Vibration Fatigue for Chassis-Mounted, Cantilevered Components

Vehicle chassis mounted cantilevered components should meet two critical design targets: 1) NVH criterion to avoid resonance with road noise and engine vibration and 2) satisfied durability performance to avoid any incident in structure failure and dysfunction. Generally, two types of testing are performed to validate chassis mounted cantilevered component in the design process: shaker table testing and vehicle proving ground testing. Shaker table testing is a powered vibration endurance test performed with load input summarized from real proving ground data and accurate enough to replicate the physical test. The proving ground test is typically performed at critical milestones with full vehicles. Most tests are simplified lab testing to save cost and effort. CAE procedures that virtually replicate these lab tests is even more helpful in the design verification stages.

Vehicle Level EMC Testing Methodology and Correlation

This paper describes an indoor electromagnetic compatibility (EMC) testing facility designed for automotive testing over the 60 Hz to 18 GHz frequency range. The facility includes a large TEM cell, covering the 60 Hz to 20 MHz frequency range, and a state-of-the-art anechoic chamber, covering 20 MHz to 18 GHz. In addition to describing the test cells, this paper discusses testing methodology, automatic testing software and calibration. Data is presented depicting the electromagnetic field distribution in each test cell with and without the test vehicle in place. Data is also presented showing a typical field distribution near a high power shortwave transmitter site for correlation purposes.

Using Generic Tyre Parameters for Low Friction Surfaces in Full Vehicle Simulations

An intervention of vehicle stability control systems is more likely on slippery surfaces, e.g. when the road is covered with snow or ice. Contrary to testing on dry asphalt, testing on such surfaces is restricted by weather and proving grounds. Another drawback in testing is the reproducibility of measurements, since the surface condition changes during the tests, and the vehicle reaction is more sensitive on slippery surface. For that, simulation enables a good pre-assessment of the control systems independent from testing conditions. Essential for this is a good knowledge about the contact between vehicle and road, meaning a good tyre model and a reasonable set of tyre model parameters. However, the low friction surface has a high variation in the friction coefficient. For instance, the available lateral acceleration on scraped ice could vary between 0.2 and 0.4 g within a day. These facts lead to the idea of using generic tyre parameters that vary in a certain range.

Update on Emissions Measurement Performance of a PZEV Test Cell

In Fall of 2001, a new emissions test cell was installed at Ford Motor Company that was specifically designed for precise low-level measurements (as described in Reference 6). The primary design focus for this cell was to ensure that optimal measurement capability was available to test vehicles that meet the stringent Partial Zero Emission Vehicle (PZEV) tailpipe requirements (NMOG = 10 mg/mile, NOx = 20 mg/mile). Over the past four years, there have been numerous improvements to the operational and Quality Assurance (QA) practices used in the PZEV Test Cell. Several investigations have also been performed to demonstrate the quality of its emissions measurements. Finally, a number of “lessons learned” have been documented from our experiences with PZEV measurements and with testing hybrid-electric vehicles. This paper summarizes these findings as a reference for others interested in low-level emissions measurements.

Transitioning Automotive Testing from the Road to the Lab

The importance of the automotive test facility has increased significantly due in large part to continuous pressure on manufactures to shorten product development cycles. Test facilities are no longer used only for regulatory testing, or development testing in which the effects of small design changes (A-to-B testing) are determined; automotive manufacturers are beginning to use these facilities for final design validation, which has traditionally required on road testing. A host of resources have gone into the design and construction of facilities with the capability to simulate nearly any environment of practical importance to the automotive industry. As a result, there are now a number of test facilities, and specifically wind tunnels, in which engineers can test most aspects of a vehicle's performance in real-world environments.

During the Product Development Process, the experimental engineers try to acquire the most reliable data from Proving Grounds early on the development process, aiming to support CAE model correlation and in this way ensuring that the vehicle is capable of withstanding customer loads. Those data, from Proving Grounds, are correlated to the most severe customer's usage and public road conditions. The proposal of this paper is to analyze how tire pressure affects structural durability, since safety, performance and fuel economy were already discussed on other opportunities. Tire pressure is important because it's one variable where the customer can monitor and act and because TPMS (Tire Pressure Measurement System) is not available on most vehicles sold in the Brazilian Market,

The Use of Physical Props in Motion Capture Studies

It is generally accepted that all postures obtained from motion capture technology are realistic and accurate. Physical props are used to enable a subject to interact more realistically within a given virtual environment, yet, there is little data or guidance in the literature characterizing the use of such physical props in motion capture studies and how these effect the accuracy of postures captured. This study was designed to evaluate the effects of various levels of physical prop complexity on the motion-capture of a wide variety of automotive assembly tasks. Twenty-three subjects participated in the study, completing twelve common assembly tasks which were mocked up in a lab environment. There were 3 separate conditions of physical props: Crude, Buck, and Real. The Crude condition provided very basic props, or no props at all, while the Buck condition was a more elaborate attempt to provide detailed props. Lastly, the Real condition included real vehicle sections and real parts.

