Weathering of Black Plastics for Automotive Exteriors

Ten mold-in-color black polymers were evaluated for exterior weathering in an attempt to improve the specifications for exterior mold-in-color plastics to meet five year durability for a 95th percentile sunbelt customer. Four different weathering methods were utilized including Arizona exposure, Florida exposure, and Xenon arc exposures per the GMNA and the GM Europe methods. Colorfastness, gloss retention and other material property changes due to weathering were measured and analyzed against two GM durability standards. For the appearance attributes, correlations between actual exposure and accelerated exposure were attempted. Test results before and after polishing were also analyzed. Finally, in addition to comparing the performance of the ten polymers, the four weathering methods are compared and discussed with recommendations for the preferred testing regimen.

Often components or subsystems are attached to other systems through multiple fasteners at multiple locations. Examples may include things like compressors, alternators, engine cradles, powertrain mounting systems, suspension systems, body structures or almost any other interface between components or subsystems. Often during early design stages, alternative component or subsystem configurations are being considered that can have very different interface characteristics, such as alternators with different number of mounting fasteners, or suspension systems with different number of body structure interface attachments. Given these different mounting configurations, it can be difficult to meaningfully compare the interface performance of the two components or subsystems.

Transient Vibration Simulation of Motor Gearbox Assembly Driven by a PWM Inverter

Predicting the vibration of a motor gearbox assembly driven by a PWM inverter in the early stages of development is demanding because the assembly is one of the dominant noise sources of electric vehicles (EVs). In this paper, we propose a simulation model that can predict the transient vibration excited by gear meshing, reaction force from the mount, and electromagnetic forces including the carrier frequency component of the inverter up to 10 kHz. By utilizing the techniques of structural model reduction and state space modeling, the proposed model can predict the vibration of assembly in the operating condition with a system level EV simulator. A verification test was conducted to compare the simulation results with the running test results of the EV.

The Use of in Vehicle STL Testing to Correlate Subsystem Level SEA Models

For the assessment of vehicle acoustics in the early design stages of a vehicle program, the use of full vehicle SEA models is becoming the standard analysis method in the US automotive industry. One benefit is that OEM's and Tier 1 suppliers are able to cascade lower level acoustic performance targets for NVH systems and components. Detailed SEA system level models can be used to assess the performance of systems such as dash panels, floors and doors, however, the results will be questionable until test data Is available. Correlation can be accomplished with buck testing, which is a common practice in the automotive industry for assessing the STL (sound transmission loss) of vehicle level components. The opportunity to conduct buck testing can be limited by the availability of representative bodies to be cut into bucks and the availability of a transmission loss suite with a suitably large opening.

Tensile Deformation and Fracture of TRIP590 Steel from Digital Image Correlation

Quasi-static tensile properties of TRIP590 steels from three different manufacturers were investigated using digital image correlation (DIC). The focus was on the post-uniform elongation behavior which can be very different for steels of the same grade owing to different manufacturing processes. Miniature tensile specimens, cut at 0°, 45°, and 90° relative to the rolling direction, were strained to failure in an instrumented tensile stage. True stress-true strain curves were computed from digital strain gages superimposed on digital images captured from one gage section surface during tensile deformation. Microstructural phases in undeformed and fracture specimens were identified with optical microscopy using the color tint etching process. Fracture surface analyses conducted with scanning electron microscopy and energy dispersive spectroscopy were used to investigate microvoids and inclusions in all materials.

Among the most important finishing structures of a vehicle interior, the door trim panels reduce external noises, present ergonomic concepts generating comfort, improve appearance, and provide objects storage, knobs and buttons. The panels usually composed of several molded parts (trim, armrest, etc.) connected to each other also have structural function as support closing loads, protect occupants of door internal mechanisms, energy absorption in side impacts and resist misuse conditions. Therefore, these trims usually made of polymeric materials must to present good structural integrity, demanding appropriate connections between components to have good load distribution. The connections between parts can be made using bolts, interference fits (like self-locking), welding tubular plastic towers (heat stakes), or clips (such as snap fits) and last two are the most common due to be cheap and with good retention.

Statistical Model to Predict Air Side Pressure Drop for Heat Exchangers

In a typical ground vehicle, airflow enters engine compartment through grille and carries heat from the engine, cabin and other auxiliaries through heat exchangers such as radiator, condenser, oil cooler and charge air cooler respectively. The amount of airflow entering the engine compartment is governed by their individual resistances, the grille and engine compartment resistances. Also, this flow adds to drag and deteriorates overall aerodynamic efficiency. It is known as cooling drag which contributes to 8 to 12 percent of overall drag. Aerodynamics and Front End Air Flow (FEAF) development happens through CFD and it demands accurate heat exchanger pressure drop data which is usually obtained from supplier at very early stages of a vehicle development. Historically, this data is found to have significant variations compared to in-house test data.

