Utilization of CAE Tools to Assist Active Glove Box Design

Traditionally, Knee Air Bag (KAB) is constructed of a woven nylon or polyester fabric. Recently, Ford developed an injection molded air bag system for the passenger side called Active Glove Box (AGB). This system integrates a plastic bladder welded between the glove box outer and inner doors. This new system is smaller and lighter, thus improving the roominess and other creature comforts inside the passenger cabin while providing equivalent restraint performance as traditional knee airbag system. This patented technology allows positioning of airbags in new locations within the vehicle, thus giving more freedom to designers. The first application of this technology was standard equipment on the 2015 Ford Mustang. Given that this technology is first in the industry, it was a challenge to design, test and evaluate the performance of the system as there is no benchmark to compare this technology. A CAE driven design methodology was chosen to overcome this challenge.

Automating Instrument Panel Head Impact Simulation

Occupant head impact simulations on automotive instrument panels (IP) are routinely performed as part of an integrated design process during the course of IP development. Based on the requirements (F/CMVSS, ECE), head impact zones on the IP are first established, which are then used to determine the various “hit” locations to be tested/analyzed. Once critical impact locations are identified, CAE simulations performed which is a repetitive process that involves computing impact angles, positioning the rigid head form with an assigned initial velocity and defining suitable contacts within the finite element model. A commercially available CAE process automation tool was used to automate these steps and generate a head impact simulation model. Once the input model is checked for errors by the automated process, it can be submitted to a solver without any user intervention for analysis and report generation.

Effect of Fiber Orientation on the Mechanical Properties of Long Glass Fiber Reinforced (LGFR) Composites

Long glass fiber reinforced (LGFR) composites have been widely used in automotive industry to reduce vehicle weight and maintain relatively high mechanical performances. Due to the injection molding process, the distribution of fiber orientations varies at different locations and through the panel thickness, resulting in anisotropic and non-uniform mechanical properties. The current practice of computer modeling of these materials is generally using isotropic properties adjusted by a certain scale factor. The effect of fiber orientation is not carefully considered due to the complexity of fiber orientation distribution in the LGFR parts. The purpose of this paper is to identify key factors affecting vehicle attribute performances where LGFR composites are used; and provide an efficient way for accurate CAE modeling of LGFR composites. In this study, tensile coupons cut from a simple geometric injection molded plaque are tested.

Prediction of Part Warpage of Injection Molded Parts that are Joined using Vibration and Infrared Welding -A Simulation-Based Approach

A CAE simulation methodology was developed to predict the warpage and shape deviation from nominal in finished plastic sub-assemblies that are joined using Infra-Red (IR), hot-plate or vibration welding processes. An automotive glove box bin and door sub-assembly was used to develop the methodology. It was seen that part warpage from injection molding and welding causes warpage in final assembled product which results in gaps and the consequent loss in quality of appearance. The CAE simulation methodology included prediction of the part warpage with residual stress from the injection molding process, use the post-molded shape as an initial part condition for the welding process, and simulation of the welding process itself.
