Using a Geometric Toolkit to Link Finite Element Calculations in Sheet Metal Forming Analysis

Sheet metal forming of automobile body panel consists of two processes performed in series: binder forming and punch forming. Due to differences in deformation characteristics of the two forming processes, their analysis methods are different. The binder wrap surface shape and formed part shape are calculated using different mathematical models and different finite element codes, e.g., WRAPFORM and PANELFORM, respectively. The output of the binder forming analysis may not be directly applicable to the subsequent punch forming analysis. Interpolation, or approximation, of the calculated binder wrap surface geometry is needed. This surface representation requirement is carried out using computer aided geometric design tools. This paper discusses the use of such a tool, SURFPLAN, to link WRAPFORM and PANELFORM calculations.

The Effects of Trip Length and Oil Type (Synthetic Versus Mineral Oil) on Engine Damage and Engine-Oil Degradation in a Driving Test of a Vehicle with a 5.7L V-8 Engine

Extending engine-oil-change intervals is of interest from the standpoint of reducing used oil disposal and reducing time and expense of maintenance. However, the oil must be changed before serious oil degradation and engine damage occur. Three variables which influence oil degradation were chosen for investigation: base oil composition (synthetic oil versus mineral oil), trip length (short trips versus long trips), and driving schedule (degrading an oil during a given type of service, then changing to another type of service without an intervening oil change). Analysis of oil samples taken throughout the testing program indicated that type of service (freeway compared to short trip) influenced oil degradation to a greater extent than oil type. That is, API SG-quality synthetic oil in short-trip service degraded faster than borderline SG-quality mineral oil in long-trip service.

The Effects of Sulfated Ash, Phosphorus and Sulfur on Diesel Aftertreatment Systems - A Review

This paper reviews the relevant literature on the effects of sulfated ash, phosphorus, and sulfur on DPF, LNT, and SCR catalysts. Exhaust backpressure increase due to DPF ash accumulation, as well as the rate at which ash is consumed from the sump, were the most studied lubricant-derived DPF effects. Based on several studies, a doubling of backpressure can be estimated to occur within 270,000 to 490,000 km when using a 1.0% sulfated ash oil. Postmortem DPF analysis and exhaust gas measurements revealed that approximately 35% to 65% less ash was lost from the sump than was expected based on bulk oil consumption estimates. Despite significant effects from lubricant sulfur and phosphorus, loss of LNT NOX reduction efficiency is dominated by fuel sulfur effects. Phosphorus has been determined to have a mild poisoning effect on SCR catalysts. The extent of the effect that lubricant phosphorus and sulfur have on DOCs remains unclear, however, it appears to be minor.

The Bulge of Tubes and a Failure Criterion for Tube Hydroforming

The bulge test in hydroforming is a simple fundamental experiment used to obtain basic knowledge in tube expansion. The results can be used to assist design and manufacturing of hydroformed automotive parts. It also can be used to develop a failure criterion for tubes in hydroforming. For these purposes, a section of a long unsupported tube with fixed ends was simulated numerically to obtain the mechanical states of the tube subjected to internal pressure. Steel and aluminum tubes are used. For the bulge tests, the internal pressure reaches a maximum and then decreases in value without failure while the stress, strain and volume of the tube keep increasing. A failure criterion for the bursting of a tube is proposed based on the stress-strain curve of the material.

Study of the Effects of Oil Supply and Piston Skirt Profile on Lubrication Performance in Power Cylinder Systems

In internal combustion engines, the majority of the friction loss associated with the piston takes place on the thrust side in early expansion stroke. Research has shown that the Friction Mean Effective Pressure (FMEP) of the engine can be reduced if proper modifications to the piston skirt, which is traditionally barrel-shaped, are made. In this research, an existing model was applied for the first time to study the effects of different oil supply strategies for the piston assembly. The model is capable of tracking lubricating oil with the consideration of oil film separation from full film to partial film. It is then used to analyze how the optimized piston skirt profile investigated in a previous study reduces friction.

Simultaneous Piston Ring Friction and Oil Film Thickness Measurements in a Reciprocating Test Rig

A reciprocating test apparatus was constructed in which the friction of a single piston ring against a liner segment was measured. The lubrication oil film thickness was also measured simultaneously at the mid stroke of the ring travel using a laser fluorescence technique. The apparatus development and operation are described. Results are presented from a test matrix consisting of five different lubrication oils of viscosity (at 30°C) ranging from 49 to 357 cP; at three mean piston speeds of 0.45, 0.89 and 1.34 m/s; and at three ring normal loading of 1.4, 2.9 and 5.7 MPa. At mid stroke, the oil film thickness under the ring was ∼0.5 to 4 μm; the frictional coefficient was ∼0.02 to 0.1. The frictional coefficient for all the lubricants tested increased with normal load, and decreased with piston velocity. Both mixed and hydrodynamic lubrication regimes were observed. The friction behaviors were consistent with the Stribeck diagram.

