Virtual Tests for Facilitating Steering Wheel Development

A steering wheel is an indispensable component in an automobile. Although the steering wheel was invented about one hundred years ago and its structure has since become more and more complex with numerous innovations, documented analysis on steering wheel performance is very limited. Today, a steering wheel is not only a wheel that controls where your car goes; it also plays an important role in a vehicle occupant protection system. Therefore, many requirements have to be met before a steering wheel goes into production. With the development of computational mechanics and increasing computer capability, it has become much easier to evaluate the steering wheel performance in a totally different way. Instead of running prototype tests, steering wheel designs can be modeled virtually in various scenarios using finite element analysis, thus facilitating the development cycle.

Varying Intake Stroke Injection Timing of Wet Ethanol in LTC

Computational Fluid Dynamics (CFD) modeling was used to investigate the effects of the direct injection of wet ethanol at various injection timings during the intake stroke in a diesel engine with a shallow bowl piston. Thermally Stratified Compression Ignition (TSCI) has been proposed to expand the operating range of Low Temperature Combustion (LTC) by broadening the temperature distribution in the cylinder prior to ignition. TSCI is accomplished by injecting either water or a water-fuel mixture with a high latent heat of vaporization like wet ethanol. This current study focuses on isolating the effects that injecting such a high heat of vaporization mixture during the intake stroke has on the distribution of temperature and equivalence ratio in the cylinder before the onset of combustion. A CONVERGE 3-D CFD model of a single cylinder diesel research engine using Reynolds Averaged Naiver Stokes (RANS) turbulence modeling was developed and validated against experimental data.

Validation of the Generalized RNG Turbulence Model and Its Application to Flow in a HSDI Diesel Engine

A generalized re-normalization group (RNG) turbulence model based on the local "dimensionality" of the flow field is proposed. In this modeling approach the model coefficients C₁, C₂, and C₃ are all constructed as functions of flow strain rate. In order to further validate the proposed turbulence model, the generalized RNG closure model was applied to model the backward facing step flow (a classic test case for turbulence models). The results indicated that the modeling of C₂ in the generalized RNG closure model is reasonable, and furthermore, the predictions of the generalized RNG model were in better agreement with experimental data than the standard RNG turbulence model. As a second step, the performance of the generalized RNG closure was investigated for a complex engine flow.

The paper presents the development of a novel approach to the solution of detailed chemistry in internal combustion engine simulations, which relies on the analytical computation of the ordinary differential equations (ODE) system Jacobian matrix in sparse form. Arbitrary reaction behaviors in either Arrhenius, third-body or fall-off formulations can be considered, and thermodynamic gas-phase mixture properties are evaluated according to the well-established 7-coefficient JANAF polynomial form. The current work presents a full validation of the new chemistry solver when coupled to the KIVA-4 code, through modeling of a single cylinder Caterpillar 3401 heavy-duty engine, running in two-stage combustion mode.

Utilizing Neural Networks for Semantic Segmentation on RGB/LiDAR Fused Data for Off-road Autonomous Military Vehicle Perception

Image segmentation has historically been a technique for analyzing terrain for military autonomous vehicles. One of the weaknesses of image segmentation from camera data is that it lacks depth information, and it can be affected by environment lighting. Light detection and ranging (LiDAR) is an emerging technology in image segmentation that is able to estimate distances to the objects it detects. One advantage of LiDAR is the ability to gather accurate distances regardless of day, night, shadows, or glare. This study examines LiDAR and camera image segmentation fusion to improve an advanced driver-assistance systems (ADAS) algorithm for off-road autonomous military vehicles. The volume of points generated by LiDAR provides the vehicle with distance and spatial data surrounding the vehicle.

This paper reviews the engine modeling program in the Powertrain Control Research Laboratory at the University of Wisconsin-Madison, focuses on simulation results obtained from a complete modular turbocharged diesel engine dynamic model developed in this lab, and suggests ways that dynamic engine system models can be used in the design process. It examines the dynamic responses and interactions between various components in the engine system, looks at how these components affect the overall performance of the system in transient and steady state operation.

The application of virtual engineering methods can streamline the product design process through improved collaboration opportunities among the technical staff and facilitate additive manufacturing processes. A product digital twin can be created using the available computer-aided design and analytical mathematical models to numerically explore the current and future system performance based on operating cycles. The strategic decision to implement a digital twin is of interest to companies, whether the required financial and workforce resources will be worthwhile. In this paper, two metrics are introduced to assist management teams in evaluating the technology potential. The usefulness and time savings metrics will be presented with accompanying definitions. A case study highlights the usefulness metric for the “Deep Orange” prototype vehicle, an innovative off-road hybrid vehicle designed and fabricated at Clemson University.

