Wind Tunnel-to-Road Aerodynamic Drag Correlation

A comprehensive test program was conducted to correlate aerodynamic drag measurements from the General Motors Aerodynamics Laboratory with coastdown results. An improved method of coastdown testing was used to minimize the sources of error in determining aerodynamic drag. Several vehicles were tested, covering a large range of aerodynamic drag values, representative of current and future production vehicles. Wind tunnel and coastdown results were determined to be in good agreement, with an average drag coefficient difference of only. 008 (2%).

Wind Noise and Drag Optimization Test Method for Sail-Mounted Exterior Mirrors

An L18 Taguchi-style Design of Experiments (DOE) with eight factors was used to optimize exterior mirrors for wind noise and drag. Eighteen mirror properties were constructed and tested on a full size greenhouse buck at the Lockheed low-speed wind tunnel in Marietta, GA. Buck interior sound data and drag measurements were taken at 80 MPH wind speed (0° yaw angle). Key wind noise parameters were the fore/aft length of mirror housing and the plan view angle of the mirror housing's inboard surface. Key drag parameters were the fore/aft length of the mirror housing, the cross-section shape of the mirror pedestal, and the angle of the pedestal (relative to the wind).

Wake Structures of Rectangular Bodies with Radiused Edges Near a Plane Surface

Almost all published results of wake measurements for ground vehicles or similar shapes have included very limited information on streamwise development of wake structures. This is typically a result of the fact that the wake measurements have been conducted as parts of particular vehicle development efforts. So the focus has been on the incremental changes in the wakes associated with alternative geometries or buildup of various parts. The objectives are typically reached by limiting the surveys to a single streamwise plane. The present study, by contrast, is a study of wake development for a series of relatively simple rectangular shapes with radiused edges with a systematic variation in the ratio of height to width or “Aspect Ratio”.

AS a basis for the analyses of this symposium, a hypothetical car has been used to evaluate the engine power distribution in performance. Effects of fuel,-engine accessories, and certain car accessories are evaluated. The role of the transmission in making engine power useful at normal car speeds is also discussed. Variables encountered in wind and rolling resistance determinations are reevaluated by improved test techniques. Net horsepower of the car in terms of acceleration, passing ability and grade capability are also summarized.

Virtual Methods for Water Management in Automotive Structures

The requirements of the automotive industry move along due to product competitiveness and this contributes to increase complexity in the requirements for evaluation. Simulation tools play a key role thanks to their versatility and multiple physical phenomena that can be represented. The axis of analysis for this paper is the problem of the interaction of airflow and water flow in the cowl/plenum/leaf screen components. Airflow is represented by HVAC system operating and water flow by the vehicle in torrential rain. Initially, one simulation is evaluated at a time, in one side, the airflow entering the HVAC system in which the amount of air entering is monitored and pressure drop, on the other, the water simulation on the vehicle, both using a Lagrangian CFD model (using with tools such as STAR CCM+® or Ansys Fluent®) Due to this, a CFD methodology was developed to evaluate the interaction of air and water flow.

Virtual Chip Test and Washer Simulation for Machining Chip Cleanliness Management Using Particle-Based CFD

Metal cutting/machining is a widely used manufacturing process for producing high-precision parts at a low cost and with high throughput. In the automotive industry, engine components such as cylinder heads or engine blocks are all manufactured using such processes. Despite its cost benefits, manufacturers often face the problem of machining chips and cutting oil residue remaining on the finished surface or falling into the internal cavities after machining operations, and these wastes can be very difficult to clean. While part cleaning/washing equipment suppliers often claim that their washers have superior performance, determining the washing efficiency is challenging without means to visualize the water flow. In this paper, a virtual engineering methodology using particle-based CFD is developed to address the issue of metal chip cleanliness resulting from engine component machining operations. This methodology comprises two simulation methods.

Vehicle Underbody Thermal Simulation Using Computational Fluid Dynamics

This study was initiated to evaluate the thermal characteristics of a vehicle underbody using math-based computational fluid dynamics (CFD) simulation based on 3-D configuration. Simulations without heat shields were carried out for different vehicle operating conditions which placed several areas at risk of exceeding their thermal design limits. Subsequently, simulations with several heat shield designs were performed. Results show that areas at risk without shields are well within thermal design limits when shielded. Part of the CFD simulation results were compared with experimental data, with reasonable correlation. The CFD approach can provide useful design information in a very short time frame.

