Virtual Evaluation of Seat Shake Performance Using Four Poster Shaker

For the designing of world class vehicles, ride comfort is one of the criteria that vehicle manufacturers are constantly trying to improve. The automotive seating system is an important sub-system in a vehicle that contributes to the ride comfort of the vehicle occupants. Seat vibrations are perceived by the occupants and make them feel uncomfortable during driving conditions. These vibrations are majorly transferred from engine and road excitation loads. For road excitation loads, the road testing may not be accurately repeatable, and measurements based on four post shakers are used to assess the discomfort. The major challenges for the vehicle manufactures is the availability of physical prototypes at an early stage of vehicle development and any changes in the design due to test validation leads to huge cost and time.

Utilization of Bench Testing in Vehicle Thermal System Development for Extreme Cold Ambient Condition

Automotive thermal systems are becoming complicated each year. The powertrain efficiency improvement initiatives are driving transmission and engine oil heaters into coolant network design alternatives. The initiatives of electrified and autonomous vehicles are making coolant networks even more complex. The coolant networks these days have many heat exchangers, electric water pumps and valves, apart from typical radiators, thermostat and heater core. Some of these heat exchangers, including cabin heaters deal with very small amount of coolant flow rates at different ambient conditions. This paper describes how viscosity can be a major reason for simulation inaccuracy, and how to deal with it for each component in the coolant network. Both experimental and computational aspects have been considered in this paper with wide range of ambient temperatures.

Transient Modelling of Vehicle Exhaust Surface Temperature

In this paper, the development of a transient thermal analysis model for the exhaust system is presented. Given the exhaust gas temperature out of the engine, a software tool has been developed to predict changes in exhaust gas temperature and exhaust surface temperature under various operating conditions. The software is a thermal solver that will predict exhaust gas and wall surface temperatures by modeling all heat transfer paths in the exhaust system which includes multi-dimensional conduction, internal forced/natural convection, external forced/natural convection, and radiation. The analysis approach involves the breaking down of the thermal system into multiple components, which include the exhaust system (manifold, takedown pipe, tailpipe, etc.), catalytic converter, DPF (diesel particulate filter), if they exist, thermal shields, etc. All components are modeled as 1D porous and 1D non-porous flow streams with 3D wall layers (solid and air gaps).

Track Bar Bracket Development with the Help of Advanced Optimization Techniques

The advanced Optimization techniques help us in exploring the light weight architecture. This paper explains the process of designing a lightweight track bar bracket, which satisfies all durability performance targets. The mounting locations and load paths are critical factors that define the performance and help in the development of weight efficient structure. The process is to identify the appropriate bolt location through Design of Experiment (DOE) and topology based studies; followed by section and shape optimization that help to distribute material in a weight efficient manner across the structure. Load path study using topology optimization is performed to identify the load path for durability load cases. Further shape optimization is done using hyper study to determine the exact thickness of the webs and ribs. A significant weight reduction from the baseline structure is observed. This process may be applicable for all casting components.

Total Thermal Management of Battery Electric Vehicles (BEVs)

The key hurdles to achieving wide consumer acceptance of battery electric vehicles (BEVs) are weather-dependent drive range, higher cost, and limited battery life. These translate into a strong need to reduce a significant energy drain and resulting drive range loss due to auxiliary electrical loads the predominant of which is the cabin thermal management load. Studies have shown that thermal sub-system loads can reduce the drive range by as much as 45% under ambient temperatures below −10 °C. Often, cabin heating relies purely on positive temperature coefficient (PTC) resistive heating, contributing to a significant range loss. Reducing this range loss may improve consumer acceptance of BEVs. The authors present a unified thermal management system (UTEMPRA) that satisfies diverse thermal and design needs of the auxiliary loads in BEVs.

The Research on Edge Tearing with Digital Image Correlation

Material formability is a very important aspect in the automotive stamping, which must be tested for the success of manufacturing. One of the most important sheet metal formability parameters for the stamping is the edge tear-ability. In this paper, a novel test method has been present to test the aluminum sheet edge tear-ability with 3D digital image correlation (DIC) system. The newly developed test specimen and fixture design are also presented. In order to capture the edge deformation and strain, sample's edge surface has been sprayed with artificial speckle. A standard MTS tensile machine was used to record the tearing load and displacement. Through the data processing and evaluation of sequence image, testing results are found valid and reliable. The results show that the 3D DIC system with double CCD can effectively carry out sheet edge tear deformation. The edge tearing test method is found to be a simple, reliable, high precision, and able to provide useful results.

Test of Inclined Double Beads on Aluminum Sheets

Draw beads are widely used in the binder of a draw die for regulating the restraining force and control the draw-in of a metal blank. Different sheet materials and local panel geometry request different local draw bead configurations. Even the majority of draw bead is single draw bead, the alternative double draw bead does have its advantages, such as less bending damage may be brought to the sheet material and more bead geometry features available to work on. In this paper, to measure the pulling force when a piece of sheet metal passing through a draw bead on an inclined binder, the AA5XXX and AA6XXX materials were tested and its strain were measured with a digital image correlation (DIC) system. Five different types of double bead configurations were tested. The beads are installed in a Stretch-Bend-Draw-System (SBDS) test device. The clearance between a male and a female bead is 10% thicker than the sheet material. A tensile machine was used to record the pulling force.

