Wall Heat Transfer in a Multi-Link Extended Expansion SI-Engine

The real cycle simulation is an important tool to predict the engine efficiency. To evaluate Extended Expansion SI-engines with a multi-link cranktrain, the challenge is to consider all concept specific effects as best as possible by using appropriate submodels. Due to the multi-link cranktrain, the choice of a suitable heat transfer model is of great importance since the cranktrain kinematics is changed. Therefore, the usage of the mean piston speed to calculate a heat-transfer-related velocity for heat transfer equations is not sufficient. The heat transfer equation according to Bargende combines for its calculation the actual piston speed with a simplified k-ε model. In this paper it is assessed, whether the Bargende model is valid for Extended Expansion engines. Therefore a single-cylinder engine is equipped with fast-response surface-thermocouples in the cylinder head. The surface heat flux is calculated by solving the unsteady heat conduction equation.

Valve Flow Coefficients under Engine Operation Conditions: Pressure Ratios, Pressure and Temperature Levels

Engine valve flow coefficients are not only used to characterize the performance of valve/port designs, but also for modelling gas exchange in 0D/1D engine simulation. Flow coefficients are usually estimated with small pressure ratios and at ambient air conditions. In contrast, the ranges for pressure ratio, pressure and temperature level during engine operation are much more extensive. In this work the influences of these three parameters on SI engine poppet valve flow coefficients are investigated using 3D CFD and measurements for validation. While former investigations already showed some pressure ratio dependencies by measurement, here the use of 3D CFD allows a more comprehensive analysis and a deeper understanding of the relevant effects. At first, typical ranges for the three mentioned parameters during engine operation are presented.

Thermodynamics of Lean Hydrogen Combustion by Virtual Investigations on a Single-Cylinder Engine with Port Fuel Injection and Pre-Chamber Ignition

In order to achieve the climate targets, a mix of different powertrain technologies must be pursued to effectively reduce emissions. By producing hydrogen based on renewable energy sources, it becomes a reasonable choice for fueling internal combustion engines. The specific molecular properties of hydrogen thereby open up new possibilities for favorably influencing the combustion process of engines. The present paper deals with the analysis of a single-cylinder engine with passive pre-chamber ignition and a port fuel injection system, which was adapted for lean hydrogen operation. In this way, the test unit was operated in various load and speed ranges with lambda values from 1.5 to 2.5 and achieved up to 23 bar indicated mean effective pressure. The focus of this work is on the numerical investigation of the hydrogen combustion and its effects on the engine system. Special attention is hereby paid to the influence of different lambda operations.

Thermodynamic Influences of the Top Land Volume on the Late Combustion Phase - A New Research Approach

As the late combustion phase in SI engines is of high importance for a further reduction of fuel consumption and especially emissions, the impacts of unburnt mass, located in a small volume with a relatively large surface near the wall and in the top land volume, is of high relevance throughout the range of operation. To investigate and quantify the respective interactions, a state of the art Mercedes-Benz single cylinder research SI-engine was equipped with extensive measurement technology. To detect the axial and radial temperature distribution, several surface thermocouples were applied in two layers around the top land volume. As an additional reference, multiple surface thermocouples in the cylinder head complement the highly dynamic temperature measurements in the boundary zones of the combustion chamber.

The Potential of Data-Driven Engineering Models: An Analysis Across Domains in the Automotive Development Process

Modern automotive development evolves beyond artificial intelligence for highly automated driving, and toward an interconnected manifold of data-driven development processes. Widely used analytical system modelling struggles with rising system complexity, invoking approaches through data-driven system models. We consider these as key enablers for further improvements in accuracy and development efficiency. However, literature and industry have yet to thoroughly discuss the relevance and methods along the vehicle development cycle. We emphasize the importance of data-driven system models in their distinct types and applications along the developing process, from pre-development to fleet operation. Data-driven models have proven in other works to be fast approximators, of high accuracy and adaptive, in contrast to physics-based analytical approaches across domains.

