“Multi Vector” Field of View Design Tool

A multi vector design tool to accurately predict instrument panel obscuration was developed to insure that critical legal displays in vehicles are not obscured. The concept provides for a computer generated light source shaped to replicate the human eyes. The light source is then projected onto a 3D math based arrangement and the resultant shadows are visible on the instrument panel surface and its displays. Design studios require criteria for the placement of the instrument cluster gages and displays, various controls, switches, and steering column stalks before an interior theme can be completed. Therefore, instrument panel obscuration and visibility must be determined early in the design process. The obscured areas are a function of the instrument panel surface, steering wheel rim, hub, spokes, and the location of the driver's eyes. This light source method allows engineers and designers the ability to quickly determine obscured areas.

e-Thermal: Automobile Air-Conditioning Module

e-Thermal is a vehicle level thermal analysis tool developed by General Motors to simulate the transient performance of the entire vehicle HVAC and Powertrain cooling system. It is currently in widespread (global) use across GM. This paper discusses the details of the air-conditioning module of e-Thermal. Most of the literature available on transient modeling of the air conditioning systems is based on finite difference approach that require large simulation times. This has been overcome by appropriately modeling the components using Sinda/Fluint. The basic components of automotive air conditioning system, evaporator, condenser, compressor and expansion valve, are parametrically modeled in Sinda/Fluint. For each component, physical characteristics and performance data is collected in form of component data standards. This performance data is used to curve fit parameters that then reproduce the component performance.

Wear Test Method for Developing Plastic Materials for Applications Wherein a Plastic Part is Rotating or Reciprocating Against a Metal Surface

The wear test introduced in this paper can be used to determine and rank PV (pressure time velocity) capability of plastic materials for applications where a plastic part is rotating or reciprocating against a metal surface. It provides an accelerated test method to evaluate the wear performance of plastic materials. A single test can provide tribological information at multiple PV conditions. The tribological information obtained from this method includes coefficient of friction, PV (pressure times velocity) limits, and interface temperature profile. This test is currently used by General Motors Corporation to develop plastic materials for transmission thrust washer and dynamic seal applications. The test is running in two sequences (A & B), capable of a PV range from 50,000 psi-ft/min 500,000 psi-ft/min, under dry conditions. The PV steps in sequence A are combinations of high pressure and low velocity - for applications where high loads are expected, such as thrust washers.

Vibration Qualification Test of an Aircraft Piccolo Tube Using Multiple-Input-Multiple-Output Control Technology

Wing Anti-Icing Systems (WAIS) are integral part of a wing design. Their presence ensures safety in all-weather conditions. In standard designs, the WAIS are fitted in the slat internal structure and runs throughout its span in between the ribs. Given its critical function, such a system has to pass qualification test. The test specification is dictated by international standards. In the case discussed in this article, the standard adopted is the RTCA DO-160G “Environmental Conditions and Test Procedures for Airborne Equipment”. In particular, the work presented here concerns with the Vibration environmental test. The standard prescribes a number of dynamic tests to be carried out on the AIS: random, shock and sine excitation tests have to be performed in order to study their effect on the parts composing the Anti-Icing System. The standard prescribes vibration levels at the attachment locations of the AIS to the wings' ribs.

Vehicle Level Brake Drag Target Setting for EPA Fuel Economy Certification

The strong focus on reducing brake drag, driven by a historic ramp-up in global fuel economy and carbon emissions standards, has led to renewed research on brake caliper drag behaviors and how to measure them. However, with the increased knowledge of the range of drag behaviors that a caliper can exhibit comes a particularly vexing problem - how should this complex range of behaviors be represented in the overall road load of the vehicle? What conditions are encountered during coastdown and fuel economy testing, and how should brake drag be measured and represented in these conditions? With the Environmental Protection Agency (amongst other regulating agencies around the world) conducting audit testing, and the requirement that published road load values be repeatable within a specified range during these audits, the importance of answering these questions accurately is elevated. This paper studies these questions, and even offers methodology for addressing them.

Vehicle Dash Mat SEA Modeling and Correlation

The dash mat is one of the most important acoustic components in the vehicle for both powertrain noise and road noise attenuation. To optimize acoustic performance and mass requirements in the advanced development stage, analytical modeling is essential. The development of a detailed Statistical Energy Analysis (SEA) model of a dash mat is discussed in this paper. Modeling techniques and correlation with test are presented for two different production dash mat designs, a barrier-decoupler conventional system and a dual layer dissipative system without a mass barrier. The material properties and thickness distribution are used in the SEA model together with the geometry information of the dash panel. With the SEA model suitably correlated, trade-off studies are conducted to investigate the relationship between mass reduction of the barrier and change in decoupler thickness. The effects of air gaps are also considered in both modeling and testing.

