Virtual Development of Control Coordinator for Engine and Aftertreatment Architecture Equipped with Diesel Fuel Burner

Heating devices are effective technologies to strengthen emission robustness of AfterTreatment Systems (ATS) and to guarantee emission compliance in the new boundaries given by upcoming legislations. Moreover, they allow to manage the ATS warm-up independently from engine operating conditions, thereby reducing the need for specific combustion strategies. Within heating devices, an attractive solution to provide the required thermal power without mandating a 48V platform is the fuel burner. In this work, a model-based control coordinator to manage the interaction between engine, ATS and fuel burner device has been developed, virtually validated, and optimized. The control function features a burner model and a control logic to deliver the needed amount of thermal energy, while ensuring ATS hardware protection.

Transient Aerodynamics Simulations of a Passenger Vehicle during Deployment of Rear Spoiler

In the context of vehicle electrification, improving vehicle aerodynamics is not only critical for efficiency and range, but also for driving experience. In order to balance the necessary trade-offs between drag and downforce without significant impact on the vehicle styling, we see an increasing amount of active aerodynamic solutions on high-end passenger vehicles. Active rear spoilers are one of the most common active aerodynamic features. They deploy at high vehicle speed when additional downforce is required [1, 2]. For a vehicle with an active rear spoiler, the aerodynamic performance is typically predicted through simulations or physical testing at different static spoiler positions. These positions range from fully stowed to fully deployed. However, this approach does not provide any information regarding the transient effects during the deployment of the rear spoiler, which can be critical to understanding key performance aspects of the system.

Thermomechanical Fatigue Behavior of a Cast Austenitic Stainless Steel

Cast austenitic stainless steels, such as 1.4837Nb, are widely used for turbo housing and exhaust manifolds which are subjected to elevated temperatures. Due to assembly constraints, geometry limitation, and particularly high temperatures, thermomechanical fatigue (TMF) issue is commonly seen in the service of those components. Therefore, it is critical to understand the TMF behavior of the cast steels. In the present study, a series of fatigue tests including isothermal low cycle fatigue tests at elevated temperatures up to 1100°C, in-phase and out-of-phase TMF tests in the temperature ranges 100-800°C and 100-1000°C have been conducted. Both creep and oxidation are active in these conditions, and their contributions to the damage of the steel are discussed.

Self-Certification Requirements for Adaptive Driving Beam Headlamps

Vehicle certification requirements generally fall into 2 categories: self-certification and various forms of type approval. Self-certification requirements used in the United States under Federal Motor Vehicle Safety Standards (FMVSS) regulations must be objective and measurable with clear pass / fail criteria. On the other hand, Type Approval requirements used in Europe under United Nations Economic Commission for Europe (UNECE) regulations can be more open ended, relying on the mandated 3rd party certification agency to appropriately interpret and apply the requirements based on the design and configuration of a vehicle. The use of 3rd party certification is especially helpful when applying regulatory requirements for complex vehicle systems that operate dynamically, changing based on inputs from the surrounding environment. One such system is Adaptive Driving Beam (ADB).

Scavenge Ports Ooptimization of a 2-Stroke Opposed Piston Diesel Engine

This work reports a CFD study on a 2-stroke (2-S) opposed piston high speed direct injection (HSDI) Diesel engine. The engine main features (bore, stroke, port timings, et cetera) are defined in a previous stage of the project, while the current analysis is focused on the assembly made up of scavenge ports, manifold and cylinder. The first step of the study consists in the construction of a parametric mesh on a simplified geometry. Two geometric parameters and three different operating conditions are considered. A CFD-3D simulation by using a customized version of the KIVA-4 code is performed on a set of 243 different cases, sweeping all the most interesting combinations of geometric parameters and operating conditions. The post-processing of this huge amount of data allow us to define the most effective geometric configuration, named baseline.

