World Fuels and Modern Fuel Systems - A Path to Coexistence

All around the world, steps are being taken to improve the quality of our environment. Prominent among these are the definition, implementation, and attainment of increasingly stringent emissions regulations for all types of engines, including off-highway diesels. These rigorous regulations have driven use of technologies like after-treatment, advanced air systems, and advanced fuel systems. Fuel dispensed off-highway is routinely and significantly dirtier than fuel from on-highway outlets. Furthermore, fuels used in developing countries can be up to 30 times dirtier than the average fuels in North America. Poor fuel cleanliness, coupled with the higher pressures and performance demands of modern fuel systems, create life challenges greater than encountered with cleaner fuels. This can result in costly disruption of operations, loss of productivity, and customer dissatisfaction in the off-highway market.

Visualization techniques to identify and quantify sources and paths of exterior noise radiated from stationary and nonstationary vehicles

In recent years, Nearfield Acoustical Holography (NAH) has been used to identify stationary vehicle exterior noise sources. However that application has usually been limited to individual components. Since powertrain noise sources are hidden within the engine compartment, it is difficult to use NAH to identify those sources and the associated partial field that combine to create the complete exterior noise field of a motor vehicle. Integrated Nearfield Acoustical Holography (INAH) has been developed to address these concerns: it is described here. The procedure entails sensing the sources inside the engine compartment by using an array of reference microphones, and then calculating the associated partial radiation fields by using NAH. In the second part of this paper, the use of farfield arrays is considered. Several array techniques have previously been applied to identify noise sources on moving vehicles.

The Visualization of Soot Late in the Diesel Combustion Process by Laser Induced Incandescence with a Vertical Laser Sheet

Although soot-formation processes in diesel engines have been well characterized during the mixing-controlled burn, little is known about the distribution of soot throughout the combustion chamber after the end of appreciable heat release during the expansion and exhaust strokes. Hence, the laser-induced incandescence (LII) diagnostic was developed to visualize the distribution of soot within an optically accessible single-cylinder direct-injection diesel engine during this period. The developed LII diagnostic is semi-quantitative; i.e., if certain conditions (listed in the Appendix) are true, it accurately captures spatial and temporal trends in the in-cylinder soot field. The diagnostic features a vertically oriented and vertically propagating laser sheet that can be translated across the combustion chamber, where “vertical” refers to a direction parallel to the axis of the cylinder bore.

The Role of Carboxylate-Based Coolants in Cast Iron Corrosion Protection

Nitrites have long been added to heavy-duty coolant to inhibit iron cylinder liner corrosion initiated by cavitation. However, in heavy-duty use, nitrites deplete from the coolant, which then must be refortified using supplemental coolant additives (SCA's). Recently, carboxylates have also been found to provide excellent cylinder liner protection in heavy-duty application. Unlike nitrites, carboxylate inhibitors deplete slowly and thus do not require continual refortification with SCA's. In the present paper laboratory aging experiments shed light on the mechanism of cylinder liner protection by these inhibitors. The performance of carboxylates, nitrites and mixtures of the two inhibitors are compared. Results correlate well with previously published fleet data. Specifically, rapid nitrite and slow carboxylate depletion are observed. More importantly, when nitrite and carboxylates are used in combination, nitrite depletion is repressed while carboxylates deplete at a very slow rate.

The Lubricity Requirement of Low Sulfur Diesel Fuels

An engine rig test and a scuffing BOCLE test have been used to investigate the lubricity of low sulfur diesel fuels and its relationship with unit injector wear in heavy duty diesel engines. The rig test effectively ranks 11 selected fuels/fluids according to their actual performance. The scuffing BOCLE test correlates with the rig test by showing the same ranking capability, and it is easy to perform. A similar correlation has been established using ISO reference fuels. The scuffing BOCLE test has been used to study 37 fuels randomly sampled from the field. The data shows that there is indeed a reduction in lubricity of low sulfur fuels. The variation in lubricity of low sulfur fuels is also much greater than high sulfur fuels. Data in this study shows that transition from good to poor lubricity usually occurs between 2500 to 3000 grams in the scuffing BOCLE.

