Virtual Development of Control Coordinator for Engine and Aftertreatment Architecture Equipped with Diesel Fuel Burner

Heating devices are effective technologies to strengthen emission robustness of AfterTreatment Systems (ATS) and to guarantee emission compliance in the new boundaries given by upcoming legislations. Moreover, they allow to manage the ATS warm-up independently from engine operating conditions, thereby reducing the need for specific combustion strategies. Within heating devices, an attractive solution to provide the required thermal power without mandating a 48V platform is the fuel burner. In this work, a model-based control coordinator to manage the interaction between engine, ATS and fuel burner device has been developed, virtually validated, and optimized. The control function features a burner model and a control logic to deliver the needed amount of thermal energy, while ensuring ATS hardware protection.

Tooling Effects on Edge Stretchability of AHSS in Mechanical Punching

Edge stretchability reduction induced by mechanical trimming is a critical issue in advanced high strength steel applications. In this study, the tooling effects on the trimmed edge damage were evaluated by the specially designed in-plane hole expansion test with the consideration of three punch geometries (flat, conical, and rooftop), three cutting clearances (6%, 14%, and 20%) and two materials grades (DP980 and DP1180). Two distinct fracture initiation modes were identified with different testing configurations, and the occurrence of each fracture mode depends on the tooling configurations and materials grades. Digital Image Correlations (DIC) measurements indicate the materials are subject to different deformation modes and the various stress conditions, which result in different fracture initiation locations.

Thermomechanical Fatigue Behavior of a Cast Austenitic Stainless Steel

Cast austenitic stainless steels, such as 1.4837Nb, are widely used for turbo housing and exhaust manifolds which are subjected to elevated temperatures. Due to assembly constraints, geometry limitation, and particularly high temperatures, thermomechanical fatigue (TMF) issue is commonly seen in the service of those components. Therefore, it is critical to understand the TMF behavior of the cast steels. In the present study, a series of fatigue tests including isothermal low cycle fatigue tests at elevated temperatures up to 1100°C, in-phase and out-of-phase TMF tests in the temperature ranges 100-800°C and 100-1000°C have been conducted. Both creep and oxidation are active in these conditions, and their contributions to the damage of the steel are discussed.

The Key Role of the Closed-loop Combustion Control for Exploiting the Potential of Biodiesel in a Modern Diesel Engine for Passenger Car Applications

The present paper describes the results of a cooperative research project between GM Powertrain Europe and Istituto Motori - CNR aimed at studying the capability of GM Combustion Closed-Loop Control (CLCC) in enabling seamless operation with high biodiesel blending levels in a modern diesel engine for passenger car applications. As a matter of fact, fuelling modern electronically-controlled diesel engines with high blends of biodiesel leads to a performance reduction of about 12-15% at rated power and up to 30% in the low-end torque, while increasing significantly the engine-out NOx emissions. These effects are both due to the interaction of the biodiesel properties with the control logic of the electronic control unit, which is calibrated for diesel operation. However, as the authors previously demonstrated, if engine calibration is re-tuned for biodiesel fuelling, the above mentioned drawbacks can be compensated and the biodiesel environmental inner qualities can be fully deployed.

The Influence of Wheel Rotations to the Lateral Runout of a Hybrid Material or Dimensionally Reduced Wheel Bearing Flange

The automotive industry is continuously striving to reduce vehicle mass by reducing the mass of components including wheel bearings. A typical wheel bearing assembly is mostly steel, including both the wheel and knuckle mounting flanges. Mass optimization of the wheel hub has traditionally been accomplished by reducing the cross-sectional thickness of these components. Recently bearing suppliers have also investigated the use of alternative materials. While bearing component performance is verified through analysis and testing by the supplier, additional effects from system integration and performance over time also need to be comprehended. In a recent new vehicle architecture, the wheel bearing hub flange was reduced to optimize it for low mass. In addition, holes were added for further mass reduction. The design met all the supplier and OEM component level specifications.