Using Mechanical-Acoustic Reciprocity for Diagnosis of Structure Borne Sound in Vehicles

The low frequency interior noise in cars is for a large part the result of structure borne excitation. The transfer of the structure borne sound involves a large number of components of the engine suspension, wheel suspension and chassis which are all potentially contributing to the overall noise level. This process can be analyzed through a combination of transfer function measurements with operational measurements under normal conditions. This technique, called transfer path analysis, requires large numbers of transfer function measurements with excitation of the body or cabin at the rubber mountings. Unfortunately, bad access to these crucial measurement locations causes either high instrumentation and measurement effort or less accurate measurement data. The practicality and quality of the measurements can be improved by using reciprocal measurements for the mechano-acoustic transfer of the body or cabin structure; a loudspeaker in the cavity is used for the reciprocal excitation.

Tuning Guide for Deflected-Disc Suspension Dampers

This paper presents an empirical-based model which explains the force-deflection characteristics of disc stacks commonly used in automotive suspension dampers. The model provides tools for comparing different disc stacks to understand their effect on damper performance. Load-deflection data is presented on a variety of discs and combinations of discs. The data is analyzed to show how the diameter, thickness and relative position of discs in a stack can affect the stack stiffness throughout the range of disc deflections. A model is developed to show how changes in the disc stack will affect damper performance at different velocities. An example is provided that shows predicted changes in disc stack force-deflection characteristics and the resulting changes in a damper force-velocity curve. Ride results are also presented that confirm the validity of the model.

Time-domain Transfer Path Analysis for Transient Phenomena Applied to Tip-in/Tip-out (Shock & Jerk)

Tip-in/Tip-out of the accelerator pedal generates transient torque oscillations in the driveline. These oscillations may be amplified by P/T, suspension and body modes and will eventually be sensible at the receiver side in the vehicle, for example at the seat or at the steering-wheel. The forces that are active during this transient excitation are influenced by non-linear effects in both the suspension and the power train mounts. In order to understand the contribution of each of these forces to the total interior target response (e.g. seat rail vibration) a detailed investigation is performed. Traditional force identification methods are not suitable for low-frequent, transient phenomena like tip-in/tip-out. Mount stiffness method can not be used because of non-linear effects in the P/T and suspension mounts. Application of matrix inversion method based on trimmed body vibration transfer functions is not possible due to numerical condition problems.

Time-Domain Source Contribution Analysis Method for In-Room Pass-By Noise

This paper presents a new time-domain source contribution analysis method for in-room pass-by noise. The core of the method is a frequency-domain ASQ model (Airborne Source Quantification) representing each noise generating component (engine, exhaust, left and right tyres, etc.) by a number of acoustic sources. The ASQ model requires the measurement of local FRF's and acoustic noise transfer functions to identify the operational loads from nearby pressure indicator responses and propagate the loads to the various target microphones on the sides of the vehicle. Once a good ASQ model is obtained, FIR filters are constructed, allowing a time-domain synthesis of the various source contributions to each target microphone. The synthesized target response signals are finally recombined into a pass-by sound by taking into account the speed profile of the vehicle.

The Steering Characterizing Functions (SCFs) and Their Use in Steering System Specification, Simulation, and Synthesis

A set of functions for characterizing the mechanical properties of a steering “short gear” is described. They cover the kinematic, stiffness, assist, and friction performance of a power assisted (or manual) steering gear from the input shaft to the inner ends of the tie rods. Their use in describing the performance of a generalized steering gear is described. They have particular application to describing the steering feel performance of a vehicle. They can be used to specify the steering subsystem performance for desired steering feel for a given vehicle. They can also be used for experimental characterization of steering subsystems, can be used in vehicle dynamics simulations, and can be synthesized from a set of vehicle level performance targets. Along with their description, their use in simulation and methods to synthesize their values are described.

The Importance of Sealing Pass-Through Locations Via the Front of Dash Barrier Assembly

An improvement in a vehicle's front of dash barrier assembly's acoustical performance has in the past been addressed by both adding individual absorbers and increasing the overall weight of the dash sound barrier assembly. Depending upon the target market of the vehicle, adding mass may not be an option for improved acoustical performance. Understanding the value of an increase in vehicle mass and / or cost for a specific level of improved acoustical performance continues to plague both Original Equipment Manufacturer (OEM) Engineers and Purchasing representatives. This paper examines the importance of properly sealing the front of dash pass-through areas and offers recommendations which can improve the overall vehicle acoustical performance without the addition of cost and mass to the vehicle.

The Effect of Rotor Crossdrilling on Brake Performance

A review of available information on the effect that brake rotor crossdrilling has on brake performance reveals a wide range of claims on the subject, ranging from ‘minimal effect, cosmetic only’ to substantially improving brake cooling and fade resistance. There are also several theories on why brake rotor crossdrilling could improve fade performance, including crossdrill holes providing a path for ‘de-gassing’ of the brake lining material and increasing the mechanical interaction, or ‘grip’ of the lining material on the rotor. This paper reviews three case studies in which the opportunity arose to compare the performance of brake systems with crossdrilled versus non crossdrilled brake rotors in otherwise identical brake corner designs. The effect of brake rotor crossdrilling on brake cooling, brake output, brake fade, wet brake output, and brake wear rates were studied using both on-vehicle and dynamometer data.

