the use of Bench Wear tests in Materials Development

TWO TYPES of bench wear tests employed by the General Motors Research Laboratories are described, and examples are given to illustrate the application of the tests to material development problems. It is shown that correlation of a bench test with service may be achieved even when the laboratory test conditions do not appear to duplicate service conditions exactly. It is postulated that this behaviour is related to the formation of certain types of surface films during the wearing process. Some preliminary results are given of a study of the influence of lubricant type and material composition on the formation of anti-wear films.

the effect of Residual Stresses Induced by Strain-Peening upon Fatigue Strength

THE PURPOSE of this experiment was to determine the role of residual stresses in fatigue strength independent of other factors usually involved when residual stresses are introduced. It consisted of an investigation of the influence of residual stresses introduced by shotpeening on the fatigue strength of steel (Rockwell C hardness 48) in unidirectional bending. Residual stresses were varied by peening under various conditions of applied strain. This process introduced substantially the same amount and kind of surface cold working with residual stresses varying over a wide range of values. It was found that shotpeening of steel of this hardness is beneficial primarily because of the nature of the macro-residual-stresses introduced by the process. There is no gain attributable to “strain-hardening” for this material. An effort was made to explain the results on the basis of three failure criteria: distortion energy, maximum shear stress, and maximum stress.*

Wash off Resistant 1-Component Structural Adhesives

The application of crash durable structural adhesives in modern cars design, to improve the driving durability, the overall vehicle stiffness, the crash resistance and to make real light weight constructions feasible is significantly gaining in importance. 1-component systems are already introduced in the market and used in automotive industries. Usually the use of these bonds in automotive industries is limited by a relatively low wash off resistance in the pre-treatment tanks of the paint shop. If no additional actions are taken, there is a severe risk of wash off of the adhesives up to the partial loss in functionality. Respectively contamination of the pre-treatment tanks and aftereffects damage the surface of the coated cars. To avoid wash off a thermal process (oven) to pre-gel the adhesive in the flanges of the Body-In-White (BIW)- bodies before entering the pre-treatment utility is necessary. This is a save but cost intensive solution.

Viscosity Effects on Engine Wear Under High-Temperature, High-Speed Conditions

Four multigrade engine oils, containing the same base oil plus SE additive package but VI improvers of differing shear stability, were evaluated in 80 000 km of high-speed, high-temperature vehicle service. Bearing, piston ring and valve guide wear, as well as oil consumption, oil filter plugging and engine cleanliness were all worse for the engines operated on the low-shear stability oils. The wear differences were traced to differences in high-shear-rate viscosity, while the cleanliness, filter plugging and oil consumption differences occurred because of excessive wear or polymer shear degradation. These results suggest that engine oil viscosity should be specified under high-shear-rate conditions.

Vehicle Underbody Thermal Simulation Using Computational Fluid Dynamics

This study was initiated to evaluate the thermal characteristics of a vehicle underbody using math-based computational fluid dynamics (CFD) simulation based on 3-D configuration. Simulations without heat shields were carried out for different vehicle operating conditions which placed several areas at risk of exceeding their thermal design limits. Subsequently, simulations with several heat shield designs were performed. Results show that areas at risk without shields are well within thermal design limits when shielded. Part of the CFD simulation results were compared with experimental data, with reasonable correlation. The CFD approach can provide useful design information in a very short time frame.

Vehicle Cross Wind Air Flow Analysis

CFD (Computational Fluid Dynamics) has been used to analyze vehicle air flow. In cross wind conditions an asymmetrical flow field around the vehicle is present. Under these circumstances, in addition to the forces present with symmetric air flow (drag and lift forces and pitching moment), side forces and moments (rolling and yawing) occur. Issues related to fuel economy, driveability, sealing effects (caused by suction exerted on the door), structural integrity (sun roof, spoiler), water management (rain deposit), and dirt deposit (shear stress) have been investigated. Due to the software developments and computer hardware improvements, results can be obtained within a reasonable time frame with excellent accuracy (both geometry and analytical solution). The flow velocity, streamlines, pressure field, and component forces can be extracted from the analysis results through visualization to identify potential improvement areas.

Vehicle Crashworthiness Analysis Using Numerical Methods and Experiments

Past studies have shown the applicability of advanced numerical methods for crashworthiness simulation. Lumped parameter (LP) modeling and finite element (FE) modeling have been demonstrated as two useful methodologies for achieving this endeavor. Experimental tests and analytical modeling using LP and FE techniques were performed on an experimental vehicle in order to evaluate the compatibility and interrelationship of the two numerical methods for crashworthiness simulation. The objective of the numerical analysis was to simulate the vehicle crashworthiness in a 0 degree, 48.6 KPH frontal impact. Additionally, a single commercial software, LS-DYNA3D, was used for both the LP and FE analysis.

The search for improvements in occupant protection under vehicle impact is hampered by a real lack of reliable biomechanical data. To help fill this void, General Motors has initiated joint research with independent researchers such as the School of Medicine, U. C. L. A. – in this case to study localized head and facial trauma — and has developed such unique laboratory tools as “Tramasaf,” a human-simulating headform, and “MetNet,” a pressure-sensitive metal foam. Research applied directly to product design also has culminated in developments such as the Side-Guard Beam for side impact protection.

