Using a Geometric Toolkit to Link Finite Element Calculations in Sheet Metal Forming Analysis

Sheet metal forming of automobile body panel consists of two processes performed in series: binder forming and punch forming. Due to differences in deformation characteristics of the two forming processes, their analysis methods are different. The binder wrap surface shape and formed part shape are calculated using different mathematical models and different finite element codes, e.g., WRAPFORM and PANELFORM, respectively. The output of the binder forming analysis may not be directly applicable to the subsequent punch forming analysis. Interpolation, or approximation, of the calculated binder wrap surface geometry is needed. This surface representation requirement is carried out using computer aided geometric design tools. This paper discusses the use of such a tool, SURFPLAN, to link WRAPFORM and PANELFORM calculations.

The Oxidative Stability of GM's DEXRON®-VI Global Factory Fill ATF

A detailed description of the oxidative stability of GM's DEXRON®-VI Factory Fill Automatic Transmission Fluid (ATF) is provided, which can be integrated into a working algorithm to estimate the end of useful oxidative life of the fluid. As described previously, an algorithm to determine the end of useful life of an automatic transmission fluid exists and is composed of two simultaneous counters, one monitoring bulk oxidation and the other monitoring friction degradation [1]. When either the bulk oxidation model or the friction model reach the specified limit, a signal can be triggered to alert the driver that an ATF change is required. The data presented in this report can be used to develop the bulk oxidation model. The bulk oxidation model is built from a large series of bench oxidation tests. These data can also be used independent of a vehicle to show the relative oxidation resistance of this fluid, at various temperatures, compared to other common lubricants.

Terrain Truck: Control of Wheel Rotational Velocities and Tire Slippages

The dynamics of an AWD vehicle is determined by the interactions between the vehicle's wheels and the tire contact surface. Understanding and controlling these interactions drives the vehicle mobility and energy efficiency. In this paper new issues related to tire slippage control are addressed. The paper analytically demonstrates that two tires on the same axle with the same rotational speeds can have different slippages when the normal reaction and inflation pressure vary due to motion conditions. Hence, a new method is proposed to control the rotational velocity of the wheels in a way that provides the same slippages of the tires by accounting for changes in the normal load and tire inflation pressure. This approach is especially beneficial for vehicles with individual (electric) wheel drives which can be individually controlled by introducing the proposed algorithm for controlling both the vehicle linear velocity and the tire slippages.

Shape Optimization of Multi-Element Airfoil Using Morphing Deformation

This work studies an optimization tool for 2D and 3D a multi-element airfoil which utilizes the power of CFD solver of a Shape Optimizer package to find the most optimal shape of multi-element airfoil as per designer's requirement. The optimization system coupled with Fluent increases the utilization and the importance of CFD solver. This work focuses on combining the high fidelity commercial CFD tools (Fluent) with numerical optimization techniques to morph high lift system. In this work strategy we performed morphing (grid deformation) directly inside the Fluent code without rebuilding geometry and the mesh with an external tool. Direct search method algorithms such as the Simplex, Compass, and Torczon are used; Navier-Stokes equations were solved for turbulent, incompressible flow using k-epsilon model and SIMPLE algorithm using the commercial code ANSYS Fluent.

Road Noise Modelling Using Statistical Energy Analysis Method

A mathematical model was developed to evaluate design options for control of road noise transmission into the interior of a passenger car. Both air-borne and structure-borne road noise over the frequency range of 200-5000 Hz was able to be considered using the Statistical Energy Analysis (SEA) method. Acoustic and vibration measurements conducted on a laboratory rolling road were used to represent the tire noise “source” functions. The SEA model was correlated to in car sound pressure level measurements to within 2-4 db accuracy, and showed that airborne noise dominated structure-borne noise sources above 400 Hz. The effectiveness of different noise control treatments was simulated and in some cases evaluated with tests.

MIL 3's OPNET simulator was used to model Chrysler's J1850 bus. Modeled were both J1850 bus characteristics and those portions of control modules (e.g., the engine controller) which communicate on the bus. Current Chrysler control module algorithms and proposed Chrysler J1850 message formats were used to design the control module models. The control module models include all messages which are transmitted at fixed intervals over the J1850 bus. The effects of function-based messages (e.g., messages to be transmitted on a particular sensor or push-button reading) on system load were investigated by transmitting an additional message with a fixed, relatively high priority at 50 millisecond intervals.

