X-ray Imaging of Cavitation in Diesel Injectors

Cavitation plays a significant role in high pressure diesel injectors. However, cavitation is difficult to measure under realistic conditions. X-ray phase contrast imaging has been used in the past to study the internal geometry of fuel injectors and the structure of diesel sprays. In this paper we extend the technique to make in-situ measurements of cavitation inside unmodified diesel injectors at pressures of up to 1200 bar through the steel nozzle wall. A cerium contrast agent was added to a diesel surrogate, and the changes in x-ray intensity caused by changes in the fluid density due to cavitation were measured. Without the need to modify the injector for optical access, realistic injection and ambient pressures can be obtained and the effects of realistic nozzle geometries can be investigated. A range of single and multi-hole injectors were studied, both sharp-edged and hydro-ground. Cavitation was observed to increase with higher rail pressures.

Validation of Wireless Power Transfer up to 11kW Based on SAE J2954 with Bench and Vehicle Testing

Wireless Power Transfer (WPT) promises automated and highly efficient charging of electric and plug-in-hybrid vehicles. As commercial development proceeds forward, the technical challenges of efficiency, interoperability, interference and safety are a primary focus for this industry. The SAE Vehicle Wireless Power and Alignment Taskforce published the Recommended Practice J2954 to help harmonize the first phase of high-power WPT technology development. SAE J2954 uses a performance-based approach to standardizing WPT by specifying ground and vehicle assembly coils to be used in a test stand (per Z-class) to validate performance, interoperability and safety. The main goal of this SAE J2954 bench testing campaign was to prove interoperability between WPT systems utilizing different coil magnetic topologies. This type of testing had not been done before on such a scale with real automaker and supplier systems.

Understanding Fuel Stratification Effects on Partially Premixed Compression Ignition (PPCI) Combustion and Emissions Behaviors

Fuel stratification effects on the combustion and emissions behaviors for partially premixed compression ignition (PPCI) combustion of a high reactivity gasoline (research octane number of 80) was investigated using the third generation Gasoline Direct-Injection Compression Ignition (Gen3 GDCI) multi-cylinder engine. The PPCI combustion mode was achieved through a double injection strategy. The extent of in-cylinder fuel stratification was tailored by varying the start of second fuel injection timing (SOIsecond) while the first fuel injection event was held constant and occurred during the intake stroke. Based on the experimental results, three combustion characteristic zones were identified in terms of the SOIsecond - CA50 (crank angle at 50% cumulative heat release) relationship: (I) no response zone (HCCI-like combustion); (II) negative CA50 slope zone: (early PPCI mode); and (III) positive CA50 slope zone (late PPCI mode).

Ultrafast X-Ray Phase-Enhanced Microimaging for Visualizing Fuel Injection Process

Propagation-based and phase-enhanced x-ray imaging was developed as a unique metrology technique to visualize the internal structure of high-pressure fuel injection nozzles. We have visualized the microstructures inside 200-μm fuel injection nozzles in a 3-mm-thick steel housing using this novel technique. Furthermore, this new x-ray-based metrology technique has been used to directly study the highly transient needle motion in the nozzles in situ and in real-time, which is virtually impossible by any other means. The needle motion has been shown to have the most direct effect on the fuel jet structure and spray formation immediately outside of the nozzle. In addition, the spray cone-angle has been perfectly correlated with the numerically simulated fuel flow inside the nozzle due to the transient nature of the needle during the injection.

Transient Efficiency, Performance, and Emissions Analysis of a Hydrogen Internal Combustion Engine Pick-up Truck

Hydrogen is considered one of the most promising future energy carriers. There are several challenges that must be overcome in order to establishing a “hydrogen economy”, including the development of a practical, efficient, and cost-effective power conversion device. Using hydrogen as a fuel for internal combustion engines is a huge step toward developing a large-scale hydrogen infrastructure. This paper summarizes the testing of a hydrogen powered pick-up truck on a chassis dynamometer. The vehicle is powered by a port-injected 8-cylinder engine with an integrated supercharger and intercooler. The 4-wheel drive chassis dynamometer is equipped with a hydrogen delivery, metering and safety system as well as hydrogen specific instrumentation. This instrumentation includes numerous sensors, includes a wide-band lambda sensor and an exhaust gas hydrogen analyzer. This analyzer quantifies the amount of unburned hydrogen in the exhaust indicating the completeness of the combustion.

