Variational Autoencoders for Dimensionality Reduction of Automotive Vibroacoustic Models

In order to predict reality as accurately as possible leads to the fact that numerical models in automotive vibroacoustic problems become increasingly high dimensional. This makes applications with a large number of model evaluations, e.g. optimization tasks or uncertainty quantification hard to solve, as they become computationally very expensive. Engineers are thus faced with the challenge of making decisions based on a limited number of model evaluations, which increases the need for data-efficient methods and reduced order models. In this contribution, variational autoencoders (VAEs) are used to reduce the dimensionality of the vibroacoustic model of a vehicle body and to find a low-dimensional latent representation of the system.

The Third Generation of Valvetrains - New Fully Variable Valvetrains for Throttle-Free Load Control

The SI-engine has a disadvantage in fuel economy compared with a DI-Diesel engine. One of the major effects is the throttle-driven load control with its pumping losses. The main target is to reduce these losses in the thermodynamic process with a throttle-free load control. BMW has developed fully variable valve trains as a possible technical solution to realise a load control by regulating the valve lift and the closing time of the inlet valve. The essential variability can be achieved by fully variable mechanical valve trains or mechatronic systems both showing a robust running behavior in emissions and cyclic fluctuations. The camshaft driven mechanical system is based on the technology of the BMW Double-VANOS system. An additional variability makes it possible to shift the valve lift continuously in order to control the valve closing. The highest variability is given by a system with each valve being controlled seperatly.

The European Union Mg-Engine Project - Generation of Material Property Data for Four Die Cast Mg-Alloys

A specific objective of the European Mg-Engine project is to qualify at least two die cast Mg alloys with improved high temperature properties, in addition to satisfactory corrosion resistance, castability and costs. This paper discusses the selection criteria for high temperature alloys leading to four candidate alloys, AJ52A, AJ62A, AE44 and AE35. Tensile-, creep- and fatigue testing of standard die cast test specimens at different temperatures and conditions have led to a very large amount of material property data. Numerous examples are given to underline the potential for these alloys in high temperature automotive applications. The subsequent use of the basic property data in material models for design of automotive components is illustrated.

The Development of Turbine Volute Surface Temperature Models for 3D CFD Vehicle Thermal Management Simulations: Part 3: Exhaust Radial Turbine Volute Systems

Modern exhaust systems contain not only a piping network to transport hot gas from the engine to the atmosphere, but also functional components such as the catalytic converter and turbocharger. The turbocharger is common place in the automotive industry due to their capability to increase the specific power output of reciprocating engines. As the exhaust system is a main heat source for the under body of the vehicle and the turbocharger is located within the engine bay, it is imperative that accurate surface temperatures are achieved. A study by K. Haehndel [1] implemented a 1D fluid stream as a replacement to solving 3D fluid dynamics of the internal exhaust flow. To incorporate the 3D effects of internal fluid flow, augmented Nusselt correlations were used to produce heat transfer coefficients. It was found that the developed correlations for the exhaust system did not adequately represent the heat transfer of the turbocharger.

System Level Design Simulation to Predict Passive Safety Performance for CFRP Automotive Structures

Despite increasingly stringent crash requirements, the body structures of future mainstream production cars need to get lighter. Carbon fiber reinforced polymer (CFRP) composites with a density 1/5th of steel and very high specific energy absorption represent a material technology where substantial mass can be saved when compared to traditional steel applications. BMW have addressed the demanding challenges of producing several hundred composite Body-in-White (BIW) assemblies a day and are committed to significant adoption of composites in future vehicle platforms, as demonstrated in the upcoming i3 and i8 models. A next step to further integrate composites into passenger cars is for primary structural members, which also perform critical roles in passive safety by absorbing large amounts of energy during a crash event.

Reinforced Light Metals for Automotive Applications

Efficiency and dynamic behavior of a vehicle are strongly affected by its weight. Taking into consideration comfort, safety and emissions in modern automobiles, lightweight design is more of a challenge than ever in automotive engineering. Materials development plays an important role against this background, since significant weight decrease is made possible through the substitution of high density materials and more precise adjustment of material parameters to the functional requirements of components. Reinforced light metals, therefore, offer a promising approach due to their high strength to weight ratio. The paper gives an overview on matrix and reinforcement structures suited for the high volume output of the automotive industry. Further analytical and numerical approaches to describe the strengthening effects and the good mechanical characteristics of these composite materials are presented.

Real-Time Engine Models

Engine management systems in modern motor vehicles are becoming increasingly extensive and complex. The functionality of the control units which are the central components of such systems is determined by the hardware and software. They are the result of a lengthy development and production process. Road testing of control units, together with testing them on the engine test bench, is very time consuming and costly. An alternative is to test control units away from their actual environment, in a virtual context. This involves operating the control unit on a Hardware-in-the-Loop test bench. The control unit's large number of individual and interlinked functions necessitates a structured, reproducible test procedure. These tests can, however, only be conducted once an engine prototype has been completed, as the parameters for the existing conventional models are determined from the data measured on the test bench.

