Utilization of Man Power, Increment in Productivity by Using Lean Management in Kitting Area of Engine Manufacturing Facility - A Case Study

Abstract The project of lean management is implemented in General Motors India Private Limited, Pune, India plant. The aim of the project is to improve manpower utilization by removing seven types of wastes using lean management system in kitting process. Lean manufacturing or management is the soul of Just-In-Time philosophy and is not new in Automobile manufacture sector where it born. Kitting area is analogs to the modern supermarket where required components, parts, consumables, subassemblies are kept in bins. These bins are placed in racks so that choosing right part at right time can be achieved easily. Video recording, in-person observation, feedback from online operators and other departments such as maintenance, control, supply chain etc. are taken. It is observed that the work content performed by current strength of operators can be performed by less number of operators. After executing this project, it was possible to reduce one operator and increase manpower utilization.

Optimal Design of Carbon Fiber B-Pillar Structure Based on Equal Stiffness Replacement

Abstract Based on the characteristics of high strength and modulus of carbon fiber-reinforced composite (CFRP), in this article, the CFRP material was used to replace the steel material of the automobile’s B-pillar inner and outer plates, and the three-stage optimization design of the lamination structure was carried out. Firstly, this article used the principle of equal stiffness replacement to determine the thickness of the carbon fiber B-pillar inner and outer plates, and the structural design of the replaced B-pillar was also carried out. Secondly, on the basis of the vehicle collision model, the B-pillar subsystem model was extracted, and the material replacement and collision simulation were carried out.

Driveline Ratio Selection and Shift Map Optimization for Automatic Transmission Vehicle at Concept Phase through Simulations

Abstract Traditionally driveline ratios are selected based on trial and error method of proto vehicle testing. This consumes lot of time and increases overall vehicle development effort. Over last few decades, simulation-based design approach has been extensively used to alleviate this problem. This paper describes torque converter and final drive ratio (FDR) selection at concept phase for new Automatic Transmission (AT) vehicle development. Most of the critical data required for simulating vehicle performance and fuel economy (FE) targets were not available (e.g. shift map, clutch slip map, pedal map, dynamic torque, coast down, etc.) at an initial stage of the project. Hence, the risk for assuming right inputs and properly selecting FDR/Torque converter was particularly high. Therefore, a validated AVL Cruise simulation model based on an existing AT vehicle was used as a base for new AT vehicle development to mitigate the risk due to non-availability of inputs.

Study of Wedge-Actuated Continuously Variable Transmission

Abstract The mechanical efficiency of the current continuously variable transmission (CVT) suffers from high pump loss induced by a high-pressure system. A novel wedge mechanism is designed into the CVT clamp actuation system to generate the majority of clamp force mechanically. Therefore, the hydraulic system can operate at a low-pressure level most of the time, and the pump loss is greatly reduced to improve the CVT’s mechanical efficiency. Through dynamic analysis and design optimization, 90% of clamp force is contributed by the wedge mechanism and the rest of the 10% is generated by a conventional hydraulic system. The optimal design is validated through dynamic modeling using Siemens Virtual.Lab software by simulating the wedge clamp force generation, ratio change dynamics, and system response under tip-in conditions. After that, we built prototype components that target 70% of the clamp force contributed by the wedge mechanism and tested them on a transmission dynamometer.

Thermo-Mechanical Coupled Analysis-Based Design of Ventilated Brake Disc Using Genetic Algorithm and Particle Swarm Optimization

Abstract The brake discs are subjected to thermal load due to sliding by the brake pad and fluctuating loads because of the braking load. This combined loading problem requires simulation using coupled thermo-mechanical analysis for design evaluation. This work presents a combined thermal and mechanical finite element analysis (FEA) and evolutionary optimization-based novel approach for estimating the optimal design parameters of the ventilated brake disc. Five parameters controlling the design: inboard plate thickness, outboard plate thickness, vane height, effective offset, and center hole radius were considered, and simulation runs were planned. A total of 27 brake disc designs with design parameters as recommended by the Taguchi method (L27) were modeled using SolidWorks, and the FEA simulation runs were carried out using the ANSYS thermal and structural analysis tool.

