Unifying Value Methodology and Robust Design to Achieve Design for Six Sigma

The concept of product or system function is considered as described in the Taguchi System of Quality Engineering. The importance of transfer functions is also discussed and a review of conventional value analysis techniques is given. This paper proposes a combination of the principles of robust design and value methodology to enable on-target functionality and direct cost allocation early in the product development process. The discussion on integration of value analysis principles in robust design methodology is provided considering the six sigma environment.

Thermal Interface Materials Based on Anchored Carbon Nanotubes

The new devices and missions to achieve the aims of NASA's Science Mission Directorate (SMD) are creating increasingly demanding thermal environments and applications. In particular, the low conductance of metal-to-metal interfaces used in the thermal switches lengthen the cool-down phase and resource usage for spacecraft instruments. During this work, we developed and tested a vacuum-compatible, durable, heat-conduction interface that employs carbon nanotube (CNT) arrays directly anchored on the mating metal surfaces via microwave plasma-enhanced, chemical vapor deposition (PECVD). We demonstrated that CNT-based thermal interface materials have the potential to exceed the performance of currently available options for thermal switches and other applications.

The Modified Martempering and its Effect on the Impact Toughness of a Cold Work Tool Steel

The so-called Modified Martempering discussed in this work differs from the standard martempering by that the temperature of the quenching bath is below the Ms point. In spite of the fact the lower temperature increases the severity of quenching, this also usually avoids the bainite formation, and by this reason, it is possible to make a fair comparison between different processes, which result in different microstructures. The present study shows the results in terms of mechanical properties, impact resistance in special of a cold work tool steel class, after being heat treated by the isothermal modified martempering process, as well as a comparison with the conventional quenching and tempering process and the austempering as well.

Springback Prediction Using Combined Hardening Model

The main objective of this paper is to simulate the springback using combined kinematic/isotropic hardening model. Material parameters in the hardening model are identified by an inverse method. Three-point bending test is conducted on 6022-T4 aluminum sheet. Punch stroke, punch load, bending strain and bending angle are measured directly during the tests. Bending moments are then computed from these measured data. Bending moments are also calculated based on a constitutive model. Material parameters are identified by minimizing the normalized error between two bending moments. Micro genetic algorithm is used in the optimization procedure. Stress-strain curves is generated with the material parameters found in this way, which can be used with other plastic models. ABAQUS/Standard 5.8, which has the combined isotropic/kinematic hardening model, is used to simulate draw-bend of 6022-T4 series aluminum sheet. Absolute springback angles are predicted very accurately.

Simulation applied to compaction process in sintered components for product performance optimization

Sintered parts mechanical properties are very sensitive to final density, which inevitable cause an enormous density gradient in the green part coming from the compaction process strategy. The current experimental method to assess green density occurs mainly in set up by cutting the green parts in pieces and measuring its average density in a balance using Archimedes principle. Simulation is the more accurate method to verify gradient density and the main benefit would be the correlation with the critical region in terms of stresses obtained by FEA and try to pursue the optimization process. This paper shows a case study of a part that had your fatigue limit improved 1000% using compaction process simulation for better optimization.

Simulation and Identification of the Neck Muscle Activities During Head and Neck Flexion Whiplash

A previously developed finite element human head/cervical spine model was further enhanced to include the major muscles in the neck. The head/cervical spine model consists of the skull, C1-C7, disks, facets, and all the ligaments in this region. The vertebral bodies are simulated by deformable bodies and the soft tissues in the cervical spine are modeled by nonlinear anisotropic viscoelastic material. The motion segments in the cervical spine model were validated against three-dimensional cadaver test data reported in the literature. To simulate the passive and active muscle properties, the classical Hill muscle model was implemented in the LS-DYNA code and model parameters were based on measurements of cadaver neck musculature. The head/neck model was used to simulate a human volunteer flexion whiplash test reported in the literature. Simulation results showed that the neck muscle contraction and relaxation activities had a significant effect on the head/neck motion.

Research on Joining High Pressure Die Casting Parts by Self-Pierce Riveting (SPR) Using Ring-Groove Die Comparing to Heat Treatment Method

Nowadays, the increasing number of structural high pressure die casting (HPDC) aluminum parts need to be joined with high strength steel (HSS) parts in order to reduce the weight of vehicle for fuel-economy considerations. Self-Pierce Riveting (SPR) has become one of the strongest mechanical joining solutions used in automotive industry in the past several decades. Joining HPDC parts with HSS parts can potentially cause joint quality issues, such as joint button cracks, low corrosion resistance and low joint strength. The appropriate heat treatment will be suggested to improve SPR joint quality in terms of cracks reduction. But the heat treatment can also result in the blister issue and extra time and cost consumption for HPDC parts. The relationship between the microstructure of HPDC material before and after heat treatment with the joint quality is going to be investigated and discussed for interpretation of cracks initiation and propagation during riveting.

