Wash off Resistant 1-Component Structural Adhesives

The application of crash durable structural adhesives in modern cars design, to improve the driving durability, the overall vehicle stiffness, the crash resistance and to make real light weight constructions feasible is significantly gaining in importance. 1-component systems are already introduced in the market and used in automotive industries. Usually the use of these bonds in automotive industries is limited by a relatively low wash off resistance in the pre-treatment tanks of the paint shop. If no additional actions are taken, there is a severe risk of wash off of the adhesives up to the partial loss in functionality. Respectively contamination of the pre-treatment tanks and aftereffects damage the surface of the coated cars. To avoid wash off a thermal process (oven) to pre-gel the adhesive in the flanges of the Body-In-White (BIW)- bodies before entering the pre-treatment utility is necessary. This is a save but cost intensive solution.

Signal Processing for Rough Road Detection

Misfire diagnostics are required to detect missed combustion events which may cause an increase in emissions and a reduction in performance and fuel economy. If the misfire detection system is based on crankshaft speed measurement, driveline torque variations due to rough road can hinder the diagnosis of misfire. A common method of rough road detection uses the ABS (Anti-Lock Braking System) module to process wheel speed sensor data. This leads to multiple integration issues including complexities in interacting with multiple suppliers, inapplicability in certain markets and lower reliability of wheel speed sensors. This paper describes novel rough road detection concepts based on signal processing and statistical analysis without using wheel speed sensors. These include engine crankshaft and Transmission Output Speed (TOS) sensing information. Algorithms that combine adaptive signal processing and specific statistical analysis of this information are presented.

Properties and Performance of Diesel Particulate Filters of an Advanced Ceramic Material

A new advanced ceramic material (ACM) has been developed and examined for diesel emission control systems, especially for diesel particulate filter (DPF) applications. Lab tests have shown that ACM possesses suitable mechanical and chemical properties for a durable DPF. Engine dynamometer tests have shown that a DPF made from ACM possesses high performance in the key application requirements of high filtration efficiency, low filtration back pressure, fast regeneration, and suitability for catalyst coating applications. The experimental results from this investigation demonstrate that a DPF made from ACM can be used for advanced diesel PM emission control systems, including potential four-way diesel catalytic converter systems.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

Nylon RIM Development for Automotive Body Panels

The performance and production requirements for future passenger vehicles has increased the efforts to replace metal body panels with plastic materials. This has been accomplished, to a large extent on some production vehicles that have been introduced recently. Unfortunately, these plastic body applications have necessitated special off-line handling or low temperature paint processing. However, the advantages of RIM nylon, offer the potential for uniquely new plastic body designs, that can be processed through existing assembly plants, much like the steel panels they are intended to replace. The intent of this paper is to discuss the rationale for future plastic body panel material selection and related nylon RIM development efforts.

An assessment of automobile painting at General Motor's Lake Orion, Michigan, USA assembly facility from a life cycle perspective was conducted. The Orion Facility produces the new Oldsmobile Aurora and Buick Riviera models. Improvements in on-site pollution prevention, energy conservation and regulatory barriers to technology innovation were identified. The environmental implications of auto body substrate material choice were analyzed. A life cycle inventory framework was developed for paint suppliers and other parts of the auto painting life cycle. An Alternative Regulatory System was proposed for the entire U.S. auto industry that will, if implemented, facilitate the integration of environmental management into core business strategies and planning.

High-Fidelity Transient Thermal Modeling of a Brake Corner

There is an increasing interest in transient thermal simulations of automotive brake systems. This paper presents a high-fidelity CFD tool for modeling complete braking cycles including both the deceleration and acceleration phases. During braking, this model applies the frictional heat at the interface on the contacting rotor and pad surfaces. Based on the conductive heat fluxes within the surrounding parts, the solver divides the frictional heat into energy fluxes entering the solid volumes of the rotor and the pad. The convective heat transfer between the surfaces of solid parts and the cooling airflow is simulated through conjugate heat transfer, and the discrete ordinates model captures the radiative heat exchange between solid surfaces. It is found that modeling the rotor rotation using the sliding mesh approach provides more realistic results than those obtained with the Multiple Reference Frames method.