Vehicle Glass Design Optimization Using a CFD/SEA Model

A new methodology to predict vehicle interior wind noise using CFD results has been developed. The CFD simulation replaces wind tunnel testing for providing flow field information around vehicle greenhouse. A loadcase model based on the CFD results is used to excite an SEA vehicle model. This new approach has been demonstrated on a production vehicle with success for the frequency range of 250-10K Hz. The CAE prediction of interior wind noise agrees within 0.2 sones from wind tunnel testing. The model has been used to evaluate wind noise performance with different door glass design parameters. A glass thickness change from 3.8 mm to 4.8 mm results in 1.1 sones improvement, which agrees well to 1.4 sones improvement from testing. Laminated glass with about 3 times higher damping results in 2.5 sones improvement. This methodology using CFD results can be used in the early stage of product development to impact designs.

Vehicle Cross Wind Air Flow Analysis

CFD (Computational Fluid Dynamics) has been used to analyze vehicle air flow. In cross wind conditions an asymmetrical flow field around the vehicle is present. Under these circumstances, in addition to the forces present with symmetric air flow (drag and lift forces and pitching moment), side forces and moments (rolling and yawing) occur. Issues related to fuel economy, driveability, sealing effects (caused by suction exerted on the door), structural integrity (sun roof, spoiler), water management (rain deposit), and dirt deposit (shear stress) have been investigated. Due to the software developments and computer hardware improvements, results can be obtained within a reasonable time frame with excellent accuracy (both geometry and analytical solution). The flow velocity, streamlines, pressure field, and component forces can be extracted from the analysis results through visualization to identify potential improvement areas.

Validation of SEA Wind Noise Model for a Design Change

A wind noise model of a vehicle has been developed using Statistical Energy Analysis (SEA) with measured turbulent pressure data as the source input. Empirical formulas are used to scale the input data for changes in flow and design parameters. Wind tunnel tests have been conducted on a standard and modified vehicle to validate the SEA model and the input scaling. The results show good correlation with both the exterior turbulent pressure levels and the interior sound pressure levels across the audio frequency range.

Update on the Developments of the SAE J2334 Laboratory Cyclic Corrosion Test

The Corrosion Task Force of the Automotive/Steel Partnership has developed the SAE J2334 cyclic laboratory test for evaluating the cosmetic corrosion resistance of auto body steel sheet. [Ref. 1] Since the publishing of this test in 1997, further work has improved the precision of J2334. In this paper, the results of this work along with the revisions to the J2334 test will be discussed.

Understanding of Intake Cam Phasing Effects on the Induction and Fuel-Air Mixing in a DISI Engine

Variable Cam Timing (VCT) has been proven to be a very effective method in PFI (Port Fuel Injection) engines for improved fuel economy and combustion stability, and reduced emissions. In DISI (Direct Injection Spark Ignition) engines, VCT is applied in both stratified-charge and homogeneous charge operating modes. In stratified-charge mode, VCT is used to reduce NOx emission and improve combustion stability. In homogeneous charge mode, the function of VCT is similar to that in PFI engines. In DISI engine, however, the VCT also affects the available fuel-air mixing time. This paper focuses on VCT effects on the induction process and the fuel-air mixing homogeneity in a DISI engine. The detailed induction process with large exhaust-intake valve overlap has been investigated with CFD modeling. Seven characteristic sub-processes during the induction have been identified. The associated mechanism for each sub-process is also investigated.

Uncertainty Analysis of Aerodynamic Coefficients in an Automotive Wind Tunnel

This paper presents an uncertainty analysis of aerodynamic force and moment coefficients for production vehicles in an automotive wind tunnel. The analysis uses a Monte Carlo numerical simulation technique. Emphasis is placed on defining the elemental random and systematic uncertainties from the tunnel’s instrumentation, understanding how they propagate through the data reduction equations and under what conditions specific elemental error sources are or are not important, and how the approach to data reduction influences the overall uncertainties in the coefficients. The results of the analysis are used to address the issue of averaging time in the context of maintaining a maximum allowable uncertainty level. Also, a maximum error requirement in the vehicle’s installation is suggested to allow the use of rapid but approximate vehicle alignment methods without incurring errors that exceed the data uncertainty. Observed reproducibility results are presented spanning a 16 month period.

