“MBE 4000-A New Engine for the US Class 8 Truck Market”

Due to ever soaring fuel costs and even more stringent emission regulations which require more elaborate technical efforts and unfortunately lead to a negative trend on fuel economy as well, todays and future trucking business is extremely challenged. These facts create an urgent requirement for the engine manufacturer to offer an engine with an optimized cost-benefit-ratio for the trucking business. Mercedes-Benz, as the leader in the European commercial vehicle market - of which e. g. high fuel costs, long maintenance intervals and high engine power-to-weight ratios have always been key characteristics - has developed a new class 8 engine for the US market. The MBE 4000 is a 6 cylinder inline engine in the compact size and low weight category, but due to its displacement of 12,8 liters it offers high performance characteristics like heavier big block engines.

Vehicle Application of a 4-Cylinder Tumble DISI Engine

SI engines with gasoline direct injection are currently the focus of development for almost all car manufacturers. After the introduction of DISI engines, first to the Japanese market and after a short time delay also in Europe, a broad variety of technical solutions for efficient stratified concepts can be stated. The targets of the development activities in this field are defined by legislation and customer's demands. The potential reduction of fuel consumption with stratified operation has to be combined with a further improvement of the full load potential of the DISI engine. A substantial part of the development activities are the fulfillment of current and future emission standards. Therefore, in order to realize a highly efficient lean operation, new technologies and strategies in the field of exhaust gas aftertreatment and vehicle application are required.

Variable Compression Ratio - A Design Solution for Fuel Economy Concepts

The challenge to reduce fuel consumption in S.I. engines is leading to the application of new series production technologies: including direct injection and, recently, the variable valve train, both aiming at unthrottled engine operation. In addition to these technologies, turbo- or mechanical supercharging is of increasing interest because, in principle, it offers a significant potential for improved fuel economy. However, a fixed compression ratio normally leads to a compromise, in that the charged engine is more of a performance enhancement than an improver of fuel economy. Fuel efficient downsizing concepts can be realized through the application of variable compression ratio. In this paper, a variable compression ratio design solution featuring eccentric movement of the crankshaft is described. Special attention is given to the integration of this solution into the base engine.

Validation of Eulerian Spray Concept coupled with CFD Combustion Analysis

The main objective of engine 3D CFD simulation is nowadays the support for combustion design development. New combustion concepts (e.g. Low Temperature Combustion, HCCI, multiple injection strategies …) could be analyzed and predicted through detailed thermodynamical computation. To achieve this aim many simulation tools are needed: each of them has to be capable to reproduce the sensitivities of combustion design parameters through physically based models. The adopted approach consists of the coupling of different models for 3D-nozzle flow, orifice-resolved spray formation in Eulerian coordinates and combustion. The advantages of the method will be proofed on an operative DI-diesel truck engine case, run with different nozzle geometries.

Upgrade Design of the Yuchai F-6113 HD-DI Diesel Engine

The Yuchai F-6113 is an inline 6-cylinder heavy duty Diesel engine, mainly for truck application with a displacement of 8.4 liters and a rated power of 258 kW. It was derived from the F-6108 with a displacement of 7.3 liters. The boundary conditions for the new crankcase were set by the existing machining line. Substantially increasing the bore diameter while keeping the bore pitch constant, was achieved by replacing the conventional top stop liner with a mid stop liner with open deck. This liner concept is rather unique for heavy duty truck engines. The two 2-valve cylinder heads, covering 3 cylinders each, were replaced by a 4-valve one-piece cylinder head. The design comprises an electronically controlled Unit Pump Injection System (UPS) with the alternative to use an inline injection pump. The engine structure was laid out for the high specific output and the peak cylinder pressure requirements for the compliance with Euro III emission legislation.

Underhood Temperature Analysis in Case of Natural Convection

This paper describes a method to simulate underhood temperature distributions in passenger cars. A simplified engine compartment simulation test rig is used to perform measurements with well known boundary conditions to validate the simulation strategy. The measurement setup corresponds to idle without working fan. The aim of this setup is to validate cases with strong natural convection, e.g. thermal soaking. A coupled steady-state CFD run and thermal analysis is undertaken to simulate the temperature distribution in the test rig. Convective heat transfer coefficients and air temperatures are calculated in StarCD™. The radiative and conductive heat transfer is considered in a RadTherm™ analysis. The strong coupling of flow field and wall temperature in buoyancy driven flows requires an iterative process. Calculated temperatures are compared to measured results in order to validate the simulation method as far as possible. Some of the results are reported in this paper.