Mechanical Property Evaluation of Permanent-Mould Cast AM-SC1™ Mg-Alloy

AM-SC1™ is a high temperature Mg alloy that was originally developed as a sand casting alloy for automotive powertrain applications. The alloy has been selected as the engine block material for both the AVL Genios LE and the USCAR lightweight magnesium engine projects. The present work assesses the potential of this alloy for permanent-mould die cast applications. Thermo-physical and mechanical properties of AM-SC1 were determined for material derived from a permanent-mould die casting process. The mechanical properties determined included: tensile, creep, bolt load retention/relaxation and both low and high cycle fatigue. To better assess the creep performance, a comparative analysis of the normalized creep properties was carried out using the Mukherjee-Dorn parameter, which confirmed the high viscoplastic performance of AM-SC1 compared with common creep resistant high pressure die cast (HPDC) Mg-alloys.

Light Weight Engine Construction through Extended and Sustainable Use of Mg-Alloys

Eight partners from Europe and one from North America have joined efforts in a EU-supported project to find new ways for sustainable production of Mg-based engine blocks for cars. The ultimate aim of the work is to reduce vehicle weight, thereby reducing fuel consumption and CO2 emissions from operation of the vehicle. Four new magnesium alloys are considered in the project and an engine block has been series cast - 20 each in two alloys. An extensive mechanical testing program has been initiated to identify in particular the high temperature limits of the four alloys and a significant experimental study of proper bolt materials for joining is being done in parallel. Engine redesign and life cycle analysis has also been completed to secure the future sustainable exploitation of the project results. This paper presents an overview of the work and results obtained until now - 3 months before the ending date of the project.

Implementation and Validation of the G-equation Model Coupled with Flamelet Libraries for Simulating Premixed Combustion in I.C. Engines

The G-equation model was implemented in the commercial code ANSYS CFX and validated against experimental data in order to successfully simulate turbulent premixed combustion in internal combustion engines. The model is based on the level-set approach. Two transport equations are solved respectively for the G-scalar mean value, representing the local distance function from the time-averaged mean flame front, and its variance, correlated to the turbulent flame brush thickness. The model closure for tracking the flame front is based on an algebraic expression for the turbulent burning velocity. The composition of the reacted mixture is evaluated by coupling the code with flamelet libraries generated with the ANSYS CFX-RIF package by means of a reaction progress variable computed as a function of the G-related quantities.

Frequency-based substructuring for virtual prediction and uncertainty quantification of thin-walled vehicle seat structures

Finite element simulation (FE) makes it possible to analyze the structural dynamic behavior of vehicle seat structures in early design phases to meet Noise-Vibration-Harshness (NVH) requirements. For this purpose, linear simulations are usually used, which neglect many nonlinear mechanical properties of the real structure. These models are trimmed to fit global vibration behavior based on the complex description of contact or jointed definitions. Targeted design is therefore only possible to a limited extent. The aim of this work is to characterize the entire seat structure and its sub-components in order to identify the main contributors using experimental and simulative data. The Lagrange Multiplier Frequency Based Substructuring (LM-FBS) method is used for this purpose. Therefore, the individual subsystems of seat frame, seat backrest and headrest are characterized under different conditions.

Evaluation of the Recyclability of Vehicles During the Product Development Phases

In a voluntary agreement, the German automobile industry has undertaken to recover 95 percent by weight of End–of–Life Vehicles in the year 2015. In addition, the European draft directive on „End–of–Life Vehicles” recycling calls for evidence that at least than 85 percent by weight of the materials are suitable for material recycling. It is therefore essential while new vehicles are being developed to be in a position to assess their suitability for dismantling and recycling. An automobile consists of a large number of individual components, each of which must be examined separately before a well–founded statement regarding the overall recycling level can be made. For this purpose the BMW Group has developed its own dismantling software which permits virtual dismantling analysis even during a vehicle's development phase and thus enables suitability for recycling to be determined at the earliest possible time.

Enhanced VALVETRONIC Technology for Meeting SULEV Emission Requirements

BMW VALVETRONIC technology is able to maintain the most important measures to reduce emissions. The further optimized charge movement created by VALVETRONIC stabilizes the combustion in the catalyst heating mode with extremely retarded ignition timing. When the engine is warm the high residual gas tolerance ensures very low Engine-Out NOx emissions and at the same time a low level of hydrocarbons. The atomization of fuel droplets due to high flow velocity in the valve gap area leads to improved mixture formation and reduced wall wetting. Engine-Out HC emissions in a cold engine are therefore reduced. Combined, the emission measures achieve robust and efficient emission control. In combination with additional after-treatment like secondary air system and catalysts using high cell density VALVETRONIC engines form an excellent base for SULEV emission regulations without neglecting the typical BMW claim of efficient dynamics.

