Weight Reduction through the Design and Manufacturing of Composite Half-Shafts for the EcoCAR 3

EcoCAR 3 is a university based competition with the goal of hybridizing a 2016 Chevrolet Camaro to increase fuel economy, decrease environmental impact, and maintain user acceptability. To achieve this goal, university teams across North America must design, test, and implement automotive systems. The Colorado State University (CSU) team has designed a parallel pretransmission plug in hybrid electric design. This design will add torque from the engine and motor onto a single shaft to drive the vehicle. Since both the torque generating devices are pre-transmission the torque will be multiplied by both the transmission and final drive. To handle the large amount of torque generated by the entire powertrain system the vehicle's rear half-shafts require a more robust design. Taking advantage of this, the CSU team has decided to pursue the use of composites to increase the shaft's robustness while decreasing component weight.

Weathering of Thermal Control Coatings

Spacecraft radiators reject heat to their surroundings. Radiators can be deployable or mounted on the body of the spacecraft. NASA's Crew Exploration Vehicle is to use body mounted radiators. Coatings play an important role in heat rejection. The coatings provide the radiator surface with the desired optical properties of low solar absorptance and high infrared emittance. These specialized surfaces are applied to the radiator panel in a number of ways, including conventional spraying, plasma spraying, or as an appliqué. Not specifically designed for a weathering environment, little is known about the durability of conventional paints, coatings, and appliqués upon exposure to weathering and subsequent exposure to solar wind and ultraviolet radiation exposure. In addition to maintaining their desired optical properties, the coatings must also continue to adhere to the underlying radiator panel.

Wear Dependent Tool Reliability Analysis during Cutting Titanium Metal Matrix Composites (Ti-MMCs)

Metal matrix composites (MMCs) exhibit superior characteristics such as low weight, high stiffness, and high mechanical and physical properties. Inheriting such an outstanding combination of specifications, they are nowadays considered as the promising materials in the aerospace and biomedical industries. However, the presence of high abrasive reinforcing particles in MMCs leads to severe manufacturing issues. Due to the tool-particle interactions which occur during the machining of MMCs, high tool wear and poor surface finish are induced and those elements are considered as the main drawbacks of cutting MMCs. In this study, dry turning experiments were conducted for two different inserts and coated carbide on a bar of titanium metal matrix composite (Ti-MMC). Semi-finishing machining is operated with cutting parameters based on the tool supplier's recommendations which were not fully optimized. The maximum flank wear length (VBBmax) was selected as the tool wear criteria.

V2V Communication Based Real-World Velocity Predictions for Improved HEV Fuel Economy

Studies have shown that obtaining and utilizing information about the future state of vehicles can improve vehicle fuel economy (FE). However, there has been a lack of research into whether near-term technologies can be utilized to improve FE and the impact of real-world prediction error on potential FE improvements. In this study, a speed prediction method utilizing simulated vehicle-to-vehicle (V2V) communication with real-world driving data and a drive cycle database was developed to understand if incorporating near-term technologies could be utilized in a predictive energy management strategy to improve vehicle FE. This speed prediction method informs a predictive powertrain controller to determine the optimal engine operation for various prediction durations. The optimal engine operation is input into a validated high-fidelity fuel economy model of a Toyota Prius.

Update On SLD Engineering Tools Development

The airworthiness authorities (FAA, JAA, Transport Canada) will be releasing a draft rule in the 2006 timeframe concerning the operation of aircraft in a Supercooled Large Droplet (SLD) environment aloft. The draft rule will require aircraft manufacturers to demonstrate that their aircraft can operate safely in an SLD environment for a period of time to facilitate a safe exit from the condition. It is anticipated that aircraft manufacturers will require a capability to demonstrate compliance with this rule via experimental means (icing tunnels or tankers) and by analytical means (ice prediction codes). Since existing icing research facilities and analytical codes were not developed to account for SLD conditions, current engineering tools are not adequate to support compliance activities in SLD conditions. Therefore, existing capabilities need to be augmented to include SLD conditions.

