Vision System Non Contact Measurement of Pintail Type Fasteners

Accurately measuring the length of a pintail type fastener is limited by the process of forming the fastener. When the pintail is formed its overall length is not dimensionally controlled. To accurately measure the grip of the bolt a vision system is utilized that finds the notch between the tail and bolt shank. The grip, diameter, and angle of the bolt prior to insertion are then measured. This method proves to be more accurate than measuring the bolt mechanically and provides a number of other advantages including; decreased measurement time, improved accuracy, FOD detection, and angle of the bolt in the fingers prior to insertion.

Vertical Picture-Frame Wing Jig Structure Design with an Eye to Foundation Loading

The foundation of many production aircraft assembly facilities is a more dynamic and unpredictable quantity than we would sometimes care to admit. Any tooling structures constructed on these floors, no matter how thoroughly analyzed or well understood, are at the mercy of settling and shifting concrete, which can cause very lengthy and costly periodic re-certification and adjustment procedures. It is with this in mind, then, that we explore the design possibilities for one such structure to be built in Belfast, North Ireland for the assembly of the Shorts C-Series aircraft wings. We evaluate the peak floor pressure, weight, gravity deflection, drilling deflection, and thermal deflection of four promising structures and discover that carefully designed pivot points and tension members can offer significant benefits in some areas.

Use of Synchronized Parallel Grippers in Fastener Injection Systems

A new style of rivet injector is in production use on a variety of fastening machines used by major aircraft manufacturers. In this injector the opposing sides of the rivet guide blocks are attached to the arms of a parallel gripper. We have implemented the parallel gripper in both vertical axis and horizontal axis riveting applications. It is equally effective in both orientations. We have implemented the parallel gripper rivet injector on headed rivets, threaded bolts, ribbed swage bolts and unheaded (slug) rivets.

The customer’s assembly philosophy demanded a fully integrated flexible pulse line for their Final Assembly Line (FAL) to assemble their new business jets. Major challenges included devising a new material handling system, developing capable positioners and achieving accurate joins while accommodating two different aircraft variants (requiring a “flexible” system). An additional requirement was that the system be easily relocated to allow for future growth and reorganization. Crane based material handling presents certain collision and handover risks, and also present a logistics challenge as cranes can become overworked. Automated guided vehicles can be used to move large parts such as wings, but the resulting sweep path becomes a major operational limitation. The customer did not like the trade-offs for either of these approaches.

Turret Head Fastening Machine

The Turret Head Fastening System is an enhancement of current three position “C-frame” wing riveting machines. It was designed and built by Boeing as a fully instrumented research machine in 1991 for the 777 Airplane, and as a potential retrofit package for conventional drill, rivet, shave wing assembly machines. It was designed to automatically install rivets and bolts and perform the required hole preparation prior to fastener installation. In its current form, it will clamp a panel; and then as the fastener requires, drill, coldwork, ream, countersink the hole; inspect the hole; apply sealant when required; install threaded fasteners or rivets; torque the nut, swage the collar or upset the rivet as required; shave the rivet to ensure flushness; and finally unclamp the part - all within the current working envelope of a drill, rivet shave machine. Currently, switching from rivets to bolts requires a 5 minute tool change.

The Impact of Emerging Technologies on Tactical V/STOL Airplane Design and Utility

A new look at tactical combat V/STOL design and utility as affected by emerging technology and mission concepts is given in this paper. History has shown that a certain level of useful load fraction must be attained before an airplane system can be considered operationally successful. Technology trends reviewed in this paper suggest that the time is here or at least near for V/STOL tactical aircraft to achieve a truly viable useful load fraction. Propulsion, structure, and controls technologies will contribute to the success of the tactical V/STOL system. In addition, aerodynamic technology as related to interference effects in hover and transition, and as required for efficient supersonic cruise and combat, significantly impacts the design solution. A unique approach to system design risk assessment is described with results giving technology leverage as a function of design options.

System for Recirculation of Mobile Tooling

Aircraft assembly systems which require tooling or machinery to pulse or move between multiple positions within a factory can be positioned with high repeatability without high performance foundations or sweeping out large areas of floorspace. An example shows a system of large left and right-hand frames which are positioned at 3 sequential manufacturing steps and then recirculated to the start of production via a central return aisle. The frames are 41 ton actual weight and are 72′ long, similar to a rail car. The system achieves rectangular motion for the recirculation path. The supporting and moving system incorporates low-cost rail in a floor with minimal preparation and simple to use controls. The system is also easily reconfigured if the manufacturing system needs to be altered to meet rate or flow requirements.

