Virtual testing driven development process for side impact safety

A new simulation tool was established and approved by TRW as part of the continuous improvement of the development process. This tool allows the OEM and the system supplier to keep high quality even with further reduced development times. The introduction of the tool in a side air-bag development program makes it possible to ensure high development confidence with a reduced number of vehicle crash tests and late availability of interior component parts.

Title: Development of Reusable Body and Comfort Software Functions

The potential to reduce the cost of embedded software by standardizing the application behavior for Automotive Body and Comfort domain functions is explored in this paper. AUTOSAR, with its layered architecture and a standard definition of the interfaces for Body and Comfort application functions, has simplified the exchangeability of software components. A further step is to standardize the application behavior, by developing standard specifications for common Body and Comfort functions. The corresponding software components can be freely exchanged between different OEM/Tier-1 users, even if developed independently by multiple suppliers. In practice, individual OEM users may need to maintain some distinction in the functionality. A method of categorizing the specifications as ‘common’ and ‘unique’, and to configure them for individual applications is proposed. This allows feature variability by means of relatively simple adapter functions.

The reduction of vehicle exhaust particle emissions is a success story of European legislation. Various particle number (PN) counters and calibration procedures serve as tools to enforce PN emission limits during vehicle type approval (VTA) or periodical technical inspection (PTI) of in-use vehicles. Although all devices and procedures apply to the same PN-metric, they were developed for different purposes, by different stakeholder groups and for different target costs and technical scopes. Furthermore, their calibration procedures were independently defined by different stakeholder communities. This frequently leads to comparability and interpretation issues. Systematic differences of stationary and mobile PN counters (PN-PEMS) are well-documented. New, low-cost PTI PN counters will aggravate this problem. Today, tools to directly compare different instruments are scarce.

To meet LEV and EU Stage III emission requirements, it is necessary for new catalytic converters to be designed which exceed light-off temperature as quickly as possible. The technical solutions are secondary air injection, active heating systems such as the electrically heated catalytic converter, and the close coupled catalytic converter. Engine control functions are extensively used to heat the converter and will to play a significant role in the future. The concept of relocating the converter to a position close to the engine in an existing vehicle involves new conflicts. Examples include the space requirements, the thermal resistance of the catalytic coating and high temperature loads in the engine compartment.

BMW's concept for recycling old cars seeks to avoid shredder residues in the recycling process to the greatest possible extent. Any absolutely unavoidable, non-utilizable residues are to be suitable for disposal at domestic waste sites. An important feature of this recycling concept is the removal of operating fluids and dismantling of any components, parts and materials worthy of further use from old cars. This corporate policy, supported by legal standards calls for the automobile recycler to meet increasing demands in terms of facilities and equipment as internal processes. Proper fulfilment of these requirements is indeed a fundamental prerequisite for companies wishing to be accepted within the network of recycling plants. Like the production of vehicles, the subsequent utilisation and recycling of vehicles must be considered in the light of economic criteria.

The BMW AVZ Wind Tunnel Center

The new BMW Aerodynamisches Versuchszentrum (AVZ) wind tunnel center includes a full-scale wind tunnel, "The BMW Windkanal" and an aerodynamic laboratory "The BMW AEROLAB." The AVZ facility incorporates numerous new technology features that provide design engineers with new tools for aerodynamic optimization of vehicles. The AVZ features a single-belt rolling road in the AEROLAB and a five-belt rolling road in the Windkanal for underbody aerodynamic simulation. Each of these rolling road types has distinct advantages, and BMW will leverage the advantages of each system. The AEROLAB features two overhead traverses that can be configured to study vehicle drafting, and both static and dynamic passing maneuvers. To accurately simulate "on-road" aerodynamic forces, a novel collector/flow stabilizer was developed that produces a very flat axial static pressure distribution. The flat static pressure distribution represents a significant improvement relative to other open jet wind tunnels.

For the first time in volume production, supporting welded aluminum structures were used in the chassis area. Metal sheets, extruded sections, longitudinally seam welded pipes and castings were used as semi-finished products. Extensive strength tests, in cooperation with the Design Department and Production, resulted in sophisticated design solutions. In considering matters important to the customer, these solutions were substantiated through numerous examinations which are especially necessary for aluminum.