The Isochoric Engine

For the gasoline engine, the isochoric process is the ideal limit of the ideal processes. During the project, a combustion engine with real isochoric boundary conditions is built. A “resting time” of the piston for several degrees crank angle in the top dead center (TDC) can be realized with a special crank drive. This crank drive consists of two crankshafts with different strokes, which are combined. The two crankshafts rotate with a ratio of two to one in opposite directions. The total stroke corresponds to the amount of the first crankshaft, so it is possible to investigate different strokes of the second crankshaft in the same crankcase. Different “resting times” can be achieved by different strokes of the second crankshaft. A specific combination of both crankshafts make a stroke possible which corresponds to that of a conventional combustion engine.

The Development of an Highly Modular Designed Zero-Dimensional Engine Process Calculation Code

The main objective of the FVV-project “Cylinder Module” was the development of a profoundly modular designed concept for object-oriented modeling of in-cylinder processes of internal combustion engines. It was designed in such a way, that it can either be used as a stand-alone real working-process calculation tool or in tools for whole vehicle simulations. It is possible to run the “Cylinder Module”-code inside the FVV-“GPA”-software for transient vehicle and driving cycle simulations and it is possible to use the graphical user interface “ATMOS” of the “GPA”-project. The code can also be used as a user-subroutine in 1-D-flow simulation codes. Much effort was spent on the requirements of flexibility and expandability in order to be well prepared to cope with the diversity of both today's and future tasks. The code is freely available for members of the German Research Association for Combustion Engines (FVV).

Quantitative Time Resolved 2-D Fuel-Air Ratio Measurements in a Hydrogen Direct Injection SI Engine Using Spontaneous Raman Scattering

A two-dimensional technique for the quantitative determination of the fuel-air ratio in hydrogen fuelled engines has been developed. The technique is based on the spontaneous Raman scattering of the hydrogen molecules (Stokes Q-branch) and the simultaneous measurement of the pressure inside the combustion chamber. From these data the local partial pressure of the hydrogen and, therefore, the fuel-air ratio can be calculated. This method was applied in a single cylinder direct injection research engine in order to prove the applicability of this technique under real engine conditions. The measurements inside the side chamber of the engine show a fast mixing process of the compressed air and the injected hydrogen (6 MPa injection pressure) independent of the injection timing.

Quantitative 2D LIF Measurements of Air/Fuel Ratios During the Intake Stroke in a Transparent SI Engine

The fluorescence characteristics of different carbonyl compounds were investigated in a pressurized bomb using an excimer laser (308 nm) for excitation. The partial pressure of the carbonyl compounds and air was varied between 0 - saturation pressure and 0 - 5 bar, respectively. The fluorescence signal of different ketones increased almost linearly with vapour pressure. It was found to be almost independent of air pressure indicating only a weak quenching influence of oxygen. Ethylmethylketone (EMK) has a boiling temperature and vapour pressure similar to gasoline. Therefore, the applicability of EMK for measuring 2-D fuel distributions in a combustion chamber was tested in a transparent SI square piston engine. EMK was injected into the intake manifold by a conventional injector for studying the fuel/air mixing during the intake and compression stroke at 1.000 rpm. From the 2-D fluorescence signals 2-D air/fuel ratios were calculated using calibration data from bomb experiments.

Presenting a Fourier-Based Air Path Model for Real-Time Capable Engine Simulation Enhanced by a Semi-Physical NO-Emission Model with a High Degree of Predictability

Longitudinal models are used to evaluate different vehicle-engine concepts with respect to driving behavior and emissions. The engine is generally map-based. An explicit calculation of both fluid dynamics inside the engine air path and cylinder combustion is not considered due to long computing times. Particularly for dynamic certification cycles (WLTC, US06 etc.), dynamic engine effects severely influence the quality of results. Hence, an evaluation of transient engine behavior with map-based engine models is restricted to a certain extent. The coupling of detailed 1D-engine models is an alternative, which rapidly increases the model computation time to approximately 300 times higher than that of real time. In many technical areas, the Fourier transformation (FT) method is applied, which makes it possible to represent superimposed oscillations by their sinusoidal harmonic oscillations of different orders.