Sensitivity Analysis of Ash Packing and Distribution in Diesel Particulate Filters to Transient Changes in Exhaust Conditions

Current CJ-4 lubricant specifications place chemical limits on diesel engine oil formulations to minimize the accumulation of lubricant-derived ash in diesel particulate filters (DPF). While lubricant additive chemistry plays a strong role in determining the amount and type of ash accumulated in the DPF, a number of additional factors play important roles as well. Relative to soot particles, whose residence time in the DPF is short-lived, ash particles remain in the filter for a significant fraction of the filter's useful life. While it is well-known that the properties (packing density, porosity, permeability) of soot deposits are primarily controlled by the local exhaust conditions at the time of particle deposition in the DPF, the cumulative operating history of the filter plays a much stronger role in controlling the properties and distribution of the accumulated ash.

Optimizing Base Oil Viscosity Temperature Dependence For Power Cylinder Friction Reduction

Lubricant viscosity along the engine cylinder liner varies by an order of magnitude due to local temperature variation and vaporization effects. Tremendous potential exists for fuel economy improvement by optimizing local viscosity variations for specific operating conditions. Methods for analytical estimation of friction and wear in the power-cylinder system are reviewed and used to quantify opportunities for improving mechanical efficiency and fuel economy through lubricant formulation tailored specifically to liner temperature distributions. Temperature dependent variations in kinematic viscosity, density, shear thinning, and lubricant composition are investigated. Models incorporating the modified Reynolds equation were used to estimate friction and wear under the top ring and piston skirt of a typical 11.0 liter diesel engine.

Optimization of High-Volume Warm Forming for Lightweight Sheet

Traditional warm forming of aluminum refers to sheet forming in the temperature range of 200°C to 350°C using heated, matched die sets similar to conventional stamping. While the benefits of this process can include design freedom, improved dimensional capability and potentially reduced cycle times, the process is complex and requires expensive, heated dies. The objective of this work was to develop a warm forming process that both retains the benefits of traditional warm forming while allowing for the use of lower-cost tooling. Enhanced formability characteristics of aluminum sheet have been observed when there is a prescribed temperature difference between the die and the sheet; often referred to as a non-isothermal condition. This work, which was supported by the USCAR-AMD initiative, demonstrated the benefits of the non-isothermal warm forming approach on a full-scale door inner panel. Finite element analysis was used to guide the design of the die face and blank shape.

Optimal Forming of Aluminum 2008-T4 Conical Cups Using Force Trajectory Control

In this paper we investigate the optimal forming of conical cups of AL 2008-T4 through the use of real-time process control. We consider a flat, frictional binder the force of which can be determined precisely through closed-loop control. Initially the force is held constant throughout the forming of the cup, and various levels of force are tested experimentally and with numerical simulation. Excellent agreement between experiment and simulation is observed. The effects of binder force on cup shape, thickness distribution, failure mode and cup failure height are investigated, and an “optimal” constant binder force is determined. For this optimal case, the corresponding punch force is recorded as a function of punch displacement and is used in subsequent closed-loop control experiments. In addition to the constant force test, a trial variable binder force test was performed to extend the failure height beyond that obtained using the “optimal” constant force level.

Oil Conditioning as a Means to Minimize Lubricant Ash Requirements and Extend Oil Drain Interval

A novel approach to condition the lubricant at a fixed station in the oil circuit is explored as a potential means to reduce additive requirements or increase oil drain interval. This study examines the performance of an innovative oil filter which releases no additives into the lubricant, yet enhances the acid control function typically performed by detergent and dispersant additives. The filter chemically conditions the crankcase oil during engine operation by sequestering acidic compounds derived from engine combustion and lubricant degradation. Long duration tests with a heavy-duty diesel engine show that the oil conditioning with the strong base filter reduces lubricant acidity (TAN), improves Total Base Number (TBN) retention, and slows the rate of viscosity increase and oxidation. The results also indicate that there may be a reduction in wear and corrosion.

Modeling the Three Piece Oil Control Ring Dynamics and Oil Transport in Internal Combustion Engines

Three-piece oil control rings (TPOCR) are widely used in the majority of modern gasoline engines and they are critical for lubricant regulation and friction reduction. Despite their omnipresence, the TPOCRs’ motion and sealing mechanisms are not well studied. With stricter emission standards, gasoline engines are required to maintain lower oil consumption limits, since particulate emissions are strongly correlated with lubricant oil emissions. This piqued our interest in building a numerical model coupling TPOCR dynamics and oil transport to explain the physical mechanisms. In this work, a 2D dynamics model of all three pieces of the ring is built as the main frame. Oil transport in different zones are coupled into the dynamics model. Specifically, two mass-conserved fluid sub-models predict the oil movement between rail liner interface and rail groove clearance to capture the potential oil leakage through TPOCR. The model is applied on a 2D laser induced fluorescence (2D-LIF) engine.