Thin Film Measurement Assessment of the VPCAR Water Recovery System in Partial and Microgravity

The Vapor Phase Catalytic Ammonia Removal (VPCAR) system is being developed to recycle water for future NASA Exploration Missions [1,2,3,4,5]. Reduced gravity testing of the VPCAR System has been initiated to identify any potential problems with microgravity operation. Two microgravity testing campaigns have been conducted on NASA's C-9B Reduced Gravity Aircraft. These tests focused on the fluid dynamics of the unit's Wiped-Film Rotating Disk (WFRD) evaporator. The experiments used a simplified system to study the process of forming a thin film on a rotating disk. The configuration simulates the application of feed in the VPCAR's WFRD evaporator. The first round of aircraft testing, which was completed in early 2006, indicated that a problem with microgravity operation of the WFRD existed. It was shown that in reduced gravity the VPCAR wiper did not produce a uniform thin film [6]. The film was thicker near the axis of rotation where centrifugal forces are small.

The Impact of LPG Composition on Performance, Emissions, and Combustion Characteristics of a Pre-mixed Spark-Ignited CFR Engine

Research on alternative fuels has made significant progress as demands for cleaner and more efficient engine operation intensifies. Liquefied petroleum gas (LPG) can offer a potential alternative fuel route in the Diesel fuel dominated heavy-duty transportation sector due to its low cost, high anti-knock limit relative to gasoline, and reduced emission levels. In this work, experimental investigations are performed to study the effects of LPG compositions on performance, emissions, and combustion behavior of a spark-ignited (SI) cooperative fuel research (CFR) engine under stoichiometric conditions. Four LPG blends (chemically pure propane, a representative US blend, HD-5, and a representative European blend) representing the present LPG market are chosen. The impact of fuel composition is studied under different compression ratios (CR), ranging from 7:1 to 10:1 with one-unit increments, and at constant engine speed, intake manifold air pressure (IMAP) and 50% burn crank angle (CA50).

The Heavy-Duty Gasoline Engine - An Alternative to Meet Emissions Standards of Tomorrow

A technology path has been identified for development of a high efficiency, durable, gasoline engine, targeted at achieving performance and emissions levels necessary to meet heavy-duty, on-road standards of the foreseeable future. Initial experimental and numerical results for the proposed technology concept are presented. This work summarizes internal research efforts conducted at Southwest Research Institute. An alternative combustion system has been numerically and experimentally examined. The engine utilizes gasoline as the fuel, with a combination of enabling technologies to provide high efficiency operation at ultra-low emissions levels. The concept is based upon very highly-dilute combustion of gasoline at high compression ratio and boost levels. Results from the experimental program have demonstrated engine-out NOx emissions of 0.06 g/hp/hr, at single-cylinder brake thermal efficiencies (BTE) above thirty-four percent.

The Effects of End Plates on Downforce in Yaw

Achieving maximum downforce during cornering is critical in the aerodynamic design of a race car. During cornering, all race cars will be at some angle of yaw relative to the vehicle velocity vector, and in certain forms of racing the yaw angle can be large. For this reason it is important to take into consideration the effect of yaw on the aerodynamic characteristics of the vehicle. Most aerodynamic elements on vehicles have been examined in some detail in straight ahead motion. However, an element such as a wing/end plate combination optimized for straight forward motion may not perform well under yaw conditions. This effect may substantially diminish the aerodynamic advantage for race cars in high yaw, such as those raced at the Pike's Peak Hill Climb. As a part of a comprehensive research program relating to optimized aerodynamics at high yaw angles, the effect of end plate design on lift and drag of a rear wing in free stream is being considered.

The Effect of Wing Leading Edge Contamination on the Stall Characteristics of Aircraft

Lessons learned from analysis of in-service icing incidents are described. The airfoil and wing design factors that define an aircraft's natural stall characteristics are explored, including the aerodynamic effects of contamination. Special attention is given to contamination in the form of “roughness” along wing leading edges typical of frost. In addition, the key aerodynamic effects of ground proximity and sideslip/crosswind during the take-off rotation are described. An empirical method, that can be used to predict a wing's sensitivity to wing leading edge roughness, is demonstrated. The paper explores the in-service differences of aircraft that incorporate “hard”, “supercritical” and “slatted” wings. The paper attempts to explain why the statistical evidence appears to favor the slatted wing for winter operations.