Simulation applied to compaction process in sintered components for product performance optimization

Sintered parts mechanical properties are very sensitive to final density, which inevitable cause an enormous density gradient in the green part coming from the compaction process strategy. The current experimental method to assess green density occurs mainly in set up by cutting the green parts in pieces and measuring its average density in a balance using Archimedes principle. Simulation is the more accurate method to verify gradient density and the main benefit would be the correlation with the critical region in terms of stresses obtained by FEA and try to pursue the optimization process. This paper shows a case study of a part that had your fatigue limit improved 1000% using compaction process simulation for better optimization.

Simulating Complex Automotive Assembly Tasks using the HUMOSIM Framework

Efficient methods for simulating operators performing part handling tasks in manufacturing plants are needed. The simulation of part handling motions is an important step towards the implementation of virtual manufacturing for the purpose of improving worker productivity and reducing injuries in the workplace. However, industrial assembly tasks are often complex and involve multiple interactions between workers and their environment. The purpose of this paper is to present a series of industrial simulations using the Human Motion Simulation Framework developed at the University of Michigan. Three automotive assembly operations spanning scenarios, such as small and large parts, tool use, walking, re-grasping, reaching inside a vehicle, etc. were selected.

Simplified Approach for Formability Simulation of Automotive Body Structures

This paper presents a simplified approach for formability simulation of automotive body structural sections in the early design stage of vehicle development process. Plane strain approach is investigated for its applicability and accuracy by comparing the analytical results with the measured results of automotive body side panel. The plane strain approach was tried based on the fact that for a certain section location of a stamped panel, the minor strains are relatively small and negligible compared to the major strains. The state of plane strain can be induced mainly through symmetry and applied boundary conditions. This approach is both cost effective and time saving for analyzing sheet metal formability in early vehicle development stage, since only few sections of the entire panel need be analyzed.

Recycling Study of Post-Consumer Radiator End Caps

In June 1997, the Vehicle Recycling Partnership (VRP) and the American Plastics Council (APC) asked MBA Polymers to conduct a study to determine the technical and economic feasibility of recovering metals and plastics from end-of-life radiator end caps (RECs). The VRP worked with the Institute of Scrap Recycling Industries (ISRI) to obtain samples of RECs from two metal recycling companies, SimsMetal America and Aaron Metals. MBA performed its standard Recyclability Assessment on the materials, which included a detailed density and material characterization study and an actual processing study using its pilot processing line. It was found that the polyamide from RECs could be recovered in reasonably high yield and purity using tight density separations. The recycling of the REC samples used for this study generated about 40% nonferrous metal, 19% mixed ferrous and nonferrous metal and about 20% polyamide flakes.

Planetary Carrier Staking Groove Optimization

Simple planetary gears are widely used in automobile industry due to their compact design and high power density. A simple planetary gear set consists of a Sun gear, Ring gear, Planets and Carrier which houses planet gears. Mounting of planet pinions on carrier is through pins which is supported on needle roller bearings. A process called staking is used to assemble the pinion pins on to the carrier. Pinion pins have a staking region which after assembly expands outward into staking groove on the carrier to prevent axial movement of the pins. Design of the groove plays a vital role for the fixation of planet pins and robustness a carrier. Planetary carrier staking grooves are designed to meet pinion pin retention and strength targets.

Objective Characterization of Vehicle Brake Feel

Historically, vehicle brake feel has usually been evaluated in a subjective manner. If an objective measure was used, it was pedal force versus the deceleration rate of the vehicle. Stopping distance is almost always used to characterize vehicle braking performance by the automotive press. This represents limit braking performance, but ignores braking performance under normal driving conditions experienced by customers most of the time. Evaluation of pedal feel by the press is generally limited to subjective adjectives such as “mushy”, “positive”, and “responsive”. A method will be presented, which is being used by General Motors, to translate customer brake feel expectations into objective performance metrics. These metrics are correlated to actual subjective ratings and are used to set objective, measurable requirements for performance.

Novel Technique to Simulate Hood Closing Effort under Quasi-Static Condition and Its Strategic Correlation

Hood closing effort under quasi-static conditions, known as static latching, is an event where the hood latch moves from secondary position to primary latched position due to external force applied by the customer to the hood. When customers close the hood slowly, it may not get latched due to insufficient force transfer to the latch thus requiring additional effort. Recent vehicle designs have the hood latch mounted further rearward than typical from the hood leading edge due to architectural challenges. Pedestrian protection (PedPro) requirements drive hood designs with reduced stiffness above the latch resulting in poor load transfer from the customer to the latch. This often results in high customer effort during quasi-static hood closing events. This additional effort may cause undesirable permanent deformation on the hood outer panel.