Modeling the Evolution of Fuel and Lubricant Interactions on the Liner in Internal Combustion Engines

In internal combustion engines, a portion of liquid fuel spray may directly land on the liner and mix with oil (lubricant), forming a fuel-oil film (~10μm) that is much thicker than the original oil film (~0.1μm). When the piston retracts in the compression stroke, the fuel-oil mixture may have not been fully vaporized and can be scraped by the top ring into the 1st land crevice and eventually enter the combustion chamber in the format of droplets. Studies have shown that this mechanism is possibly a leading cause for low-speed pre-ignition (LSPI) as the droplets contain oil that has a much lower self-ignition temperature than pure fuel. In this interest, this work aims to study the oil-fuel interactions on the liner during an engine cycle, addressing molecular diffusion (in the liquid film) and vaporization (at the liquid-gas interface) to quantify the amount of fuel and oil that are subject to scraping by the top ring, thereby exploring their implications on LSPI and friction.

Modeling of the Rotary Engine Apex Seal Lubrication

The Wankel rotary engine is more compact than conventional piston engines, but its oil and fuel consumption must be reduced to satisfy emission standards and customer expectations. A key step toward this goal is to develop a better understanding of the apex seal lubrication to reduce oil injection while reducing friction and maintaining adequate wear. This paper presents an apex seal dynamics model capable of estimating relative wear and predicting friction, by modeling the gas and oil flows at the seal interfaces with the rotor housing and groove flanks. Model predictions show that a thin oil film can reduce wear and friction, but to a limited extent as the apex seal running face profile is sharp due to the engine kinematics.

Modeling of piston pin rotation in a large bore gas engine

In an engine system, the piston pin is subjected to high loading and severe lubrication conditions, and pin seizures still occur during new engine development. A better understanding of the lubricating oil behavior and the dynamics of the piston pin could lead to cost- effective solutions to mitigate these problems. However, research in this area is still limited due to the complexity of the lubrication and the pin dynamics. In this work, a numerical model that considers structure deformation and oil cavitation was developed to investigate the lubrication and dynamics of the piston pin. The model combines multi-body dynamics and elasto-hydrodynamic lubrication. A routine was established for generating and processing compliance matrices and further optimized to reduce computation time and improve the convergence of the equations. A simple built-in wear model was used to modify the pin bore and small end profiles based on the asperity contact pressures.

Modeling of Oil Transport between Piston Skirt and Cylinder Liner in Internal Combustion Engines

The distribution of lubricating oil plays a critical role in determining the friction between piston skirt and cylinder liner, which is one of the major contributors to the total friction loss in internal combustion engines. In this work, based upon the experimental observation an existing model for the piston secondary motion and skirt lubrication was improved with a physics-based model describing the oil film separation from full film to partial film. Then the model was applied to a modern turbo-charged SI engine. The piston-skirt FMEP predicted by the model decreased with larger installation clearance, which was also observed from the measurements using IMEP method at the rated. It was found that the main period of the cycle exhibiting friction reduction is in the expansion stroke when the skirt only contacts the thrust side for all tested installation clearances.

Modeling and Measurement of Tribological Parameters between Piston Rings and Liner in Turbocharged Diesel Engine

This paper presents tribological modeling, experimental work, and validation of tribology parameters of a single cylinder turbocharged diesel engine run at various loads, speeds, intake boost pressures, and cylinder liner temperatures. Analysis were made on piston rings and liner materials, rings mechanical and thermal loads, contact pressure between rings and liner, and lubricant conditions. The engine tribology parameters were measured, and used to validate the engine tribology models. These tribology parameters are: oil film thickness, coefficient of friction between rings and liner, friction force, friction power, friction torque, shear rate, shear stress and wear of the sliding surfaces. In order to measure the oil film thickness between rings and liner, a single cylinder AVL turbocharged diesel engine was instrumented to accept the difference in voltage drop method between rings, oil film, and liner.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Measurement of Gasoline Absorption into Engine Lubricating Oil

A method to collect and speciate the components of gasoline absorbed in the lubricant oil using gas chromatography has been developed. Samples were collected continuously from the piston skirt, baffle and sump in a Saturn engine. A long (18 hours) test was performed to determine the build up of hydrocarbons in the sump, and a shorter (25 min) test was performed to determine the build up of hydrocarbons in the piston skirt and baffle during engine warm-up. The first experiment showed that the total hydrocarbon concentration in the sump oil reached a steady state of about 1.35% mass fraction after 11 hours of engine operation. The relative concentration of individual fuel hydrocarbon species absorbed in the oil increases exponentially with boiling point. Most of the identified species in the oil consist of the heavy end aromatics. Similar compositions but lower concentrations were found for samples collected from the piston skirt during engine warm-up.

Lubricant-Derived Ash Impact on Gasoline Particulate Filter Performance

The increasing use of gasoline direct injection (GDI) engines coupled with the implementation of new particulate matter (PM) and particle number (PN) emissions regulations requires new emissions control strategies. Gasoline particulate filters (GPFs) present one approach to reduce particle emissions. Although primarily composed of combustible material which may be removed through oxidation, particle also contains incombustible components or ash. Over the service life of the filter the accumulation of ash causes an increase in exhaust backpressure, and limits the useful life of the GPF. This study utilized an accelerated aging system to generate elevated ash levels by injecting lubricant oil with the gasoline fuel into a burner system. GPFs were aged to a series of levels representing filter life up to 150,000 miles (240,000 km). The impact of ash on the filter pressure drop and on its sensitivity to soot accumulation was investigated at specific ash levels.
