New Vibration System for Advanced Drilling Composite-Metallic Stacks

To reduce the weight of aero structures, composite materials are combined with metallic parts. These multilayer materials are one-shot drilled during the assembly process. During drilling, interactions appear between the different layers creating new quality issues. To improve machining efficiency, the portable semi-automated drilling units commonly used for such operations need to be upgraded. For this purpose, vibration systems have been recently introduced into drilling units. This article first considers the effect of the reciprocating axial movement on the quality of the machined surface, then focuses on the effect of the oscillation parameters (frequency, magnitude) on the cutting process (cutting forces, thermal load, etc.). Experimental and numerical results are used to find the method that produces the optimal vibration setting. This method is then applied to the case of drilling composite-metallic stack.

Optimization of an Unmanned Aerial System' Wing Using a Flexible Skin Morphing Wing

In this paper, we describe a practically efficient methodology of improving the aerodynamic characteristics of an UAS's wing using a morphing approach. We have replaced a part of the original wings' upper and lower surfaces with a flexible, composite material skin whose shape can be modified, according to the variable airflow conditions, using internally placed actuators. The optimal displacements of the actuators, as functions of the external flow characteristics, are determined using a genetic algorithm based optimizer, coupled with a three - dimensional numerical extension of the classical lifting line model for estimating the modified wing aerodynamic coefficients. We have used the optimization tool to decrease the overall drag coefficient of a military grade UAS' wing equipped with the flexible skin. We have obtained good quality solutions for only a fraction of the computational cost needed when performing viscous flow field calculations.

A Non-Destructive Method to Classify the Correct Installation of Blind Bolts

Aerospace manufacturing requires efficient manufacturing processes. Composite materials are extensively used and manufacturing processes must evolve to overcome composite constraints for manufacturing and joining. Bolting is an extended joining process for composite materials in which a deformable blind bolt is stressed until joining forces are high enough to cause bolt breakage and ensure sufficient compression forces in the joint. Among bolting methods, blind bolting is an efficient composite joining method that enables the construction of aerospace composite structures accessing joints from a single side of the joint (front side), thus allowing for constructing closed structures where accessing the back side (blind side) is not possible. However, not being able to access the deformed head at the blind side prevents to perform a quality control and ensure a proper bolt deformation and a proper installation.

Wear Dependent Tool Reliability Analysis during Cutting Titanium Metal Matrix Composites (Ti-MMCs)

Metal matrix composites (MMCs) exhibit superior characteristics such as low weight, high stiffness, and high mechanical and physical properties. Inheriting such an outstanding combination of specifications, they are nowadays considered as the promising materials in the aerospace and biomedical industries. However, the presence of high abrasive reinforcing particles in MMCs leads to severe manufacturing issues. Due to the tool-particle interactions which occur during the machining of MMCs, high tool wear and poor surface finish are induced and those elements are considered as the main drawbacks of cutting MMCs. In this study, dry turning experiments were conducted for two different inserts and coated carbide on a bar of titanium metal matrix composite (Ti-MMC). Semi-finishing machining is operated with cutting parameters based on the tool supplier's recommendations which were not fully optimized. The maximum flank wear length (VBBmax) was selected as the tool wear criteria.

Preforming of a Fuselage C-Shaped Frame Manufactured by Resin Transfer Molding

The need for efficient manufacturing approaches has emerged with the increasing usage of composites for structural components in commercial aviation. Resin Transfer Molding (RTM), a process where a fiber preform is injected with resin into a closed tool, can achieve high fiber content required for structural components as well as improved dimensional accuracy since all surfaces are controlled by a tool surface. Moreover, RTM is well suited for parts that can be standardized throughout the aircraft, such as a fuselage frames and stringers. The objective of this investigation is to develop a preforming approach for a C-Shaped Fuselage frame. Two approaches are proposed: tri-axial braiding and hand lay-up of Non-Crimp Fabrics. The fiber architecture of the basic materials as well as the complete preforms is explained. The necessary preforming operations are detailed. The quality control measurement of fiber orientation and thickness are presented.