Technical Challenges with on Board Monitoring

The proposed Euro 7 regulation includes On Board Monitoring, or OBM, to continuously monitor vehicles for emission exceedances. OBM relies on feedback from existing or additional sensors to identify high emitting vehicles, which poses many challenges. Currently, sensors are not commercially available for all emissions constituents, and the accuracy of available sensors is not capable enough for in use compliance determination. On board emissions models do not offer enough fidelity to determine in use compliance and require new complex model innovation development which will be extremely complicated to implement on board the vehicle. The stack up of multi-component deterioration leading to an emissions exceedance is infeasible to detect using available sensors and models.

Study of High Speed Gasoline Direct Injection Compression Ignition (GDICI) Engine Operation in the LTC Regime

An investigation of high speed direct injection (DI) compression ignition (CI) engine combustion fueled with gasoline (termed GDICI for Gasoline Direct-Injection Compression Ignition) in the low temperature combustion (LTC) regime is presented. As an aid to plan engine experiments at full load (16 bar IMEP, 2500 rev/min), exploration of operating conditions was first performed numerically employing a multi-dimensional CFD code, KIVA-ERC-Chemkin, that features improved sub-models and the Chemkin library. The oxidation chemistry of the fuel was calculated using a reduced mechanism for primary reference fuel combustion. Operation ranges of a light-duty diesel engine operating with GDICI combustion with constraints of combustion efficiency, noise level (pressure rise rate) and emissions were identified as functions of injection timings, exhaust gas recirculation rate and the fuel split ratio of double-pulse injections.

Structural Performance Comparison between 980MPa Generation 3 Steel and Press Hardened Steel Applied in the Body-in-White A and B-Pillar Parts

Commercially available Generation 3 (GEN3) advanced high strength steels (AHSS) have inherent capability of replacing press hardened steels (PHS) using cold stamping processes. 980 GEN3 AHSS is a cold stampable steel with 980 MPa minimum tensile strength that exhibits an excellent combination of formability and strength. Hot forming of PHS requires elevated temperatures (> 800°C) to enable complex deep sections. 980 GEN3 AHSS presents similar formability as 590 DP material, allowing engineers to design complex geometries similar to PHS material; however, its cold formability provides implied potential process cost savings in automotive applications. The increase in post-forming yield strength of GEN3 AHSS due to work and bake hardening contributes strongly toward crash performance in energy absorption and intrusion resistance.

Strain Rate Effect on Martensitic Transformation in a TRIP Steel Containing Carbide-Free Bainite

Adiabatic heating during plastic straining can slow the diffusionless shear transformation of austenite to martensite in steels that exhibit transformation induced plasticity (TRIP). However, the extent to which the transformation is affected over a strain rate range of relevance to automotive stamping and vehicle impact events is unclear for most third-generation advanced high strength TRIP steels. In this study, an 1180MPa minimum tensile strength TRIP steel with carbide-free bainite is evaluated by measuring the variation of retained austenite volume fraction (RAVF) in fractured tensile specimens with position and strain. This requires a combination of servo-hydraulic load frame instrumented with high speed stereo digital image correlation for measurement of strains and ex-situ synchrotron x-ray diffraction for determination of RAVF in fractured tensile specimens.

Strain Amount and Strain Path Effects on Instrumented Charpy Toughness of Baked Third Generation Advanced High Strength Steels

Third generation advanced high strength steels (AHSS) that rely on the transformation of austenite to martensite have gained growing interest for implementation into vehicle architectures. Previous studies have identified a dependency of the rate of austenite decomposition on the amount of strain and the associated strain path imposed on the sheet. The rate and amount of austenite transformation can impact the work hardening behavior and tensile properties. However, a deeper understanding of the impact on toughness, and thus crash performance, is not fully developed. In this study, the strain path and strain amounts were systematically controlled to understand the associated correlation to impact toughness in the end application condition (strained and baked). Impact toughness was evaluated using an instrumented Charpy machine with a single sheet v-notch sample configuration.