Tensile Deformation and Fracture of Press Hardened Boron Steel using Digital Image Correlation

Tensile measurements and fracture surface analysis of low carbon heat-treated boron steel are reported. Tensile coupons were quasi-statically deformed to fracture in a miniature tensile testing stage with custom data acquisition software. Strain contours were computed via a digital image correlation method that allowed placement of a digital strain gage in the necking region. True stress-true strain data corresponding to the standard tensile testing method are presented for comparison with previous measurements. Fracture surfaces were examined using scanning electron microscopy and the deformation mechanisms were identified.

Synthesis of Drive-by Noise Based on Numerically Evaluated Source-Receiver Transfer Functions Employing the FMBEM

Prediction of the drive-by noise level in the early design stage of an automotive vehicle is feasible if the source signatures and source-receiver transfer functions may be determined from simulations based on the available CAD/CAE models. This paper reports on the performance of a drive-by noise synthesis procedure in which the transfer functions are numerically evaluated by employing the Fast Multipole Boundary Element Method (FMBEM). The proposed synthesis procedure first computes the steady-state receiver contributions of the sources as appearing from a number of vehicle positions along the drive path. In a second step, these contributions are then combined into a single transient signal from a moving vehicle for each source-receiver pair by means of a travel time correction.

Switching Roller Finger Follower Meets Lifetime Passenger Car Durability Requirements

An advanced variable valve actuation (VVA) system is characterized following end-of-life testing to enable fuel economy solutions for passenger car applications. The system consists of a switching roller finger follower (SRFF) combined with a dual feed hydraulic lash adjuster and an oil control valve that are integrated into a four cylinder gasoline engine. The SRFF provides discrete valve lift capability on the intake valves. The motivation for designing this type of VVA system is targeted to improve fuel economy by reducing the air pumping losses during part load engine operation. This paper addresses the durability of a SRFF for meeting passenger car durability requirements. Extensive durability tests were conducted for high speed, low speed, switching, and cold start operation. High engine speed test results show stable valvetrain dynamics above 7000 engine rpm. System wear requirements met end-of-life criteria for the switching, sliding, rolling and torsion spring interfaces.

Suspension Analysis in View of Road Noise Optimization

As powertrain noise is better and better controlled, road inputs become more important. The trend to mount 6 cylinder engines in smaller cars also emphasizes the importance of road induced noise. A method to qualify and quantify the different contributions is presented and illustrated. This methodology is based on a novel combination of existing technology: transferpath analysis, traditionally used for ranking of powertrain inputs on one hand and principal component analysis, traditionally used for visualisation of operating shapes in a multiple uncorrelated input environment. As suspension inputs represent multiple incoherent sources, the classical vector summation used in noise path analysis is not applicable. On the other hand, root mean square summation of all contributions does not keep track of phase relations between suspension-body connections which are important in the understanding of the global picture.

Superelement, Component Mode Synthesis, and Automated Multilevel Substructuring for Rapid Vehicle Development

This paper presents the new techniques/methods being used for the rapid vehicle development and system level performance assessment. It consists of two parts: the first part presents the automated multilevel substructuring (AMLS) technique, which greatly reduces the computational demands of larger finite element models with millions of degrees of freedom(DOF) and extends the capabilities to higher frequencies and higher level of accuracy; the second part is on the superelement in conjunction with the Component Mode Synthesis (CMS) and also Automated Component Mode Synthesis (ACMS) techniques. In superelement, a full vehicle model is divided into components such as Body-in-white, Front cradle/chassis, Rear cradle/chassis, Exhaust, Engine, Transmission, Driveline, Front suspension, Rear suspension, Brake, Seats, Instrument panel, Steering system, tires, etc. with each piece represented by reduced stiffness, mass, and damping matrices.

Structural Modelling of Car Panels Using Holographic Modal Analysis

In order to optimise the vibro-acoustic behaviour of panel-like structures in a more systematic way, accurate structural models are needed. However, at the frequencies of relevance to the vibro-acoustic problem, the mode shapes are very complex, requiring a high spatial resolution in the measurement procedure. The large number of required transducers and their mass loading effects limit the applicability of accelerometer testing. In recent years, optical measuring methods have been proposed. Direct electronic (ESPI) imaging, using strobed continuous laser illumination, or more recently, pulsed laser illumination, have lately created the possibility to bring the holographic testing approach to the level of industrial applicability for modal analysis procedures. The present paper discusses the various critical elements of a holographic ESPI modal testing system.