Fault Diagnosis Approach for Roller Bearings Based on Optimal Morlet Wavelet De-Noising and Auto-Correlation Enhancement

Abstract This article presents a fault diagnosis approach for roller bearing by applying the autocorrelation approach to filtered vibration measured signal. An optimal Morlet wavelet filter is applied to eliminate the frequency associated with interferential vibrations; the raw measured signal is filtered with a band-pass filter based on a Morlet wavelet function whose parameters are optimized based on maximum Kurtosis. Autocorrelation enhancement is applied to the filtered signal to further reduce the residual in-band noise and highlight the periodic impulsive feature. The proposed technique is used to analyze the experimental measured signal of investigated vehicle gearbox. An artificial fault is introduced in vehicle gearbox bearing an orthogonal placed groove on the inner race with the initial width of 0.6 mm approximately. The faulted bearing is a roller bearing located on the gearbox input shaft - on the clutch side.

Real-Time Optimal Control of Power Management in a Fuel Cell Hybrid Electric Vehicle: A Comparative Analysis

Abstract Power split in Fuel Cell Hybrid Electric Vehicles (FCHEVs) has been controlled using different strategies ranging from rule-based to optimal control. Dynamic Programming (DP) and Model Predictive Control (MPC) are two common optimal control strategies used in optimization of the power split in FCHEVs with a trade-off between global optimality of the solution and online implementation of the controller. This is due to the fact that DP that offers the global optimal solution requires the pre-known knowledge of the driving condition for the whole drive cycle, which makes the real-time implementation of the strategy more challenging. In this paper, both control strategies are developed and tested on a FC/battery vehicle model, and the results are compared in terms of total energy consumption. In addition, the effects of the MPC prediction horizon length on the controller performance are studied.

Nonlinear Iterative Optimization Process for Multichannel Remote Parameter Control

Abstract In this article, compared with traditional Remote Parameter Control (RPC), the iterative process is improved based on linear transfer function (TF) estimation of the nonlinear dynamic system. In the improved RPC, the iteration coefficient is designed according to the convergence condition of the nonlinear iterative process, so that the convergence level, convergence speed, and iteration stability could be improved. The difference between the traditional and the improved RPC iterative process is discussed, the RPC iterative process of the nonlinear system is analyzed, and channel decoupling for Multi-Input Multi-Output (MIMO) system based on eigen-decomposition of the system TF and linear TF estimation is introduced. It assumes that the eigenvector matrix of the system TF remains the same, and the linear TF in the iterative process is estimated and updated, which is used for iterative calculation.

Application of Optimal Control Method to Path Tracking Problem of Vehicle

Abstract Path tracking is an essential stage for vehicle safety control. It is more newsworthy than ever in the automotive context and especially for autonomous vehicle. The study proposes an optimal control method for path tracking problem in inverse vehicle handling dynamics. The proposed method generates an expected trajectory which guarantees minimum clearance to the prescribed path by identifying the optimal steering torque input. Based on this purpose, the path tracking problem, which is treated as an optimal control problem, is then solved by local collocation method and mesh refinement. Finally, a real vehicle test is executed to verify the rationality of the proposed model and methodology. The results show that using control variables as a mesh refinement function can capture the dramatic changes in state variables, and the efficiency improvement is more significant as the number of the grid points increases.

Multicriteria Optimization, Sensitivity Analysis, and Prediction of Bond Characteristics of Vacuum Diffusion Bonded Aero Engine Ti6Al4V Alloy Joints

Abstract Joining titanium (Ti) alloys with conventional processes is difficult due to their complex structural properties and ability of phase transformation. Concerning all the difficulties, diffusion bonding is considered as an appropriate process for joining Ti alloys. Ti6Al4V, which is an α+β alloy widely used for aero engine component manufacturing, is diffusion bonded in this investigation. The diffusion bonding process parameters such as bonding temperature, bonding pressure, and holding time were optimized to achieve desired bonding characteristics such as shear strength, bonding strength, bonding ratio, and thickness ratio using response surface methodology (RSM). Empirical relationships were developed for the prediction of the bond characteristics, and sensitivity analysis was performed to determine the increment and decrement tendency of the shear strength with respect to the bonding parameters.

