Weathering of Black Plastics for Automotive Exteriors

Ten mold-in-color black polymers were evaluated for exterior weathering in an attempt to improve the specifications for exterior mold-in-color plastics to meet five year durability for a 95th percentile sunbelt customer. Four different weathering methods were utilized including Arizona exposure, Florida exposure, and Xenon arc exposures per the GMNA and the GM Europe methods. Colorfastness, gloss retention and other material property changes due to weathering were measured and analyzed against two GM durability standards. For the appearance attributes, correlations between actual exposure and accelerated exposure were attempted. Test results before and after polishing were also analyzed. Finally, in addition to comparing the performance of the ten polymers, the four weathering methods are compared and discussed with recommendations for the preferred testing regimen.

Virtual FMEA and Its Application to Software Verification of Electric Power Steering System

This paper presents the “Virtual Failure Mode and Effects Analysis (vFMEA)” system, which is a high-fidelity electrical-failure-simulation platform, and applies it to the software verification of an electric power steering (EPS) system. The vFMEA system enables engineers to dynamically inject a drift fault into a circuit model of the electronic control unit (ECU) of an EPS system, to analyze system-level failure effects, and to verify software-implemented safety mechanisms, which consequently reduces both cost and time of development. The vFMEA system can verify test cases that cannot be verified using an actual ECU and can improve test coverage as well. It consists of a cycle-accurate microcontroller model with mass-production software implemented in binary format, analog and digital circuit models, mechanical models, and a state-triggered fault-injection mechanism.

Virtual FMEA : Simulation-Based ECU Electrical Failure Mode and Effects Analysis

“Virtual Failure Mode and Effects Analysis” (vFMEA), a novel safety-verification method of control software for automotive electronic systems, was proposed to save prototyping cost at verification stage. The proposed vFMEA is system-level FMEA method, which uses virtualized electronic control units (ECUs) consisting of microcontroller models on a microcontroller simulator and a transistor-level circuit models on a circuit simulator. By using the structure, the control software in binary code formats can be verified when a circuit-level fault occurs in the ECU hardware. As an illustrative example, vFMEA was applied to an engine ECU. As a result of short-circuit fault into a driver IC, engine revolution and engine speed decreased. However, the engine continued to operate normally when an open-circuit fault occurred in a capacitor connected in parallel. Effects of the hardware faults in ECU on a vehicle are demonstrated; thereby software verification can be performed using vFMEA system.

Transient Vibration Simulation of Motor Gearbox Assembly Driven by a PWM Inverter

Predicting the vibration of a motor gearbox assembly driven by a PWM inverter in the early stages of development is demanding because the assembly is one of the dominant noise sources of electric vehicles (EVs). In this paper, we propose a simulation model that can predict the transient vibration excited by gear meshing, reaction force from the mount, and electromagnetic forces including the carrier frequency component of the inverter up to 10 kHz. By utilizing the techniques of structural model reduction and state space modeling, the proposed model can predict the vibration of assembly in the operating condition with a system level EV simulator. A verification test was conducted to compare the simulation results with the running test results of the EV.

Tracking Panel Movement during Stamping Process Using Advanced Optical Technology

Metal panels are comprehensively applied in the automotive industry. A significant issue with metal panels is the deflection when moving in the press line of the stamping process. Unpredictable deflection could result in the cut off of the press line. To control the deflection in a safe zone, finite element tools are used to simulate the panel transform process. However, the simulation requires experimental validation where conventional displacement measurement techniques could not satisfy the requirement of vast filed displacement and accuracy point tracking. In this study, multi-camera digital image correlation (DIC) systems have been developed to track the movement of panels during the press line of the stamping process. There are some advantages of applying the DIC system, including non-contact, full-field, high accuracy, and direct measurement techniques that provide the evaluation displacement of the metal panel and press line.

Tooth Mesh Modeling of Spur Gears with Tooth Root Crack Damage Using a Finite Element/Contact Mechanics Approach

Motivated by accurate representations in gear dynamics models, this work analyzes the force-deflection relationship between spur gear pairs when the gear teeth have tooth root cracks. A finite element/contact mechanics approach is used to accurately capture the elastic deformations of the gear mesh incorporating kinematic gear motion; elastic deflections of the teeth, root, and blank; and elastic contact between the mating gear teeth. Tooth root crack damage of fixed sizes are analyzed, and the resulting static transmission error and mesh stiffness are calculated. These FE/CM model outputs are relatively insensitive to important gear crack geometry, including the initial crack location, the path it follows, and its final location. Crack-induced changes in static transmission error and mesh stiffness are driven by the remaining amount of the tooth that is healthy. Calculations of average-slope and local-slope mesh stiffness are included because both are used in gear dynamic models.