High Performance Damping by a New Generation of Spray-On Coatings

Car manufacturers continue to strive to find creative routes to differentiate their vehicles while continuing to reduce cost. Acoustic comfort derived from high performance sprayable dampener systems is one important option for OEM's to differentiate their models. But there is a significant conflict between high performance, low cost and vehicle weight reduction. This paper describes an innovative vibration dampening material resin. It is a one part, reactive, solvent free, sprayable, epoxy based technology using a unique polymer resin with reduced safety labeling requirements. Good corrosion protection and oil absorption characteristics allow this resin to be applied in either the body or paint shop facilities. Benchmarking against the existing dampener type in the areas of damping performance, process costs, ease of application and environment/health aspects shows that this new generation of epoxy damper is superior to other current damper coatings.

Friction Damped Disc Brake Rotor

Over the last five years, the automotive industry has experienced a trend towards niche performance vehicles equipped with high-output powertrains. These high performance vehicles also demand higher output braking systems. One method used to provide enhanced pedal feel and fade performance is to equip vehicles with higher apparent friction linings. The challenge then becomes how to design and manufacture these brake systems without high-frequency disc brake squeal and without paying a significant mass penalty. One alternative is to design disc brake rotors with increased damping. There are several options for increasing rotor damping. The classical approach is to increase the rotor's cast iron carbon content, thus increasing the internal material damping of the rotor. However, this methodology provides only a small increase in rotor damping. Alternatively, the rotor damping can be increased by introducing friction, sometimes referred to as Coulomb damping.

Ford Motor / Dow Automotive Design Team Solves Knee Bolster Problems on the 1997 F-Series Pickup and Expedition

The 1997 F-Series and Expedition Instrument Panel programs were initially launched with steering column and glove compartment knee bolsters constructed of compression molded, glass filled polypropylene. First run capability of the material at production speeds was only 65 percent due primarily to dimensional stability (warp), paint adhesion, and excessive rework issues. A Ford APO (now Visteon) / Dow Automotive† team was formed to seek a replacement material / design for the glass filled polypropylene material which would solve the problems. The new material system had to meet or exceed current FMVSS 208 crash performance standards, provide improved quality and reduce variable and scrap costs all with a minimum tooling investment. Using Dow PULSE™ PC/ABS resin, the team designed / implemented a new knee bolster system in 12 months.

Field Evaluation of Down-Gauged High Performance RIM Fascia Polymers

Reducing the wall thickness of automotive fascia offers cost and weight savings over those manufactured today. New high performance RIM polyurethane/urea and polyurea polymers with improved mechanical properties over conventional systems make down-gauging possible while maintaining specified performance.1 Adding low cost, high surface quality fillers to these polymers provides enhanced dimensional stability in fascia at reduced wall thickness, thus meeting ever increasing demands for lower cost and high quality. This paper describes validation studies of filled RIM fascia down-gauged 22% to 3.0 mm wall thickness and compares them to conventional fascia moulded at nominal 3.9 mm wall thickness. High performance polyurethane/urea, polyurea, and conventional polyurethane/urea each incorporating wollastonite, mica, or milled glass were tested. The data include “on-car position” moisture stability, painted impact at low temperature, and material processing.

Evaluation of a Continuous Annealed Bake Hardenable Steel for Improved Dent Resistance

The potential of bake hardenable steel as a substitute for SAE 1008 steel to reduce gage and improve dent resistance is investigated in this report. Outer body panels in particular are susceptible to palm printing and other forms of denting. Conventional SAE 1008 steel and a developmental continuous annealed bake hardenable steel from Inland Steel Company are compared for dent performance properties. Bake hardenable (BH) steel is a medium strength (200-350 MPa) steel that receives an increase in yield strength during the heating of the paint bake cycle. An increase in yield strength would result in an increase in dent resistance. The increase in dent resistance is more quantitatively evaluated by comparing the BH steel with the current production material (SAE 1008) of a rear compartment lid outer.

Establishing Brake Design Parameters for Customer Satisfaction

Brake engineers are very familiar with designing automotive brake systems to meet performance requirements such as those specified in FMVSS 105. However, merely complying with governmental regulations does not ensure that the resulting brake system will satisfy customers of the product. Many attributes of brake performance are characterized by our customers in very subjective terms. In many cases it is not apparent how to incorporate these subjective customer desires into our product designs. This paper describes a process for transforming customer preferences about brake system performance expressed in subjective terms into objective parameters for brake system design. The process for converting customer preferences into design parameters involves several steps. The desires of the customer must be identified. This is often done in marketing clinics, customer interviews or surveys.