Metallurgical Approach for Improving Life and Brinell Resistance in Wheel Hub Units

Abstract Raceway Brinell damage is one major cause of wheel bearing (hub unit) noise during driving. Original Equipment Manufacturer (OEM) customers have asked continuously for its improvement to the wheel bearing supply base. Generally, raceway Brinelling in a wheel hub unit is a consequence of metallic yielding from high external loading in a severe environment usually involving a side impact to the wheel and tire. Thus, increasing the yielding strength of steel can lead to higher resistance to Brinell damage. Both the outer ring and hub based on Generation 3 (Gen. 3) wheel unit are typically manufactured using by AISI 1055 bearing quality steel (BQS); these components undergo controlled cooling to establish the core properties then case hardening via induction hardening (IH). This paper presents a modified grade of steel and its IH design that targets longer life and improves Brinell resistance developed by ILJIN AMRC (Advanced Materials Research Center).

Optimization of WEDM Cutting Parameters on Surface Roughness of 2379 Steel Using Taguchi Method

Abstract Surface roughness is one of the important aspects in producing quality die. Wire Electrical Discharge Machine (WEDM) is commonly used in tool and die fabrication, since the die material is usually difficult to cut using traditional metal removal processes. Selection of optimal WEDM cutting parameters is crucial to obtain quality die finish. In this study, 2379 steel which equivalent to SKD 11 is selected as the die material. Four main WEDM cutting parameters, namely, pulse duration (A), pulse interval (B), servo voltage (C), ignition pulse current (D), were experimentally evaluated for both main cut and multiple trim cuts using Taguchi Method. Taguchi’s L9 orthogonal array is employed for experimental design and analysis of variance (ANOVA) was used in recognizing levels of significance of WEDM cutting parameters.

Design and Analysis of a Formula SAE Vehicle Chain Sprocket under Static and Fatigue Loading Conditions

Abstract In this study, an attempt is made to deduce the number of teeth in the driven sprocket of a Formula SAE (FSAE) car using Optimum Lap software based on track run simulation of the car, which comes out to be 51 teeth. The sprocket material was selected as Aluminum Alloy AL-7075 T6 because of its strength-to-weight ratio. In addition to it, the generative design strategy by Fusion-360 was utilized to automatically engender the slotted sprocket design on the ground of stress induced on it during operation. Furthermore, the design was verified virtually carrying out static structural and fatigue analysis under the worst-case scenario in CAE software. The overall weight reduction achieved was around 45%. Furthermore, the center-to-center distance between the sprockets and the number of chain links required were also calculated on the basis of space constraints and the wrap angle of the sprocket.

A Novel Approach for Integrating the Optimization of the Lifetime and Cost of Manufacturing of a New Product during the Design Phase

Abstract Maximum lifetime and minimum manufacturing cost for new products are the primary goals of companies for competitiveness. These two objectives are contradictory and the geometric dimensions of the products directly control them. In addition, the earlier design errors of new products are predicted, the easier and more inexpensive their rectification becomes. To achieve these objectives, we propose in this article a novel model that makes it possible to solve the problem of optimizing the lifespan and the manufacturing cost of new products during the phase of their design. The prediction of the life of the products is carried out by an energy damage method implemented on the finite element (FE) calculation by using the ABAQUS software. The manufacturing cost prediction is carried out by applying the ABC cost estimation analytical method. In addition, the optimization problem is solved by the method of genetic algorithms.

Optimization Approach of Turning Process of Multiwalled Carbon Nanotubes-Aluminium Oxide/Epoxy Hybrid Nanocomposites

Abstract The high quality of the machined parts in a short time is a research challenge for enhancing these parts’ operating performance. Optimizing the machining operations and adequately selecting the cutting parameters can solve this challenge. Thus, this work proposes an optimization approach of the machining process parameters of epoxy hybrid nanocomposites reinforced by multiwall carbon nanotubes (MWCNTs) and aluminum oxide (Al2O3). Cutting speed (V), feed rate (F), insert nose radius, and depth of cut (D) were the machining parameters. The roundness error and surface roughness (Ra) were selected as process response control parameters. The optimization techniques such as response surface method (RSM) and grey relation analysis (GRA) with the variance of analysis (ANOVA) were involved. Forty experimental runs were performed. The RSM optimization and ANOVA results showed that the insert nose radius and F are the most significant factors that affect the Ra.