The Effect of Nanoparticle Additions on the Heat Capacity of Common Coolants

Recent developments in materials science related to nano-technology have led to the creation and investigation of a new group of potential coolants known as nanofluids. These suspensions have been shown to have improved heat transfer capabilities over fluids without nanoparticles. The application of such fluids in motor racing shows potential for improvements in engine thermal management and aerodynamics. This study investigates the effect of additions of nanoparticles on the heat capacity of water using Differential Scanning Calorimetry (DSC). Fluids incorporating a variety of nanoparticles, of varying size and volume fraction, are investigated. It is shown that the volumetric heat capacity of water is only slightly affected by the addition of nanoparticles. The similarity in volumetric heat capacities, coupled with proven increased thermal conductivity of nanofluids, yields fluids with high thermal diffusivities that respond more quickly to changes in thermal environment.

The Bombardier Flight Test Center - Meeting the Challenge

In 1991, shortly after acquiring Learjet, Bombardier consolidated all flight testing of new aircraft at the Wichita, Kansas facility. Since then, nine new aircraft were certified, and the Flight Test Center grew from 20 dedicated flight test personnel, to nearly 500 dedicated flight test personnel. The Canadian based company in conjunction with several international risk sharing partners, has created a highly dynamic flight test environment, tasking the Flight Test Center with the challenge of bringing a new product to market each year. This rapid growth was centered on supporting three aircraft product lines; Learjet, Canadair, and DeHavilland. New hangars, telemetry, and ground support facilities were built to accommodate the increased flight test demands. The Bombardier Flight Test Center, otherwise known as BFTC, conducts flight test operations on a seven day per week schedule, and in 1999, flew over 5000 flight test hours in development and certification testing.

Testing of an R134a Spray Evaporative Heat Sink

The NASA Glenn Research Center has been developing a spacecraft open loop spray evaporative heat sink for use in pressure environments near sea-level, where evaporative cooling of water is not effective. The working fluid is R134a, a common refrigerant used in household appliances, considered safe and non-toxic for humans. The concept uses an open loop spray of R134a impinging on a heated flat plate, through which a closed loop of hot coolant flows, having acquired the heat from spacecraft electronics boxes, the cabin heat exchanger, and other heat sources. The latent heat of evaporation cools the outside of the hot plate, and through heat conduction, reduces the temperature of the coolant. The testing at NASA Glenn has used an electrically heated cylindrical copper target to simulate the hot plate. This paper will discuss the R134a feed system, the test matrix, and test results.

Tailplane with Positive Camber for Reduced Elevator Hinge Moment

The Learjet 85 is a business jet with an unpowered manual elevator control and is designed for a maximum dive Mach number of 0.89. During the early design, it was found that the stick force required for a 1.5g pull-up from a dive would exceed the limit set by FAA regulations. A design improvement of the tailplane was initiated, using 2D and 3D Navier-Stokes CFD codes. It was discovered that a small amount of positive camber could reduce the elevator hinge moment for the same tail download at high Mach numbers. This was the result of the stabilizer forebody carrying more of the tail download and the elevator carrying less. Consequently, the elevator hinge-moment during recovery from a high-speed dive was lower than for the original tail. Horizontal tails are conventionally designed with zero or negative camber since a positive camber can have adverse effects on tail stall and drag.