Turbocharging of Downsized Gasoline DI Engines with 2 and 3 Cylinders

Turbocharged DISI engines with four cylinders have established in the market and provide a performance comparable to larger six-cylinder engines in the smaller compartment of a four-cylinder engine. In the Japanese market, also turbo gasoline engines with 500 - 660 cm₃ displacement have a long tradition in Kei-Cars. However, those engines show a lower specific performance as would be required for propelling typical small or compact vehicles in Europe. Recently, two-cylinder turbo engines have come to market, which are found attractive with respect to sound, package, and also enable low vehicle fuel consumption in NEDC test. The paper presents a turbocharger layout study on 2- and 3-cylinder engines. It discusses the influence of cylinder displacement volume on the sizing of turbines and compressors, and how specific flow phenomena in the turbine can be captured in the simulation model.

Tomorrows Diesel Fuel Diversity - Challenges and Solutions

Regulated emissions, CO2-values, comfort, good driveability, high reliability and costs, this is the main frame for all future powertrain developments. In this frame, the diesel powertrain, not only for passenger cars, but also for commercial vehicle applications, faces some challenges in order to fulfil the future European and current US emission legislations while keeping the fuel consumption benefit, good driveability and an acceptable cost frame. One of these challenges is the varying fuel qualities of diesel fuel in different countries including different cetane number, volatility, sulphur content and different molecular composition. In addition to that in the future, more and more alternative fuels with various fuel qualities and properties will be launched into the market for economical and environmental reasons. At present, the control algorithms of the injection system applied in most diesel engines is open loop control.

Thermodynamical and Mechanical Approach Towards a Variable Valve Train for the Controlled Auto Ignition Combustion Process

Controlled Auto Ignition (CAI) as a promising future combustion process is a concept to strongly reduce fuel consumption as well as NOx emissions. The acceptance and the potential of this combustion process depends on the possible CAI operation range in the engine map and the fuel consumption benefit, as well as the complexity of the variable valve train which is necessary to realize the CAI combustion process. The thermodynamic investigations presented in this paper were done on an engine equipped with an electromechanical valve train (EMVT), featuring Port Fuel Injection (PFI) and direct Injection. They show that the electromechanical valve train is an excellent platform for developing the CAI process. Controlled Auto Ignition has been realized with port fuel injection in a speed range between 1000 and 4500 rpm and in a load range between approximately 1 and 6 bar BMEP (about 5 bar BMEP for pressure gradients lower than 3 bar/°CA) depending on engine speed.

The Integration of Cad/Cam/Cae Based on Multi-Model Technology in the Development of Cylinder Head

The integration of CAD/CAM/CAE in product development is the key to realize concurrent engineering. Generally, different systems are employed in product development department. These different systems create a lot of troubles such as difficult communication, misunderstanding and so on. A new approach to integrate CAD/CAM/CAE in one system based on CATIA for the end-to-end process in cylinder head development is presented. Multi-Model Technology (MMT) is used to create consistent and associated CAD models for the end-to-end process in cylinder head development. The concept and method to create and organize multi- models are discussed. A typically four-layer structure of MMT for mechanical products is defined. The multi-level structure of the cylinder head models based on MMT is provided. The CAD models of cylinder head created based on MMT can be used as the consistent model.

The Influence of Rotating Wheels on Vehicle Aerodynamics - Numerical and Experimental Investigations

Investigations of the aerodynamic influence of rotating wheels on a simplified vehicle model as well as on a series production car are presented. For this research CFD simulations are used together with wind tunnel measurements like LDV and aerodynamic forces. Several wheel rim geometries are examined in stationary and in rotating condition. A good agreement could be achieved between CFD simulations and wind tunnel measurements. Based on the CFD analysis the major aerodynamic mechanisms at rotating wheels are characterized. The flow topology around the wheels in a wheel arch is revealed. It is shown, that the reduction of drag and lift caused by the wheel rotation on the isolated wheel and the wheel in the wheel arch are based on different effects of the airflow. Though the forces decrease at the front wheel due to the wheel rotation locally, the major change in drag and lift happens directly on the automotive body itself.

The Impact of Different Biofuel Components in Diesel Blends on Engine Efficiency and Emission Performance

Within the Cluster of Excellence “Tailor-Made Fuels from Biomass” at RWTH Aachen University, the Institute for Combustion Engines carried out an investigation program to explore the potential of future biofuel components in Diesel blends. In this paper, thermodynamic single cylinder engine results of today's and future biofuel components are presented with respect to their engine-out emissions and engine efficiency. The investigations were divided into two phases: In the first phase, investigations were performed with rapeseed oil methyl ester (B100) and an Ethanol-Gasoline blend (E85). In order to analyze the impact of different fuel blends, mixtures with 10 vol-% of B100 or E85 and 90 vol-% of standardized EN590 Diesel were investigated. Due to the low cetane number of E85, it cannot be used purely in a Diesel engine.

