Wind Noise Source Characterization and How It Can Be Used To Predict Vehicle Interior Noise

Recent developments in the prediction of the contribution of wind noise to the interior SPL have opened a realm of new possibilities in terms of i) how the convective and acoustic sources terms can be identified, ii) how the interaction between the source terms and the side glass can be described and finally iii) how the transfer path from the sources to the interior of the vehicle can be modelled. This paper discusses in detail these three aspects of wind noise simulation and recommends appropriate methods to deliver required results at the right time based on i) simulation and experimental data availability, ii) design stage and iii) time available to deliver these results. Several simulation methods are used to represent the physical phenomena involved such as CFD, FEM, BEM, FE/SEA Coupled and SEA.

Volume and Pressure Considerations in Human Body Modeling

The initial presence and dynamic formation of internal voids in human body models have been subjects of discussion within the human body modeling community. The relevant physics of the human body are described and the importance of capturing this physics for modeling of internal organ interactions is demonstrated. Basic modeling concepts are discussed along with a proposal of simulation setups designed to verify model behavior in terms of volume and pressure between internal organs.

Voltec Battery Design and Manufacturing

In July 2007, GM announced that it would produce the Chevy Volt, the first high-production volume electric vehicle with extended range capability, by 2010. In January 2009, General Motors announced that the Chevrolet Volt's lithium ion Battery Pack, capable of propelling the Chevy Volt on battery-supplied electric power for up to 40 miles, would be designed and assembled in-house. The T-shaped battery, a subset of the Voltec propulsion system, comprises 288 cells, weighs 190 kg, and is capable of supplying over 16 kWh of energy. Many technical challenges presented themselves to the team, including the liquid thermal management of the battery, the fast battery pack development timeline, and validation of an unproven high-speed assembly process. This paper will first present a general overview of the approach General Motors utilized to bring the various engineering organizations together to design, develop, and manufacture the Volt battery.

Visualization and Analysis of Condensation in Exhaust Gas Recirculation Coolers

Cooled exhaust gas recirculation (EGR) is widely used in diesel engines to control engine-out NOx (oxides of nitrogen) emissions. A portion of the exhaust gases is re-circulated into the intake manifold of the engine after cooling it through a heat exchanger. EGR cooler heat exchangers, however, tend to lose efficiency and have increased pressure drop as deposit forms on the heat exchanger surface due to transport of soot particles and condensing species to the cooler walls. In this study, condensation of water vapor and hydrocarbons at the exit of the EGR cooler was visualized using a fiberscope coupled to a camera equipped with a complementary metal oxide semiconductor (CMOS) color sensor. A multi-cylinder diesel engine was used to produce a range of engine-out hydrocarbon concentrations. Both surface and bulk gas condensation were observed with the visualization setup over a range of EGR cooler coolant temperatures.

Virtual Seat Manufacturing and Testing for FMVSS 202a Backset Prediction

CAE capabilities have long been used for performing static and dynamic structural analysis during the seat design process. More recently, the soft parts of the seat including foams, trim and suspension have also been modeled with CAE. The purpose of this modeling is to better understand the physical phenomena which are involved in the sitting process, to enhance seat design knowledge, and to replace as much physical testing during the design process with virtual, CAE testing. This paper presents the first part of a multi-phased, both experimental and numerical project. The aim of this first stage is to assess the capabilities of a CAE methodology to predict FMVSS 202a backset. Based on CAD data, a finite element mesh of the seat was built. The mechanical behavior of all parts was characterized through experiments on material samples.

Virtual Seat Comfort Engineering through Hardness and Initial Softness Prediction

This paper presents the second part of a multi-phased, both experimental and numerical project, devoted to the use of Virtual Prototyping techniques for seat design. The aim of this stage is to assess the capabilities of a CAE methodology to predict some comfort-related mechanical parameters, such as overall hardness and plushness, as a base engineering approach to quantify an occupant perception of both long- and short-term comfort. For hardness, a simple human surrogate (SAE AM50 Buttock Form) is applied on the bottom cushion of a fully trimmed, current production FORD seat, following a load cycle. For initial softness, a round probe is indented at different locations of both backrest and bottom cushions, following loading cycles. The resulting load-deflection curves predicted by numerical simulation are in good agreement with the experimental ones.

Virtual Manufacturability Analyzer for Casting Components

There is an increasing demand in automated manufacturability analysis of metal castings at the initial stages of their design. This paper presents a system developed for virtual manufacturability analysis of casting components. The system can be used by a casting designer to evaluate manufacturability of a part designed for various manufacture processes including casting, heat treatment, and machining. The system uses computational geometrics and geometric reasoning to extract manufacturing features and geometry characteristics from a part CAD model. It uses an expert system and a design database consisting of metal casting, heat treatment and machining process knowledge and rules to present manufacturability analysis results and advice to the designer. Application of the system is demonstrated for the manufacturability assessment of automotive cast aluminum components.

