Virtual Transfer Path Analysis at Daimler Trucks

As for passenger cars, the overall noise and vibration comfort in commercial trucks and busses becomes an increasingly important sales argument. In order to effectively reduce the noise and vibration levels it is required to identify possible NVH issues at an early stage in the vehicle development process. For this reason a so-called “Virtual Transfer Path Analysis” (VTPA) method has been implemented which combines the results obtained from the conventional multi-body simulation and finite element method approaches. The resulting VTPA tool enables Daimler Trucks to systematically investigate and predict the complex interaction between powertrain excitation and the resulting vehicle response well before hardware prototypes become available. An overview of the theory is presented as well as the practical application and outcome of the technique applied in a past product development.

Validation and Sensitivity Studies for SAE J2601, the Light Duty Vehicle Hydrogen Fueling Standard

The worldwide automotive industry is currently preparing for a market introduction of hydrogen-fueled powertrains. These powertrains in fuel cell electric vehicles (FCEVs) offer many advantages: high efficiency, zero tailpipe emissions, reduced greenhouse gas footprint, and use of domestic and renewable energy sources. To realize these benefits, hydrogen vehicles must be competitive with conventional vehicles with regards to fueling time and vehicle range. A key to maximizing the vehicle's driving range is to ensure that the fueling process achieves a complete fill to the rated Compressed Hydrogen Storage System (CHSS) capacity. An optimal process will safely transfer the maximum amount of hydrogen to the vehicle in the shortest amount of time, while staying within the prescribed pressure, temperature, and density limits. The SAE J2601 light duty vehicle fueling standard has been developed to meet these performance objectives under all practical conditions.

Use of an Eulerian/Lagrangian Framework to Improve the Air Intake System of an Automobile with Respect to Snow Ingress

A simulation approach to predict the amount of snow which is penetrating into the air filter of the vehicle’s engine is important for the automotive industry. The objective of our work was to predict the snow ingress based on an Eulerian/Lagrangian approach within a commercial CFD-software and to compare the simulation results to measurements in order to confirm our simulation approach. An additional objective was to use the simulation approach to improve the air intake system of an automobile. The measurements were performed on two test sites. On the one hand we made measurements on a natural test area in Sweden to reproduce real driving scenarios and thereby confirm our simulation approach. On the other hand the simulation results of the improved air intake system were compared to measurements, which were carried out in a climatic wind tunnel in Stuttgart.

Thermal Behavior of an Electronics Compartment with Respect to Real Driving Conditions

The reliability of electronic components is of increasing importance for further progress towards automated driving. Thermal aging processes such as electromigration is one factor that can negatively affect the reliability of electronics. The resulting failures depend on the thermal load of the components within the vehicle lifetime - called temperature collective - which is described by the temperature frequency distribution of the components. At present, endurance testing data are used to examine the temperature collective for electronic components in the late development stage. The use of numerical simulation tools within Vehicle Thermal Management (VTM) enables lifetime thermal prediction in the early development stage, but also represents challenges for the current VTM processes [1, 2]. Due to the changing focus from the underhood to numerous electronic compartments in vehicles, the number of simulation models has steadily increased.

Due to the continuous increasing highway transport and the decreasing investments into infrastructure a better usage of the installed infrastructure is indispensable. Therefore the operation and interoperation of assistance and telematics systems become more and more necessary. Regarding these facts Highway Pilot was developed at Daimler Trucks. The Highway Pilot System moves the truck highly automated and independent from other road users within the allowed speed range and the required security distance. Daimler Trucks owns diverse permissions in Germany and the USA for testing these technologies on public roads. Next generation is the Highway Pilot Connect System that connects three highly automated driving trucks. The connection is established via Vehicle-to-Vehicle communication (V2V).

The Role of Mercedes Benz do Brasil in the Global Production Network of Daimler Trucks - Based on a Nationalization Project

The commercial vehicle division of Daimler AG developed in the last decades a strong production network, driving the company to a large exchange of parts and aggregates, especially between the plants in Europe and South America. In this article the decision taking methodology for new investments inside this production network is described. The industrialization of engine core parts in Brazil was analyzed by the support of an evaluation tool, and considering the major aspects of a new production site and its supply relationships. The results of the evaluation give transparency about the feasibility of different production network configurations, their interdependencies and the impact of the main influencing factors and drove the board of management to a clear decision, as it happened in other projects which used the same methodology.

The NH3 Inhibition Effect in the Standard SCR Reaction over a Commercial Fe-zeolite Catalyst for Diesel Exhaust Aftertreatment: An Experimental and Modeling Study

Transient and steady-state kinetic data are herein presented to analyze the inhibiting effect of ammonia on the NH₃-SCR of NO at low temperatures over a Fe-zeolite commercial catalyst for vehicles. It is shown that in SCR converter models a rate expression accounting for NH₃ inhibition of the Standard SCR reaction is needed in order to predict the specific dynamics observed both in lab-scale and in engine test bench runs upon switching on and off the ammonia feed. Two redox, dual site kinetic models are developed which ascribe such inhibition to the spill-over of ammonia from its adsorption sites, associated with the zeolite, to the redox sites, associated with the Fe promoter. Better agreement both with lab-scale intrinsic kinetic runs and with engine test-bench data, particularly during transients associated with dosing of ammonia to the SCR catalyst, is obtained assuming slow migration of NH₃ between the two sites.