Parametric Optimization of Planetary Carrier for Durability

Planetary gear set is one of the most commonly used gear systems in automotive industry as they cater to high power density requirements. A simple planetary gear set consists of a sun gear, ring gear, planets and carrier which houses planet gears. Efficiency of a transmission is dependent upon performance of gear sets involved in power transfer to a great extent. Structural rigidity of a planetary carrier is critical in a planetary gear set as its deflection may alter the load distribution of gears in mesh causing durability and noise issues. Limited studies exist based on geometrical parameters of a carrier which would help a designer in selecting the dimensions at an early stage. In this study, an end to end automated FEA process based on DOE and optimization in Isight is developed. The method incorporates a workflow allowing for an update of carrier geometry, FE model setup, analysis job submission and post-processing of results.

Optimization of Metalcasting Design

Design optimization for functionality, and manufacturability was virtually impossible in the past. However, recent standardization of file storing formats resulted in seamless data transfer from one software package to another; thus, allowing integration of all facets of product design optimization. This paper describes a metalcasting design optimization process. It focuses on the design of cast parts according to functional requirements while optimizing shape with respect to structural integrity, while ascertaining that the part can be manufactured (cast) without defects.

Optimization for Shared-Autonomy in Automotive Swarm Environment

The need for greater capacity in automotive transportation (in the midst of constrained resources) and the convergence of key technologies from multiple domains may eventually produce the emergence of a “swarm” concept of operations. The swarm, a collection of vehicles traveling at high speeds and in close proximity, will require management techniques to ensure safe, efficient, and reliable vehicle interactions. We propose a shared-autonomy approach in which the strengths of both human drivers and machines are employed in concert for this management. A fuzzy logic-based control implementation is combined with a genetic algorithm to select the shared-autonomy architecture and sensor capabilities that optimize swarm operations.

Multi-Material Topology Optimization for Crashworthiness Using Hybrid Cellular Automata

Structures with multiple materials have now become one of the perceived necessities for automotive industry to address vehicle design requirements such as light-weight, safety, and cost. The objective of this study is to develop a design methodology for multi-material structures accountable for vehicle crash durability. The heuristic topology synthesis approach of Hybrid Cellular Automaton (HCA) framework is implemented to generate multi-material structures with the constraint on the volume fraction of the final design. The HCA framework is integrated with ordered-SIMP (solid isotropic material with penalization) interpolation, artificial material library, as well as statistical analysis of material distribution data to ensure a smooth transition between multiple practical materials during the topology synthesis.

Modeling of Nonlinear Elastomeric Mounts. Part 1: Dynamic Testing and Parameter Identification

A methodology for modeling elastomeric mounts as nonlinear lumped parameter models is discussed. A key feature of this methodology is that it integrates dynamic test results under different conditions into the model. The first step is to model the mount as a linear model that is simple but reproduces accurately results from dynamic tests under small excitations. Frequency Response Functions (FRF) enables systematic calculation of the parameters for the model. Under more realistic excitation, the mount exhibits non-linearity, which is investigated in the next step. For nonlinear structures, a simple and intuitive method is to use time-domain force-displacement (F-x) curves. Experiments to obtain the F-x curves involve controlling the displacement excitation and measuring the induced forces. From the F-x curves, stiffness and damping parameters are obtained with an optimization technique.

Methodology for Metalcasting Process Selection

Today, there are several hundreds of manufacturing processes available to the designer to choose from, and the number is constantly increasing. The ability to choose a manufacturing process for a particular user need set in the early stage of the design process is necessary. In metalcasting alone, there are over forty different processes with different capabilities. A designer can benefit from knowing the manufacturing process alternatives available to him. Inaccurate process selection can lead to financial losses and market share erosion. This paper discusses a methodology for selection of a metalcasting process based on a number of user specified attributes or requirements. A model of user requirements was developed and these requirements were matched with the capabilities of each metalcasting process. The metalcasting process which best meets these needs is suggested.

Magnesium Powertrain Mount Brackets: New Application of Material Being used in this Sub-System for Vehicle Mass Reduction

The need for fuel economy gains is crucial in todays automotive market. There is also growing interest and knowledge of greenhouse gases and their effect on the environment. Paulstra's magnesium powertrain brackets were a solution that was presented not just to reduce the weight of the engine mounting system (which was already under its weight target before magnesium introduction), but in response of the OEM's desire to further reduce the weight of the vehicle for CAFE and weight class impact. This new engine mounting system has three powertrain mount brackets that are high-pressure die cast AZ91D magnesium alloy. This paper will show that these brackets to have a dramatic weight reduction compared to the standard aluminum die-cast material that they replaced. This paper describes the process of approval: concept and material sign-off by the OEM, FEA for strength and modal performance, corrosion, and the final product.