Electromagnetic Protection Hazards on Composite versus Metallic Aircraft

The lightning represents a fundamental threat to the proper operation of aircraft systems. For aircraft protection, Electromagnetic Compatibility requires conductive structure that will provide among all, electromagnetic shielding and protection from HIRF and atmospheric electricity threat. The interaction of lightning with aircraft structure, and the coupling of induced energy with harnesses and systems inside the airframe, is a complex subject mainly for composite aircraft. The immunity of systems is governed by their susceptibility to radiated or conducted electromagnetic energy. The driving mechanism of such susceptibility to lightning energy is the exposure to the changing magnetic field inside the aircraft and IR voltage produced by the flow of current through the structural resistance of the aircraft. The amplitude of such magnetic field and IR voltage is related to the shielding effectiveness of the aircraft skin (wiremesh, composite conductivity).

Process Change: Redesign of Composite Parts for Structural Integrity

The objective of this document is to present the methodology used to verify the structural integrity of a redesigned composite part. While shifting the manufacturing process of a composite part from pre-impregnated to a liquid resin injection process, the Composites Development team at Bombardier Aerospace had to redesign the component to a new set of design allowables. The Integrated Product Development Team (IPDT) was able to quickly provide a turnkey solution that assessed three aspects of airframe engineering: Design, Materials & Processes (M&P) and Stress. The focus of this paper will be the stress substantiation process led by the Stress Engineers. It will also bring up the synergies with M&P that are unique to the IPDT approach. The stress substantiation process required three distinct checks be confirmed.

Enhanced Robotic Automated Fiber Placement with Accurate Robot Technology and Modular Fiber Placement Head

The process of robotic automated fiber placement has been enhanced by combining the technologies of an accurate articulated robotic system with a modular Automated Fiber Placement (AFP) head. The accurate robotic system is comprised of an off-the-shelf 6-axis KUKA Titan KR1000L750 riding on a linear axis with an option for an additional part rotator axis. Each of the robot axes is enhanced with secondary position encoders. The modular fiber placement head features a robotic tool changer which allows quick-change of the process heads and an onboard creel. The quick-change fiber placement head and simplified tow path yields terrific process reliability and flexibility while allowing head preparations to occur offline. The system is controlled by a Siemens 840Dsl CNC which handles all process functions, robot motion, and executes software technologies developed by Electroimpact for superior positional accuracy including enhanced kinematics utilizing a high-order kinematic model.

Laser Through Transmission Welding of Non-pigmented Glass-pei to Carbon-pei

The performance benefits of fiber reinforced composites are now widely accepted and because of the critical importance of weight reduction throughout the aerospace industry, technical progress in many areas is rapid. In the field of high power lasers for material processing, advances are also being made with the widespread introduction of new technology multi-kilowatt fiber lasers; the work presented here successfully combines both technologies. Laser welding of specific composite combinations is demonstrated and mechanical test results are presented. These results show that good weld strength can be achieved at realistic speeds using standard laser optics. There is a strong possibility of scaling these results up to very much higher speeds and to many different material combinations; this will expand the opportunities for this technique considerably.

Thermal Simulation and Testing of Expanded Metal Foils Used for Lightning Protection of Composite Aircraft Structures

Since the 1960's, lightning protection of aircraft has been an important design aspect, a concern for the flying public, aircraft manufacturers and the Federal Aviation Administration (FAA). With the implementation of major aircraft structures fabricated from carbon fiber reinforced plastic (CFRP) materials, lightning protection has become a more complicated issue to solve. One widely used material for lightning strike protection of CFRP structures within the aerospace industry is expanded metal foil (EMF). EMF is currently used in both military and commercial passenger aircraft. An issue that has historically been an area of concern with EMF is micro cracking of paint on the composite structure which can result in corrosion of the metal foil and subsequent loss of conductivity. This paper addresses the issues of stress and displacement in the composite structure layup which contribute to paint cracking caused by aircraft thermal cycling.

