“Next Generation” Means for Detecting Squeaks and Rattles in Instrument Panels

Engineers doing squeak and rattle testing of instrument panels (IP's) have successfully used large electrodynamic vibration systems to identify sources of squeaks and rattles (S&R's). Their successes led to demands to test more IP's, i.e., to increase throughput of IP's to reflect the many design, material, and/or manufacturing process changes that occur, and to do so at any stage of the development, production, or QA process. What is needed is a radically different and portable way to find S&R's in a fraction of the time and at lower capital cost without compromising S&R detection results.

Understanding the Mechanical Behavior of Threaded Fasteners in Thermoplastic Bosses Under Load

Because it is common to attach plastic parts to other plastic, metal, or ceramic assemblies with mechanical fasteners that are often stronger and stiffer than the plastic with which they are mated, it is important to be able to predict the retention of the fastener in the polymeric component. The ability to predict this information allows engineers to more accurately estimate length of part service life. A study was initiated to understand the behavior of threaded fasteners in bosses molded from engineering thermoplastic resins. The study examined fastening dynamics during and after insertion of the fastener and the effects of friction on the subsequent performance of the resin. Tests were conducted at ambient temperatures over a range of torques and loads using several fixtures that were specially designed for the study. Materials evaluated include modified-polyphenylene ether (M-PPE), polyetherimide (PEI), polybutylene terephthalate (PBT), and polycarbonate (PC).

This report is a comprehensive investigation into the use of resin transfer molded glass fiber reinforced plastics in a structural application. A pickup truck cab structure is an ideal application for plastic composites. The cab is designed to fit a production Ranger pickup truck and uses carryover frame and front end structure. The cab concept consists primarily of two molded pieces. This design demonstrates extensive parts integration and allows for low-cost tooling, along with automated assembly.

Trends on Simulation of Sheet Metal Forming Processes

Present models and methods for simulations of sheet metal forming processes are reviewed in this paper. Because of rapid progress of computer hardware, complex computations, formerly impossible to perform due to high computational cost, are now feasible. Therefore, more realistic and computational intensive models are suggested for finite elements, materials, and frictional forces. Also, simulation methods suitable for sheet metal forming processes are recommended. Four numerical examples at the end of the paper are presented to support the recommendations.

Thermal Reliability Prediction of Automotive Electronic Packaging

The paper briefly reviews the current and future needs for automotive electronic packaging technology and the related reliability issues. Reliability approaches based upon physics-of-failure are discussed, and an example is given to illustrate the importance of understanding the root cause of failure and the application of a state-of-the-art approach to life prediction of leadless solder joints under thermal cycling. An introduction is also given to the recent development of the CAIR (Computer Aided Interconnect Reliability) system developed at Ford for reliability prediction of solder interconnects in automotive electronic packaging. The system integrates a number of software modules using a user interface and allows for evaluation of critical design parameters within a short period of time. The system is intended to implement the “prevention mode” into the product design process to meet the increasing reliability demand and to reduce cost and cycle time.

The Role of Weight Reducing Materials in Automotive Fuel Savings

A framework for considering trade-offs between increased costs for lightweight materials and the attendant fuel savings accruing from weight reduction is developed in this paper. Two quantitative estimates of lifetime fuel savings due to weight reduction of a vehicle are derived. For substitution on an ongoing vehicle, available data suggest savings of about 0.26 gallons for the vehicle lifetime per lb. of weight reduction. When long-term changes in vehicles follow lightweight material feasibility, a range of estimates must be quoted; viz: 0.55 to 1.07 gallons for the vehicle life per primary pound saved. Considerations of trading these fuel savings against higher costs highlights two crucial issues: (1) the percentage weight reduction achieved in the substitution and (2) fabrication cost penalties. These technical issues largely determine whether a given application saves over-all resources.

