Effect of Flange Radius and Width on the Fatigue Life of Wheel Hub under Cornering Loads

Automotive manufacturers are concerned about the safety of its customers. Safety critical components like wheel hub are designed considering the severe loads generated from various customer usage patterns. Accelerated tests, which are derived from Real World Usage Patterns (RWUP), are conducted at vehicle level to ensure the wheel hub meet the durability targets. Load and strain measurement are done to understand the critical lateral loading undergone by the wheel hub. Measured data is synthesized to drive the duty cycle. Finite Element (FE) Analysis of Wheel end is performed at module level considering measured loads to capture the exact load path in physical test. Simulation results are compared with the measured strain for validating the FE analysis procedure. FE analysis was repeated for different wheel hub designs, combinations of different flange radius (R) and flange width (t), to understand the effect of the two critical dimensions on wheel hub durability.

Virtual Road Approach for Vehicle Durability Simulations

In current scenario, virtual validation is one of the important phase for any new product development process. The initial step for virtual validation for durability analysis of vehicle is to understand the loads which are transmitted to body from the roads. In current methodology standard 3g load cases are considered. These are worst load cases which show more number of high stress locations on vehicle. In actual vehicle running condition, dynamic loads are coming on vehicle structure. These dynamic loads can be obtained by measuring the loads coming on the vehicle through road load data acquisition system. The use of measured loads posed challenges due to the non-availability of representative mule in the initial phase of vehicle development. To overcome these challenges, Mahindra & Mahindra developed a new approach which enabled the direct substitution of analytically synthesized loads for measured data.

Spot Weld Fatigue Correlation Improvement in Automotive Structures Using Stress Based Approach with Contact Modelling

In automotive Body-In-White (BIW) structures, stiffness and the fatigue behavior is greatly influenced by the properties of its joints. Spot welding is one of the most widely used process for joining of sheet metals in BIW. Spot weld fatigue life under Accelerated Durability Test (ADT) is crucial for durability performance of BIW structures. Experience of BIW validations highlighted more number of spot weld failures in CAE when compared to actual tests. Hence, lot of iterations in the form of design modifications are required to be carried out to make these spot welds meet the targets which increases design & development time as well as cost. Current practice uses force-based approach for predicting spot weld fatigue life in CAE. To improve the spot weld fatigue life correlation, extensive study has been carried out on the approaches used for calculating spot weld fatigue life, namely force & stress-based approaches.

Development of Virtual Hood Slam Test

The overall automotive industry is moving toward first time right test which in turn needs first time right analysis. This is due to the enormous pressure of cost, mass, time to market and availability of prototype vehicles for testing. Use of finite element methods enables to upfront predict the system behavior in operating conditions and evaluation of structural strength. In vehicle product development process, hood slam durability evaluation is one of the important tests for body closure structure. Current work showcases an effort made for developing virtual hood slam test. The virtual model consists of BIW, hood, hinge joint, interface like CRFM (cooling-radiator-fan module) and latch mechanism with spring preload. Analysis performed with LSDyna solver. An impact loading is applied by converting potential energy to kinetic energy, mimicking the hood dropping from a specified height on the hood latch.

Closure Slam CAE Method Investigation for Automobiles

In the current scenario, the major thrust is to simulate the customer usage pattern and lab test using virtual simulation methods. Going ahead, prime importance will be to reduce the number of soft tool prototype for all tests which can be predicted in CAE. Automotive door slam test is significantly complex in terms of prediction through simulation. Current work focuses on simulating the slam event and deriving load histories at different mounting locations through dynamic analysis using LSDyna. These extracted load histories are applied to trimmed door Nastran model and modal transient analysis is performed to find the transient stress history. This approach has a significant advantage of less computation time and stress-convergence with Nastran for performing multiple design iterations compared to LSDyna. Good failure correlation is achieved with the test using this approach. Using these load histories, design improvements are evaluated and robustness of the approach is validated.