Numerical Investigation of Injection and Mixture Formation in Hydrogen Combustion Engines by Means of Different 3D-CFD Simulation Approaches

For the purpose of achieving carbon-neutrality in the mobility sector by 2050, hydrogen can play a crucial role as an alternative energy carrier, not only for direct usage in fuel cell-powered vehicles, but also for fueling internal combustion engines. This paper focuses on the numerical investigation of high-pressure hydrogen injection and the mixture formation inside a high-tumble engine with a conventional liquid fuel injector for passenger cars. Since the traditional 3D-CFD approach of simulating the inner flow of an injector requires a very high spatial and temporal resolution, the enormous computational effort, especially for full engine simulations, is a big challenge for an effective virtual development of modern engines. An alternative and more pragmatic lagrangian 3D-CFD approach offers opportunities for a significant reduction in computational effort without sacrificing reliability.

Life Cycle Inventories - New Experiences to Save Environmental Loads and Costs

The Institute for Polymer Testing and Polymer Science (IKP) is an independent institute of the University of Stuttgart. For approximately 8 years work is done on the field of Life Cycle Engineering. The first couple of years knowledge about the production of materials was collected within plenty industrial cooperation. Parallel to this a methodology for the Life Cycle Engineering approach and a software system (GaBi 1.0-2.0) were developed. Based on these information, projects for balancing single parts like bumpers, fender, air intake manifolds and oil filters followed by projects handling more complex parts or processes like several body in white, headlights, fuel tanks, green tire or coating processes were done to establish the methodology of Life Cycle Engineering as a tool for decision makers and weak point analysis. Parallel to this a methodology for an Life Cycle Inventory (LCI) for the system automobile was developed in cooperation with the Volkswagen AG in 1993.

Investigation of the Gas Exchange (Scavenging) on a Single-Scroll Turbocharged Four Cylinder GDI Engine

For scavenging the combustion chamber during the gas exchange, a temporary positive pressure gradient between the intake and the exhaust is required. On a single-scroll turbocharged four cylinder engine, the positive pressure gradient is not realized by the spatial separation of the exhaust manifold (twin-scroll), but by the use of suitable short exhaust valve opening times. In order to avoid any influence of the following firing cylinder onto the ongoing scavenging process, the valve opening time has to be shorter than 180 °CA. Such a short valve opening time has both, a strong influence on the gas exchange at the low-end torque and at the maximum engine power. This paper analyzes a phenomenon, which occurs due to short exhaust valve opening durations and late valve timings: A repeated compression of the burned cylinder charge after the bottom dead center, referred to as “recompression” in this paper.

Investigation of an Innovative Combustion Process for High-Performance Engines and Its Impact on Emissions

Over the past years, the question as to what may be the powertrain of the future has become ever more apparent. Aiming to improve upon a given technology, the internal combustion engine still offers a number of development paths in order to maintain its position in public and private mobility. In this study, an innovative combustion process is investigated with the goal to further approximate the ideal Otto cycle. Thus far, similar approaches such as Homogeneous Charge Compression Ignition (HCCI) shared the same objective yet were unable to be operated under high load conditions. Highly increased control efforts and excessive mechanical stress on the components are but a few examples of the drawbacks associated with HCCI. The approach employed in this work is the so-called Spark Assisted Compression Ignition (SACI) in combination with a pre-chamber spark plug, enabling short combustion durations even at high dilution levels.

Investigation and 1D Modelling Approach on Scavenging Air Post-Oxidation inside the Exhaust Manifold of a DISI Engine

The introduction of real driving emission measurements increases the need of improved transient engine behavior while keeping the emissions to a minimum. A possible way of enhancing the transient engine behavior is the targeted usage of scavenging. Scavenging is realized by an inlet- and exhaust-valve overlap. Fresh scavenging air flows directly from intake manifold through the cylinder into the exhaust manifold. Therefore, the mass flow at the turbine increases and causes a reduced turbo lag, which results in a more dynamic engine behavior. The unburned oxygen causes a decrease of the three-way catalyst (TWC) conversion rate. To keep the TWC operation close to stoichiometry, a rich combustion is performed. The rich combustion products (most notably carbon monoxide) mix in the exhaust manifold and react with oxygen so that the conversion rate of the TWC is ensured.