Use of Machine Learning for Real-Time Non-Linear Model Predictive Engine Control

Non-linear model predictive engine control (nMPC) systems have the ability to reduce calibration effort while improving transient engine response. The main drawback of nMPC for engine control is the computational power required to realize real-time operation. Most of this computational power is spent linearizing the non-linear plant model at each time step. Additionally, the effectiveness of the nMPC system relies heavily on the accuracy of the model(s) used to predict the future system behavior, which can be difficult to model physically. This paper introduces a hybrid modeling approach for internal combustion engines that combines physics-based and machine learning techniques to generate accurate models that can be linearized with low computational power. This approach preserves the generalization and robustness of physics-based models, while maintaining high accuracy of data-driven models. Advantages of applying the proposed model with nMPC are discussed.

Unified Control of Brake- and Steer-by-Wire Systems Using Optimal Control Allocation Methods

A new optimal control strategy for dealing with braking actuator failures in a vehicle equipped with a brake-by-wire and steer-by- wire system is described. The main objective of the control algorithm during the failure mode is to redistribute the control tasks to the functioning actuators, so that the vehicle performance remains as close as possible to the desired performance in spite of a failure. The desired motion of the vehicle in the yaw plane is determined using driver steering and braking inputs along with vehicle speed. For the purpose of synthesizing the control algorithm, a non-linear vehicle model is developed, which describes the vehicle dynamics in the yaw plane in both linear and non-linear ranges of handling. A control allocation algorithm determines the control inputs that minimize the difference between the desired and actual vehicle motions, while satisfying all actuator constraints.

Traffic state identification is a key problem in intelligent transportation system. As a new technology, connected and automated vehicle can play a role of identifying traffic state with the installation of onboard sensors. However, research of lane level traffic state identification is relatively lacked. Identifying lane level traffic state is helpful to lane selection in the process of driving and trajectory planning. In addition, traffic state identification precision with low penetration of connected and automated vehicles is relatively low. To fill this gap, this paper proposes a novel method of identifying traffic state in the presence of connected and automated vehicles with low penetration rate. Assuming connected and automated vehicles can obtain information of surrounding vehicles’, we use the perceptible information to estimate imperceptible information, then traffic state of road section can be inferred.

Traffic Safety Improvement through Evaluation of Driver Behavior – An Initial Step Towards Vehicle Assessment of Human Operators

In the United States and worldwide, 38,824 and 1.35 million people were killed in vehicle crashes during 2020. These statistics are tragic and indicative of an on-going public health crisis centered on automobiles and other ground transportation solutions. Although the long-term US vehicle fatality rate is slowly declining, it continues to be elevated compared to European countries. The introduction of vehicle safety systems and re-designed roadways has improved survivability and driving environment, but driver behavior has not been fully addressed. A non-confrontational approach is the evaluation of driver behavior using onboard sensors and computer algorithms to determine the vehicle’s “mistrust” level of the given operator and the safety of the individual operating the vehicle. This is an inversion of the classic human-machine trust paradigm in which the human evaluates whether the machine can safely operate in an automated fashion.

Toward Predictive Modeling of Diesel Engine Intake Flow, Combustion and Emissions

The development of analytic models of diesel engine flow, combustion and subprocesses is described. The models are intended for use as design tools by industry for the prediction of engine performance and emissions to help reduce engine development time and costs. Part of the research program includes performing engine experiments to provide validation data for the models. The experiments are performed on a single-cylinder version of the Caterpillar 3406 engine that is equipped with state-of-the-art high pressure electronic fuel injection and emissions instrumentation. In-cylinder gas velocity and gas temperature measurements have also been made to characterize the flows in the engine.

Thermodynamic Modeling of Military Relevant Diesel Engines with 1-D Finite Element Piston Temperature Estimation

In military applications, diesel engines are required to achieve high power outputs and therefore must operate at high loads. This high load operation leads to high piston component temperatures and heat rejection rates limiting the packaged power density of the powertrain. To help predict and understand these constraints, as well as their effects on performance, a thermodynamic engine model coupled to a finite element heat conduction solver is proposed and validated in this work. The finite element solver is used to calculate crank angle resolved, spatially averaged piston temperatures from in-cylinder heat transfer calculations. The calculated piston temperatures refine the heat transfer predictions as well requiring iteration between the thermodynamic model and finite element solver.

The Potential of Switched Reluctance Motor Technology for Electro-Mechanical Brake Applications

Electro-mechanical brakes (EMBs) are emerging as a new approach to enhance brake system features as well as braking performance. This paper takes a fresh look at the switched reluctance (SR) drive as a possible prime mover technology for EMB applications. The switched reluctance motor has attractive potential, in view of its robustness, dynamic bandwidth and fault tolerance. An overall assessment of the approach is made based on bench performance of a prototype EMB caliper with an SR drive executing typical braking patterns. It is shown that the SR motor can provide the required overall brake actuator performance. Various implementation options are examined to lower cost, with particular focus on electronic design, control algorithms and motor position sensing.