Stoichiometric Natural Gas Combustion in a Single Cylinder SI Engine and Impact of Charge Dilution by Means of EGR

In this paper experimental results of a medium duty single cylinder research engine with spark ignition are presented. The engine was operated with stoichiometric natural gas combustion and additional charge dilution by means of external and cooled exhaust gas recirculation (EGR). The first part of this work considers the benefits of cooled EGR on thermo-mechanical stress of the engine including exhaust gas temperature, cylinder head temperature, and knock behaviour. This is followed by the analysis of the influence of cooled EGR on the heat release rate. In this context the impact of fuel gas composition is also under investigation. The influence of increasing EGR on fuel efficiency, which is caused by a changed combustion process due to higher fractions of inert gases, is shown in this section. By application of different pistons a relationship between the piston bowl geometry and the flame propagation has been demonstrated.

Standardization of Wiring Harness Data Formats between Truck OEMs and Suppliers

The continuously integration of electrics and electronics (EE) in the last decades is one of the main key drivers for innovation and business success of the Automotive OEMs. This is also applicable for truck manufacturers. On the other side factors like the rising vehicle complexity, number of variants and the warranty costs for EE issues are increasing the pressure on the engineering teams responsible for the mechatronic systems. To address these issues one of the key activities in the European market (focus on Germany) during the last decade was to introduce industry-wide standards for the data transfer of wiring harness data between OEM and harness supplier. In this paper the benefits and technical background of using the standards KBL and KOMP formats within the MB-Trucks brand will be presented. Moreover the role of the Information Technology (IT) will be explained in detail.

Specifics of Daimler's new SCR system (BLUETEC) in the Diesel Sprinter Van - Certified for NAFTA 2010

Beginning in 2010, Daimler's well-known Diesel Sprinter van has to fulfill the new and clearly tighter NOx emission standards of NAFTA10 (EPA, CARB). This requires an integrated approach of further engine optimizations and the implementation of an innovative exhaust aftertreatment technology. The goal was to develop an overall concept which meets simultaneously the tightened emission standards (including OBD limits) and the increasing customer demands of more power and torque without losing the high fuel efficiency of the small and highly efficient 3-liter V6 diesel engine OM642, which already has been installed in the NAFTA07 Sprinter. In the early stages of the concept phase, the most appropriate NOx aftertreatment technology and certification form (engine or vehicle) had to be selected for this specific vehicle class in the van segment with enhanced requirements to durability, economical efficiency and specific driving behavior.

Soot Simulation under Diesel Engine Conditions Using a Flamelet Approach

The subject of this work is 3D numerical simulations of combustion and soot emissions for a passenger car diesel engine. The CFD code STAR-CD version 3.26 [1] is used to resolve the flowfield. Soot is modeled using a detailed kinetic soot model described by Mauss [2]. The model includes a detailed description of the formation of polyaromatic hydrocarbons. The coupling between the turbulent flowfield and the soot model is achieved through a flamelet library approach, with transport of the moments of the soot particle size distribution function as outlined by Wenzel et al. [3]. In this work we extended this approach by considering acetylene feedback between the soot model and the combustion model. The model was further improved by using new gas-phase kinetics and new fitting procedures for the flamelet soot library.

Soot Model Calibration Based on Laser Extinction Measurements

In this work a detailed soot model based on stationary flamelets is used to simulate soot emissions of a reactive Diesel spray. In order to represent soot formation and oxidation processes properly, a calibration of the soot reaction rates has to be performed. This model calibration is usually performed on basis of engine out soot measurements. Contrary to this, in this work the soot model is calibrated on local soot concentrations along the spray axis obtained from laser extinction chamber measurements. The measurements are performed with B7 certification Diesel and a series production multihole injector to obtain engine similar boundary conditions. In order to ensure that the flow and mixture field is captured well by the CFD-simulation, the simulated liquid penetration lengths and flame lift-off lengths are compared to chamber measurements.

Sensor for Directly Determining the State of a NOx Storage Catalyst

In order to control NOx reduction with NOx storing lean NOx traps (LNT), a gas sensor downstream of the LNT is presently preferred. It is a disadvantage that no means are available to gauge directly the LNT NOx loading level and the catalyst quality. The presented novel sensor consists of interdigital electrodes that are deposited on a planar substrate. On its reverse side, a temperature sensor is applied. Both sides are covered with the original catalyst coating, allowing detecting directly electrical impedance and temperature of the coating. Such sensors were integrated in different positions of an LNT. It is shown in synthetic exhausts as well as in engine tests that in-situ measurements of the electrical impedance of the LNT coating are appropriate to determine directly the catalyst status. Hence, the local degree of NOx loading as well as the local regeneration status can be measured. Furthermore, sulfur poisoning, desulfurization, and thermal ageing can be directly seen.