The Diesel Exhaust Aftertreatment (DEXA) Cluster: A Systematic Approach to Diesel Particulate Emission Control in Europe

The DEXA Cluster consisted of three closely interlinked projects. In 2003 the DEXA Cluster concluded by demonstrating the successful development of critical technologies for Diesel exhaust particulate after-treatment, without adverse effects on NOx emissions and maintaining the fuel economy advantages of the Diesel engine well beyond the EURO IV (2000) emission standards horizon. In the present paper the most important results of the DEXA Cluster projects in the demonstration of advanced particulate control technologies, the development of a simulation toolkit for the design of diesel exhaust after-treatment systems and the development of novel particulate characterization methodologies, are presented. The motivation for the DEXA Cluster research was to increase the market competitiveness of diesel engine powertrains for passenger cars worldwide, and to accelerate the adoption of particulate control technology.

Tailor-Made Fuels: The Potential of Oxygen Content in Fuels for Advanced Diesel Combustion Systems

Fuels derived from biomass will most likely contain oxygen due to the high amount of hydrogen needed to remove oxygen in the production process. Today, alcohol fuels (e. g. ethanol) are well understood for spark ignition engines. The Institute for Combustion Engines at RWTH Aachen University carried out a fuel investigation program to explore the potential of alcohol fuels as candidates for future compression ignition engines to reduce engine-out emissions while maintaining engine efficiency and an acceptable noise level. The soot formation and oxidation process when using alcohol fuels in diesel engines is not yet sufficiently understood. Depending on the chain length, alcohol fuels vary in cetane number and boiling temperature. Decanol possesses a diesel-like cetane number and a boiling point in the range of the diesel boiling curve. Thus, decanol was selected as an alcohol representative to investigate the influence of the oxygen content of an alcohol on the combustion performance.

Tailor-Made Fuels for Future Advanced Diesel Combustion Engines

The finite nature and instability of fossil fuel supply has led to an increasing and enduring investigation demand of alternative and regenerative fuels. The Institute for Combustion Engines at the RWTH Aachen University carried out an investigation program to explore the potential of tailor made fuels to reduce engine-out emissions while maintaining engine efficiency and an acceptable noise level. To enable optimum engine performance a range of different hydrocarbons having different fuel properties like cetane number, boiling temperature and different molecular compositions have been investigated. Paraffines and naphthenes were selected in order to better understand the effects of molecular composition and chain length on emissions and performance of an engine that was already optimized for advanced combustion performance. The diesel single-cylinder research engine used in this study will be used to meet Euro 6 emissions limits and beyond.

Synergies of Variable Valve Actuation and Direct Injection

The main goal in the development of new automobile SI engines is to significantly reduce fuel consumption. To this end both, variable valve actuation and direct gasoline injection, are being pursued as new engine concepts. Both approaches appear to offer approximately the same potential to reduce fuel consumption. The development so far is creating the impression of two competing technical concepts with no obvious way to combine them [1]. The two engine concepts, however, can be combined, although it is often objected that their combination would only yield marginal additional potential. That is true to the extent that the advantages of dethrottling offered by both of the concepts can only be counted once in terms of overall potential. But there is a number of additional effects to be taken into account. This Paper represents an analysis of the individual potential of the two approaches as well as an estimation of their combined potential.

Study of a Sintered Metal Diesel Particulate Trap

This paper describes work supporting the development of a new Diesel particulate trap system for heavy duty vehicles based on porous sintered metal materials that exhibit interesting characteristics with respect to ash tolerance. Experimental data characterizing the material (permeability, soot and ash deposit properties) are obtained in a dedicated experimental setup in the side-stream of a modern Diesel engine as well as in an accelerated ash loading rig. System level simulations coupling the new media characteristics to 3-D CFD software for the optimization of complete filter systems are then performed and comparative assessment results of example designs are given.

Strategies to Reduce HC-Emissions During the Cold Starting of a Port Fuel Injected Gasoline Engine

In view of tight emission standards, injection strategies to reduce raw HC-emissions during the cold starting of port fuel injected engines are evaluated in this study. The relevance of spray targeting and atomization is outlined in the first part of this paper. The foundation and performance of different injector concepts with respect to spray characteristics are discussed. Laboratory experiments demonstrate that concepts relying on auxiliary energy, such as air-assistance, fuel heating and injection at elevated system pressures, are capable of producing spray droplet sizes in the SMD-range of 25μm. For future injection strategies aimed at the compliance of SULEV emission levels, this target value is considered to be essential. In the second part of this paper, emission tests of selected injector concepts are carried out using a V6-3.2I ULEV engine operated both in a vehicle and on a test bench.

Start-Up Behavior of Fuel Processors for PEM Fuel Cell Applications

This paper focuses on start-up technology for fuel processing systems with special emphasis on gasoline fueled burners. Initially two different fuel processing systems, an autothermal reformer with preferential oxidation and a steam reformer with membrane, are introduced and their possible starting strategies are discussed. Energy consumption for preheating up to light-off temperature and the start-up time is estimated. Subsequently electrical preheating is compared with start-up burners and the different types of heat generation are rated with respect to the requirements on start-up systems. Preheating power for fuel cell propulsion systems necessarily reaches up to the magnitude of the electrical fuel cell power output. A gasoline fueled burner with thermal combustion has been build-up, which covers the required preheating power.
