Using Life Cycle Management to Evaluate Lead-Free Electrocoat‡

Environmental costs are a delayed financial burden that result from product decisions made early in the product life cycle--early material choices may create regulatory and waste management costs that were not factored into the acquisition cost. This paper outlines a step-wise approach to determine decision points; environmental, health, safety and recycling (EHS&R) cost drivers that affect decisions; and sources of information required to conduct a Life Cycle Management (LCM) review. Additionally, how LCM fits into the larger concurrent engineering framework is illustrated with an electrocoat primer example. Upstream and downstream supply chain processes are reviewed, as well as organizational challenges that affect the decision process.

Tumble and Swirl Quantification within a Motored Four-Valve SI Engine Cylinder Based on 3-D LDV Measurements

The flow field contained within ten planes inside a cylinder of a 3.5 liter, 24-valve, V-6 engine was mapped using a three-dimensional Laser Doppler Velocimetry (3-D LDV) system. A total of 1,548 LDV measurement locations were used to construct the time history of the in-cylinder flow fields during the intake and compression strokes. The measurements began during the intake stroke at a crank angle of 60° ATDC and continued until approximately 280° ATDC. The ensemble averaged LDV measurements allowed for a quantitative analysis of the dynamic in-cylinder flow process in terms of tumble and swirl motions. Both of these quantities were calculated at every 1.8 crank degrees during the described measurement interval. Tumble calculations were performed about axes in multiple planes in both the Cartesian directions perpendicular to the plane of the piston top. Swirl calculations were also accomplished in multiple planes that lie parallel to the plane of the piston top.

The VIN in Industry and Its International Application

There is a major problem in maintaining the records of the more than 275 million vehicles presently registered throughout the world. Monitoring the life of a given vehicle from its fabrication to its destruction can best be accomplished by the inner facing of major computer programs and a uniform system for vehicle identification. The Vehicle Identification Number (VIN) is the legal identification of the vehicle. Every manufacturer has the responsibility of assigning a unique VIN to each vehicle, in compliance with numerous procedures, standards and laws. The VIN is attached to the vehicle, stamped and embossed on components, and printed on tamper resistant labels. It is printed on hundreds of documents and maintained in numerous files.

The New PLYMOUTH Engine

PLYMOUTH'S new V-8 engine has a specific output of 0.65 bhp/cu in. and 145-psi bmep — obtained through a combination of high thermal, volumetric, and mechanical efficiencies. Good design, the author points out, has achieved this high output despite the dual-venturi carburetor and the 7.6/1 compression ratio, selected for satisfactory operation on regular-grade fuels. The engine has a bore and stroke of 3.563 × 3¼, weighs 568 lb without flywheel, is 29⅜ in. long, and is designed for optimum response to future compression ratio increases. The Car as a Peripheral, Adapting a Portable Computer to a Vehicle Intranet

This paper discusses the feasibility and issues associated with integrating a consumer off-the shelf product into a vehicle. For this evaluation, we selected a handheld personal computer (HPC), cellular telephone and modem to integrate with the vehicle audio, climate and system controls. Connectivity between the HPC and the vehicle is established by the use of the standard infrared serial data link that comes with the HPC. Connectivity outside the vehicle uses a cellular telephone for voice and a cellular digital packet data (CDPD) modem for data. This system is built into the Dodge ESX-2 hybrid powered concept vehicle for demonstration.

The Behavior of Multiphase Fuel-Flow in the Intake Port

Most of the current fuel supply specifications, including the key parameters in the transient fuel control strategies, are experimentally determined since the complexity of multiphase fuel flow behavior inside the intake manifold is still not quantitatively understood. Optimizing these specifications, especially the parameters in transient fueling systems, is a key issue in improving fuel efficiency and reducing exhaust emissions. In this paper, a model of fuel spray, wall-film flow and wall-film vaporization has been developed to gain a better understanding of the multiphase fuel-flow behavior within the intake manifold which may help to determine the fuel supply specifications in a multi-point injection system.