Tooth Mesh Characterization of Spur Gear Pairs with Surface Pitting Damage

A finite element/contact mechanics (FE/CM) method is used to determine the tooth contact forces, static transmission error, and tooth pair stiffnesses for spur gear pairs that have pitting damage. The pitting damage prevents portions of the tooth surface from carrying load, which results in meaningfully different contact pressure distribution on the gear teeth and deformations at the mesh. Pits of elliptical shape are investigated. Parametric analyses are used to investigate the effect of pit width (along the tooth face) and height (along the tooth profile) on the gear tooth mesh interface. Pitting damage increases static transmission error and decreases tooth pair stiffness. Tooth contact forces differ only in the portions of the mesh cycle when multiple pairs of teeth are in contact and share the transmitted load. Pitting damage does not change the loads when only a single pair of teeth are in contact.

Time-Dependent Reliability Analysis Using a Modified Composite Limit State Approach

Recent developments in time-dependent reliability have introduced the concept of a composite limit state. The composite limit state method can be used to calculate the time-dependent probability of failure for dynamic systems with limit-state functions of input random variables, input random processes and explicit in time. The probability of failure can be calculated exactly using the composite limit state if the instantaneous limit states are linear, forming an open or close polytope, and are functions of only two random variables. In this work, the restriction on the number of random variables is lifted. The proposed algorithm is accurate and efficient for linear instantaneous limit state functions of any number of random variables. An example on the design of a hydrokinetic turbine blade under time-dependent river flow load demonstrates the accuracy of the proposed general composite limit state approach.

The Study of the Effective Contact Area of Suction Cup

As the industry moves further into the automotive age, the failure of the cup during the transportation of the parts during the assembly process is costly. Among them, the effective contact area of the suction cup could influence the significant availability of the pressure, which is necessary to investigate the truth. The essential objective for this research is trying to improve the effectiveness of the suction cups during gripers work in company’s industry. In this research, the real work condition is simulated by the experimental setup to find the influence of the effective contact area. In this paper, the proper methodology to measure the effective area by testing different size cups under different conditions is described. The results are verified by the digital image correlation (DIC) technique.

The Role of Automated FMEA in Automotive Reliability Improvement

An important challenge facing automotive Original Equipment Manufacturer's (OEMs) is to bring a product to the consumer that meets the Voice Of the Customer (VOC) with high reliability. Although not an explicitly stated requirement, the desire for highly reliable products is an implicit want of most, if not all customers. The specific challenge to an OEM is to develop products with high reliability under shortened design cycles, cost reduction initiatives, and pressures to produce products with focus market appeal. This paper evaluates the current situation, use, and overall effectiveness of Failure Modes & Effects Analysis (FMEA) and its role in improving the reliability of automotive products. The need for a semi-formal or formal methodology for identifying product failure modes is developed.

The Research on Edge Tearing with Digital Image Correlation

Material formability is a very important aspect in the automotive stamping, which must be tested for the success of manufacturing. One of the most important sheet metal formability parameters for the stamping is the edge tear-ability. In this paper, a novel test method has been present to test the aluminum sheet edge tear-ability with 3D digital image correlation (DIC) system. The newly developed test specimen and fixture design are also presented. In order to capture the edge deformation and strain, sample's edge surface has been sprayed with artificial speckle. A standard MTS tensile machine was used to record the tearing load and displacement. Through the data processing and evaluation of sequence image, testing results are found valid and reliable. The results show that the 3D DIC system with double CCD can effectively carry out sheet edge tear deformation. The edge tearing test method is found to be a simple, reliable, high precision, and able to provide useful results.

With the rapid development of computing technology, high-speed photography system and image processing recently, in order to meet growing dynamic mechanical engineering problems demand, a brief description of advances in recent research which solved some key problems of dynamic photo-elastic method will be given, including:(1) New digital dynamic photo-elastic instrument was developed. Multi-spark discharge light source was replaced by laser light source which was a high intensity light source continuous and real-time. Multiple cameras shooting system was replaced by high-speed photography system. The whole system device was controlled by software. The image optimization collection was realized and a strong guarantee was provided for digital image processing. (2)The static and dynamic photo-elastic materials were explored. The new formula and process of the dynamic photo-elastic model materials will be introduced. The silicon rubber mold was used without the release agent.