Strategies for Developing Performance Standards for Alternative Hydraulic Fluids

There has been an ongoing interest in replacing mineral oil with more biodegradable and/or fire-resistant hydraulic fluids in many mobile equipment applications. Although many alternative fluids may be more biodegradable, or fire-resistant, or both than mineral oil, they often suffer from other limitations such as poorer wear, oxidative stability, and yellow metal corrosion which inhibit their performance in high-pressure hydraulic systems, particularly high pressure piston pump applications. From the fluid supplier's viewpoint, the development of a definitive test, or series of tests, that provides sufficient information to determine how a given fluid would perform with various hydraulic components would be of interest because it would minimize extensive testing. This is often too slow or prohibitively expensive. Furthermore, from OEM's (original equipment manufacturer's) point of view, it would be advantageous to develop a more effective, industry accepted fluid analysis screening.

Scuff Resistance Rig Test for Piston Ring Face Coatings

A laboratory method has been developed to rank the scuff resistance of piston ring coatings. This method employs a standard wear test apparatus with a specially designed sample holder. Scuff resistance of electrolytic chrome, thermal spray and physical vapor deposition (PVD) face coatings have been examined. Based on this method, examined PVD coatings produced the highest scuff resistance of all the tested face coatings.

Reduced Cross Section Compression Rings for Diesel Engines

Compression rings for heavy duty diesel engines are traditionally made of ductile cast iron material. These rings, in general, have conservative standard dimensions limited by the strength of their base material. More recently, however, the market for heavy duty diesel engines demanded products able to cope with high levels of power density and, at the same time, lower levels of oil consumption, friction, and emissions. This paper discusses the advantages of some radical changes made on the design of compression rings in order to take advantage of steel as the base material. The superior mechanical properties of steel allow the use of rings with smaller cross sections which minimizes the friction losses caused by the combustion gas pressure pushing the ring against the liner. It also allows the use of compression rings with a free gap significantly larger than usual.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Prediction of Radiated Noise from Engine Components Using the BEM and the Rayleigh Integral

This paper examines the feasibility of using the boundary element method (BEM) and the Rayleigh integral to assess the sound radiation from engine components such as oil pans. Two oil pans, one cast aluminum and the other stamped steel, are used in the study. All numerical results are compared to running engine data obtained for each of these oil pans on a Cummins engine. Measured running-engine surface velocity data are used as input to the BEM calculations. The BEM models of the oil pains are baffled in various ways to determine the feasibility of analyzing the sound radiated from the oil pan in isolation of the engine. Two baffling conditions are considered: an infinite baffle in which the edge of the oil pan are attached to an infinite, flat surface; and a closed baffle in which the edge of the oil pan is sealed with a rigid structure. It is shown that either of these methods gives satisfactory results when compared to experiment.

Plastic Oil Rings for Diesel Engines: A Preliminary Evaluation

The ability of a piston oil ring to conform to liner distortions during engine operation is directly related to its radial stiffness. The ability to conform is also very important for controlling lubricant oil consumption and emissions. This paper describes the procedure utilized to investigate the technical feasibility of using flexible high performance engineering plastics to replace metal as base material for oil rings. Bench tests and engines were used to select and evaluate different types of plastics for wear resistance and structural integrity. Engine test results indicated no structural failures but wear levels were found to be unacceptably high for use in durable heavy duty diesel engines.

Plasma-Facilitated SCR of NOx in Heavy-Duty Diesel Exhaust

This paper describes two independent studies on γ-alumina as a plasma-activated catalyst. γ-alumina (2.5 - 4.3 wt%) was coated onto the surface of mesoporous silica to determine the importance of aluminum surface coordination on NOx conversion in conjunction with nonthermal plasma. Results indicate that the presence of 5- and 6- fold aluminum coordination sites in γ-alumina could be a significant factor in the NOx reduction process. A second study examined the effect of changing the reducing agent on NOx conversion. Several hydrocarbons were examined including propene, propane, isooctane, methanol, and acetaldehyde. It is demonstrated that methanol was the most effective reducing agent of those tested for a plasma-facilitated reaction over γ-alumina.

Performance of a Ceramic Rotor in a Cummins T46 Turbocharger

This paper documents the successful operation of a modified Cummins T46 turbocharger with a ceramic rotor. This turbocharger is modified to incorporate a 4.6 inch diameter ceramic turbine rotor (pressureless sintered silicon nitride) on the hot end. These results document the most complete ceramic turbine rotor performance map, for a large ceramic turbocharger rotor, available to date.