Numerical Study of the Aerodynamic Characteristics of a Multi-Element Airfoil NACA 23012

This work aims to numerically investigate the aerodynamic characteristics of a multi-element airfoil NACA 23012. The investigation was conducted through Computational Fluid Dynamics (CFD), using ANSYS FLUENT software. The Navier-Stokes equations were solved for turbulent, incompressible flow using k-epsilon model and SIMPLE algorithm. The study was carried out for both take-off / landing conditions and the results were compared to experimental data of the NACA 23012 from wind tunnel tests. The experimental and computational results for drag and lift coefficients match effectively up to pre-stall attack angles. The pressure coefficients, velocity distribution, and wall Y+ data were presented for different angles of attack (0 deg, 4 deg, and 8 deg). The CFD analysis could help acquire a closer and detailed understanding of airfoil performance, which is usually not easy through normal experimentation.

This paper describes a numerical simulation technique applicable to the FMVSS 214 side impact test through the use of the finite element method (FEM) technology. The paper outlines the development of the side impact dummy (SID), moving deformable barrier (MDB) and the test vehicle FEM models, as well as the development of new advanced constitutive models of materials and algorithms in LS-DYNA3D which are related to the topic. Presented in the paper are some initial simulation problems which were encountered and solved, as well as the correlation of the simulation data to the physical test.

LS-DYNA3D Finite Element Model of Side Impact Dummy SID

Side impact dummy (SID) is a human-like test device used in the National Highway Transportation Safety Administration (NHTSA) mandated side impact test of vehicles sold in the USA. A finite element model of SID has been developed at GM as a part of a project to simulate the side impact test. The objective is to better predict physical test results by replacing traditional rigid-body lumped parameter models with a finite element model. The project included, besides mesh generation, the development of new LS-DYNA3D constitutive models for rubber and foam-like materials, and enhancements of contact interface and other algorithms. This paper describes the GM SID finite element model and its performance in side impact test simulations.

The basic theory and the techniques upon which the Air Conditioning Analytical Simulation Package (A/CASP) computer program system was developed is outlined. Methods for simulating car air conditioning components, systems, and cool-down performance by computerized mathematical models are presented. Solution techniques for the models of the evaporator, condenser, compressor, and vehicle are outlined. The correlation of test data and analytical predictions is demonstrated.

CFD-Based Shape Optimization for Optimal Aerodynamic Design

Increased energy costs make optimal aerodynamic design even more critical today as even small improvements in aerodynamic performance can result in significant savings in fuel costs. Energy conscious industries like transportation (aviation and ground based) are particularly affected. There have been a number of different optimization methods, some of which require geometrically parameterized models. For non-parameterized models (as it is the case often in reality where models and shapes are very complex). Shape optimization and adjoin solvers are some of the latest approaches. In our study we are focusing on generating best practices and investigating different strategies of employing the commercially available shape optimizer tool from ANSYS'CFD solver Fluent. The shape optimizer is based on a polynomial mesh-morphing algorithm. The simple case of a low speed, airfoil/flap combination is used as a case study with the objective being the lift to drag ratio.

An Investigation of CutCell Meshing Strategies for Accurate Aerodynamic Performance Prediction

With advances in computing power and Computational Fluid Dynamics (CFD) algorithms, the complexity of CutCell based simulation models has significantly increased. In this study three dimensional numerical simulations were created for steady incompressible flow around airfoil shape. The NACA-0012 airfoil was used for this study. Boundary layer thickness, mesh expansion ratio, and mesh density variation parameters were investigated. Drag and lift coefficients were compared to experimental data. Use of the CutCell method results in a good agreement between CFD results and experimental data.

Aerodynamic Shape Optimization for a 3-D Multi-Element Airfoil

This paper discusses the uses of shape morphing/optimization in order to improve the lift to drag ratio for a typical 3D multi-element airfoil. A mesh morpher algorithm is used in conjunction with a direct search optimization algorithm in order to optimize the aerodynamics performance of a typical high-lift device. Navier-Stokes equations are solved for turbulent, steady-state, incompressible flow by using k-epsilon model and SIMPLE algorithm using the commercial code ANSYS Fluent. Detailed studies are done on take-off/landing flight conditions; the results show that the optimization is successful in improving the aerodynamic performance.

A Basic Study of “Energy-Absorbing” Vehicle Structure and Occupant Restraints by Mathematical Model

Simplified mathematical modeling has been employed to investigate the relationship between automobile forestructure energy absorption and the restraint loads applied to passengers during a 30 mph barrier collision. A two-massmodel was developed and validated to compute restraint loading from a given passenger compartment deceleration. The effect of various deceleration curves, representing forestructure modifications, is reported. A “constant force” restraint system is also evaluated.