Time-Resolved and Quantitative Characterization of Highly Transient Gasoline Sprays by X-Radiography

Using synchrotron x-radiography and mass deconvolution techniques, this work reveals strikingly interesting structural and dynamic characteristics of the direct injection (DI) gasoline hollow-cone sprays in the near-nozzle region. Employed to measure the sprays, x-radiography allows quantitative determination of the fuel distribution in this optically impenetrable region with a time resolution of better than 1 μs, revealing the most detailed near-nozzle mass distribution of a DI gasoline fuel spray ever detected. Based on the x-radiographs of the spray collected from four different perspectives, enhanced mathematical and numerical analyses were developed to deconvolute the mass density of the gasoline hollow-cone spray. This leads to efficient and accurate regression curve fitting of the measured experimental data to obtain essential parameters of the density distribution that are then used in reconstructing the cross-sectional density distribution at various times and locations.

Time Resolved, Three Dimensional Mass Distribution of Diesel Sprays Measured with X-Ray Radiography

Most previous measurements of diesel sprays have yielded few details regarding the near-nozzle structure of the sprays. X-ray radiography measurements have provided quantitative, time-resolved measurements of spray behavior, but the radiography data are projections of the actual fuel distribution. In this study, diesel sprays from two axial, single-hole nozzles are measured using x-ray radiography from several viewing angles. A model-based reconstruction is used to determine the actual density distribution from the projected data. The spray from the hydroground nozzle is eccentric and relatively dense, while the spray from the non-hydroground nozzle is asymmetric and far less dense. Even several mm from the nozzles, the calculated density values are high enough to call into question the assumptions underlying many standard CFD spray models.

Technologies for Recycling Shredder Residue

Recovering metals from obsolete automobiles, home appliances, and other metal-containing obsolete durables and other scrap involves shredding these objects and separating the reusable metals from the shredded material by using magnets, eddy current separators, and metal detectors. Over 12 million automobiles are shredded annually in the United States alone, and almost all of the 4.5 million metric tonnes (5 million short tons) of the shredder residue produced in the United States annually is disposed of in landfills. Over 13.6 million tonnes (15 million tons) of shredder residue is generated worldwide every year. The rise in disposal costs is further exacerbated in that the percentage of shredder residue that must be disposed of, in comparison with the percentage of marketable recovered metals, is increasing because of the increasing content of polymers in automobiles and in home appliances.

Statistical Analysis of Fuel Effects on Cylinder Conditions Leading to End-Gas Autoignition in SI Engines

Currently there is a significant research effort being made in gasoline spark/ignition (SI) engines to understand and reduce cycle-to-cycle variations. One of the phenomena that presents this cycle-to-cycle variation is combustion knock, which also happens to have a very stochastic behavior in modern SI engines. Conversely, the CFR octane rating engine presents much more repeatable combustion knock activity. The aim of this study is to assess the impact of fuel composition on the cycle to cycle variation of the pressure and timing of end gas autoignition. The variation of cylinder conditions at the timing of end-gas autoignition (knock point) for a wide selection of cycle ensembles have been analyzed for several constant RON 98 fuels on the CFR engine, as well as in a modern single-cylinder gasoline direct injection (GDI) SI engine operated at RON-like intake conditions.

Shock Waves Generated by High-Pressure Fuel Sprays Directly Imaged by X-Radiography

Synchrotron x-radiography and a novel fast x-ray detector are used to visualize the detailed, time-resolved structure of the fluid jets generated by a high pressure diesel-fuel injection. An understanding of the structure of the high-pressure spray is important in optimizing the injection process to increase fuel efficiency and reduce pollutants. It is shown that x-radiography can provide a quantitative measure of the mass distribution of the fuel. Such analysis has been impossible with optical imaging due to the multiple-scattering of visible light by small atomized fuel droplets surrounding the jet. In addition, direct visualization of the jet-induced shock wave proves that the fuel jets become supersonic under appropriate injection conditions. The radiographic images also allow quantitative analysis of the thermodynamic properties of the shock wave.