Stability Analysis of Combined Braking System of Tractor-Semitrailer Based on Phase-Plane Method

Abstract An analysis method for the stability of combined braking system of tractor-semitrailer based on phase-plane is investigated. Based on a 9 degree of freedom model, considering longitudinal load transfer, nonlinear model of tire and other factors, the braking stability of tractor-semitrailer is analyzed graphically on the phase plane. The stability of both tractor and semitrailer with different retarder gear is validated with the energy plane, β plane, yaw angle plane and hinged angle plane. The result indicates that in the long downhill with curve condition, both tractor and semitrailer show good stability when retarder is working at 1st and 2nd gear, and when it is at 3rd gear, the tractor is close to be unstable while semitrailer is unstable already. Besides, tractor and semitrailer both lose stability when retarder is working at the 4th gear.

Design of High-Lift Airfoil for Formula Student Race Car

Abstract A two-dimensional model of three elements, high-lift airfoil, was designed at a Reynolds number of ?????? using computational fluid dynamics (CFD) to generate downforce with good lift-to-drag efficiency for a formula student open-wheel race car basing on the nominal track speeds. The numerical solver uses the Reynolds-averaged Navier-Stokes (RANS) equation model coupled with the Langtry-Menter four-equation transition shear stress transport (SST) turbulence model. Such model adds two further equations to the ?? − ?? SST model resulting in an accurate prediction for the amount of flow separation due to adverse pressure gradient in low Reynolds number flow. The ?? − ?? SST model includes the transport effects into the eddy-viscosity formulation, whereas the two equations of transition momentum thickness Reynolds number and intermittency should further consider transition effects at low Reynolds number.

Machining Quality Analysis of Powertrain Components Using Plane Strain Finite Element Cutting Models

Abstract Finite Element Analysis (FEA) of metal cutting is largely the domain of research organizations. Despite significant advances towards accurately modelling metal machining processes, industrial adoption of these advances has been limited. Academic studies, which mainly focused on orthogonal cutting, fail to address this discrepancy. This paper bridges the gap between simplistic orthogonal cutting models and the complex components typical in the manufacturing sector. This paper outlines how to utilize results from orthogonal cutting simulations to predict industrially relevant performance measures efficiently. In this approach, using 2D FEA cutting models a range of feed, speed and rake angles are simulated. Cutting force coefficients are then fit to the predicted cutting forces. Using these coefficients, forces for 3D cutting geometries are calculated.

Modeling the Effect of Foam Density and Strain Rate on the Compressive Response of Polyurethane Foams

Abstract Due to the high deformability and energy dissipation capacity of polymer foams in compression, they are used in automotive applications to mitigate mechanical impacts. The mechanical response of the foams is strongly affected by their density. Phenomenological relations have been proposed to describe the effect of foam density on their stress-strain response in compression at a fixed loading rate and the effect of loading rate at a fixed foam density. In the present work, these empirical approaches are combined allowing for the dependence of loading rate effect in compression on foam density. The minimum experimental data set for calibration of the proposed model consists of compression test results at two different loading rates of foams with two different densities.

Increased Thread Load Capability of Bolted Joints in Light Weight Design

Abstract Within the scope of today’s product development in automotive engineering, the aim is to produce lighter and solid parts with higher capabilities. On the one hand lightweight materials such as aluminum or magnesium are used, but on the other hand, increased stresses on these components cause higher bolt forces in joining technology. Therefore screws with very high strength rise in importance. At the same time, users need reliable and effective design methods to develop new products at reasonable cost in short time. The bolted joints require a special structural design of the thread engagement in low-strength components. Hence an extension of existing dimensioning of the thread engagement for modern requirements is necessary. In the context of this contribution, this will be addressed in two ways: on one hand extreme situations (low strength nut components and high-strength fasteners) are considered.