Quality Assurance and Robustness for Predictive Cruise Control Using Digital Map Data

The economic challenges and environmental imperatives facing the trucking and automobile industries today all point to a pressing need to improve fuel efficiency. Due to increasing volatility of fuel supplies, prices and a growing interest in reducing greenhouse gas emissions, fuel efficiency has taken on new urgency. In the long-haul trucking industry this is especially important given the fact that fuel accounts for a significant share of fleet operating costs. To this end Daimler and NAVTEQ have developed a system to improve fuel economy and reduce CO₂ emissions through the integration of digital map data into Advanced Driver Assistance Systems or ADAS. Digital road map attributes, especially road slope have been demonstrated to enable powertrain controls to anticipate road inclination changes and use this information to predictively enhance load management optimization versus the reactive approach afforded by current technology.

Possibilities of Wall Heat Transfer Measurements at a Supercharged Euro VI Heavy-Duty Diesel Engine with High EGR-Rates, an In-Cylinder Peak Pressure of 250 Bar and an Injection Pressure up to 2500 Bar

A raise of efficiency is the strongest selling point concerning the total cost of ownership (TCO), especially for commercial vehicles (CV). Accompanied by legislations, with contradictive development demands, satisfying solutions have to be found. The analysis of energy losses in modern engines shows three influencing parameters. Wall heat transfer (WHT) losses are awarded with the highest optimization potential. Critical for the occurrence of these losses is the WHT, which can be described by representing coefficients. To reduce WHT accompanying losses a decrease of energy transfer between combustion gas and combustion chamber wall is necessary. A measurement of heat fluxes is necessary to determine the WHT relations of the combustion chamber in an engine. As this has not been done for a Heavy-Duty (HD) engine, with peak pressures up to 250 bar, an increased in-cylinder turbulence and high exhaust gas recirculation (EGR)-rates before, it is presented in the following.

Performance Improvement of an Asymmetric Twin Scroll Turbocharger Turbine through Secondary Flow Injection

A powerful and efficient turbocharger turbine benefits the engine in many aspects, such as better transient response, lower NOx emissions and better fuel economy. The turbine performance can be further improved by employing secondary flow injection through an injector over the shroud section. A secondary flow injection system can be integrated with a conventional turbine without affecting its original design parameters, including the rotor, volute, and back disk. In this study, a secondary flow injection system has been developed to fit for an asymmetric twin-scroll turbocharger turbine, which was designed for a 6-cylinder heavy-duty diesel engine, aiming at improving the vehicle’s performance at 1100 rpm under full-loading conditions. The shape of the flow injector is similar to a single-entry volute but can produce the flow angle in both circumferential and meridional directions when the flow leaves the injector and enters the shroud cavity.

Optimization of an Asymmetric Twin Scroll Volute Turbine under Pulsating Engine Boundary Conditions

Future CO2 emission legislation requires the internal combustion engine to become more efficient than ever. Of great importance is the boosting system enabling down-sizing and down-speeding. However, the thermodynamic coupling of a reciprocating internal combustion engine and a turbocharger poses a great challenge to the turbine as pulsating admission conditions are imposed onto the turbocharger turbine. This paper presents a novel approach to a turbocharger turbine development process and outlines this process using the example of an asymmetric twin scroll turbocharger applied to a heavy duty truck engine application. In a first step, relevant operating points are defined taking into account fuel consumption on reference routes for the target application. These operation points are transferred into transient boundary conditions imposed on the turbine.

Optimal Control based Calibration of Rule-Based Energy Management for Parallel Hybrid Electric Vehicles

In this paper a rule-based energy management for parallel hybrid electric vehicles (HEVs) is presented, which is based on the principles describing the optimal control behavior. Therefore we first show the general relations that can be used to describe the optimal limit of electric driving as well as the optimal torque split among the two propulsion systems. Subsequently these relations are employed to derive maps, which represent the optimal behavior depending on several input parameters. These maps are then used as inputs for the rules in the proposed energy management. This not only makes it possible to automatically calibrate the rule-based controller but also gives the optimal control in every driving situation. Given it is not fuel-efficient to turn the internal combustion engine (ICE) on or off for short intervals, it is further shown how this approach allows to adjust the established limit for electric driving by additional rules.

Optical Investigations of the Ignition-Relevant Spray Characteristics from a Piezo-Injector for Spray-Guided Spark-Ignited Engines

The spray-guided combustion process offers a high potential for fuel savings in gasoline engines in the part load range. In this connection, the injector and spark plug are arranged in close proximity to one another, as a result of which mixture formation is primarily shaped by the dynamics of the fuel spray. The mixture formation time is very short, so that at the time of ignition the velocity of flow is high and the fuel is still largely present in liquid form. The quality of mixture formation thus constitutes a key aspect of reliable ignition. In this article, the spray characteristics of an outward-opening piezo injector are examined using optical testing methods under pressure chamber conditions and the results obtained are correlated with ignition behaviour in-engine. The global spray formation is examined using high-speed visualisation methods, particularly with regard to cyclical fluctuations.