Virtual Car Prototyping in Realistic Driving Environment: Examples of Deep Water Crossing and Heavy Rain Management

To develop future electrical and autonomous cars, it is important to virtually test the car in real driving circumstances, including on wet road or under heavy rain conditions. It is especially critical to check that no water prevents the sensors of the driving assistance systems or autonomous cars from working properly, that water intrusion does not disturb electrical equipment, and that the driver’s visibility remains good under rain condition. ESI Group has introduced the Finite Point Method (FPM) in Virtual Performance Solution (VPS) as a CFD mesh free module in order to simulate the interaction of water with the car structure. It was initially specialized for tank sloshing and water drain applications for car closures and is now extended to other application fields. The objective is to enable a holistic prediction of the car behavior under realistic driving conditions, using a virtual car prototype.

Virtual Assessment of Occupied Seat Vibration Transmissibility

This paper presents an integrated simulation process which has been performed in order to assess the riding comfort performance of a vehicle seat system virtually. Present methods of seat comfort design rely on the extensive testing of numerous hardware prototypes. In order to overcome the limitations of this expensive and time-consuming process, and to fasten innovation, simulation-based design has to be used to predict the seat comfort performance very early in the seat design process, leading to a drastic reduction in the number of physical prototypes. The accurate prediction of the seat transfer function by numerical simulation requires a complete simulation chain, which takes into account the successive stages determining the final seat behaviour when submitted to vibrations. First the manufacturing stresses inside the cushion, resulting from the trimming process, are computed.

Vehicle Acoustic Sensitivity Performance Using Virtual Engineering

In order to assess the possible ways of energy transfer from the various sources of excitation in a vehicle assembly to a given target location, frequency based substructuring technique and transfer path analysis are used. These methods help to locate the most important energy transfer paths for a specific problem, and to evaluate their individual effects on the target, thus providing valuable insight into the mechanisms responsible for the problem. The Source-Path-Receiver concept is used. The sources can be from the road surface, engine, transmission, transfer case, prop-shaft, differential, rotating components, chain drives, pumps, etc., and the receiver can be driver/passenger ears, steering column, seats, etc. This paper is devoted to identify the noise transfer paths and the force transmissibility among the interfaces of different components in the vehicle for the low to mid frequency range.

Variable and Fixed Airflow for Vehicle Cooling

This paper describes rationale for determining the apportionment of variable or ‘shuttered’ airflow and non-variable or static airflow through openings in the front of a vehicle as needed for vehicle cooling. Variable airflow can be achieved by means of a shutter system, which throttles airflow through the front end and into the Condenser, Radiator, and Fan Module, (CRFM). Shutters originated early in the history of the auto industry and acted as a thermostat [1]. They controlled airflow as opposed to coolant flow through the radiator. Two benefits that are realized today are aerodynamic and thermal gains, achieved by restricting unneeded cooling airflow. Other benefits exist and justify the use of shutters; however, there are also difficulties in both execution and practical use. This paper will focus on optimizing system performance and execution in terms of the two benefits of reduced aerodynamic drag and reduced mechanical drag through thermal control.

Validation of Combining Compressible CFD Results with Statistical Energy Analysis for Vehicle Interior Noise Simulation

Quality and refinement are of paramount importance for luxury vehicles. The rapid electrification of the automotive industry has increased the contribution of aeroacoustics to the consumer perception of sound quality. The ability to predict whole vehicle aeroacoustic interior noise is essential in the development of vehicles with an extraordinary acoustic environment. This publication summarises the development of a process to combine lattice Boltzmann computational fluid dynamics simulations, with a whole vehicle statistical energy analysis model, to predict the aeroacoustic contribution from all relevant sources and paths. The ability to quantify the relative contribution of glazing panels and path modifications was also investigated. The whole vehicle aeroacoustic interior noise predictions developed, were found to be within 2dB(A) of comparable test vehicle wind tunnel measurements, across a broad frequency range (250-5000 Hz).

VOLTEC Battery System for Electric Vehicle with Extended Range

Mid 2006 a study group at General Motors developed the concept for the electric vehicle with extended range (EREV),. The electric propulsion system should receive the electrical energy from a rechargeable energy storage system (RESS) and/or an auxiliary power unit (APU) which could either be a hydrogen fuel cell or an internal combustion engine (ICE) driven generator. The study result was the Chevrolet VOLT concept car in the North American Auto Show in Detroit in 2007. The paper describes the requirements, concepts, development and the performance of the battery used as RESS for the ICE type VOLTEC propulsion system version of the Chevrolet Volt. The key requirement for the RESS is to provide energy to drive an electric vehicle with “no compromised performance” for 40 miles. Extended Range Mode allows for this experience to continue beyond 40 miles.