Spark Assist for CA50 Control and Improved Robustness in a Premixed LTGC Engine – Effects of Equivalence Ratio and Intake Boost

Low-temperature gasoline combustion (LTGC) engines can deliver high efficiencies, with ultra-low emissions of nitrogen oxides (NOx) and particulate matter (PM). However, controlling the combustion timing and maintaining robust operation remains a challenge for LTGC engines. One promising technique to overcoming these challenges is spark assist (SA). In this work, well-controlled, fully premixed experiments are performed in a single-cylinder LTGC research engine at 1200 rpm using a cylinder head modified to accommodate a spark plug. Compression ratios (CR) of 16:1 and 14:1 were used during the experiments. Two different fuels were also tested, with properties representative of premium- and regular-grade market gasolines. SA was found to work well for both CRs and fuels. The equivalence ratio (ϕ) limits and the effect of intake-pressure boost on the ability of SA to compensate for a reduced Tin were studied. For the conditions studied, ϕ=0.42 was found to be most effective for SA.

Simulation Methodology to Analyze Overall Induction Heat Treatment Process of a Crank Shaft to Determine Effects on Structural Performance

Steel crankshafts are subjected to an induction heat treatment process for improving the operational life. Metallurgical phase transformations during the heat treatment process have direct influence on the hardness and residual stress. To predict the structural performance of a crankshaft using Computer Aided Engineering (CAE) early in the design phase, it is very important to simulate the complete induction heat treatment process. The objective of this study is to establish the overall analysis procedure, starting from capturing the eddy current generation in the crank shaft due to rotating inductor coils to the prediction of resultant hardness and the induced residual stress. In the proposed methodology, a sequentially coupled electromagnetic and thermal model is developed to capture the resultant temperature distribution due to the rotation of the inductor coil.

Real World NOx Sensor Accuracy Assessment and Implications for REAL NOx Tracking

The REAL NOx regulation requires tracking and reporting of NOx emissions starting in 2022MY for both medium-duty and heavy-duty diesel vehicles with potential to be considered during the next light-duty rulemaking. The regulation includes minimum NOx mass measurement accuracy requirements of either +/−20 percent or +/− 0.1 g/bhp-hr. Existing NOx sensor technology may not be able to meet the regulated accuracy requirements especially when exposed to other sources of variation within the emissions control system. This paper provides an assessment of real-world NOx sensor accuracy and the impact of other sources of variation and noise factors on NOx measurement accuracy. Noise factors investigated include NOx sensor tolerance, exhaust flow rate estimation, NOx sensor ammonia (NH3) cross sensitivity, mass air flow (MAF) sensor accuracy, NOx sensor placement, and laboratory emissions measurement capability.

Pressure Drop Performance of Gasoline Particulate Filters - Experimental and Modeling Study

Gasoline Particulate Filters (GPF) are widely employed in exhaust aftertreatment systems of gasoline engines to meet the stringent particulate emissions requirements of Euro6 and China6 standard. While providing an effective filtration of particles, the GPF increases the engine backpressure as a penalty due to accumulation of soot. To clean the accumulated soot, periodical burning of soot is achieved by the onboard control models and lot of effort is spent on calibrating the same. In order to understand pressure drop behavior across GPF, detailed pressure drop measurements were conducted at clean, soot and ash loaded conditions at engine dynamometer and at vehicle conditions. Effect of degreening of GPF was studied to take into account any change in pressure drop characteristics of onboard control models during GPF aging in the vehicle.

Potential towards CI Engines with Lower NOx Emissions through Calibration Optimization and Low-Carbon Fuels

The continuous improvement of internal combustion engines (ICEs) with strategies that can be applied to existing vehicle platforms, either directly or with minor modifications, can improve efficiency and reduce GHG emissions to help achieve Paris climate targets. Low carbon fuels (LCF) as diesel substitutes for light and heavy-duty vehicles are currently being considered as a promising alternative to reduce well-to-wheel (WTW) CO2 emissions by taking advantage of the carbon offset their synthesis pathway can promote, which could capture more CO2 than it releases into the atmosphere. Additionally, some low carbon fuels, like OMEx blends, have non-sooting properties that can significantly improve the NOx-soot tradeoff. The current work studies the calibration optimization of a EU6D-TEMP light-duty engine using various LCFs with different renewable contents with the goal of reduced NOx emissions.