Pressure Drop Performance of Gasoline Particulate Filters - Experimental and Modeling Study

Gasoline Particulate Filters (GPF) are widely employed in exhaust aftertreatment systems of gasoline engines to meet the stringent particulate emissions requirements of Euro6 and China6 standard. While providing an effective filtration of particles, the GPF increases the engine backpressure as a penalty due to accumulation of soot. To clean the accumulated soot, periodical burning of soot is achieved by the onboard control models and lot of effort is spent on calibrating the same. In order to understand pressure drop behavior across GPF, detailed pressure drop measurements were conducted at clean, soot and ash loaded conditions at engine dynamometer and at vehicle conditions. Effect of degreening of GPF was studied to take into account any change in pressure drop characteristics of onboard control models during GPF aging in the vehicle.

N&V Component Structural Integration and Mounted Component Durability Implications

Exterior component integration presents competing performance challenges for balanced exterior styling, safety, ‘structural feel’ [1] and durability. Industry standard practices utilize noise and vibration mode maps and source-path-receiver [2] considerations for component mode frequency placement. This modal frequency placement has an influence on ‘structural feel’ and durability performance. Challenges have increased with additional styling content, geometric overhang from attachment points, component size and mass, and sensor modules. Base excitation at component attachment interfaces are increase due to relative positioning of the suspension and propulsion vehicle source inputs. These components might include headlamps, side mirrors, end gates, bumpers and fascia assemblies. Here, we establish basic expectations for the behavior of these systems, and ultimately consolidate existing rationales that are applied to these systems.

Modified Experimental Approach to Investigate Coefficient of Friction and Wear under Lubricated Fretting Condition by Utilizing SRV Test Machine

Fretting is an important phenomenon that happens in many mechanical parts. It is the main reason in deadly failures in automobiles, airliners, and turbine engines. The damage is noticed between two surfaces clamped together by bolts or rivets that are nominally at rest, but have a small amplitude oscillation because of vibration or local cyclic loading. Fretting damage can be divided into two types. The first type is the fretting fatigue damage where a crack would initiate and propagate at specific location at the interface of the mating surfaces. Cracks usually initiate in the material with lower strength because of the local cyclic loading conditions which eventually lead to full failure. The second type is the fretting wear damage because of external vibration. Researchers have investigated this phenomenon by theoretical modeling and experimental approaches. Although a lot of research has been done on fretting damage, some of the parameters have not been well studied.

Model Based Calibration Generation for Gasoline Particulate Filter Regeneration

Gasoline Particulate Filters (GPF) are widely employed in exhaust aftertreatment systems of gasoline engines to meet the stringent particulate emissions requirements of Euro 6 and China 6 standard. Optimization of GPF performance requires a delicate trade-off between fuel economy, engine performance and drivability. This results in a complex lengthy and iterative calibration development process which uses a lot of hardware resources. To improve the calibration process and reduce hardware testing, physics-based modeling of the GPF system is used. A 1-D chemical model supplemented with 3D CFD solver is utilized to evaluate pressure drop and soot burning performance characteristics of the GPF under engine dynamometer test conditions. The chemical kinetics of soot burning for the 1D model is developed using test data obtained from well controlled laboratory environment.

Lockheed Martin Low-Speed Wind Tunnel Acoustic Upgrade

The Lockheed Martin Low-Speed Wind Tunnel (LSWT) is a closed-return wind tunnel with two solid-wall test sections. This facility originally entered into service in 1967 for aerodynamic research of aircraft in low-speed and vertical/short take-off and landing (V/STOL) flight. Since this time, the client base has evolved to include a significant level of automotive aerodynamic testing, and the needs of the automotive clientele have progressed to include acoustic testing capability. The LSWT was therefore acoustically upgraded in 2016 to reduce background noise levels and to minimize acoustic reflections within the low-speed test section (LSTS). The acoustic upgrade involved detailed analysis, design, specification, and installation of acoustically treated wall surfaces and turning vanes in the circuit as well as low self-noise acoustic wall and ceiling treatment in the solid-wall LSTS.