Integration of Independent Front Axles for Gear Mesh Energy

The need for improved axle NVH integration has increased significantly in recent years with industry trends toward full-time and automatic four wheel drive (4wd) systems. Along with seamless 4wd operation, quiet performance has become a universal expectation. Axle gear-mesh noise can be transmitted to the vehicle passenger compartment through airborne paths (not discussed in this paper) and structure-borne paths (the focus of this paper.) A variety of mounting configurations are used in an attempt to provide improved axle isolation and reduce structure-borne transmission of gear-mesh noise. The configuration discussed in this paper is a 4-point vertical mount design for an Independent Front Drive Axle (IFDA). A significant benefit of this configuration is improved isolation in the range of drive torques where axle-related NVH issues typically exist.

Innovation Flow and Metrics Essentials

The innovation term has been so widely misused that the confusion observed among the companies trying to get themselves into the innovation realm is a common and natural consequence. The lack of understanding of the innovation dynamics, flow and metrics generally culminate in a non-well-thought implementation of innovation processes and policies that are usually tragic in the short term. The most common consequences are the loss of credibility of the innovation process in general among leaders and employees, and the loss of credibility of the company as an innovative company among suppliers, partners and customers, causing these companies to abandon this powerful tool and, as consequence, to limit their capabilities to compete in the future. In order to prevent this from happening, companies that were not built upon innovation will need to grow capability and change cultural priorities to match the demands of the innovation process.

This paper explains the basic principles behind two platform technologies that my research team has developed in the field of optical metrology and optical information processing: 1) high-speed 3D optical sensing; and 2) real-time 3D video compression and streaming. This paper will discuss how such platform technologies could benefit the automotive industry including in-situ quality control for additive manufacturing and autonomous vehicle systems. We will also discuss some of other applications that we have been working on such as crime scene capture in forensics.

Fatigue Tests of Un-Notched and Notched Specimens and Life Prediction Using a Variable Critical Distance Method

Fatigue is one of the most common failure mechanism in engineering structures. The statistical nature of fatigue life and the stress gradient are the two challenges among many while designing any component or structure for fatigue. Fatigue lives of the identical components exhibit the considerable variation under the same loading and operating conditions due to the difference in the material micro-structures and other uncontrolled parameters. Stress concentration at the notch causes stress gradient and therefore, applying the plane specimen results for actual engineering components with notches does not give quantitatively reliable results if the stress gradient effects are not considered. The objective of the work presented here was to carry out the fatigue tests of un-notched, U and V-notch specimens which were die cast using aluminum alloy (A380) and to obtain fatigue life using a variable critical distance method which considers the stress gradient due to the notch geometry.

Enhancing Mechanical Properties of Ductile Cast Iron Conrods through Different Heat Treatments

The Austempering heat treatment is a well-known solution to improve the mechanical properties of ductile cast irons, therefore being referred as 'ADI' (Austempered Ductile Iron). The improved mechanical properties of ADI's with respect to conventional ductile iron is attributed to its resulting microstructure, which contains mainly carbide-free bainite with stabilized retained austenite. More recently, ductile cast irons were submitted to another heat treatment, known as 'Quenching and Partitioning' (Q&P). In this case, the ductile cast iron is austenitized, quenched to a temperature between Mf and Ms temperatures and subsequently heated to a temperature above Ms in order to partition the carbon from the martensite to the remaining austenite. The resulting microstructure comprises mainly low carbon martensite, austenite (stabilized by the carbon partition) and carbide-free bainite. Such microstructure resulted in equal or better properties than ADI.

Better performance in fine-grain steel for transmission

Manual transmissions for passenger cars are facing pressures due to rapid growth of automatic transmissions, which already represents more than 60% of Brazil market, and from higher torque demand due to strict emission legislation, which turbo engines had presented great contribution to it. To solve this contradictory issue, gears with higher strength and lower cost have been studied to replacement Nickel by Niobium in the steels. Furthermore, this technology could be applied to solve the issues with electrified vehicle, where high torque, speed and lifetime are demanded pursued for gears. This study aimed to build prototypes and compare the S-N curves, fracture analysis, microstructure for three kinds of steels (QS4321 with Ni, QS1916 FG without Ni & with Nb and QS 1916 without Ni and Nb) in the condition carburized, hardened and tempered with and without shot peening.