The Relative Effect of Paint Film Thickness on Bimetallic and Crevice Corrosion

The proliferation of Unibody construction, for vehicle weight reduction, and the expanded use of precoated steel, for improvement in outer body rust-through protection, has significantly increased the number of bimetallic and crevice unions on U.S. manufactured vehicles. Cyclic corrosion and proving ground testing has shown that these unions are highly active electrochemically, resulting in extensive anodic corrosion and cathodic de-lamination of the paint film. This work examines the individual contribution of each layer of the applied protective coatings package, with respect to applied film thickness, to the reduction of permeation by water, oxygen, and NaCl and resultant corrosion.

The Ford Rolling Road Wind Tunnel Facility

The Ford Motor Company Rolling Road Wind Tunnel (RRWT) is a state-of-the-art aerodynamic wind tunnel test facility in Allen Park, Michigan. The RRWT has operated since January 2022 and is designed for passenger and motorsport vehicle development. The test facility includes an office area, three secure customer vehicle preparation bays, a garage area, a vehicle frontal area measurement system, and a full-scale ¾ open jet wind tunnel. The wind tunnel features an interchangeable single belt and 5-belt Moving Ground Plane (MGP) system with an integrated 6-component balance, a two-position nozzle, boundary layer removal systems, and two independent flow traverse systems. Each flow traverse has a large horizontal box beam and vertical Z-strut that can position the flow traverse accurately within the test volume.

The Ford Motor Company Spin-Torsional NVH Test Facility-2

The Ford Spin Torsional NVH TEST Facility developed and completed in 1999 as a state-of-the-art powertrain NVH development facility(1). Since then, various designed capabilities have been verified with test vehicles for multiple applications to facilitate powertrain NVH development. This paper describes fundamental capabilities of the test facility, including input module to simulate engine torque signatures of arbitrary engines (“virtual engine” capability) and absorbing dynamometer systems, functioning as a precision 4WD/AWD chassis dynamometer. The correlation between road test/chassis dynamometer test and Spin-Torsional test is then illustrated, verifying high correlation of vehicle/sub-system responses between conventional vehicle testing and Spin-Torsional test results.

The Driveability Test Facility Wind Tunnel No. 8

The Sverdrup Driveability Test Facility (DTF) represents a new type of partnership in automotive testing between a supplier (Sverdrup Technology) and an original equipment manufacturer (Ford Motor Company). The facility was designed and built by Sverdrup to Ford's specifications. It is also operated and maintained by Sverdrup, with Ford as its “anchor” client under a long-term lease-back arrangement. Test time that goes unused by Ford is made available to other customers. Wind Tunnel 8 (WT8) is one of the test facilities within the DTF, which includes two other climatic wind tunnels and several supporting test cells. This tunnel combines aerodynamic, acoustic, climatic, and powertrain capabilities within one facility. The airline was optimized during the design stage for the competing requirements of excellent flow quality, very low background noise, and climatic capability.

The Aluminum Beaker Oxidation Test for MERCON™ World-Wide Service ATF

The Aluminum Beaker Oxidation Test is one of the tests specified for MERCONtm service ATF. The test is now being run at independent laboratories. Passing this and other specified tests is part of the process required to obtain a licence to describe an ATF as MERCONtm. The performance of test facilities at independent laboratories has been monitored by evaluating test data obtained with reference ATFs provided by Ford. The data so obtained, together with data obtained at Ford and other laboratories, have been used to generate a statistically significant data base. This data base has been used to better define test repeatability and reproducibility and thus provide an improved basis for monitoring the performance of test facilities. This paper provides a summary of the test procedure, reviews the data supporting the validity of the test, and presents information on the repeatability and reproducibility of the test method.

Target Development for Transmission and Electric Motor NVH

It is a common practice to conduct NVH fingerprinting and benchmarking assessments at the powertrain level, to understand source level noise and vibration. To assess the NVH influence of engine, e-motor, and transmission, sub-system testing is often conducted in addition to full powertrain testing. These powertrain or sub-system investigations provide valuable information regarding the status of “source” level excitations relative to targets and / or competitive powertrains. In the case of transmissions and e-machines, it is particularly important to understand source level tonal content and how this will be perceived at the vehicle level. However, variation in component design results in differences in order content, which complicates the process of objectively comparing multiple products. Multiple methods are presented here for characterizing tonal content of transmission and e-machines, based on assessments conducted in a component hemi-anechoic dynamometer test cell.