An increasing environmental consciousness as well as the awareness for sustained preservation of natural resources causes new regulations for emissions and great efforts for fuel economy and increasing oil service intervals. For a better understanding of the process generating pollutants, the emissions of every phase of the combustion cycle have to be monitored online. Moreover, it is important to measure the raw exhaust gas during different driving cycles and investigate the influence of different parameters as for example changing engine operating conditions. The new mass spectrometer (MS) based measurement system allows the direct detection of unburned gaseous oil HC without tracers. The gas inlet system enables crank angle resolved monitoring of different raw exhaust gas compounds in the exhaust manifold or directly in the cylinder.

Developing Planar Laser-Induced Fluorescence for the Investigation of the Mixture Formation Process in Hydrogen Engines

Planar laser-induced fluorescence (PLIF) has been successfully used for the investigation of the mixture formation process in hydrogen engines. Detailed information has been obtained about the process development (qualitative measurements) and on the fuel/air-ratio (quantitative measurements) in the combustion chamber. These results can be used for further optimization of the mixture formation and the combustion process concerning emissions and fuel consumption. The measurement technique used here is not limited to hydrogen and can also be applied to other fuel gases like natural gas. The main topic of this paper is the experimental verification of the PLIF data by simultaneous Raman scattering measurements. By Raman scattering the fuel/air-ratio can directly be determined from the direct concentration measurements of the different gas species.

Cylinder Heads for High Power Gasoline Engines - Thermomechanical Fatigue Life Prediction

Increasing demands on engine efficiency and specific power have resulted in progressively higher loadings on internal components of combustion engines. Therefore the durability assessment of such components is increasingly in demand, triggered by both reliability and economic requirements. Within this context the TMF cylinder head simulation process established at BMW is presented in the following article. The numerical model is able to account for thermo-mechanical loading histories. These lead to a transient evolution of the material characteristics during the lifetime due to aging in aluminum alloys. Therefore a viscoplastic constitutive model is coupled with an aging model to handle the change in precipitation structure and the effect on the material properties, especially for non heat-treated secondary aluminum alloys. The local damage evolution is modeled based on the growth of micro cracks.

Continuos Failure Prediction Model for Nonlinear Load Paths in Successive Stamping and Crash Processes

The validity of numerical simulations is still limited by the unknown failure of materials when nonlinear load paths in successive stamping and crash processes occur. Localized necking is the main mechanism for fractures in ductile sheet metal. The classical forming limit curve (FLC) is limited to linear strain paths. To include the effects of nonlinear strain paths a theoretical model for instability (algorithm CRACH) has been used. The algorithm has been developed on the basis of the Marciniak model [8]. The calibration and validation of this approach is done by a set of multistage experiments under static and dynamic strain rates for a mild steel.

Conceptualization and Implementation of a Scalable Powertrain, Modular Energy Storage and an Alternative Cooling System on a Student Concept Vehicle

The Deep Orange program immerses automotive engineering students into the world of an OEM as part of their 2-year graduate education. In support of developing the program’s seventh vehicle concept, the students studied the sponsoring brand essence, conducted market research, and made a heuristic assessment of competitor vehicles. The upfront research lead to the definition of target customers and setting vehicle level targets that were broken down into requirements to develop various vehicle sub-systems. The powertrain team was challenged to develop a scalable propulsion concept enabled by a common vehicle architecture that allowed future customers to select (at the point of purchase) among various levels of electrification best suiting their needs and personal desires. Four different configurations were identified and developed: all-electric, two plug-in hybrid electric configurations, and an internal combustion engine only.

This paper presents new aspects of the casting and manufacturing of BMWs inline six-cylinder engine. This new spark-ignition engine is the realization of the BMW concept of efficient dynamics at high technological level. For the first time in the history of modern engine design, a water-cooled crankcase is manufactured by magnesium casting for mass production. This extraordinary combination of magnesium and aluminium is a milestone in engine construction and took place at the light-metal foundry at BMW's Landshut plant. This paper gives a close summary about process development, the constructive structure, and the manufacturing and testing processes.

BMW High Precision Fuel Injectionin Conjunction with Twin-Turbo Technology: a Combination for Maximum Dynamic and High Fuel Efficiency

The new inline six cylinder Twin-Turbo gasoline engine forms the pinnacle of BMW's wide range of straight-six power units, developing maximum output of 300hp and a peak torque of 300 lb-ft with a displacement of 3.0 litre. Using two turbochargers in combination with the new BMW High Precision Fuel Injection leads to a responsive build-up of torque and to an impressive development of power over a wide engine speed range. This paper gives a detailed overview of the turbocharger-and the injection system and describes the effect of both systems on power and torque, as well as on fuel consumption and emission. The big advantage of using two small turbochargers is their low moment of inertia, even the slightest movement of the accelerator pedal by the driver's foot serving to immediately build up superior pressure and power. This puts an end to the turbo “gap” previously typical of a turbocharged power unit.
