gasoline (G100). Compared to gasoline, the density of C65F35 is almost 40% higher, but its mass-based lower heating value (LHV) is 2.8 times lower. Hence, more fuel must be injected to reach the same engine load as in a conventional gasoline engine, leading to an increased cooling effect.

Better Understanding Factors of Impact on Brake System Corner Performance

The automotive industry continues to focus heavily on new electrified mobility strategies. Whether this electrified mobility consists of battery electric vehicles or electrified brake boost systems, there is a level of system sensitivity which presents new challenges throughout the industry during development of a new product. Most specifically in brake system development, much of the critical performance targets that have come along with electrification are cascaded down to the vehicle corner and its component performance. These corner level requirements have transformed to be more stringent in order to improve the overall system efficiency. It is important that the factors which lead to less than desirable performance are identified and understood. Some of the factors that influence the brake system corner performance are driven by multiple components, and this paper will go into identifying & explaining the following.