Static Calibration and Compensation of the Tau Parallel Kinematic Robot Using a Single 6-DOF Laser Tracker

Parallel kinematic mechanisms (PKMs) offer advantages of high stiffness to mass ratios, greater potential for accuracy and repeatability, and lower cost when compared to traditional assembly machines. Because of this, there is a strong interest in using PKMs for aerospace assembly and joining operations. This paper looks at the calibration of a prototype Gantry TAU robot by extending the higher-order implicit loop calibration techniques developed for serial link mechanisms to parallel link mechanisms. The kinematic model is based on the geometric model proposed by Dressler et al., augmented with a cubic spline error model of the motion errors for each of the three translation actuators resulting in 185 parameters. Measurements are taken with a 6-DOF laser tracker, and the kinematic parameters are solved as the maximum likelihood parameter estimate.

We live in an era of increasing twin-engine commercial airplane operations, with large and very quiet high bypass ratio engines. At the same time, due to several decades of increased attention to the environment, we have large and increasing hazardous species bird populations. These trends, when combined, are not a prescription for continued assurance of a remarkable and enviable safety record for commercial aviation. Therefore, greater diligence must be placed on the evaluation of the current and future aviation wildlife hazard. We have some new weapons in this fight for greater capability to live with this situation. The basic problem is that different databases are populated independently from one another and often contain conflicting, contradictory, and erroneous data. Databases that were used individually, but not necessarily combined, are being utilized in a conjoined methodology to give us a better picture of the actual risk involved.

Slug Rivet Machine Installs 16 Rivets Per Minute Drill-Rivet-Shave

Electroimpact has designed the E6000, the next generation riveting machine, with a focus on reduced weight and speed. It will initially be used on ARJ21 wing panels in Xi'an, China, but it is able to fasten a variety of panels including A320 and 737. The E6000's fastening cycle is capable of forming and shaving 16 rivets per minute. Head alignment is maintained by two independent four axis heads using a combination of controls and kinematics. Process tool speed has been improved via high lead screws, high speed Fanuc motors, and a shorter head stone drop. An innovative EI operator interface enhances end user experience.

Simulating Local Concentration Factor Sensitivities for Ice Crystal Icing Using LEWICE3D

Determining local ice crystal icing concentration factors in the region of the forward fuselage is critical for setting the Total Water Content levels for air data probe qualification testing. Simulation, modeling, and testing techniques for this concentration-factor phenomenon are still in their infancy, and there is currently not a significant amount of this type of analysis in the literature. A representative, 3D analysis was conducted using transport airplane geometry and flight conditions that explored the sensitivities resulting from parametric changes to flight and ice crystal icing conditions, particle modeling parameters, and bouncing effects.

Sharklet Brings New Technology to Electroimpact E4000 LVER Machine

Electroimpact's E4000 LVER riveting machine entered service in 1998 assembling A320/A321 upper wing panels at the Airbus wing manufacturing facility in Broughton, Wales. Airbus's recent introduction of the Sharklet modification to the wings of the A320 family of aircraft necessitated a number of changes to the machine and fixture to accommodate the revised wing geometry. Electroimpact and Airbus also worked together to identify a wide range of machine improvements and updates. A short list of the changes made to the machine includes a new CNC, new motors, scales, spindles, and new technologies such as laser tracers and normality sensors. The end result is a faster, more accurate machine with state-of-the-art controls ready to support Airbus's A320/321 wing panel assembly for the next 15 years.

Robotic Installation of OSI-Bolts

Electroimpact has developed an automated solution for installing OSI-Bolts on the HStab for Boeing's 787-9 aircraft. This solution utilizes Electroimpact's existing accurate robotic system together with new hardware designed specifically for OSI-Bolts. In addition to automated drilling and fastener installation, this system performs numerous quality checks to insure the installed fastener meets engineering requirements. Before installing the fastener, the system measures actual stack thickness and the length of the fastener to ensure that the proper grip is installed. Torque and angle feedback are recorded during installation which can be used determine if the fastener was installed correctly. The system will also automatically shave the small protuberance on the fastener head left by the broken off fastener stem, which is inherent to the OSI-Bolt. Figure 1 Cell Overview

Robotic Drilling and Countersinking on Highly Curved Surfaces

Electroimpact has developed a novel method for accurately drilling and countersinking holes on highly convex parts using an articulated arm robotic drilling system. Highly curved parts, such as the leading edge of an aircraft wing, present numerous challenges when attempting to drill normal to the part surface and produce tight tolerance countersinks. Electroipmact's Accurate Robot technology allows extremely accurate positioning of the tool point and the spindle vector orientation. However, due to the high local curvature of the part, even a small positional deviation of the tool point can result in a significantly different normal vector than expected from an NC program. An off-normal hole will result in an out of tolerance countersink and a non-flush fastener.

