A CAE Optimization Process for Vehicle High Frequency NVH Applications

A CAE SEA-based optimization process for the enhancement of vehicle high frequency NVH applications is developed and validated. The CAE simulation, based on statistical energy analysis (SEA) theory [1], has been used to analyze high frequency NVH responses for the vehicle sound package development. However, engineers have always faced two challenges during the vehicle SEA model development. One is to create a reliable SEA model, which is correlated well with hardware test data. The other is to have a systematic approach by using the correlated model to design effective and cost efficient sound package to improve vehicle interior quietness. The optimization process presented in this paper, which integrates analysis, design sensitivity, and optimization solver, has been developed to address the challenges and to serve the needs. A non-correlated Sport Utility Vehicle (SUV) and a correlated midsize car models were used to demonstrate the capability of the proposed optimization process.

A Comparison New Car Assessment Program NCAP Requirements and Procedures Around the World

The New Car Assessment Program (NCAP), introduced in 1979 by the U.S. National Highway Traffic Safety Administration, is a vehicle safety rating system that conducts crash test and provides motoring consumers with an assessment of the safety performance of new cars. Similar programs were then developed around the world, initially for Europe (EuroNCAP), Australia (ANCAP), Japan (JNCAP), China (CNCAP) and Korea (KNCAP). NCAP most recently reached Latin America (LatinNCAP) and Southeast Asia (AseanNCAP). Although the roots are similar, many NCAP programs have significant differences on the test procedures and rating schemes. This paper is a comparative analysis of the recent NCAP protocols to highlight the most important technical differences.

A Comprehensive Study of Door Slam

As part of an ongoing technical collaboration between Ford and Rouge Steel Company, a comprehensive study of door slam event was undertaken. The experimental phase of the project involved measurements of accelerations at eight locations on the outer panel and strains on six locations of the inner panel. Although slam tests were conducted with window up and window down, results of only one test is presented in this paper. The CAE phase of the project involved the development of suitable “math” model of the door assembly and analysis methodology to capture the dynamics of the event. The predictability of the CAE method is examined through detailed comparison of accelerations and strains. While excellent agreement between CAE and test results of accelerations on the outer panel is obtained, the analysis predicts higher strains on the inner panel than the test. In addition, the tendency of outer panel to elastically buckle is examined.

A Matrix Array Technique for Evaluation of Adhesively Bonded Joints

Adhesive bonding technology is playing an increasingly important role in automotive industry. Ultrasonic evaluation of adhesive joints of metal sheets is a challenging problem in Non-Destructive Testing due to the large acoustic impedance mismatch between metal and adhesive, variability in the thickness of metal and adhesive layers, as well as variability in joint geometry. In this paper, we present the results from a matrix array of small flat ultrasonic transducers for evaluation of adhesively bonded joints in both laboratory and production environments. The reverberating waveforms recorded by the array elements are processed to obtain an informative parameter, whose two-dimensional distribution can be presented as a C-scan. Energy of the reflected waveform, normalized with respect to the energy obtained from an area with no adhesive, is a robust parameter for discriminating "adhesive/no-adhesive" regions.

A Methodology of Real-World Fuel Consumption Estimation: Part 1. Drive Cycles

To assess the fuel consumption of vehicles, three sets of input data are required; drive cycles, vehicle parameters, and environmental conditions. As the first part of a series of studies on real-world fuel consumption, this study focuses on the drive cycles. In principle, drive cycles should represent real-world usage. Some of them aim at a specific usage such as a city driving condition or an aggressive driving style. However, the definition of city or aggressive driving is very subjective and difficult to quantitatively correlate with the real-world usage. This study proposes a methodology to quantify the speed and dynamics of drive cycles, or vehicle speed traces in general, against the real-world usage. After reviewing parameter sets found in other studies, relative cubic speed (RCS) and positive kinetic energy (PKE) are selected to represent the speed and dynamics through energy flow balance at the wheels.

A New Approach of Generating Travel Demands for Smart Transportation Systems Modeling

The transportation sector is facing three revolutions: shared mobility, electrification, and autonomous driving. To inform decision making and guide smart transportation system development at the city-level, it is critical to model and evaluate how travelers will behave in these systems. Two key components in such models are (1) individual travel demands with high spatial and temporal resolutions, and (2) travelers’ sociodemographic information and trip purposes. These components impact one’s acceptance of autonomous vehicles, adoption of electric vehicles, and participation in shared mobility. Existing methods of travel demand generation either lack travelers’ demographics and trip purposes, or only generate trips at a zonal level. Higher resolution demand and sociodemographic data can enable analysis of trips’ shareability for car sharing and ride pooling and evaluation of electric vehicles’ charging needs.