Variation in Cyclic Deformation and Strain-Controlled Fatigue Properties Using Different Curve Fitting and Measurement Techniques

The strain-life approach is now commonly used for fatigue life analysis and predictions in the ground vehicle industry. This approach requires the use of material properties obtained from strain-controlled uniaxial fatigue tests. These properties include fatigue strength coefficient (σf′), fatigue strength exponent (b), fatigue ductility coefficient (εf′), fatigue ductility exponent (c), cyclic strength coefficient (K′), and cyclic strain hardening exponent (n′). To obtain the aforementioned properties for the material, raw data from stable cyclic stress-strain loops are fitted in log-log scale. These data include total, elastic and plastic strain amplitudes, stress amplitude, and fatigue life. Values of the low cycle fatigue properties (σf′, b, εf′, c) determined from the raw data depend on the method of measurement and fitting. This paper examines the merits and influence of using different measurement and fitting methods on the obtained properties.

Utilization of a Chassis Dynamometer for Development of Exterior Noise Control Systems

The development of systems and components for control of exterior noise has traditionally been done through an iterative process of on road testing. Frequently, road testing of vehicle modifications are delayed due to ambient environmental changes that prevent testing. Vehicle dynamometers used for powertrain development often had limited space preventing far field measurements. Recently, several European vehicle manufacturers constructed facilities that provided adequate space for simulation of the road test. This paper describes the first implementation of that technology in the U.S.. The facility is typical of those used world wide, but it is important to recognize some of the challenges to effective utilization of the technique to correlate this measurement to on road certification.

Using a Geometric Toolkit to Link Finite Element Calculations in Sheet Metal Forming Analysis

Sheet metal forming of automobile body panel consists of two processes performed in series: binder forming and punch forming. Due to differences in deformation characteristics of the two forming processes, their analysis methods are different. The binder wrap surface shape and formed part shape are calculated using different mathematical models and different finite element codes, e.g., WRAPFORM and PANELFORM, respectively. The output of the binder forming analysis may not be directly applicable to the subsequent punch forming analysis. Interpolation, or approximation, of the calculated binder wrap surface geometry is needed. This surface representation requirement is carried out using computer aided geometric design tools. This paper discusses the use of such a tool, SURFPLAN, to link WRAPFORM and PANELFORM calculations.

Since their introduction in automobiles, polymeric materials have enabled designers and engineers to differentiate products based on performance attributes, mechanical response, aesthetics, and manufacturing techniques. A large segment of these applications utilizes polypropylene (PP) resins. One of the attractive features of PP polymers is the ability to tailor their mechanical, thermal and processing performance envelope via modification of their composition and the addition of fillers. Key to the successful application of PP resins in structural systems is the ability of designers and engineers to understand the material response and to properly model the behavior of PP structures upon different mechanical and thermal loading conditions.

U.S. Automotive Corrosion Trends at 5 & 6 Years

In 1985, the Body Division of the Automotive Corrosion and Prevention Committee of SAE (ACAP) concluded that an automotive body corrosion survey for public consumption was needed. The committee proceeded to develop a survey methodology and conducted surveys in the Detroit area every second year starting in 1985. The survey is a closed car parking lot survey of nineteen panels or partial panels checking for perforations, blisters and surface rust. Similar surveys have and will continue to be conducted at biyearly intervals for comparison purposes to track the results of industry wide corrosion protection “improvements”. This is a report of the results of the first three surveys. THE ACAP COMMITTEE BODY DIVISION has now completed the third in its series of biyearly surveys. It is now possible to see some very clear results of industry actions and some indication of future performance.

Transverse Anisotropic Modeling of Honeycomb Extruded Polypropylene Foam in LS-Dyna to Optimize Energy Absorption Countermeasures

To meet automotive legal, consumer and insurance test requirements, the process for designing energy absorption countermeasures usually comprises Finite Element simulations of the specified test. Finite element simulations are used first to see if there is a need for an Energy Absorption countermeasure at all and if so, what type, material and shape. A widely used class of energy absorption countermeasures in automotive interior applications is honeycomb extruded polypropylene foams (HXPP). Under compression, these foams exhibit a constant plateau stress until late densification. This enables these foams to minimize packaging space for a given amount of energy to be absorbed or maximize energy absorption for a given packaging space. Robust and easy to use isotropic CAE material models have been developed for HXPP, however the true material properties are anisotropic and such a material model could be necessary in some cases.

Thermal Durability of a Ceramic Wall-Flow Diesel Filter for Light Duty Vehicles

The thermal durability of a large frontal area cordierite ceramic wall-flow filter for light-duty diesel engine is examined under various regeneration conditions. The radial temperature distribution during burner regeneration, obtained by eight different thermocouples at six different axial sections of a 75″ diameter x 8″ long filter, is used together with physical properties of the filter to compute thermal stresses via finite element analysis. The stress-time history of the filter is then compared with the strength and fatigue characteristics of extruded cordierite ceramic monolith. The successful performance of the filter over as many as 1000 regenerations is attributed to three important design parameters, namely unique filter properties, controlled regeneration conditions, and optimum packaging design. The latter induces significant radial and axial compression in the filter thereby enhancing its strength and reducing the operating stresses.