Improvement of Post-Oxidation for Low-Emission Engines through 3D-CFD Virtual Development

There is a growing need for low-emissions concepts due to stricter emission regulations, more stringent homologation cycles, and the possibility of a ban on new engines by 2035. Of particular concern are the conditions during a cold start, when the Three-Way Catalyst is not yet heated to its light-off temperature. During this period, the catalyst remains inactive, thereby failing to convert pollutants. Reducing the time needed to reach this temperature is crucial to comply with the more stringent emissions standards. The post oxidation by means of secondary air injection, illustrated in this work, is a possible solution to reduce the time needed to reach the above-mentioned temperature. The strategy consists of injecting air into the exhaust manifold via secondary air injectors to oxidize unburned fuel that comes from a rich combustion within the cylinder.

Force-Stroke-Curve of Gas Springs

The use of gas springs with a surge tank to generate blank holding forces in drawing tools is increasing. These gas spring systems are characterized by an almost constant behaviour of the spring force over the spring displacement. To prevent an increase of the normal pressure with increasing stroke in a drawing process, it is advantageous to obtain a degressive force-displacement behaviour of the gas springs. For this reason, a gas spring system was developed to realize a decrease of the blank holding forces over the stroke without large additional expenditure. The technical realization takes place in an exact controlling of the upper and lower pressure chamber of the nitrogen cylinder.

Enhanced Investigations of High-Performance SI-Engines by Means of 3D-CFD Simulations

Comparative analyses of a high-performance 4-cylinder DISI-engine and its equivalent single-cylinder research engine were performed by means of fast response 3D-CFD simulations. Both engines have identical geometries of intake and exhaust channels, cylinder head and piston. The used 3D-CFD tool QuickSim was developed at the Forschungsinstitut für Kraftfahrwesen und Fahrzeugmotoren Stuttgart (FKFS), particularly for the numerical simulation of internal combustion engines (ICE). A calibration of the air consumption enabled a comparison of in-cylinder processes, including charge motion, mixture formation and combustion. All calculated operating points showed a similar trend. Deviations during the gas exchange phase led to a higher turbulence level and hence combustion velocity for the single-cylinder research engine. This resulted in a slightly higher maximum cylinder pressure and indicated mean effective pressure.

Energy Efficient De-Icing by Superhydrophobic and Icephobic Polyurethane Films Created by Microstructuringand Plasma-Coating

As known de-icing methods use a high amount of energy or environmentally harmful chemicals, research has focused lately on passive de-icing by functional surfaces with an improved removal of ice (de-icing) or a reduced formation of it (anti-icing). Inspired by the Lotus plant leaf, a “superhydrophobic” surface can be produced by the combination of a hierarchical micro/nanoscale roughness and a hydrophobic surface coating. By a hot stamping process we have generated differently shaped microstructures (cylinders, ellipses) on polyurethane (PU) films which were afterwards coated by a plasma enhanced chemical vapor deposition (PECVD) process with thin, hydrophobic fluorocarbon films. This combination of methods could be a process for the production of large area functionalized films. PU films are suitable for outdoor use, because they are resistant against erosion and UV radiation. The films can be glued to different geometries and can easily be exchanged if damaged.

Efficient Post-Processing Method for Identification of Local Hotspots in 3D CFD Simulations

Knocking is one of today’s main limitations in the ongoing efforts to increase efficiency and reduce emissions of spark-ignition engines. Especially for synthetic fuels or any alternative fuel type in general with a much steeper increase of the knock frequency at the KLSA, such as hydrogen, precise knock prediction is crucial to exploit their full potential. This paper therefore proposes a post-processing tool enabling further investigations to continuously gain better understanding of the knocking phenomenon. In this context, evaluation of local auto-ignitions preceding knock is crucial to improve knowledge about the stochastic occurrence of knock but also identify critical engine design to further optimize the geometry. In contrast to 0D simulations, 3D CFD simulations provide the possibility to investigate local parameters in the cylinder during the combustion.