The Influence of Edge Quality on Edge Stretching Limit for Aluminum Alloy

This paper presents the measurement and analysis of the edge stretching limit of aluminum alloy using digital image correlation. The edge stretching limit, also known as the “edge thinning limit,” is the maximum thinning strain at a point of edge failure resulting from tension; which may be predisposed by edge quality. Edge fracture is a vital failure mode in sheet metal forming, however it is very difficult to measure. A previous study enabled the measurement of edge thinning strain by using advanced digital image correlation but it did not consider how the edge quality could affect the edge stretching limit of aluminum alloy. This paper continues to measure edge thinning strain by comparing polished to unpolished AA5754, thus determining the effect edge quality has on the edge stretching limit. To enable the measurement by optical method for a very long and thin sample, a notch is used to localize where edge failure occurs.

It is well understood that conditions encountered during racetrack driving are amongst the most severe to which vehicle braking systems can be subjected. High braking pressure is combined with enormous energy input and high temperatures for multiple braking events. Brake fade, degradation of brake pedal feel, and brake lining taper/overall wear are common results of racetrack usage. This paper focuses on how racetrack and high energy driving-type conditioning affects the performance of the brake caliper - in particular, its ability to maintain an even pressure distribution at all of its interfaces (pad to rotor, piston to pad backing plate, and housing to pad backing plate).

The residual stresses found in components are mainly due to thermal, mechanical and metallurgical changes of material. The manufacturing processes such as fabrication, assembly, welding, rolling, heat treatment, shot peening etc. generate residual stresses in material. The influence of residual stress can be beneficial or detrimental depending on nature and distribution of the residual stress in material. In general, the compressive residual stress can increase the fatigue life of material because it provides greater resistance for crack initiation and propagation. A significant number of improvements for residual stress measurement techniques have occurred in last few decades. The most popular technique of residual stress measurement is based on the principle of strain gage rosette and hole drilling (ASTM E837-01, destructive).

The Design Concept of the Duramax 6600 Diesel Engine

A new Diesel engine, called the Duramax 6600 (Fig.1), has been designed by Isuzu Motors (Isuzu) for an upcoming full-size General Motors (GM) pickup truck. It incorporates the latest Diesel technology in order to improve on the inherent strengths of a Diesel engine, such as fuel economy, torque and reliability, while also producing higher output, smoother driveability, and lower noise. The Duramax 6600 is an entirely new 90° V8 direct injection (DI) intercooled engine with a water-cooled turbocharger. Its fuel injection system employs a fully electronically controlled common rail system that has high-pressure injection capabilities. Isuzu had the design responsibility of the base engine, while GM Truck Group was responsible for designing the installation and packaging within the vehicle. Engine validation relied on Isuzu's proven validation process, in addition to GM Powertrain's expertise in engine validation.

Test of Inclined Double Beads on Aluminum Sheets

Draw beads are widely used in the binder of a draw die for regulating the restraining force and control the draw-in of a metal blank. Different sheet materials and local panel geometry request different local draw bead configurations. Even the majority of draw bead is single draw bead, the alternative double draw bead does have its advantages, such as less bending damage may be brought to the sheet material and more bead geometry features available to work on. In this paper, to measure the pulling force when a piece of sheet metal passing through a draw bead on an inclined binder, the AA5XXX and AA6XXX materials were tested and its strain were measured with a digital image correlation (DIC) system. Five different types of double bead configurations were tested. The beads are installed in a Stretch-Bend-Draw-System (SBDS) test device. The clearance between a male and a female bead is 10% thicker than the sheet material. A tensile machine was used to record the pulling force.

Tensile Deformation and Fracture of TRIP590 Steel from Digital Image Correlation

Quasi-static tensile properties of TRIP590 steels from three different manufacturers were investigated using digital image correlation (DIC). The focus was on the post-uniform elongation behavior which can be very different for steels of the same grade owing to different manufacturing processes. Miniature tensile specimens, cut at 0°, 45°, and 90° relative to the rolling direction, were strained to failure in an instrumented tensile stage. True stress-true strain curves were computed from digital strain gages superimposed on digital images captured from one gage section surface during tensile deformation. Microstructural phases in undeformed and fracture specimens were identified with optical microscopy using the color tint etching process. Fracture surface analyses conducted with scanning electron microscopy and energy dispersive spectroscopy were used to investigate microvoids and inclusions in all materials.

System Reliability-Based Design using a Single-Loop Method

An efficient approach for series system reliability-based design optimization (RBDO) is presented. The key idea is to apportion optimally the system reliability among the failure modes by considering the target values of the failure probabilities of the modes as design variables. Critical failure modes that contribute the most to the overall system reliability are identified. This paper proposes a computationally efficient, system RBDO approach using a single-loop method where the searches for the optimum design and for the most probable failure points proceed simultaneously. Specifically, at each iteration the optimizer uses approximated most probable failure points from the previous iteration to search for the optimum. A second-order Ditlevsen upper bound is used for the joint failure probability of failure modes. Also, an easy to implement active strategy set is employed to improve algorithmic stability.