A New Experimental Methodology to Estimate Chassis Force Transmissibility and Applications to Road NVH Improvement

The performance of structure-borne road NVH can be cascaded down to three major systems: 1) vehicle body structure, 2) chassis/suspension, 3) tire/wheel. The forces at the body attachment points are controlled by the isolation efficiency of the chassis/suspension system and the excitation at the spindle/knuckle due to the tire/road interaction. The chassis force transmissibility is a metric to quantify the isolation efficiency. This paper presents a new experimental methodology to estimate the chassis force transmissibility from a fully assembled vehicle. For the calculation of the transmissibility, the spindle force/moment estimation and the conventional Noise Path Analysis (NPA) methodologies are utilized. A merit of the methodology provides not only spindle force to body force transmissibility but also spindle moment to body force transmissibility. Hence it enables us to understand the effectiveness of the spindle moments on the body forces.

A New Experimental Methodology to Estimate Tire/Wheel Blocked Force for Road NVH Application

Past studies have shown that NVH CAE tire model quality is not adequate to correctly capture a mid-frequency range (100-300 Hz). A new methodology has been developed to estimate tire forces that are independent of dynamic characteristics of vehicle suspension and rig test fixture. The forces are called tire blocked forces and defined as a force generated by a tire/wheel system whose boundary condition is constrained. The tire blocked force is estimated by removing the dynamic effect of the tire force measurement fixture. The blocked forces can be applied to CAE models to predict vehicle road NVH responses. This new method can also be used as a target setting tool. Tire suppliers can check the blocked tire forces from the rig testing data against a force target before they submit tires to automotive manufacturers for evaluations on a prototype vehicle.

A Nonlinear Slip Ratio Observer Based on ISS Method for Electric Vehicles

Knowledge of the tire slip ratio can greatly improve vehicle longitudinal stability and its dynamic performance. Most conventional slip ratio observers were mainly designed based on input of non-driven wheel speed and estimated vehicle speed. However, they are not applicable for electric vehicles (EVs) with four in-wheel motors. Also conventional methods on speed estimation via integration of accelerometer signals can often lead to large offset by long-time integral calculation. Further, model uncertainties, including steady state error and unmodeled dynamics, are considered as additive disturbances, and may affect the stability of the system with estimated state error. This paper proposes a novel slip ratio observer based on input-to-state stability (ISS) method for electric vehicles with four-wheel independent driving motors.

A Parametric Approach for Vehicle Frame Structure Dynamics Analysis

The capability to drive NVH quality into vehicle frame design is often compromised by the lack of available predictive tools that can be developed and applied within the timeframe during which key architectural design decisions are required. To address this need, a new parametric frame modeling approach was developed and is presented in this paper. This fully parameterized model is capable of fast modal, static stiffness & weight assessments, as well as DSA/optimization for frame design changes. This tool has been proven to be effective in improving speed, quality and impact of NVH hardware decisions.

The world urbanization is growing rapidly, bringing many challenges for people to move in dense metropolitan regions. Public transportation is not able to attend the whole demand, and individual transportation modes are struggling with traffic congestion and stringent regulations to reduce its attractiveness, such as the license plate restriction in São Paulo. On the other hand, enablers like smartphones mass penetration, GPS connected services and shared economy have opened space to a whole new range of possible solutions to improve people perception on urban mobility. This work aims to evaluate the modal choice behavior models and understand the success factor of current mobility solutions in the city of São Paulo. The data available through origin/destination researches will be used to validate the models used in this work.

A Statistical Approach for Correlation/Validation of Hot-Soak Terminal Temperature of a Vehicle Cabin CFD Model

A Design for Six Sigma (DFSS) statistical approach is presented in this report to correlate a CFD cabin model with test results. The target is the volume-averaged hot-soak terminal temperature. The objective is to develop an effective correlation process for a simplified CFD cabin model so it can be used in practical design process. It is, however, not the objective in this report to develop the most accurate CFD cabin model that would be too expensive computationally at present to be used in routine design analysis. A 3-D CFD model of a vehicle cabin is the central part of the computer modeling in the development of automotive HVAC systems. Hot-soak terminal temperature is a thermal phenomenon in the cabin of a parked vehicle under the Sun when the overall heat transfer reaches equilibrium. It is often part of the simulation of HVAC system operation.