Kinetic Model Development for Selective Catalytic Converter Integrated Particulate Filters

To meet the stringent NOx and particulate emissions requirements of Euro 6 and China 6 standard, Selective Catalyst Reduction (SCR) catalyst integrated with wall flow particulate filter (SCR-DPF) has been found to be an effective solution for the exhaust aftertreatment systems of diesel engines. NOx is reduced by ammonia generated from urea injection while the filter effectively traps and burns the particulate matter periodically in a process called regeneration. The engine control unit (ECU) effectively manages urea injection quantity, timing and soot burning frequency for the stable functioning of the SCR-DPF without impacting drivability. To control the NOx reduction and particulate regeneration process, the control unit uses lookup tables generated from extensive hardware testing to get the current soot load and NOx slip information of SCR-DPF as a function of main exhaust state variables.

Interactive Effects between Sheet Steel, Lubricants, and Measurement Systems on Friction

This study evaluated the interactions between sheet steel, lubricant and measurement system under typical sheet forming conditions using a fixed draw bead simulator (DBS). Deep drawing quality mild steel substrates with bare (CR), electrogalvanized (EG) and hot dip galvanized (HDG) coatings were tested using a fixed DBS. Various lubricant conditions were targeted to evaluate the coefficient of friction (COF) of the substrate and lubricant combinations, with only rust preventative mill oil (dry-0 g/m2 and 1 g/m2), only forming pre-lube (dry-0 g/m2, 1 g/m2, and >6 g/m2), and a combination of two, where mixed lubrication cases, with incremental amounts of a pre-lube applied (0.5, 1.0, 1.5 and 2.0 g/m2) over an existing base of 1 g/m2 mill oil, were analyzed. The results showed some similarities as well as distinctive differences in the friction behavior between the bare material and the coatings.

Improved Headlamp Fracture Modeling for Crash Sensing through Component Level Development

The main objective of crash sensing is to predict a vehicle collision early in the event and command vehicle’s occupant protection systems to take appropriate actions to reduce the severity of crash injury. Currently Computer Aided Engineering (CAE) models are being used to predict the sensing signals with sensors placed at front end structure of the vehicle. The front-end structure as well as other critical components packaged in the front end play important role in absorbing energy and provide sensing signals during impact, headlamp being one such critical components. The headlamp with its lens being the exterior surface, experience large magnitude of loads from barrier during full frontal, angled and offset impact. The impact with barrier usually results in scattered damage to the headlamp and its lens. In this paper, CAE model of headlamp has been improved to reflect similar deformation pattern as observed in physical tests.

Experimental GT-POWER Correlation Techniques and Best Practices Low Frequency Acoustic Modeling of the Exhaust System of a Naturally Aspirated Engine

As regulations become increasingly stringent and customer expectations of vehicle refinement increase, the accurate control and prediction of exhaust system airborne acoustics are a critical factor in creating a vehicle that wins in the marketplace. The goal of this project was to improve the predicative accuracy of the GT-power engine and exhaust model and to update internal best practices for modeling. This paper will explore the details of an exhaust focused correlation project that was performed on a naturally aspirated spark ignition eight-cylinder engine. This paper and SAE paper “Experimental GT-POWER Correlation Techniques and Best Practices Low Frequency Acoustic Modeling of the Intake System of a Turbocharged Engine” share similar abstracts and introductions; however, they were split for readability and to keep the focus on a single a single subsystem.

Detailed Analyses and Correlation of Fuel Effects on Stochastic Preignition

Stochastic or Low-Speed Preignition (SPI or LSPI) is an undesirable abnormal combustion phenomenon encountered in spark-ignition engines. It is characterized by very early heat release and high cylinder pressure and can cause knock, noise and ultimately engine damage. Much of the focus on mitigating SPI has been directed towards the engine oil formulation, leading to the emergence of the Sequence IX test and second-generation GM dexos® oil requirements. Engine design, calibration and fuels also contribute to the prevalence of SPI. As part of a recently completed research consortium, a series of engine tests were completed to determine the impact of fuel composition on SPI frequency. The fuel blends had varying levels of paraffins, olefins, aromatics and ethanol.