Multicore-based ECUs are increasingly used in embedded automotive software systems to allow more demanding automotive applications at moderate cost and energy consumption. Using a high number of parallel processors together with a high number of executed software components results in a practically unmanageable number of deployment alternatives to choose from. However correct deployment is one important step for reaching timing goals and acceptable latency, both also a must to reach safety goals of safety-relevant automotive applications. In this paper we focus at reducing the complexity of deployment decisions during the phases of allocation and scheduling. We tackle this complexity of deployment decisions by a mixed constructive and analytic approach.

Studies on Enhanced CVS Technology to Achieve SULEV Certification

For the measurement of exhaust emissions, Constant Volume Sampling (CVS) technology is recommended by legislation and has proven its practical capability in the past. However, the introduction of new low emission standards has raised questions regarding the accuracy and variability of the CVS system when measuring very low emission levels. This paper will show that CVS has the potential to achieve sufficient precision for certification of SULEV concepts. Thus, there is no need for the introduction of new test methods involving high cost. An analysis of the CVS basic equations indicates the importance of the Dilution Factor (DF) for calculating true mass emissions. A test series will demonstrate that, by adjusting the dilution and using state of the art analyzers, the consistency of exhaust results is comparable with those of LEV concepts, measured with conventional CVS systems and former standard analyzers.

Robustness and Reliability Enhancement on Retractor Noise Testing, from Development Considerations to Round Robin

Sensing and acting elements to guarantee the locking functions of seat belt retractors can emit noise when the retractor is subjected to externally applied vibrations. For these elements to function correctly, stiffness, inertia and friction needs to be in tune, leading to a complex motion resistance behavior, which makes it delicate to test for vibration induced noise. Requirements for a noise test are simplicity, robustness, repeatability, and independence of laboratory and test equipment. This paper reports on joint development activities for an alternative test procedure, involving three test laboratories with different equipment. In vehicle observation on parcel shelf mounted retractors, commercially available test equipment, and recent results from multi-axial component tests [1], set the frame for this work. Robustness and reliability of test results is being analyzed by means of sensitivity studies on several test parameters.

From an acoustical point of view, the integration of seatbelt retractors in a vehicle is a real challenge that has to be met early in the vehicle development process. The buzz and rattle noise of seat belt retractors is a weak yet disturbing interior noise. Street irregularities excite the wheels and this excitation is transferred via the car body to the mounting location of the retractor. Ultimately, the inertia sensor of the locking mechanism is also excited. This excitation can be amplified by structural resonances and generate a characteristic impact noise. The objective of this paper is to describe a simulation method for an early development phase that predicts the noise-relevant low frequency local modes and consequently the contact of the retractor with the mounting panel of the car body via the finite element method.

OSEKtime: A Dependable Real-Time Fault-Tolerant Operating System and Communication Layer as an Enabling Technology for By-Wire Applications

The new generation of drive-by-wire systems currently under development has demanding requirements on the electronic architecture. Functions such as brake-by-wire or steer-by-wire require continued operation even in the presence of component failures. The electronic architecture must therefore provide fault-tolerance and real-time response. This in turn requires the operating system and the communication layer to be predictable, dependable and composable. It is well known that this properties are best supported by a time-triggered approach. A consortium consisting of German and French car manufacturers and suppliers, which aims at becoming a working group within the OSEK/VDX initiative, the OSEKtime consortium, is currently defining a specification for a time-triggered operating system and a fault-tolerant communication layer.1 The operating system and the communication layer are based on applicable interfaces of the OSEK/VDX standard.

Novel Index for Evaluation of Particle Formation Tendencies of Fuels with Different Chemical Compositions

Current regulatory developments aim for stricter emission limits, increased environmental protection and purification of air on a local and global scale. In order to find solutions for a cleaner combustion process, it is necessary to identify the critical components and parameters responsible for the formation of emissions. This work provides an evaluation process for particle formation during combustion of a modern direct injection engine, which can help to create new aftertreatment techniques, such as a gasoline particle filter (GPF) system, that are fit for purpose. With the advent of “real driving emission” (RDE) regulations, which include market fuels for the particulate number testing procedure, the chemical composition and overall quality of the fuel cannot be neglected in order to yield a comparable emission test within the EU and worldwide.