Rivet and Bolt Injector with Bomb Bay Ejection Doors

Electroimpact's newest riveting machine features a track-style injector with Bomb Bay Ejection Doors. The Bomb Bay Ejection Doors are a robust way to eject fasteners from track style injector. Track style injectors are commonly used by Electroimpact and others in the industry. Using the Bomb Bay Doors for fastener ejection consists of opening the tracks allowing very solid clearing of an injector when ejecting a fastener translating to a more reliable fastener delivery system. Examples of when fastener ejection is needed are when a fastener is sent backwards, when there are two in the tube, or when a machine operator stops or resets the machine during a fastening cycle. This method allows fasteners to be cleared in nearly every situation when ejecting a fastener is required. Additional feature of Electroimpact's new injection system is integrated anvil tool change.

Refurbishment of 767 ASAT Drill-Rivet-Lockbolt Machines

Boeing has relied upon the 767 ASAT (ASAT1) since 1983 to fasten the chords, stiffeners and rib posts to the web of the four 767 wing spars. The machine was originally commissioned with a Terra five axis CNC control. The Terra company went out of business and the controls were replaced with a custom DOS application in 1990. These are now hard to support so Boeing solicited proposals. Electroimpact proposed to retrofit with a Fanuc 31I CNC, and in addition, to replace all associated sensors, cables and feedback systems. This work is now complete on two of the four machines. Both left front and right front are in production with the new CNC control.

Progress in Rotorcraft Icing Computational Tool Development

The formation of ice over lifting surfaces can affect aerodynamic performance. In the case of helicopters, this loss in lift and the increase in sectional drag forces will have a dramatic effect on vehicle performance. The ability to predict ice accumulation and the resulting degradation in rotor performance is essential to determine the limitations of rotorcraft in icing encounters. The consequences of underestimating performance degradation can be serious and so it is important to produce accurate predictions, particularly for severe icing conditions. The simulation of rotorcraft ice accretion is a challenging multidisciplinary problem that until recently has lagged in development over its counterparts in the fixed wing community. But now, several approaches for the robust coupling of a computational fluid dynamics code, a rotorcraft structural dynamics code and an ice accretion code have been demonstrated.

Drilling of carbon-fiber-reinforced plastic (CFRP) components in aircraft production presents many challenges. Factors including layup material, layup process, layup orientation, hole tolerance, surface finish, delamination limits, and inspection methods result in a wide range of process times. The purpose of the paper is to provide a framework to understanding the drilling process in CFRP and the resulting hole tolerance, surface finish and delamination. The paper will investigate drilled hole diameters from 3/16\mi (5 mm) up to 1\mi (25.4 mm) drilled thru CFRP/CFRP and CFRP/metallic stacks with automated drilling machines using single-sided clamping.

Plate Cartridge Compact Flexible Automatic Feed System

The newest generation of automated fastening machines require a feed system that is smaller, more flexible, and faster than any currently available. The feed system must be compact enough to fit on a robot base, yet have a capacity large enough to support unmanned production for hours. A large variety of fasteners must be supported and the entire system must be reloaded or reconfigured in minutes to match the next work piece being assembled by the machine. When requested by the part program, the correct fastener must be released directly and immediately into the feed tube to minimize cycle time. This paper describes a new “plate cartridge” feed system developed to meet these needs.

Parametric Life Cycle Assessment for the Design of Aircraft

Current methods of life cycle assessment (LCA) include input-output (IO) models and process-based LCA. These methods either require excessive effort and time to reach a conclusion (process LCA) or do not adequately model how a change in a product's design will affect the environmental footprint (IO LCA). A variation of process-based LCA developed specifically for aircraft is presented in this study. A tool implementing this LCA, “qUWick,” is rapid and easily applicable to multi-disciplinary design optimization of aircraft. Models developed for the material production, manufacturing, usage, and end-of-life of an aircraft are examined. Outputs of qUWick are discussed for future air vehicles. When compared to process LCAs with similar boundaries, qUWick gives similar results, however qUWick models several stages of an aircraft's life cycle more accurately than other aircraft process-based LCAs.