Separation Techniques for Auto Shredder Residue

Disposal of automobile shredder residue (ASR), remaining from the reclamation of steel from junked automobiles, promises to be an increasing environmental and economic concern. Argonne National Laboratory (ANL) is investigating alternative technology for recovering value from ASR while also, it is hoped, lessening landfill disposal concerns. Of the ASR total, some 20% by weight consists of plastics. Preliminary work at ANL is being directed toward developing a protocol, both mechanical and chemical (solvent dissolution), to separate and recover polyurethane foam and the major thermoplastic fraction from ASR. Feasibility has been demonstrated in laboratory-size equipment.

Road Snow Coverage Estimation Using Camera and Weather Infrastructure Sensor Inputs

Modern vehicles use automated driving assistance systems (ADAS) products to automate certain aspects of driving, which improves operational safety. In the U.S. in 2020, 38,824 fatalities occurred due to automotive accidents, and typically about 25% of these are associated with inclement weather. ADAS features have been shown to reduce potential collisions by up to 21%, thus reducing overall accidents. But ADAS typically utilize camera sensors that rely on lane visibility and the absence of obstructions in order to function, rendering them ineffective in inclement weather. To address this research gap, we propose a new technique to estimate snow coverage so that existing and new ADAS features can be used during inclement weather. In this study, we use a single camera sensor and historical weather data to estimate snow coverage on the road. Camera data was collected over 6 miles of arterial roadways in Kalamazoo, MI.

Residual Gas Fraction Measurement and Estimation of the CFR Octane Rating Engine Operating Under HCCI Conditions

The autoignition chemistry of fuels depends on the pressure, temperature, and time history that the fuel-air mixture experiences during the compression stroke. While piezoelectric pressure transducers offer excellent means of pressure measurement, temperature measurements are not commonly available and must be estimated. Even if the pressure and temperature at the intake and exhaust ports are measured, the residual gas fraction (RGF) within the combustion chamber requires estimation and greatly impacts the temperature of the fresh charge at intake valve closing. This work replaced the standard D1 Detonation Pickup of a CFR engine with a rapid sampling valve to allow for in-cylinder gas sampling at defined crank-angle times during the compression stroke. The extracted cylinder contents were captured in an emissions sample bag and its composition was subsequently analyzed in an AVL i60 emissions bench.

Recycling of the Changing Automobile and Its Impact on Sustainability

Over 250 million vehicles are operating on United States roads and highways and over 12 million of them reach the end of their useful lives annually. These end-of-life vehicles (ELVs) contain over 24 million tons (21.8 million metric tonnes) of materials including ferrous and non-ferrous metals, polymers, glass, and automotive fluids. They also contain many parts and components that are still useable and some that could be economically rebuilt or remanufactured. Dismantlers acquire the ELVs and recover from them parts for resale “as-is” or after remanufacturing. The dismantler then sells what remains of the vehicle, the “hulk”, to a shredder who shreds it to recover and sell the metals. Presently, the remaining non-metallic materials, commonly known as shredder residue, are mostly landfilled. The vehicle manufacturers, now more than ever, are working hard to build more energy efficient and safer, more affordable vehicles.

Recent Developments in X-ray Diagnostics for Cavitation

Cavitation plays an important role in fuel injection systems. It alters the nozzle's internal flow structure and discharge coefficient, and also contributes to injector wear. Quantitatively measuring and mapping the cavitation vapor distribution in a fuel injector is difficult, as cavitation occurs on very short time and length scales. Optical measurements of transparent model nozzles can indicate the morphology of large-scale cavitation, but are generally limited by the substantial amount of scattering that occurs between vapor and liquid phases. These limitations can be overcome with x-ray diagnostics, as x-rays refract, scatter and absorb much more weakly from phase interfaces. Here, we present an overview of some recent developments in quantitative x-ray diagnostics for cavitating flows. Measurements were conducted at the Advanced Photon Source at Argonne National Laboratory, using a submerged plastic test nozzle.