A Novel Approach for Technology Development: A Success Story

The composites development team at Bombardier Aerospace has pushed the Integrated Product Development Team to a new level. The team has been created outside the business priorities and was partially funded by a provincial government initiative to create a greener aircraft. A dedicated R&D team can reduce the gap between the different disciplines by encouraging them to work as one entity and rapidly develop high Technology Readiness Level (TRL) and high Manufacturing Readiness Level (MRL) solutions. Additionally, the interactions between the groups create a harmonization of the development philosophy and a sharing of the building block approach. This leads to a significant cost and lead time reduction in the coupon, element and detail testing. The constitution of the team also has a great impact on the level of expertise and the flexibility to adjust to new demands.

Axial and Orbital Drilling of Thick Stacks for New Aircraft Assembly Process

This technical paper deals with design and manufacture of axial and orbital cutters for drilling large diameters holes in Carbon Fiber Reinforced Plastics (CFRP) / Titanium (TA6V) thick stack by means of an Automated Drilling Unit fixed on a drilling template. Creating tools that drill such stacked holes in a single operation is particularly difficult. The common strategies for tool designs designated to cutting composites stacked with metals as titanium include uncoated carbide, tools with a diamond coating applied by chemical vapor deposition (CVD). It is also question of what kind of drilling process should we use to achieve larger holes in minimum time. Therefore, axial drilling process with pilot, drill and ream steps find a competitor drilling process named orbital drilling which can achieve both operations in one step allowing then, burrless, free delamination, small and easy removable chips all with one tool being able to achieve different hole sizes.

Processing CSeries Aircraft Panels

Bombardier faced new manufacturing process challenges drilling and fastening CSeries* aircraft panels with multi-material stacks of composite (CFRP), titanium and aluminum in which Gemcor responded with a unique, flexible CNC Drivmatic® automatic fastening system, now in production at Bombardier. This joint technical paper is presented by Bombardier, expounding on manufacturing process challenges with the C Series aircraft design requirements and Gemcor presenting a unique solution to automatically fasten CFRP aft fuselage panels and aluminum lithium (Al Li) cockpit panels with the same CNC Drivmatic® system. After installation and preliminary acceptance at Bombardier, the CNC system was further enhanced to automatically fasten the carbon fiber pressure bulkhead dome assembly.

One Shot - Dry - Drilling of Composites / Aluminium Hybrid Stacked Materials in IT8 Quality

This article describes the physical background and the experience in the drilling of carbon fiber and aluminum-carbon fiber stacks. Low temperatures and intelligent chip removal technologies are the most important requirements for dry drilling or to avoid the MQL (minimum quantity lubrication). The drilling in one shot and in IT8 quality is mandatory. In case of machining metal, like aluminum or titanium, a lot of heat is generated by the tools and the cutting process. Machining of composites, the material and the tool should remain as cold as possible even by drilling without external or internal coolant. A new drill design is now developed, qualified and patented by MAPAL that allows the dry drilling of metals at very low temperatures also. We are now able to drill, all batches (composite / aluminum) without MMS. The high drilling feed and due to that, the shorter contact length between the tool and the material stack also gives us approximately twice the tool life.

Improved Multibody Model of Flexible Wing

In the development of High Altitude Long Endurance (HALE) UAVs and their control the flexibility of the wing must be taken into account. The wing of this type of UAVs, usually made of highly flexible composite materials, has high aspect ratio with significant bending-torsional deformation during flight. The NASA Helios, as an example, has tragically shown that wing deformation coupled with control and power operation can cause serious problem in flight, instability can suddenly occur and can be quite difficult to foresee. In this paper the mathematical description of a flexible wing multibody model is presented. It is suitable to simulate the effect of both structural flexibility and flight dynamics and maneuvering on the wing deformation, and can be used to help developing control strategies for air vehicles with highly deformable wings.