Durability Performance of Advanced Ceramic Material DPFs

Dow Automotive has developed an ACM DPF substrate, characterized with light-weight, low pressure-drop, rapid regeneration, and excellent chemical resistance at high temperature. An uncatalyzed DPF was tested on a 2.0L common-rail diesel engine for over 100 soot loading and regeneration cycles, which included a combination of controlled regenerations, uncontrolled regenerations and incomplete regenerations. The DPF demonstrated high filtration efficiency and physical integrity throughout the entire test. The ACM DPF has also demonstrated excellent catalyst coating capability and performance. An ACM DPF with a total volume of three-liter and coated with the same catalyst formulation as the original catalyzed DPF, was used to replace the OEM four-liter catalyzed SiC DPF on a 2005 model-year 1.9L European diesel passenger car. It was demonstrated that the ACM DPF has lower pressure drop and faster regeneration than that of the OEM DPF.

Diagnosis of Off-Brake Performance Issues with Low Range Pressure Distribution Sensors

Brake caliper and corner behavior in the off-brake condition can lead, at times, to brake system performance issues such as residual drag (and related issues such as pulsation, judder, and loss of fuel economy), and caliper pryback during aggressive driving maneuvers. The dynamics in the brake corner can be strikingly complex, with numerous friction interfaces, rubber component and grease dynamics, deflections of multiple components, and significant dependence on usage conditions. Displacements of moving parts are usually small, and the residual forces in the caliper interfaces involved are also small in comparison with other forces acting on the same components, making direct observation very difficult. The present work attempts to illuminate off-brake behavior in two different conditions - residual drag and pryback - through the use of low-range pressure distribution sensors placed in between the caliper (pistons and fingers) and the brake pad pressure plates.

Computational Flow Analysis of Brake Cooling

Air flow around the front brake assembly was computed using STAR-CD version 2.300, a commercial Computational Fluid Dynamics (CFD) code in order to explore the possibility of using this technique as a design tool. The primary objective in a brake corner assembly design is to maximize air cooling of the brake rotor. It is a very challenging task that requires experiments that are both expensive and time consuming in order to evaluate and optimize the various design possibilities. In this study, it is demonstrated that the design procedure can be shortened and made less expensive and be accurate using flow simulations. Accordingly, the air flow around the front brake assembly was computed for three different designs and for three different car speeds. A computational mesh was built using PROSTAR, the STAR-CD pre and post-processor. The three-dimensional mesh had almost 900,000 cells. All geometrical components were modelled.

Automotive Brake Hose Fluid Consumption Characteristics and Its Effects on Brake System Pedal Feel

During the automotive brake system design and development process, a large number of performance characteristics must be comprehended, assessed, and balanced against each other and, at times, competing performance objectives for the vehicle under development. One area in brake development that is critical to customer acceptance due to its impact on a vehicle's perceived quality is brake pedal feel. While a number of papers have focused on the specification, quantification and modeling of brake pedal feel and the various subsystem characteristics that affect it, few papers have focused specifically on brake corner hoses and their effect on pedal feel, in particular, during race-track conditions. Specifically, the effects of brake hose fluid consumption pedal travel and brake system response is not well comprehended during the brake development process.

Application of a Constrained Layer Damping Treatment to a Cast Aluminum V6 Engine Front Cover

Constrained Layer Damping (CLD) treatments have long provided a means to effectively impart damping to a structure [1, 2 and 3]. Traditionally, CLD treatments are constructed of a very thin polymer layer constrained by a thicker metal layer. Because the adhesion of a thin polymer layer is very sensitive to surface finish, surfaces that a CLD treatment can be effectively applied to have historically been limited to those that are very flat and smooth. New developments in material technology have provided thicker materials that are very effective and less expensive to apply when used as the damping layer in a CLD treatment. This paper documents the effectiveness of such a treatment on a cast aluminum front cover for a V6 engine. Physical construction of the treatment, material properties and design criteria will be discussed. Candidate applications, the assembly process, methods for secondary mechanical fastening will be presented.

The technique provides visual inspection of the structure on highly stressed areas that may lead to a potential structural failure. The recent development of the strain freezing technique extends further the capability of birefringent coating analysis. Hidden areas with high stresses can now be revealed for analysis.