Study on Frictional Behavior of AA 6XXX with Three Lube Conditions in Sheet Metal Forming

Light-weighting vehicles cause an increase in Aluminum Alloy stamping processes in the Automotive Industry. Surface finish and lubricants of aluminum alloy (AA) sheet play an important role in the deep drawing processes as they can affect the friction condition between the die and the sheet. This paper aims to develop a reliable and practical laboratory test method to experimentally investigate the influence of surface finish, lubricant conditions, draw-bead clearances and pulling speed on the frictional sliding behavior of AA 6XXX sheet metal. A new double-beads draw-bead-simulator (DBS) system was used to conduct the simulated test to determine the frictional behavior of an aluminium alloy with three surface lubricant conditions: mill finish (MF) with oil lube, electric discharge texture (EDT) finish with oil lube and mill finish (MF) with dry lube (DL).

Study of Incremental Bending Test on Aluminum Sheets

Bendability is one of the most important formability characteristics in sheet metal forming, so it has to be understood for robust aluminum stamping process designs. Crack is one of the major failure modes in aluminum sheet bending. In this study, a new “incremental bending” method is proposed to reduce the risk of bending failure. A novel laboratory test methodology is conducted to test the 5xxx series aluminum sheet bendability with 3D digital image correlation (DIC) measurement system. The designs of test apparatus and test procedure are introduced in this paper. Through the data processing and evaluation of a sequence image acquisition, the major strain histories within the zone of the through thickness crack of test samples are measured. Testing results show that incremental bending is capable of reducing peak strain on the outer surface obviously compared with traditional non-incremental bending. The more step, more movement, the more peak strain reduction.

Study of Ausferrite Transformation Kinetics for Austempered Ductile Irons with and without Ni

This research studies the transformation kinetics of austempered ductile iron (ADI) with and without nickel as the main alloying element. ADI has improved mechanical properties compared to ductile iron due to its ausferrite microstructure. Not only can austempered ductile iron be produced with high strength, high toughness and high wear resistance, the ductility of ADI can also be increased due to high carbon content austenite. Many factors influence the transformation of phases in ADI. In the present work, the addition of nickel was investigated based on transformation kinetics and metallography observation. The transformation fractions were determined by Rockwell hardness variations of ADI specimens. The calculation of transformation kinetics and activation energy using the “Avrami Equation” and “Arrhenius Equation” is done to describe effects of nickel alloy for phase reactions.

Static Loading Analysis of Third Row Floor Duct System Using Finite Element Method

In current scenario, there is an increasing need to have faster product development and achieve the optimum design quickly. In an automobile air conditioning system, the main function of HVAC third row floor duct is to get the sufficient airflow from the rear heating ventilating and air-conditioning (HVAC) system and to provide the sufficient airflow within the leg locations of passenger. Apart from airflow and temperature, fatigue strength of the duct is one of the important factors that need to be considered while designing and optimizing the duct. The challenging task is to package the duct below the carpet within the constrained space and the duct should withstand the load applied by the passenger leg and the luggage. Finite element analysis (FEA) has been used extensively to validate the stress and deformation of the duct under different loading conditions applied over the duct system.

Cooling airflow is an essential factor when it comes to vehicle performance and operating safety. In recent years, significant efforts have been made to maximize the flow efficiency through the heat exchangers in the under-hood compartment. Grille shutters, new fan shapes, better sealings are only some examples of innovations in this field of work. Underhood cooling airflow simulations are an integral part of the vehicle development process. Especially in the early development phase, where no test data is available to verify the cooling performance of the vehicle, computational fluid dynamics simulations (CFD) can be a valuable tool to identify the lack of fan performance and to develop the appropriate strategy to achieve airflow goals through the heat exchangers. For vehicles with heat exchangers in the underhood section the airflow through those components is of particular interest.

Sizing of Coolant Passages in an IC Engine Using a Design of Experiments Approach

Determining coolant flow distribution in a topologically complex flow path for efficient heat rejection from the critical regions of the engine is a challenge. However, with the established computational methodology, thermal response of an engine (via conjugate heat transfer) can be accurately predicted [1, 2] and improved upon via Design of Experiment (DOE) study in a relatively short timeframe. This paper describes a method to effectively distribute the coolant flow in the engine coolant cavities and evenly remove the heat from various components using a novel technique of optimization based on an approximation model. The current methodology involves the usage of a sampling technique to screen the design space and generate the simulation matrix. Isight, a process automation and design exploration software, is used to set the framework of this study with the engine thermal simulation setup done in the CFD solver, STAR-CCM+.