The P2000S Unitized Sport Utility Vehicle Body Structure

The P2000S body structure was designed as part of an advanced research project to determine the feasibility of a high volume, lightweight sport utility vehicle (SUV) that would achieve performance targets of the newly emerging “City SUV” market by developing a unitized (no frame) SUV body structure fabricated principally of aluminum. In order to be viable, this body structure was required to meet all safety, durability, NVH and other functional attributes of a truck while having the ride characteristics of a sedan. This paper describes the P2000S body structure including the structural philosophy, project constraints on the design, manufacturing processes, supporting analyses, assembly processes and unique material and design concepts which resulted in the 50% body structure weight reduction in comparison to similar sized body-on-frame production steel sport utility vehicles.

The Measurement of Underhood and Underbody Velocities with the H-Meter

Optimizing heat protection for underbody and underhood components, using non-CFD heat transfer CAE tools, requires the estimation of local convective heat transfer coefficients. This estimate, in turn requires knowledge of the local air velocity. Currently available methods for obtaining this velocity at several vehicle locations have been impractical and expensive for use in over-the-road testing. This paper presents the design, fabrication, and field testing results of a 26 mm diameter spherical transducer which measures the local heat transfer coefficient directly. The transducer contains three thermocouples and a heater. It is calibrated to correlate the coefficient with the air velocity. Drawing less than 0.1 A, a number of them can be powered by the vehicle battery with negligible drain. The data acquisition consists of sampling three thermocouples per spherical transducer.

The Influence of Heat Treat Process and Alloy on the Surface Microstructure and Fatigue Strength of Carburized Alloy Steel

Gas carburized and quenched low alloy steels typically produce surface microstructures which contain martensite, retained austenite and often NMTP's (non-martensitic transformation products). The NMTP's are caused by a reduction of surface hardenability in the carburizing process from loss of alloying elements to oxidation. Gas carburized low alloy steels such as SAE 8620 with NMTP's on the surface have been shown to have inferior bending fatigue properties when compared to more highly alloyed steels which do not form NMTP's, such as SAE 4615M. One method of minimizing the formation of oxides and eliminating NMTP formation during carburizing and quenching is to use plasma carburizing instead of conventional gas carburizing. In this study the microstructures and bending fatigue performance of plasma carburized SAE 8620 and SAE 4615M is compared to the same alloys conventionally gas carburized and quenched.

The Ignored Failure Mode:Spot Weld Under In-Plane Rotation (Physical Test)

Spot weld failures of complicated structures, such as automotive bodies, are difficult to explain using current multiaxial spot weld failure theory. After introducing the in-plane rotational failure mode, some unexplainable spot weld failures become explainable. The purpose of this report is to introduce the spot weld rotational test, its relative strengths and its response characteristics. It is found that the strength of a spot weld under the in-plane rotational mode is far below the strengths of the same spot weld under other failure modes such as in-plane tensile/shear. The work conducted in this study could be a foundation for a new generation of multiaxial spot weld failure theory development.

The Fatigue Life Prediction Method for Multi-Spot-Welded Structures

The fatigue strength of spot welds in a multi-spot-welded structure is one of the key issues of concern for achieving structural durability and optimum design in automobile industry. In this study, a global-local fatigue life prediction method is proposed to predict the fatigue life of spot welds in multi-spot-welded structures. In this method, the remote stress-strain field away from the spot-welds, calculated from a global coarse finite element model, is assumed to be acceptable, and is used to recover the stress-strain information of the spot-welds. To improve the accuracy of the remote stress-strain field, an “equivalent” spot weld element is also proposed. The method makes it feasible to predict the fatigue life of spot welds without constructing a detailed finite element model for each spot weld. The method will help reduce finite element model size and save time.

The Effect of Copper Level and Solidification Rate on the Aging Behavior of a 319-Type Cast Aluminum Alloy

Compositional and microstructural variations in a casting can often result in rather significant variations in the response to a given aging treatment, leading to location dependent mechanical properties. The objective of this study is to determine the effect of copper content and solidification rate on the aging behavior of a type 319 cast aluminum alloy. The nominal composition of the alloy is Al-7% Si-3.5% Cu-0.25% Mg, however, typical secondary 319 aluminum specifications allow copper levels to vary from 3-4%. Solidification rates throughout a casting can vary greatly due to, among other factors, differences in section size. To determine the effect of copper level and solidification rate on the aging response, aging curves were experimentally developed for this alloy. Three different copper levels (3, 3.5, 4%) and two solidification rates were used for this study. Aging temperatures ranged from 150-290°C with nine aging times at each temperature.