The 1978 Chrysler Torque Converter Lock-Up Clutch

A torque converter lock-up clutch was introduced by Chrysler Corporation in a majority of its passenger cars in the 1978 model year. The lock-up clutch improves fuel economy by eliminating torque converter slip in direct gear above a predetermined speed. The clutch and its controls were designed to fit within the confines of the existing transmission. The development of the clutch was primarily concerned with achieving adequate endurance life, good shift quality and isolation of torsional vibrations.

Static and Dynamic Dent Resistance Performance of Automotive Steel Body Panels

In recent years, strict weight reduction targets have pushed auto manufacturers to use lighter gauge sheet steels in all areas of the vehicle including exterior body panels. As sheet metal thicknesses are reduced, dentability of body panels becomes of increasing concern. Thus, the goal becomes one of reducing sheet metal thickness while maintaining acceptable dent resistance. Most prior work in this area has focused on quasi-static loading conditions. In this study, both quasi-static and dynamic dent tests are evaluated. Fully assembled doors made from mild, medium strength bake hardenable and non-bake hardenable steels are examined. The quasi-static dent test is run at a test speed of 0.1 m/minute while the dynamic dent test is run at a test speed of 26.8 m/minute. Dynamic dent testing is of interest because it more closely approximates real life denting conditions such as in-plant handling and transit damage, and parking lot damage from car door and shopping cart impact.

Running Loss Test Procedure Development

A running loss test procedure has been developed which integrates a point-source collection method to measure fuel evaporative running loss from vehicles during their operation on the chassis dynamometer. The point-source method is part of a complete running loss test procedure which employs the combination of site-specific collection devices on the vehicle, and a sampling pump with sampling lines. Fugitive fuel vapor is drawn into these collectors which have been matched to characteristics of the vehicle and the test cell. The composite vapor sample is routed to a collection bag through an adaptation of the ordinary constant volume dilution system typically used for vehicle exhaust gas sampling. Analysis of the contents of such bags provides an accurate measure of the mass and species of running loss collected during each of three LA-4* driving cycles. Other running loss sampling methods were considered by the Auto-Oil Air Quality Improvement Research Program (AQIRP or Program).

Permeation of Gasoline-Alcohol Fuel Blends Through High-Density Polyethylene Fuel Tanks with Different Barrier Technologies

The automobile industry has been using high-density polyethylene (HDPE) as a material to fabricate fuel tanks. Because untreated HDPE is permeable to the primary constituents of gasoline, these fuel tanks are now being produced with various barrier technologies that significantly reduce this permeation rate. Four currently available barrier technologies are fluorination, sulfonation, coextrusion, and the laminar barrier technology. These technologies have successfully proven to decrease the permeation rate of pure gasoline. However, it is suspected that their effectiveness may be reduced when alcohols are introduced into the fuel blend. In this work, we determine the permeation rates of gasoline-alcohol fuel blends through HDPE by conducting tests on 22-gallon HDPE fuel tanks and on small HDPE bottles fabricated with and without these barrier technologies. The goal of this study is to provide a comprehensive evaluation of these four barrier technologies.

Most United States vehicle assembly plants produce significantly more automatic transmission equipped vehicles than manual transmission vehicles. Assembling these two vehicles on a common production line can create complexity problems. This paper describes the design and development of a pre-assembled manual transmission clutch and flywheel modular assembly which reduces most of these problems. This assembly is used on the 1993 model year mini-van with a 2.5L four cylinder engine. This modular clutch system utilizes the same starter ring gear carrier (driveplate) used on automatic transmission equipped vehicles. It pilots into the crankshaft similar to the automatic transmission torque converter. It is balanced as an assembly which results in a lower system imbalance. A significant system piece cost saving, in comparison with today's competitive market, was achieved.

Natural Gas Converter Performance and Durability

Natural gas-fueled vehicles impose unique requirements on exhaust aftertreatment systems. Methane conversion, which is very difficult for conventional automotive catalysts, may be required, depending on future regulatory directions. Three-way converter operating windows for simultaneous conversion of HC, CO, and NOx are considerably more narrow with gas engine exhaust. While several studies have demonstrated acceptable fresh converter performance, aged performance remains a concern. This paper presents the results of a durability study of eight catalytic converters specifically developed for natural gas engines. The converters were aged for 300 hours on a natural gas-fueled 7.0L Chevrolet engine operated at net stoichiometry. Catalyst performance was evaluated using both air/fuel traverse engine tests and FTP vehicle tests. Durability cycle severity and a comparison of results for engine and vehicle tests are discussed.