New Acoustic Test Facilities of BMW

BMW has introduced new test stands for noise measurements on passenger cars and motorcycles. Information is given on room conditions, machinery equipment, sound levels, frequency ranges and types of measurement. The semi-anechoic room is designed for measuring the sound distribution emitted by a single vehicle. Road influence is simulated by a reflecting floor and a roller-dynamometer. The free field sound distribution in terms of distance and direction is measured in the anechoic room. This room has high-precision installations for sound source identification and noise mapping. The reverberation room serves to measure sound power emitted by the test object. Its second purpose is to subject the bodywork to a high-power external sound source and to measure the sound-deadening effect of the passenger compartment. In conclusion, the presentation provides reports on the initial experience with these test facilities.

There is a common understanding that hydrogen has a great potential to be the fuel of the future. In addition to the challenge of developing appropriate hydrogen propulsion systems the development of hydrogen storage systems is the second big issue. Due to its high potential in cost and weight and specific storage capacity, the BMW Group is focusing on the development of liquid hydrogen storage systems. In the next hydrogen 7-Series the BMW Group is about to make for the first time the step from demonstration fleets to cars used by external users with a liquid hydrogen storage system. To realize this significant goal, special focus has to be put on high safety standards so that hydrogen can be considered as safe as common types of fuel, and on the every day reliability of the storage system. Moreover, the development of strong partnerships with suppliers is a key factor to realize the design and identify appropriate manufacturing processes.

The environmental impact of the automobile and its components is of growing importance not only in public debates but also in the complex decision making process regarding future car concepts. To calculate the environmental compatibility of car components BMW has developed various quantifying instruments and a holistic Life-Cycle Analysis (LCA) approach. The development phase significantly affects the entire life-cycle of a product. Suitable design criteria, recycling requirements and in-house standards have therefore been developed and established. One of the most important objectives in optimizing the environmental compatibility of the automobile is the realization of intelligent lightweight concepts. This means one has to find the most appropriate solution in terms of ecology and economy. Due to modern development processes car manufacturers and their suppliers have to intensify their cooperation also in this area.

Autonomous driving systems and connected mobility are the next big developments for the car manufacturers and their suppliers during the next decade. To achieve the high computing power needs and fulfill new upcoming requirements due to functional safety and security, heterogeneous processor architectures with a mixture of different core architectures and hardware accelerators are necessary. To tackle this new type of hardware complexity and nevertheless stay within monetary constraints, high performance computers, inspired by state of the art data center hardware, could be adapted in order to fulfill automotive quality requirements. The European Processor Initiative (EPI) research project tries to come along with that challenge for next generation semiconductors. Generation of Realistic Communication Scenarios for the Simulation of Automotive Multiplex Systems

The increasing complexity of communication protocols for asynchronous multiplex systems requires the use of simulation during the optimisation of these protocols or the integration of other control units. Consideration of realistic communication behaviour of the connected control units is essential for performance analysis of multiplex systems. For a first pass, the use of simple statistical distributions (e.g. Poisson distribution) is suitable to get some simulation results. A better way to get realistic results is the approximation of empirical communication data through the use of more complex statistical distribution (e.g. mixed Erlang distributions). In this paper several approaches for the approximation of empirical data are presented. Beside simple statistical distributions (with one parameter), the use of more complex statistical distributions is discussed and methods for the identification of their parameters are presented.

Experimental Investigations and Computations of Unsteady Flow Past a Real Car Using a Robust Elliptic Relaxation Closure with a Universal Wall Treatment

In the present work we investigated experimentally and computationally the unsteady flow around a BMW car model including wheels*. This simulation yields mean flow and turbulence fields, enabling the study aerodynamic coefficients (drag and lift coefficients, three-dimensional/spatial wall-pressure distribution) as well as some unsteady flow phenomena in the car wake (analysis of the vortex shedding frequency). Comparisons with experimental findings are presented. The computational approach used is based on solving the complete transient Reynolds-Averaged Navier-Stokes (TRANS) equations. Special attention is devoted to turbulence modelling and the near-wall treatment of turbulence. The flow calculations were performed using a robust, eddy-viscosity-based ζ - ƒ turbulence model in the framework of the elliptic relaxation concept and in conjunction with the universal wall treatment, combining integration up to the wall and wall functions.