Surface and Engine Oil Effects on Journal Bearing Lubrication

Lubrication conditions in journal bearings lubricated with low friction engine oils have been investigated using two complementary experimental techniques. Load supporting capacity under conditions ranging from fully flooded to mixed lubrication was measured for several candidate oils using a bench test that simulates the dynamic motion of a journal bearing at fixed, measurable eccentricities. The performance of these oils was also assessed using a bearing test rig in which journal friction is measured under typical engine conditions of speed, load and temperature. Significant mixed lubrication conditions were shown to exist at low speeds in heavily loaded journal bearings. Under such conditions, oil with friction reducing additives exhibit higher load supporting capacity, distinct separation of moving parts, and reduced friction relative to oils without such additives.

Selection and Development of a Particulate Trap System for a Light Duty Diesel Engine

In order to meet progressively stringent regulations on particulate emission from diesel engines, GM has developed and tested a variety of trap oxidizer systems over the years. A particulate trap system for a light duty diesel engine has been selected and developed based on this experience, with particular emphasis on production feasibility. The system components have been designed and developed in collaboration with potential suppliers, to the extent possible. The technical performance of this system has been demonstrated by successful system durability testing in the test cell and vehicle experience in computer controlled automatic operation mode. Although the system shows promise, its production readiness will require more development and extensive vehicle validation under all operating conditions.

Running Loss Test Procedure Development

A running loss test procedure has been developed which integrates a point-source collection method to measure fuel evaporative running loss from vehicles during their operation on the chassis dynamometer. The point-source method is part of a complete running loss test procedure which employs the combination of site-specific collection devices on the vehicle, and a sampling pump with sampling lines. Fugitive fuel vapor is drawn into these collectors which have been matched to characteristics of the vehicle and the test cell. The composite vapor sample is routed to a collection bag through an adaptation of the ordinary constant volume dilution system typically used for vehicle exhaust gas sampling. Analysis of the contents of such bags provides an accurate measure of the mass and species of running loss collected during each of three LA-4* driving cycles. Other running loss sampling methods were considered by the Auto-Oil Air Quality Improvement Research Program (AQIRP or Program).

Robust Methodology for Fast Crank Angle Based Temperature Measurement

The paper presents a measurement methodology which combines a fine-wire thermocouple with input reconstruction in order to measure crank angle resolved temperature in an engine air-intake system. Thermocouples that are of practical use in engine experiments tend to have a large time constant which affects measurement accuracy during rapid temperature transients. Input reconstruction methods have previously been applied to thermocouples but have not been specifically used in combination with an ultra-thin uninsulated wire thermocouple to investigate cyclic intake temperature behavior. Accurate measurement results are of interest to improve the validity of many crank-angle resolved engine models. An unshielded thermocouple sensor has been developed which is rigid enough to withstand the aerodynamic forces of the intake air.

Practical Approach for Fast Durability Analysis & Iterations

The highly competitive auto industry is looking for ways to reduce product development cycle time while meeting the corporate and government stringent vehicle performance requirements. Quasi-static or dynamic analytical fatigue life assessment of automotive structures consumes more time because of the use of long proving ground time histories and large finite element models with more than a million elements. A representative static load case that highlights all the durability concern locations is needed for making fast design iterations. This paper describes a simple technique to extract a static load case that correlates to minimum fatigue life at various locations of the body structure and the method of using this load case for fast iterations before validating the final design with fatigue analysis using full proving ground loads. The usefulness of this static load case in solving sheet metal and spot weld fatigue issues is demonstrated with an example.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

Nonlinear Dynamic Simulation of Fuel Tank Strap Stress and Fatigue Life under Proving Ground Conditions

In automotive CAE durability analysis, simulation of dynamic stress and fatigue life of fuel tank straps is a complex problem. Typically a fuel tank is held with fuel tank straps. Its movement lies in the domain of nonlinear large rotation dynamics. Moreover, the sloshing behavior in the fuel tank makes the problem even more intricate. The objective of this study is to investigate the fuel tank and fuel tank strap movement under proving ground conditions using the nonlinear large rotation dynamic method with RADIOSS, a commercial code. In this study, the stress distribution of the fuel tank strap can be predicted with Arbitrary Lagrange-Euler Method (ALE) to simulate fuel and fuel vapor. A commercial fatigue code, FE-Fatigue, is used to predict the fatigue life of the fuel tank straps. The analyses have accurately predicted the crack initiation sequence and locations in the fuel tank straps, and show good correlation with test.