Quantitative Measurements of Direct-Injection Gasoline Fuel Sprays in Near-Nozzle Region Using Synchrotron X-Ray

A quantitative and time-resolved technique has been developed to probe the dense spray structure of direct-injection (DI) gasoline sprays in near-nozzle region. This technique uses the line-of-sight absorption of monochromatic x-rays from a synchrotron source to measure the fuel mass with time resolution better than 1 μs. The small scattering cross-section of fuel at x-rays regime allows direct measurements of spray structure that are difficult with most visible-light optical techniques. Appropriate models were developed to determine the fuel density as a function of time.

Quantification of Shot-to-Shot Variation in Single Hole Diesel Injectors

Recent advancements in x-ray radiography diagnostics for direct injection sprays at Argonne's Advanced Photon Source have allowed absorption measurements of individual spray events, in addition to ensemble-averaged measurements. These measurements offer insight into the shot-to-shot variation of these sprays in the near-nozzle, spray formation region. Three single hole diesel injectors are studied across various injection and ambient pressures, spanning 14 different conditions. We calculated two dimensional maps of the standard deviation in line of sight mass distribution between individual spray events. These illuminated the spatial and temporal extent of variability between spray events. Regions of large fluctuations were observed to move downstream during the initial spray period and reached a steady state location after this initial transient.

Performance, Efficiency, and Emissions Evaluation of a Supercharged, Hydrogen-Powered, 4-Cylinder Engine

This paper presents the results of efficiency, emissions, and performance testing of a supercharged, hydrogen-powered, four-cylinder engine. Tests were run at various speeds, loads, and air/fuel ratios in order to identify advantageous operating regimes. The tests revealed that a maximum thermal brake efficiency of 37% could be achieved and that certain operating regimes could achieve NOx emissions as low as 1 ppm without aftertreatment. Measurement of cylinder pressure traces in all four cylinders allowed a detailed assessment of cylinder-cylinder deviation. Several measures to further increase hydrogen engine performance in order to reach the goals set by the U.S. Department of Energy are being discussed.

Performance of a Printed Bimetallic (Stainless Steel and Bronze) Engine Head Operating under Stoichiometric and Lean Spark Ignited (SI) Combustion of Natural Gas

Additive manufacturing was used to fabricate a head for an automotive-scale single-cylinder engine operating on natural gas. The head was consisted of a bimetallic composition of stainless steel and bronze. The engine performance using the bimetallic head was compared against the stock cast iron head. The heads were tested at two speeds (1200 and 1800 rpm), two brake mean effective pressures (6 and 10 bar), and two equivalence ratios (0.7 and 1.0). The bimetallic head showed good durability over the test and produced equivalent efficiencies, exhaust temperatures, and heat rejection to the coolant to the stock head. Higher combustion temperatures and advanced combustion phasing resulted from use with the bimetallic head. The implication is that with optimization of the valve timing, an efficiency benefit may be realized with the bimetallic head.

Particle Size and Number Emissions from RCCI with Direct Injections of Two Fuels

Many concepts of premixed diesel combustion at reduced temperatures have been investigated over the last decade as a means to simultaneously decrease engine-out particle and oxide of nitrogen (NO ) emissions. To overcome the trade-off between simultaneously low particle and NO emissions versus high "diesel-like" combustion efficiency, a new dual-fuel technique called Reactivity Controlled Compression Ignition (RCCI) has been researched. In the present study, particle size distributions were measured from RCCI for four gasoline:diesel compositions from 65%:35% to 84%:16%, respectively. Previously, fuel blending (reactivity control) had been carried out by a port fuel injection of the higher volatility fuel and a direct in-cylinder injection of the lower volatility fuel. With a recent mechanical upgrade, it was possible to perform injections of both fuels directly into the combustion chamber.