Utilizing Finite Element Tools to Model Objective Seat Comfort Results

The comfort assessment of seats in the automotive industry has historically been accomplished by subjective ratings. This approach is expensive and time consuming since it involves multiple prototype seats and numerous people in supporting processes. In order to create a more efficient and robust method, objective metrics must be developed and utilized to establish measurable boundaries for seat performance. Objective measurements already widely accepted, such as IFD (Indentation Force Deflection) or CFD (Compression Force Deflection) [1], have significant shortcomings in defining seat comfort. The most obvious deficiency of these component level tests is that they only deal with a seats' foam rather than the system response. Consequently, these tests fail to take into account significant factors that affect seat comfort such as trim, suspension, attachments and other components.

Using Numerical Models within an SEA Framework

Statistical Energy Analysis (SEA) is widely used for modeling the vibro-acoustic response of large and complex structures. SEA makes simulations practical thanks to its intrinsic statistical approach and the lower computational cost compared to FE-based techniques. However, SEA still requires underlying models for subsystems and junctions to compute the SEA coefficients which appear in the power balance equations of the coupled system. Classically, such models are based on simplified descriptions of the structures to allow analytical or semi-analytical developments. To overcome this limitation, the authors have proposed a general approach to SEA which only requires the knowledge of impedances of the structures to compute SEA coefficients. Such impedances can always be computed from an accurate FE model of each component of a coupled system.

Use of a Hybrid FE-SEA Model of a Trimmed Vehicle to Improve the Design for Interior Noise

The Hybrid FE-SEA method has been used to create a fast/efficient model to predict structure-borne noise propagation in a fully trimmed vehicle over the frequency range from 200 to 1000 Hz. The method was highlighted along with the modeling process and extensive validation results in previously published papers [1-3]. The use of the model to analyze structure-borne noise in the full vehicle, and to design and evaluate the impact of counter measures was described. In this study, the Hybrid FE-SEA method is used identify potential design changes to improve the acoustic performance. First, results from a noise path analysis are used to identify key contributors to interior noise. Next, potential design strategies for reducing the interior noise are introduced along with implications on the model. Finally, sample prediction results illustrating the impact of design changes on interior noise levels are shown along with experimental validation results.

Usage of Telematics for Battery and Vehicle State Monitoring

This paper presents Telematics Battery Monitoring (TBM). TBM is a multi-faceted approach of collecting and analyzing electric power and vehicle data used to ultimately determine battery state of charge (SOC) and battery state of health (SOH) in both pre- and post-sale environments. Traditional methods of battery SOC analysis include labor intensive processes such as going out to the site of individual vehicle(s), gaining access to the vehicle battery, and then after the vehicle electrical system obtains its quiescent current level, performing a battery voltage check. This time-consuming manual method can practically only cover a small percentage of the vehicle population. In using the vehicle communication capabilities of Telematics, electric power and vehicle data are downloaded, compiled, and post-processed using decision-making software tools.

Understanding Work Task Assessment Sensitivity to the Prediction of Standing Location

Digital human models (DHM) are now widely used to assess worker tasks as part of manufacturing simulation. With current DHM software, the simulation engineer or ergonomist usually makes a manual estimate of the likely worker standing location with respect to the work task. In a small number of cases, the worker standing location is determined through physical testing with one or a few workers. Motion capture technology is sometimes used to aid in quantitative analysis of the resulting posture. Previous research has demonstrated the sensitivity of work task assessment using DHM to the accuracy of the posture prediction. This paper expands on that work by demonstrating the need for a method and model to accurately predict worker standing location. The effect of standing location on work task posture and the resulting assessment is documented through three case studies using the Siemens Jack DHM software.

Ultracapacitor Based Active Energy Recovery Scheme for Fuel Economy Improvement in Conventional Vehicles

In this paper, a low-cost means to improve fuel economy in conventional vehicles by employing ultracapacitor based Active Energy Recovery Buffer (AERB) scheme will be presented. The kinetic energy of the vehicle during the coast down events is utilized to charge the ultracapacitor either directly or through a dc-dc converter, allowing the voltage to increase up to the maximum permissible level. When the vehicle starts after a Stop event, the energy stored in the capacitor is discharged to power the accessory loads until the capacitor voltage falls below a minimum threshold. The use of stored capacitor energy to power the accessory loads relieves the generator torque load on the engine resulting in reduced fuel consumption. Two different topologies are considered for implementing the AERB system. The first topology, which is a simple add-on to the conventional vehicle electrical system, comprises of the ultracapacitor bank and the dc-dc converter connected across the dc bus.

Ultimate Load Capacity of Spot Welds Made of Ultra High Strength Steels

Spot welds have two separation modes: interfacial and button pullout. Most of existing publications [8,9,10,11,12] focused on button pullout. This is because for the same sheet metal and gage combination, button pullout leads to higher separation load than interfacial separation. With the push for lighter vehicles, high strength and ultra high strength steels are used. To further reduce mass, welding flanges are getting narrower. The welding tips are getting smaller. The weld nugget diameters are smaller as a result. The separation mode for certain load cases is no longer nugget pullout, but interfacial instead. This lowers the weld's maximum load capacity. In order for CAE simulated prediction to correlate to physical behaviors of vehicle structures, it is important to define and reconfirm separation criteria. New tests and analyses are necessary.