Multi-Material Topology Optimization: A Practical Method for Efficient Material Selection and Design

As conventional vehicle design is adjusted to suit the needs of all-electric, hybrid, and fuel-cell powered vehicles, designers are seeking new methods to improve system-level design and enhance structural efficiency; here, multi-material optimization is suggested as the leading method for developing these novel architectures. Currently, diverse materials such as composites, high strength steels, aluminum and magnesium are all considered candidates for advanced chassis and body structures. By utilizing various combinations and material arrangements, the application of multi-material design has helped designers achieve lightweighting targets while maintaining structural performance requirements. Unlike manual approaches, the multi-material topology optimization (MMTO) methodology and computational tool described in this paper demonstrates a practical approach to obtaining the optimum material selection and distribution of materials within a complex automotive structure.

Metal Forming Process Optimization

Due to the high level of nonlinearity, few applications have been reported in the area of multi-objective optimization of metal forming process parameters. This paper presents a nonlinear multi-objective optimization model for metal forming process parameters. The developed nonlinear multi-objective optimization model allows different priority levels for each process objective. The resulting nonlinear optimization problem is solved using zero order unconstrained optimization techniques. This reduces the effort required to model the metal forming process problem since linearization and gradients are not required. The optimum solution can also be achieved from any starting point, since feasibility conditions are not needed. The application and efficiency of the developed model is studied using deep drawing test case with different priorities.

The largest application of mercury in automotive applications occurs in underhood and trunk lamp activation switches. A reduction of mercury in this application will have a significant impact on automotive mercury usage. Using environmentally conscious design and manufacturing principles, this paper will investigate functional alternatives for the activation of underhood (U/H) and trunk lamp applications. Five alternatives to perform the activation function will be analyzed in four areas over their life cycles: Environmental Economic Engineering Manufacturing Each alternative will be ranked on criteria in each of these four areas using documented LCA processes. Totals will be generated for each area, then weighted and added to arrive at an overall score. Four groups of weightings will be used based on the vehicle type: small cars, mid-size cars, large/luxury cars, and trucks.

Rapidly enhancing engineering techniques to manufacture components in quick turnaround time have gained importance in recent times. Manufacturing strategies like Additive Manufacturing (AM) are a key enabler for achieving them. Unlike traditional manufacturing techniques like injection molding, casting etc.; AM unites advanced materials, machines, and software which will be critical for the fourth industrial revolution known as Industry 4.0. Successful application of AM involves a specific combination and understanding of these three key elements. In this paper the AM approach used is Fused Deposition Modelling (FDM). Since material costs contribute to 60% of the overall FDM costs, it becomes a necessity to optimize the parts. This paper reports the case studies of 3D-printed Automotive Fixtures which utilize computational methods (CAE), topology optimization and FDM constrains (build directions) to manufacture the part.

Life Cycle Assessment of Advanced Materials for Automotive Applications

Substituting alternative materials for conventional materials in automotive applications is an important strategy for reducing environmental burdens over the entire life cycle through weight reduction. Strong, light carbon composites and lightweight metals can potentially be used for components such as body structure, chassis parts, brakes, tie rods, or instrument panel structural beams. There are also proposed uses in conventional and alternative powered vehicles for other advanced materials, including synthetic graphite, titanium, and metals coated with graphite composite, that have special strength, hardness, corrosion resistance, or conductivity properties. The approach used in this paper was to compare the environmental life cycle inventory of parts made from carbon fiber-thermoplastic composites, synthetic graphite, titanium, and graphite coated aluminum, with parts made from conventional steel or aluminum.

Influence of Gear Web and Macro Geometry on Mesh Misalignment

In an automotive transmission system, gear mesh misalignment implies the shift in the position of the meshing surfaces. Misalignment at the mesh results in non-uniform load distribution leading to gear failure, increased noise and thus affects the transmission performance. In general, misalignment along the line of action (MLOA) of 0-5 mrad is common in the gear meshes of automotive transmissions. Major factors contributing to mesh misalignment are deflections of various elastic components in the transmission like shaft, gear web, bearing, housing etc. Contribution from other factors include clearance between the components, temperature gradient and manufacturing process limitations. Different approaches for compensating gear mesh misalignment involves control over the above factors at design and manufacturing stages. This paper focuses on three different approaches for compensating MLOA in the design stage.