Comparison of Stochastic Pre-Ignition Behaviors on a Turbocharged Gasoline Engine with Various Fuels and Lubricants

Stochastic pre-ignition (SPI) has been commonly observed in turbocharged spark-ignition direct-injection (SIDI) engines at low-speed and high-load conditions, which causes extremely high cylinder pressures that can damage an engine immediately or degrade the engine life. The compositions and properties of fuels and lubricants have shown a strong impact on SPI frequency. This study experimentally evaluated SPI behaviors on a 2.0-liter 4-cylinder turbocharged SIDI engine with China V market fuel and China fuel blended to US Tier II fuel specifications. China V market fuel showed significantly higher SPI frequency and severity than China blended US Tier II fuel, which was attributed to its lower volatility between 100 °C to 150 °C (or lower T60 to T90 in the distillation curve). Two different formulations of lubricant oils were also tested and their impact on SPI were compared.

Characterization of Embedded Debris Particles on Crankshaft Bearings

Crankshaft bearings function to maintain the lubrication oil films needed to support crankshaft journals in hydrodynamic regime of rotation. Discontinuous oil films will cause the journal-bearing couple to be in a mixed or boundary lubrication condition, or even a bearing seizure or a spun bearing. This condition may further force the crankshaft to break and an engine shutdown. Spun bearings have been identified to be one of the top reasons in field returned engines. Excessive investigations have found large, embedded hard debris particles on the bearings are inevitably the culprit of destroying continuity of the oil films. Those particles, in particular the suspicious steel residues, in the sizes of hundreds of micrometers, are large enough to cause oil film to break, but rather fine and challenging for materials engineers to characterize their metallurgical features. This article presents the methodology and steps of debris analyses on bearings at different stages of engine build.

Analysis of Particle Mass and Size Emissions from a Catalyzed Diesel Particulate Filter during Regeneration by Means of Actual Injection Strategies in Light Duty Engines

The diesel particulate filters (DPF) are considered the most robust technologies for particle emission reduction both in terms of mass and number. On the other hand, the increase of the backpressure in the exhaust system due to the accumulation of the particles in the filter walls leads to an increase of the engine fuel consumption and engine power reduction. To limit the filter loading, and the backpressure, a periodical regeneration is needed. Because of the growing interest about particle emission both in terms of mass, number and size, it appears important to monitor the evolution of the particle mass and number concentrations and size distribution during the regeneration of the DPFs. For this matter, in the presented work the regeneration of a catalyzed filter was fully analyzed. Particular attention was dedicated to the dynamic evolution both of the thermodynamic parameters and particle emissions.

An Investigative Study of Sudden Pressure Increase Phenomenon Across the SCR on Filter Catalyst

In the previous research1), the authors discovered that the sudden pressure increase phenomenon in diesel particulate filter (DPF) was a result of soot collapse inside DPF channels. The proposed hypothesis for soot collapse was a combination of factors such as passive regeneration, high humidity, extended soak period, high soot loading and high exhaust flow rate. The passive regeneration due to in-situ NO2 and high humidity caused the straw like soot deposited inside DPF channels to take a concave shape making the collapse easier during high vehicle acceleration. It was shown that even if one of these factor was missing, the undesirable soot collapse and subsequent back pressure increase did not occur. Currently, one of the very popular NOx reduction technologies is the Selective Catalytic Reduction (SCR) on Filter which does not have any platinum group metal (PGM) in the washcoat.

Aftertreatment Layouts Evaluation in the Context of Euro 7 Scenarios Proposed by CLOVE Abstract

Euro 7/VII regulations are currently under discussion and are expected to be the last big regulatory step in Europe. From available documentation, it is clear the aim of further regulating the extended conditions of use which are still responsible of high emission events (e. g. cold start or altitude) as well as regulating secondary emissions such as NH3, N2O, CH4, Aldehydes (HCHO). Even if not completely fixed yet, the EU7 limits will be challenging for internal combustion engines and even more for Diesel. Despite a consistent reduction of market share, Diesel engines are expected to remain a significant portion in certain sectors such as Heavy duty (HD) and Light-commercial vehicle (LCV) for some decades. In order to reach the new limits being proposed, besides minimizing engine-out emissions, Diesel powertrain will need an aftertreatment system able to work at very high efficiency right after engine start and in almost every working and environmental condition.