Robust 1D Modelling for Automotive HVAC Warmup Prediction Using DFSS Approach

In an automotive air-conditioning (AC) system, the heater system plays a major role during winter condition to provide passenger comforts as well as to clear windshield defogging and defrost. In order to meet the customer satisfaction the heater system shall be tested physically in severe cold conditions to meet the objective performance in wind tunnel and also subjective performance in cold weather regions by conducting on road trials. This performance test is conducted in later stage of the program development, since the prototype or tooled up parts will not be available at initial program stage. The significance of conducting the virtual simulation is to predict the performance of the HVAC (Heating ventilating air-conditioning) system at early design stage. In this paper the development of 1D (One dimensional) model with floor duct systems and vehicle cabin model is studied to predict the performance. Analysis is carried out using commercial 1D simulation tool KULI®.

Rear Axle Heat Exchanger - Utilization of Engine Coolant for Reduced CO2 Emissions and Fuel Consumption

This paper describes the design, development, and operation of a rear axle dual-shell heat exchanger on the RAM 1500 Light Duty truck. This system has been proven to increase fuel economy and reduce exhaust emissions, particularly CO2, on the EPA Cold City schedule. The energy conversion strategy was first explored using math modeling. A PUGH analysis associated with concept selection is included. To refine the hardware and develop a control strategy prior to testing, a portable flow cart was developed to assess system performance and to correlate the multi-node heat transfer model. Bench testing focused on the durability and functional aspects of integrating the dual-shell axle cover with the axle and coolant delivery system through a comprehensive design and validation plan. Vehicle testing included various fuel economy and emissions related driving schedules to quantify the benefits.

Prediction of Component Failure using ‘Progressive Damage and Failure Model’ and Its Application in Automotive Wheel Design

Damages (fracture) in metals are caused by material degradation due to crack initiation and growth due to fatigue or dynamic loadings. The accurate and realistic modeling of an inelastic behavior of metals is essential for the solution of various problems occurring in engineering fields. Currently, various theories and failure models are available to predict the damage initiation and the growth in metals. In this paper, the failure of aluminum alloy is studied using progressive damage and failure material model using Abaqus explicit solver. This material model has the capability to predict the damage initiation due to the ductile and shear failure. After damage initiation, the material stiffness is degraded progressively according to the specified damage evolution response. The progressive damage models allow a smooth degradation of the material stiffness, in both quasi-static and dynamic situations.

Modern Instrument Panel Clusters (IPC) are equipped with thin film transistor (TFT) based displays. Contrary to conventional IPCs with hard gauges and liquid crystal diode (LCD) displays, TFT displays offer versatile usage of display area with soft gauges, reconfigurable menus, tell tales, graphics and warning messages etc., At the same time, the number of possible screen combinations, multicolor images validation and different screen arbitration become significantly complex. Thereby display validation turns out to be a complex and time consuming task in IPC validation. The task becomes even more complex when change requests are to be incorporated during final phases of development stage. This paper provides a novel solution that helps to validate any graphical and behavioral changes with minimum effort and maximum accuracy.

Parametric Modelling and Performance Analysis of HVAC Defroster Duct Using Robust Optimization Methodology

Nowadays development of automotive HVAC is a challenging task wherein thermal comfort and safety are very critical factors to be met. HVAC system is responsible for the demisting and defrosting of the vehicle’s windshield and for creating/maintaining a pleasing environment inside the cabin by controlling airflow, velocity, temperature and purity of air. Fog or ice which forms on the windshield is the main reason for invisibility and leads to major safety issues to the customers while driving. It has been shown that proper clear visibility for the windshield could be obtained with a better flow pattern and uniform flow distribution in the defrost mode of the HVAC system and defrost duct. Defroster performance has received significant attention from OEMs to meet the specific global performance standards of FMVSS103 and SAE J902. Therefore, defroster performance is seriously taken into consideration during the design of HVAC system and defroster duct.

Optimization of Structural Adhesives in BIW to Improve Full Vehicle Crash Performance

The crashworthiness of body-in-white (BIW) plays a vital role in full vehicle crash performance. The structural integrity of BIW is controlled via strength of the spot welds and adhesives that are the primary entities to join sheet metal. The number of welds and amount of adhesives in the entire BIW directly affects the cost and the cycle time of the BIW; which makes them a good candidate for optimization. However optimization of the welds and/or adhesives not only reduces the number of connections but also provides the opportunity to improve the structural performance and mass saving by placing them optimally for the structural responses. This paper discusses the optimization of full vehicle structural performance for the small overlap crash event using the length of adhesives in the BIW as parameters. Included in the study were length of the adhesives and gage variables, defined in the front-end structure of the vehicle.

Optimization of MAC Side Window Demister Outlet by Parametric Modelling through DFSS Approach

In recent years clearing the mist on side windows is one of the main criterions for all OEMs for providing comfort level to the person while driving. Visibility through the side windows will be poor when the mist is not cleared to the desired level. “Windows fog up excessively/don't clear quickly” is one of the JD Power question to assess the customer satisfaction related to HVAC performance. In a Mobile Air Conditioning System, HVAC demister duct and outlet plays an important role for removing the mist formation on vehicle side window. Normally demister duct and outlet design is evaluated by the target airflow and velocity achieved at driver and passenger side window. The methodology for optimizing the demister outlet located at side door trim has been discussed. Detailed studies are carried out for creating a parametric modeling and optimization of demister outlet design for meeting the target velocity.