Statistical Process Control and Analysis on the Water Content Measurements in NASA Glenn’s Icing Research Tunnel

The Icing Research Tunnel at NASA Glenn follows the recommended practice for calibration outlined in SAE’s ARP5905. The calibration team has followed the schedule of a full calibration every five years with a check calibration done every six months following. The liquid water content of the IRT has maintained stability within the stated specifications of variation within +/- 10% of the curve fit equation generated from calibration data. Using past measurements and data trends, IRT characterization engineers wanted to develop methods for the ability to know when data were not within variation. Trends can be observed in the liquid water content measurement process by constructing statistical process control charts. This paper describes data processing procedures for the Multi-Element Sensor in the IRT, including collision efficiency corrections, canonical correlation analysis, process for rejection of data, and construction of control charts.

State Transition Diagrams of Transient Roll and Pitch

In racing, understanding how the setup and setup changes affect the racecar's ability to produce optimum longitudinal and lateral acceleration is vital to producing a winning team. To better understand and characterize how setup and setup changes affect the racecar, the use of state transition diagrams to model the vehicle's transient roll and pitch while negotiating the track is being investigated. State transition diagrams are made up of statistically significant patterns or events, and show the interconnection or transition from one state to another.1 The basic application of a state transition diagram to the phenomena of a racecar's roll and pitch is to identify the locations on the race course of the major events that make up the vehicle braking into, maneuvering through, and accelerating out of a corner. Major events that are examined include the maximum roll and pitch displacements, velocities, and accelerations.

Spec Race Engine Preparation Techniques

Specification (spec) race engines are intended to reduce costs and increase the competitiveness in many racing classes. However, engines prepared by the best race engine builders routinely outperform truly ‘standard’ engines or engines prepared by less experienced tuners. This paper describes how engines can be modified to increase their power output and discusses various spec engine preparation techniques. Experimental and computational evidence is used to quantify the potential benefits that can be expected from each of the modifications discussed. By combining several relatively small improvements, a well prepared engine may be expected to enjoy a 5-8 % power benefit over an ‘average’ race engine, and perhaps as much as a 14-17 % benefit in power versus a truly standard production engine off the assembly line. This analysis also reveals the claims of much larger power improvements by some high-performance engine tuners can not be substantiated unless further modifications are made.

A current general need within Six Sigma methodologies is to utilize statistical methods including experimental design in the confirmation of new processes and their parameters. This is typically done in the improve step of the DMAIC process. This need is even more evident in microjoining (small scale resistance welding) due to the number and complexity of the process variables. This paper outlines the improve step of a Six Sigma project in which statistical methods are applied to a microjoining process. These statistical methods include linear experimental design, regression analysis with linear transformation and mathematical modeling. The paper documents the methodology used to establish process parameters in microjoining of an electrical lead frame design.

Six Sigma Methodologies in Ignition Coil Manufacturing Using Experimental Design - Improve Step

Quality issues in magnet wire stripping and soldering have led to continuous improvement efforts in ignition coil manufacturing using Six Sigma methodologies. This effort has resulted in the investigation of an alternative product and process design, microjoining. This paper describes the continuation of development occurring during the improvement phase of a Six Sigma project. The confirmation of the results is accomplished through the use of experimental design, response surface methodologies, mathematical modeling and optimization of the process. Nonlinear design of experiments have been used to confirm a breakthrough microjoining process developed that is an alternative to soldering. The statistical methods used to develop the process build on the current documented research efforts.

Simulation of Ice Particle Breakup and Ingestion into the Honeywell Uncertified Research Engine (HURE)

Numerical solutions have been generated which simulate flow inside an aircraft engine flying at altitude through an ice crystal cloud. The geometry used for this study is the Honeywell Uncertified Research Engine (HURE) which was recently tested in the NASA Propulsion Systems Laboratory (PSL) in January 2018. The simulations were carried out at predicted operating points with a potential risk of ice accretion. The extent of the simulation is from upstream of the engine inlet to downstream past the strut in the core and bypass. The flow solution is produced using GlennHT, a NASA in-house code. A mixing plane approximation is used upstream and downstream of the fan. The use of the mixing plane allows for steady state solutions in the relative frame. The flow solution is then passed on to LEWICE3D for particle trajectory, impact and breakup prediction. The LEWICE3D code also uses a mixing plane approximation at the boundaries upstream and downstream of the fan.