A Statistical Approach to Assess the Impact of Road Events on PHEV Performance using Real World Data

Plug in hybrid electric vehicles (PHEVs) have gained interest over last decade due to their increased fuel economy and ability to displace some petroleum fuel with electricity from power grid. Given the complexity of this vehicle powertrain, the energy management plays a key role in providing higher fuel economy. The energy management algorithm on PHEVs performs the same task as a hybrid vehicle energy management but it has more freedom in utilizing the battery energy due to the larger battery capacity and ability to be recharged from the power grid. The state of charge (SOC) profile of the battery during the entire driving trip determines the electric energy usage, thus determining overall fuel consumption.

The automotive industry is facing many significant challenges that go far beyond the design and manufacturing of automobile products. Connected, autonomous and electric vehicles, smart cities, urbanization and the car sharing economy all present challenges in a fast-changing environment which the automotive industry must adapt to. Cars no longer are just standalone systems, but have become constituent systems (CS) in larger System of Systems (SoS) context. This is reflected in the emergence of several acronyms such as vehicle-to-everything (V2X), vehicle-to-vehicle (V2V), vehicle-to-infrastructure (V2I), and vehicle-to-grid (V2G) expressions. System of Systems are defined systems of interest whose elements (constituent systems) are managerially and operationally independent systems. This interoperating and/or integrated collection of constituent systems usually produce results unachievable by the individual systems alone, for example the use of car batteries as virtual power plants.

Accuracy of Powertrain Control Module (PCM) Event Data Recorders

The primary purpose of this paper is to evaluate the accuracy of speed data recorded in the Ford PCM under steady state conditions. The authors drove 3 different test vehicles at 5 different steady state speeds from 48 to 113 kph (30 to 70 mph), making 6 runs at each speed. The authors collected PCM data after each run. For the first vehicle a GPS based Racelogic VBOX III was used to measure speed. For the second and third vehicle a purpose built speed trap with .0001 second resolution was used. The authors compare the readings and calculated differences and statistical limits. The secondary purpose is to deliberately create conditions that could result in errors of speed measured, document the conditions, and to quantify the error.

The NVH perception of a vehicle customer is the sum of contributions from various forces and its paths, structure and airborne. Each contribution is the product of an input force and body sensitivity. The tactile and acoustic transfer functions measurements determine how much of the input forces will reach to the costumer. Input points are suspension systems, powertrain and exhaust attachment points. Equivalent stiffness of these points is also determined on this test. This metric is used on target settings or to optimize body structure design at an early stage.

Active Yaw Control of a Vehicle using a Fuzzy Logic Algorithm

Yaw rate of a vehicle is highly influenced by the lateral forces generated at the tire contact patch to attain the desired lateral acceleration, and/or by external disturbances resulting from factors such as crosswinds, flat tire or, split-μ braking. The presence of the latter and the insufficiency of the former may lead to undesired yaw motion of a vehicle. This paper proposes a steer-by-wire system based on fuzzy logic as yaw-stability controller for a four-wheeled road vehicle with active front steering. The dynamics governing the yaw behavior of the vehicle has been modeled in MATLAB/Simulink. The fuzzy controller receives the yaw rate error of the vehicle and the steering signal given by the driver as inputs and generates an additional steering angle as output which provides the corrective yaw moment.

An Efficient Trivial Principal Component Regression (TPCR)

Understanding a system behavior involves developing an accurate relationship between the explanatory (predictive) variables and the output response. When the observed data is ill-conditioned with potential collinear correlations among the measured variables, some of the statistical methods such as least squared method (LSM) fail to generate good predictive models. In those situations, other methods like Principal Component Regression (PCR) are generally applicable. Additionally, the PCR reduces the dimensionality of the system by making use of covariance relationship among the variables. In this paper, an improved regression method over PCR is proposed, which is based on the Trivial Principal Components (TPC). The TPC regression (TPCR) makes use of the covariance of the output response and predictive variables while extracting principal components. A new method of selecting potential principal components for variable reduction in TPCR is also proposed and validated.

An Indirect Occupancy Detection and Occupant Counting System Using Motion Sensors

This paper proposes a low-cost but indirect method for occupancy detection and occupant counting purpose in current and future automotive systems. It can serve as either a way to determine the number of occupants riding inside a car or a way to complement the other devices in determining the occupancy. The proposed method is useful for various mobility applications including car rental, fleet management, taxi, car sharing, occupancy in autonomous vehicles, etc. It utilizes existing on-board motion sensor measurements, such as those used in the vehicle stability control function, together with door open and closed status. The vehicle’s motion signature in response to an occupant’s boarding and alighting is first extracted from the motion sensors that measure the responses of the vehicle body. Then the weights of the occupants are estimated by fitting the vehicle responses with a transient vehicle dynamics model.