Porosity Characterization of Cast Al Alloys with X-Ray Computed Tomography andScanning Electron Microscope

Cast Al-Si alloys are widely used in automotive industry to produce structural components, such as engine block and cylinder head, because of the increasing demands in reducing mass for improved fuel efficiency. The fatigue performance of the castings is critical in their application. Porosity is highly detrimental to the fatigue behavior of cast Al-Si alloys. Therefore, accurate measurement of pore sizes is important in order to develop the correlations between porosity and fatigue strength. However, quantification of porosity is challenging and shows large variation depending on the measurement methods, particularly for micro-shrinkage porosity due to the torturous and complex morphology. The conventional metallographic image analysis method in the 2D polished surface often underestimates the actual pore size particularly when the porosity morphology is complex.

Particulate Matter Sampling and Volatile Organic Compound Removal for Characterization of Spark Ignited Direct Injection Engine Emissions

More stringent emissions regulations are continually being proposed to mitigate adverse human health and environmental impacts of internal combustion engines. With that in mind, it has been proposed that vehicular particulate matter (PM) emissions should be regulated based on particle number in addition to particle mass. One aspect of this project is to study different sample handling methods for number-based aerosol measurements, specifically, two different methods for removing volatile organic compounds (VOCs). One method is a thermodenuder (TD) and the other is an evaporative chamber/diluter (EvCh). These sample-handling methods have been implemented in an engine test cell with a spark-ignited direct injection (SIDI) engine. The engine was designed for stoichiometric, homogeneous combustion.

Particulate Characteristics for Varying Engine Operation in a Gasoline Spark Ignited, Direct Injection Engine

The objective of this research is a detailed investigation of particulate sizing and number count from a spark-ignited, direct-injection (SIDI) engine at different operating conditions. The engine is a 549 [cc] single-cylinder, four-valve engine with a flat-top piston, fueled by Tier II EEE. A baseline engine operating condition, with a low number of particulates, was established and repeatability at this condition was ascertained. This baseline condition is specified as 2000 rpm, 320 kPa IMEP, 280 [°bTDC] end of injection (EOI), and 25 [°bTDC] ignition timing. The particle size distributions were recorded for particle sizes between 7 and 289 [nm]. The baseline particle size distribution was relatively flat, around 1E6 [dN/dlogDp], for particle diameters between 7 and 100 [nm], before dropping off to decreasing numbers at larger diameters. Distributions resulting from a matrix of different engine conditions were recorded.

On Designing Software Architectures for Next-Generation Multi-Core ECUs

Multi-core systems are promising a cost-effective solution for (1) advanced vehicle features requiring dramatically more software and hence an order of magnitude more processing power, (2) redundancy and mixed-IP, mixed-ASIL isolation required for ISO 26262 functional safety, and (3) integration of previously separate ECUs and evolving embedded software business models requiring separation of different software parts. In this context, designing, optimizing and verifying the mapping and scheduling of software functions onto multiple processing cores becomes key. This paper describes several multi-core task design and scheduling design options, including function-to-task mapping, task-to-core allocation (both static and dynamic), and associated scheduling policies such as rate-monotonic, criticality-aware priority assignment, period transformation, hierarchical partition scheduling, and dynamic global scheduling.

Multidimensional CFD Studies of Oil Drawdown in an i-4 Engine

A computational study based on unsteady Reynolds-Averaged-Navier-Stokes that resolves the gas-liquid interface was performed to examine the unsteady multiphase flow in a 4 cylinder Inline (i-4) engine. In this study, the rotating motion of the crankshaft and reciprocating motion of the pistons were accounted for to accurately predict the oil distribution in various parts of the engine. Three rotational speeds of the crankshaft have been examined: 1000, 2800, and 4000 rpm. Of particular interest is to examine the mechanisms governing the process of oil drawdown from the engine head into the case. The oil distributions in other parts of the engine have also been investigated to understand the overall crankcase breathing process. Results obtained show the drawdown of oil from the head into the case to be strongly dependent on the venting strategy for the foul air going out of the engine through the PCV system.