Unburned Hydrocarbon Emissions from Stratified Charge Direct Injection Engines

The sources of unburned hydrocarbon (UHC) emissions in direct injection stratified charge engines are presented. Whereas crevices in the combustion chamber are the primary sources of UHC emissions in homogeneous charge engines, lean quenching and liquid film layers dominate UHC emissions in stratified charge operation. Emissions data from a single cylinder engine, operating in stratified charge mode at a low speed / light load condition is summarized. This operating point is interesting in that liquid film formation, as evidenced by smoke emissions, is minimal, thus highlighting the lean quenching process. The effects of operating parameters on UHC emissions are demonstrated via sweeps of spark advance, injection timing, manifold pressure, and swirl level. The effects of EGR dilution are also discussed. Spark advance is shown to be the most significant factor in UHC emissions. A semi-empirical model for UHC emissions is presented based on the analysis of existing engine data.

Two-Phase MRF Model for Wet Clutch Drag Simulation

Wet clutch packs are widely used in today’s automatic transmission systems for gear-ratio shifting. The frictional interfaces between the clutch plates are continuously lubricated with transmission fluid for both thermal and friction management. The open clutch packs shear transmission fluid across the rotating plates, contributing to measurable energy losses. A typical multi-speed transmission includes as many as 5 clutch packs. Of those, two to three clutches are open at any time during a typical drive cycle, presenting an opportunity for fuel economy gain. However, reducing open clutch drag is very challenging, while meeting cooling requirements and shift quality targets. In practice, clutch design adjustment is performed through trial-and-error evaluation of hardware on a test bench. The use of analytical methodologies is limited for optimizing clutch design features due to the complexity of fluid-structure interactions under rotating conditions.

Turbocharger Centrifugal Compressor Casing Treatment for Improved BPF Noise Using Computational Fluid Dynamics

The conventional ported shroud recirculation casing treatment elevates narrowband noise at blade pass frequency. A new ported shroud recirculating casing treatment was implemented in Ford’s 3.5L turbo gas engine as Noise Vibration and Harshness (NVH) counter measure to reduce whoosh (broadband flow noise) noise without elevating narrowband noise at blade pass frequency. The new ported shroud design incorporates holes between the main and secondary recirculating passage and a slight cross-sectional area reduction just upstream of the impeller. These design features reduce whoosh noise without elevating the first order and the sixth order tonal noise at blade pass frequency. The new ported shroud design decreases narrowband tonal noise sound pressure level by 3-6 dB in the low to mid flow region compared to the baseline design. Computational Fluid Dynamics (CFD) tools were used to develop this casing treatment design.

Transmission Main Control Orifice Flow Characteristics and Correlations

In this paper we describe the application of a CFD methodology to characterize the orifice flows over a wide range of flow conditions with various geometrical features commonly found in hydraulic control systems. There are three objectives in carrying out this study. First, apply CFD analyses to provide physical insight into the orifice flow physics and clarify the use of relevant engineering parameters critical to hydraulic control applications. Second, quantify orifice discharge coefficient with respect to orifice diameter ratio, cross-sectional shape, plate thickness, orifice entrance and exit geometries. Third, support physical test and establish building block elements for hydraulic system modeling. The results obtained from CFD calculations agree very well with available data published in professional handbooks and fluid mechanics related textbooks, especially in the high Reynolds number flow regime.

Transient CFD Simulations of a Bell Sprayer

A methodology is developed that incorporates high resolution CFD flowfield information and a particle trajectory simulation, aimed at addressing Paint Transfer Efficiency (PTE) for bell sprayers. Given a solid model for the bell sprayer, the CFD simulation, through automeshing, determines a high resolution Cartesian volume mesh (14-20 million cells). With specified values of the initial shaping air, transient and steady-state flow field information is obtained. A particle trajectory visualization tool called SpraySIM uses this complicated flowfield information to determine the particle trajectories of the paint particles under the influence of drag, gravity and electrostatic potential. The sensitivity of PTE on shaping air velocity, charge-to-mass ratio, potential, and particle diameter are examined.

Towards a Standardized Assessment of Automotive Aerodynamic CFD Prediction Capability - AutoCFD 2: Ford DrivAer Test Case Summary

The 2nd Automotive CFD Prediction workshop (AutoCFD2) was organized to improve the state-of-the-art in automotive aerodynamic prediction. It is the mission of the workshop organizing committee to drive the development and validation of enhanced CFD methods by establishing publicly available standard test cases for which high quality on- and off-body wind tunnel test data is available. This paper reports on the AutoCFD2 workshop for the Ford DrivAer test case. Since its introduction, the DrivAer quickly became the quasi-standard for CFD method development and correlation. The Ford DrivAer has been chosen due to the proven, high-quality experimental data available, which includes integral aerodynamic forces, 209 surface pressures, 11 velocity profiles and 4 flow field planes. For the workshop, the notchback version of the DrivAer in a closed cooling, static floor test condition has been selected.