Development of a Drill Bit for CFRP/Aluminum-Alloy Stack: To Improve Flexibility, Economical Efficiency and Work Environment

In the expansion of composite material application, it is one of the most important subjects in assembly of aircraft structure how drilling of composite/metal stack should be processed in an efficient way. This paper will show the result of development of a drill bit for CFRP/Aluminum-alloy stack by Kawasaki Heavy Industries (KHI) and Sumitomo Electric Hardmetal (SEH). In order to improve workability and economic performance, the drill bit which enables drilling CFRP/Al-alloy stack: at 1 shot; from both directions; without air blow and coolant (just usual vacuuming); was required. A best mix drill bit which has smooth multi angles edge and pointed finishing edge was produced as a result of some trials. Developed drill bit achieved required performance and contributed to large cost reduction, labor hour saving, production speed increase and work environment improvement.

Fail Safe Drilling of CFRP/Titanium and /Aluminium Stack with H8 Quality for Aerospace Applications

Ever since the advent of fiber reinforced polymer materials in the field of Aerospace, Metal-FRP stacks started to gain importance due to their superior fatigue performance, phenomenal low weight and good specific strength. However the machining, specially drilling these multi stack materials has always proved to be a challenge for the field of manufacturing and assembly. Drilling holes in only metal with a drill (metal drill), the material removal is through a process of clear shearing since the tool is much harder and sharper than the base material. The tools hence wears at a much slower and gradual rate, also the malleable properties of the machined metal compensate to the reduced cutting capability of the worn out drill. These properties of the machined metal act like a ‘FAIL SAFE’ mechanism during the machining process assuring a trouble free fail safe environment during the drilling process. However, drilling FRP composites is altogether a different story.

Carded Recycled Carbon Fiber Mats for the Production of Thermoset Composites via Infusion/Compression Molding

The use of carbon fiber reinforced thermoset composites has doubled in the last decade raising questions about the waste generated from manufacturing and at end-of-life, especially in the aircraft industry. In this study, 2.5 cm long carbon fibers were recovered from thermoset composite waste using a commercial scale pyrolysis process. Scanning electron microscopy, density measurements, single filament tensile testing as well as micro-droplet testing were performed to characterize the morphology, mechanical properties, and surface adhesion of the fibers. The recycled fibers appeared to be mostly undamaged and clean, exhibiting comparable mechanical properties to virgin carbon fibers. A carding process followed by an ultrasound treatment produced randomly aligned recycled fiber mats. These mats were used to fabricate composite plates, with fiber volume fractions up to 40 %, by infusion / compression molding.

Fusion Framework for 3D Inspection and Thermal NDT

3D digitalization and modeling is very popular in industrial applications such as metrology, geometric dimensioning and tolerancing (GD&T) and tridimensional object inspection. The 3D captured data can be used for the inspection of object surfaces. However, hidden defects cannot be detected with this technology. In order to get this kind of information, NDT/E (Non-Destructive Testing/Examination) approaches are used (ultrasounds, infrared imaging, etc.). These two types of information are very important in aerospace products inspection (e.g. composite materials). The two modalities (3D Vision and NDT) are still used separately. In this work, we present a new multi-modal fusion framework for combining these two data types. The fusion scheme works on 3D image data and temporal thermal images in order to obtain a hybrid model for simultaneously inspecting the 3D surface and the hidden sub-surface defects.

More About Lightning Induced Effects on Systems in a Composite Aircraft

In order to guarantee systems immunity, lightning induced electromagnetic energy has to be lower than the system's susceptibility threshold. This can be achieved, if the aircraft structure provides a good protection against lightning current as well as against its electromagnetic induced field. Moreover such a structure is also required to constitute a ground plane that guarantees very low common mode impedance between all grounded systems in order to keep them at the same electrical potential. The interaction of lightning with aircraft structure, and the coupling of induced energy with harnesses and systems inside the airframe, is a complex phenomenon, mainly for composite aircraft. Composite structures are either not conductive at all (e.g., fiberglass) or are significantly less conductive than metals (e.g., carbon fiber).