Methanol Concentration Smart Sensor

A Methanol Concentration Smart Sensor has been developed to support the demand for alternately fueled vehicles operating on blends of methanol and gasoline in any mixture up to 85% methanol. The sensor measures concentration by exploiting the difference in dielectric properties between methanol and gasoline. The measurement is made based on the distributed capacitance of a coil of wire, contained in a reservoir through which the fuel passes. This signal, along with temperature compensation inputs, is then fed to an integral microprocessor, which provides a voltage output proportional to the methanol concentration of the fuel. The Powertrain Controller uses this information to modify injector pulse width and provide proper spark advance. This paper will explain the sensor's development methodology and function.

Life Cycle Management of Hydraulic Fluids and Lubricant Oils at Chrysler

A systematic life cycle management (LCM) approach has been used by Chrysler Corporation to compare existing and alternate hydraulic fluids and lubricating oils in thirteen classifications at a manufacturing facility. The presence of restricted or regulated chemicals, recyclability, and recycled content of the various products were also compared. For ten of the thirteen types of product, an alternate product was identified as more beneficial. This LCM study provided Chrysler personnel with a practical purchasing tool to identify the most cost effective hydraulic fluid or lubricant oil product available for a chosen application on an LCM basis.

Vehicle electronic integration provides a potential solution for reconciling the seemingly contradictory objectives of high quality at reasonable cost. No module can be considered independently with this global approach. OEM subsystem and component suppliers' devices will need to play in concert with the overall vehicle's electrical/electronic strategy. Some new, separately packaged electronic features may eventually be assimilated within the framework of other electronic controllers.

In-Situ Phase-Shift Measurement of the Time-Resolved UBHC Emissions

The UBHC emissions during cold starting need to be controlled in order to meet the future stringent standards. This requires a better understanding of the characteristics of the time resolved UBHC signal measured by a high frequency FID and its phasing with respect to the valve events. The computer program supplied with the instrument and currently used to compute the phase shift has many uncertainties due to the unsteady nature of engine operation during starting. A new technique is developed to measure the in-situ phase shift of the UBHC signal under the transient thermodynamic and dynamic conditions of the engine. The UBHC concentration is measured at two locations in the exhaust manifold of one cylinder in a multicylinder port injected gasoline engine. The two locations are 77 mm apart. The downstream probe is positioned opposite to a solenoid-operated injector which delivers a gaseous jet of hydrocarbon-free nitrogen upon command.

Hydrogen Embrittlement in Automotive Fastener Applications

Fastener failure due to hydrogen embrittlement is of significant concern in the automotive industry. These types of failures occur unexpectedly. They may be very costly to the automotive company and fastener supplier, not only monetarily, but also in terms of customer satisfaction and safety. This paper is an overview of a program which one automotive company initiated to minimize hydrogen embrittlement in fasteners. The objectives of the program were two-fold. One was to obtain a better understanding of the hydrogen embrittlement phenomena as it relates to automotive fastener materials and processes. The second and most important objective, was to eliminate hydrogen embrittlement failures in vehicles. Early program efforts concentrated on a review of fastener applications and corrosion protection systems to optimize coated fasteners for hydrogen embrittlement resistance.

High Performance Forged Steel Crankshafts - Cost Reduction Opportunities

Higher horsepower per liter engines have put more demand on the crankshaft, often requiring the use of forged steel. This paper examines cost reduction opportunities to offset the penalties associated with forged steel, with raw material and machinability being the primary factors evaluated. A cost model for crankshaft processing is utilized in this paper as a design tool to select the lowest cost material grade. This model is supported by fatigue and machinability data for various steel grades. Materials considered are medium carbon, low alloy, and microalloy steels; the effects of sulfur as a machining enhancer is also studied.