Derivation of Extreme Static Durability Load Cases for FEA Based Vehicle Strength Evaluation

Validation of vehicle structure by use of finite element analysis is at the core of reduction of product development time. In the early phase of validation it is required to evaluate the strength of the vehicle structure to account for the loading during physical validation and service loading. In service the vehicle is subjected to variable loads. These act upon the components that originate from road roughness, maneuvers and power train loads. All systems in the vehicle represent more or less complicated elastic structures subjected to time varying loads. A time domain dynamic assessment of the vehicle structure is time consuming and expensive. Also in the early phase of design wherein several design iterations need to be carried out for design validation, it is practically impossible to conduct a dynamic analysis and fatigue life assessment. Extreme static load cases are traditionally being used for this process.

Deriving the Compressed Accelerated Test Cycle from Measured Road Load Data

Validation of vehicle structure is at the core of reduction of product development time. Robust and accelerated validation becomes an important task. In service the vehicle is subjected to variable loads. These act upon the components that originate from road roughness, manoeuvres and powertrain loads. Majority of the body in white and chassis structural failures are caused due to vertical loading. Measured road load data in test track have variable amplitude histories. These histories often contain a large percentage of small amplitude cycles which are non damaging. This paper describes a systematic approach to derive the compressed load cycle from the measured road load data in order to produce representative and meaningful yet economical load cycle for fatigue simulation. In-house flow was developed to derive the compressed load time history.

CAE Driven Light Weighting of Automotive Hood Using Multiple Loadcase Optimization

In the automotive industry the requirement for low emissions has led to the demand for lightweight vehicle structures. Light weighting can be achieved through different iterative approaches but is usually time consuming. Current paper highlights deployment of the multi-loadcase optimization approach for light weighting. This work involves developing a process for multiple loadcase optimization for automotive hood. The main goal is to minimize the weight of a hood assembly by meeting strength and stiffness targets. The design variables considered in this study are thickness of the panels. Design constraints were set for stress and stiffness based on DVP (Design Verification Plan) requirement. Optimization workflow is setup in mode-frontier with design objective of minimizing weight of hood.

A Case Study on Durability Analysis of Automotive Lower Control Arm Using Self Transducer Approach

A competitive market and shrinking product development cycle have forced automotive companies to move from conventional testing methods to virtual simulation techniques. Virtual durability simulation of any component requires determination of loads acting on the structure when tested on the proving ground. In conventional method wheel force transducers are used to extract loads at wheel center. Extracted wheel center forces are used to derive component loads through multi-body simulation. Another conventional approach is to use force transducers mounted directly on the component joineries where load needs to be extracted. Both the methods are costly and time-consuming. Sometimes it is not feasible to place a load cell in the system to measure hard point loads because of its complexities. In that case, it would be advantageous to use structure itself as a load transducer by strain gauging the component and use those strain values to extract hard point loads in virtual simulation.

Suspension Strain Correlation Using Flex Bodies in MBD

Automotive Suspension is one of the critical system in load transfer from road to Chassis or BIW. Using flex bodies in Multi body simulations helps to extract dynamic strain variation. This paper highlights how the MBD and FE integration helped for accurate strain prediction on suspension components. Overall method was validated through testing. Good strain correlation was observed in dynamic strains of constant amplitude in different loading conditions. Combination of different direction loading was also tested and correlated. Method developed can be used in the initial phase of the vehicle development program for suspension strength evaluation. Suspension is one of the important system in vehicle which is subjected to very high loading in all the directions. To predict the dynamic stresses coming on the suspension system due to transient loads, faster and accurate method is required. To accelerate the suspension design process it become necessary to get good accuracy in the results.

Analysis and Stack-Up Sequence Optimization for Fiber Reinforced Composite Hood

In today’s cost competitive environment, automotive companies are moving towards lightweight materials for reducing carbon footprint, increasing fuel economy and cost benefits. Fiber reinforced plastics (FRP) is one of the most attractive option considering its high strength to weight ratio. The advantage of continuous FRP composites is tailorability according to different performance requirements. This paper will focus on finite element analysis and optimization of automotive hood structure made up of continuous carbon fiber reinforced composite with epoxy resin based matrix. Composite hood structure is analyzed using detailed orthotropic composite laminate models and an appropriate composite material failure theory. Strength of FRPs is maneuvered by orientations of the fiber plies. Considering this, stack-up sequence optimization is performed considering bending, torsional stiffness and fundamental modes in dynamic analysis.