New Developments in Diesel Oxidation Catalysts

A number of oxidation catalysts have been prepared using different types of advanced support materials such as ceria-zirconia, silica-titania, spinels and perovskites. Active metals such as Pd and Au-Pd were loaded by conventional impregnation techniques and/or deposition-precipitation methods. A liquid hydrocarbon delivery system was designed and implemented for the catalyst test benches in order to simulate the diesel engine exhaust environment. The activity of fresh (no degreening) catalysts was evaluated with traditional CO and light hydrocarbons (C2H4, C3H6) as well as with heavy hydrocarbons such as C10 H22.

Model Based Design Accelerates the Development of Mechanical Locomotive Controls

Smaller locomotives often use mechanical transmissions instead of diesel-electric drive systems typically used in larger locomotives. This paper discusses how Model Based Design was used to develop the complete drive train control system for a 24 ton sugar cane locomotive. A complete MATLAB Simulink machine model was built to fully test and verify the shift control logic, traction control, vehicle speed limiting, and braking control for this locomotive application before it was commissioned. The model included the engine, torque converter, planetary transmission, drive line, and steel on steel driving surface. Simulation was used to debug all control code and test and refine control strategies so that the initial field commissioning in remote Australia was executed very quickly with minimal engineering support required.

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Lean-NOx and Plasma Catalysis Over γ-Alumina for Heavy Duty Diesel Applications

The NOx reduction performance under lean conditions over γ-alumina was evaluated using a micro-reactor system and a non-thermal plasma-equipped bench test system. Various alumina samples were obtained from alumina manufacturers to assess commercial alumina materials. In addition, γ-alumina samples were synthesized at Caterpillar with a sol-gel technique in order to control alumina properties. The deNOx performances of the alumina samples were compared. The alumina samples were characterized with analytical techniques such as inductively coupled plasma (ICP) emission spectroscopy, temperature programmed desorption (TPD) and surface area measurements (BET) to understand physical and chemical properties. The information derived from these techniques was correlated with the NOx reduction performance to identify key parameters of γ-alumina for optimizing materials for lean-NOx and plasma assisted catalysis.

Induction Hardening Simulation of Steel and Cast Iron Components

The induction hardening process involves a complex interaction of electromagnetic heating, rapid cooling, metallurgical phase transformations, and mechanical behavior. Many factors including induction coil design, power, frequency, scanning velocity, workpiece geometry, material chemistry, and quench severity determine a process outcome. This paper demonstrates an effective application of a numerical analysis tool for understanding of induction hardening. First, an overview of the Caterpillar induction simulation tool is briefly discussed. Then, several important features of the model development are examined. Finally, two examples illustrating the use of the computer simulation tool for solving induction-hardening problems related to cracking and distortion are presented. These examples demonstrate the tool's ability to simulate changes in process parameters and latitude of modeling steel or cast iron.

Impact of Biodiesel Impurities on the Performance and Durability of DOC, DPF and SCR Technologies

It is estimated that operating continuously on a B20 fuel containing the current allowable ASTM specification limits for metal impurities in biodiesel could result in a doubling of ash exposure relative to lube-oil-derived ash. The purpose of this study was to determine if a fuel containing metals at the ASTM limits could cause adverse impacts on the performance and durability of diesel emission control systems. An accelerated durability test method was developed to determine the potential impact of these biodiesel impurities. The test program included engine testing with multiple DPF substrate types as well as DOC and SCR catalysts. The results showed no significant degradation in the thermo-mechanical properties of cordierite, aluminum titanate, or silicon carbide DPFs after exposure to 150,000 mile equivalent biodiesel ash and thermal aging. However, exposure of a cordierite DPF to 435,000 mile equivalent aging resulted in a 69% decrease in the thermal shock resistance parameter.

HVOF Cermet Coatings for High Horse Power Diesel Engines

High Velocity Oxygen Fuel sprayed face coatings have shown great promise for piston rings used for High Power Density Diesel Engines. Various coatings have been tested on both wear test rigs and in engines. A highly dense HVOF cermet coating was developed with reasonable crack resistance during service. The HVOF coated piston rings wore three to six times lower than chrome plating. Cylinder liner (counter face) wear was found to be one to three times higher than chrome. However, engine oil consumption and blow by were within normal values. The HVOF coating is considered to be an excellent replacement for chrome plating. The coating process is more environmentally friendly than the chrome plating process. Also, the coating has potentially lower or equivalent production cost when compared to chrome.