The presence of a foreign substance on or within a polymer often affects the mechanical, chemical and thermal properties of the material. The change in strength and rigidity of a polymer resulting from the plasticizing action of a sorbed chemical or due to the withdrawal of an added plasticizer by the leaching operation can seriously affect the useful life of the material. In the real engineering world, incompatible chemicals and lubricants get onto various plastic components unexpectedly through design, manufacturing processes, customers services and repairs. This paper presents a number of case-studies which illustrate how undesirable chemicals found on plastic parts can affect product performance and cause damage to the parts.

APPLICATIONS of nuclear energy in automotive manufacture have been made principally in the field of radioactivity. These are grouped under the following categories: radiography, nondestructive testing, gaging and control, tracer techniques, and static neutralizers. Radioactivity techniques are being used in foundry operations to check stock and metal levels in cupolas and distribution of element additives. In steel operations, these techniques are being used to check assimilation of ore-concentrate fines and thickness of rolled sheet steel. Other applications include measurement of pipe and wall thickness in pressure lines and engines, and inspection of castings and welds for internal faults. Radioactive techniques for improving processes, quality, and materials have potentially universal application. Greater industrial access to reactors will permit broader study and speed the development of new applications of radio-activity in industry.

Sustainable Materials in Automotive Applications

Ford Motor Company has established within its global Ford Product Development System (FPDS), a vehicle product system which strives to maximize recyclability and recoverability while minimizing the total environmental impact of vehicles. One aspect of how the automotive industry can move towards sustainability is to include sustainable materials like recycled and natural materials in its products as well as in its manufacturing process. Additional examples of using materials imparting low life cycle impact exist in both in the US and Europe. By introducing sustainable materials in mass production, huge figures for reducing environmental burdens result, for example, worldwide 140 million pounds of recycled non-metalic materials have been used just for Ford vehicles alone.

Structural Magnesium Front End Support Assembly

This paper describes a new concept for a Ford F-150 light truck Front End Support Assembly (FESA) based on a one-piece die cast structural magnesium component. This new FESA reduces the number of parts and therefore the complexity of manufacturing and assembly, it integrates a multi-piece weldment assembly into a die cast part, and it considerably decreases mass compared to its steel counterpart. The design also reduces FESA cost. Major design criteria included corrosion protection, crashworthiness assessments, Noise Vibration Harshness (NVH) performance, durability and Ford assembly plant constraints. Die casting requirements included feasibility for large volume production, coating strategy and assembly constraints. The resulting design used the flexibility present in a magnesium die-casting that would not be possible using conventional steel stampings and assembly techniques.

Steel Powders for High Performance Automotive Parts

Increased use of powder-forged connecting rods in the automotive industry prompted an investigation into the suitability of powders from different suppliers for this application. Specifications developed by North American users call for ultra clean powders to enhance machinability and fatigue life. Powders from four manufacturers were each blended with graphite and lubricant, then pressed, sintered and forged to full density. Metallographic samples were prepared and evaluated for inclusion content. In addition, the powders were mixed to the composition of connecting rods, (C - 0.5%, Cu - 2% and MnS - 0.3%), and were similarly pressed, sintered and forged. Test bars were machined from the forged discs. Uniaxial fatigue tests were performed in the tension-compression mode and strain-life curves were developed. It was determined that all powders examined were very clean and were comparable in their inclusion content.

Statistical Energy Analysis for Road Noise Simulation

Statistical Energy Analysis (SEA) is being actively pursued in the automotive industry as a tool for vehicle high frequency noise and vibration analysis. A D-class passenger car SEA model has been developed for this purpose. This paper describes the development of load cases for the SEA model to simulate road noise on rumble road. Chassis roll test with rough shells was performed to simulate rumble road noise. Sound radiation from tire patch and vibration transmission through spindles were measured to construct the SEA load cases. Correlation between SEA model predictions and measured data was examined. Test and SEA result comparisons have shown that simulation of airborne road noise requires only a trimmed body SEA model, while simulation of structure-borne road noise may require SEA modeling of chassis components.