The Ingress and Egress Strategies of Wheelchair Users Transferring Into and Out of Two Sedans

The ability to independently transfer into and out of a vehicle is essential for many wheelchair users to achieve driving independence. The purpose of the current study is to build upon the previous exploratory study that investigated the transfer strategies of wheelchair users by observing YouTube videos. This observational study videotaped five wheelchair users transferring from their wheelchairs into two research vehicles, a small and mid-size sedan that were equipped with a 50mm grid. The goal of this study was to use these videos and vehicle grids to precisely identify ingress and egress motions as well as “touch points” in a controlled setting with a small sample of five male wheelchair users. Using the videos from multiple different camera perspectives, the participants’ ingress and egress transfers were coded, documenting the touch points and step-by-step action sequences.

The Influence of Boost Pressure on Emissions and Fuel Consumption of a Heavy-Duty Single-Cylinder D.I. Diesel Engine

An electronically controlled Caterpillar single-cylinder oil test engine (SCOTE) was used to study diesel combustion. The SCOTE retains the port, combustion chamber, and injection geometry of the production six cylinder, 373 kW (500 hp) 3406E heavy-duty truck engine. The engine was equipped with an electronic unit injector and an electronically controlled common rail injector that is capable of multiple injections. An emissions investigation was carried out using a six-mode cycle simulation of the EPA Federal Transient Test Procedure. The results show that the SCOTE meets current EPA mandated emissions levels, despite the higher internal friction imposed by the single-cylinder configuration. NOx versus particulate trade-off curves were generated over a range of injection timings for each mode and results of heat release calculations were examined, giving insight into combustion phenomena in current “state of the art” heavy-duty diesel engines.

Simulation is a useful tool which can significantly reduce resources invested during product development. Vehicle manufacturers are using simulations to aid in the evaluation of designs and components, including powertrain systems and controllers. These simulations can be made more useful by addressing issues such as flexibility, modularity, and causality. These issues and other aspects involved in the development and use of powertrain system simulations are discussed in this paper, and a case study of a powertrain system model developed in the PCRL using methodologies based on considerations of such issues is presented.

The Development and Application of a Diesel Ignition and Combustion Model for Multidimensional Engine Simulation

An integrated numerical model has been developed for diesel engine computations based on the KIVA-II code. The model incorporates a modified RNG k-ε, turbulence model, a ‘wave’ breakup spray model, the Shell ignition model, the laminar-and-turbulent characteristic-time combustion model, a crevice flow model, a spray/wall impingement model that includes rebounding and breaking-up drops, and other improved submodels in the KIVA code. The model was validated and applied to model successfully different types of diesel engines under various operating conditions. These engines include a Caterpillar engine with different injection pressures at different injection timings, a small Tacom engine at different loads, and a Cummins engine modified by Sandia for optical experiments. Good levels of agreement in cylinder pressures and heat release rate data were obtained using the same computer model for all engine cases.

With the inception of model-based design and automatic code generation, many organizations are developing controls and diagnostics algorithms in model-based development tools to meet customer and regulatory requirements. Advances in model-based design have made it easier to generate C code from models and help software engineers streamline their workflow. Typically, after the software has been developed, the models are handed over to a calibration team responsible for calibrating the features to meet specified customer and regulatory requirements. However, once the models are handed over to the calibration team, the calibration engineers are unaware of how to calibrate the features because documentation is not available. Typically, model documentation trails behind the software process because it is created manually, most of this time is spent on formatting. As a result, lack of model documentation or up-to date documentation causes a lot of pain for OEM’s and Tier 1 suppliers.

Testing a Formula SAE Racecar on a Seven-Poster Vehicle Dynamics Simulator

Vehicle dynamics simulation is one of the newest and most valuable technologies being applied in the racing world today. Professional designers and race teams are investing heavily to test and improve the dynamics of their suspension systems through this new technology. This paper discusses the testing of one of Clemson University's most recent Formula SAE racecars on a seven-poster vehicle dynamics simulator; commonly known as a “shaker rig.” Testing of the current dampers using a shock dynamometer was conducted prior to testing and results are included for further support of conclusions. The body of the paper is a discussion of the setup and testing procedures involved with the dynamic simulator. The results obtained from the dynamic simulator tests are then analyzed in conjunction with the shock dynamometer results. Conclusions are formed from test results and methods for future improvements to be applied in Formula SAE racing are suggested.
